Metric Mechanic 2000 Sport Engines use our

Mechanic Rally Engines are designed and built to
be the fastest street engines that we sell. They are
basicallyfullraceenginesde-tunedbydroppingthe
compressionandcammingslightly.
Theinternalsarebeefedupbyagainusinglight-
weight but strong forged alusil pistons as well as
forged4340ChromeMolycustomrodsofHor
IBeamdesign,and88mmforgedsteelcrankshafts.
These components greatly extend the life of the
engineandmakeitvirtuallybulletproof.

Piston and Rod
By lightening up the
reciprocating mass, an
engines longevity can
be greatly increased. In
a Sport Engine, this is
done by reducing the
piston and pin weight
by15%overstockwhich
inturnincreasesrodlife
becauseitisnotbearing
somuchweight.Alsoit
reducestheloadonthe
rodbearingsandcrank-
shaft. With the M44
1.9 liter rod and MM
Sport piston shown to
the left, the reciprocat-
ing mass is only 965
grams.Butwithastock
M42, 1.8 liter rod, the
massis1015grams-50gramsmore!Usingthe1.9
literrodisaneffectiveoptiontowardsreducingthe
reciprocating mass in an M42 engine. These rods
haveabearingcapthatmeasures.275(7mm)atthe
thinnestpoint.Wechecktheirconditioncloselyfor
outofroundnessbecausethethinbearingcapcan
causethebigendoftherodtoknockoutofround.
Onceoutofround,therodbearingcapwillusually
ftlooselyontherod,whichleadstofatigue.

A high quality properly designed forged piston,
morethananyotherenginecomponent,cangreatly
increase the life of a High Performance or Race
Engine.Enginelife,iscurtailedbytheuppercom-
pression ring hammering out the ring groove and
partsfatiguecausedbyaheavyreciprocatingmass.
A forged piston is 40% stronger and can be made
15%-20%lighterthanacastpiston-whendesigned
properly. Although a forged piston is the perfect
solution,averageforgedpistons(notours)dohave
disadvantages. Their expansion rate is 35% - 50%
more than a cast piston and requires .0040 clear-
anceormore.Thismuchclearancecreateshighoil
consumption (250-500 miles/quart) and causes the
pistontorattleoncoldstart-up.
Considerthisinlightofthefactthathighrevving
heats up the piston, requiring more cylinder wall
clearancetoaccommodatetheexpansion.Whenwe
begandevelopmentofourHiPerformanceEnginesin
1984,wequicklyunderstoodthebeneftsofswitch-
ingtotheForgedAlusilPiston.Theseearlypistons
were graphite coated to reduce cylinder wall scuff-
ing.Duringtheenginebreak-inperiod,thecoating
effectivelyworeoff.Manysuchengines,underhard
use,arestillperformingwithover200,000mileson
them.Despitethissuccess,wefeltcertainthatthere
mustbeanevenbetterwaytoachievetighterpiston
tocylinderwallclearance.
How MM Pistons Greatly
Extend Engine Life! Metric Mechanic Slitted Pistons
Thenintheearly90s,wecompleteddevelopment
of our Slitted Piston technique which involves
machiningahorizontalslitintothepistonjustunder
theoilringgroove.Thisslitkeepspistoncrownheat
fromtransferringdirectlytotheskirtbyconducting
itinitiallytothequitemassivepinbosswhichacts
like a heat sink. This interruption along with the
longertraveledpath,helpstheheatdissipate;allow-
ingforcoolerskirtsthatexpandless.ThisMMslit
alsoreducestheexpansionrateofourForgedAlusil
Piston from 35% to only 5% over that of a stock
pistonandistheprinciplereasonforourtightclear-
ances.Generally,werun.0020-.0025clearanceon
ourSportEnginesand.0023-.0028ontheRally
Engines.Thiskeepsoilconsumptionlowandpiston
rattlingtoaminimumoncoldstart-ups.
Metric Mechanic Boosted Pistons
AprimaryconcernwithBoostedenginesispiston
meltdown. In order to avoid piston meltdown we
increasethecrownthicknessby2mm,lowerthetop
ringgroove,anduse4mmwidehighradialtension
oil rings. The piston pin wall is thicker for added
strengthand it weighs 105 grams. The totalpiston
andpinweightisapproximately90gramsmorethan
aRallypistonusedinanormallyaspiratedengine.

M42/M44 Cylinder Head & Components
Currently our M42/M44 heads fow 6% over
the stock head. Pre 93 M42 heads are converted
from7mmto6mmvalvesforaddedfowandlighter
weight.Ourshortervalveguideincreasesfowover
thehighsideradiusoftheport.Seatsaremachined
withthreeselectseatanglesdeterminedduringfow
bench testing. A 45 angle machined into the seat
matches the valve head diameter. We also modify
theintakevalveback-cutangletoincreasefow.And
weaddourpatentedsurfaceturbulenceconcentric
grooves to the valve itself. For over 16 years, this
treatment has proven to increase fow at low lifts.
Anaddedbeneftisthattheyhelpatomizefuelby
tumblingairfowoverthevalvesurfaceandpulling
fuelparticlesoffthebackofthevalve.

Comparing the MM Sport Cams
with Shrick Cams
On the surface, by simply comparing
intakedurationat.005,ourcamdoesnt
look that much hotter with the MM at

advantage. But an engine takes in most
of its air when the cam has the intake
valve open to .300 lift or more. Due
tofasterrampspeeds,ourcamhas124
durationversustheShrick112duration
at.300lift.Byhavinganadditional10%
moredurationatthenoseofthecam,the
enginewillcontinuetomakepower10%
higherinRPM.Also,alargerenginewill
needmorecamdurationandlift.A10%
larger engine will need 10% more nose
duration on the cam at .300 lift to hit
thesamepeakRPMpoint.
In the past, most manufacturers ran
thesamecamontheintakeandexhaust
side. But, when the 95 M3 came out,
BMWchosetoruntheirintakecamwith
moredurationandliftthantheexhaust
cam.Theyusedanintakecamwith256
duration and 10.35mm lift (same as the
Shrick) but it also
had25ofVANOS
addedtotheintake
cam. And they
usedmildera235
exhaust cam with
9.7mm lift along
with VANOS to
increasethelowand
midrangetorqueof
theengine.
So by running
two different lobes
where the intake
cam is larger by
about 15% over
the exhaust cam,
theenginedevelops
a much broader
powerband.Thisis
alsowhatwedo.

Far left at 140mm long is

are used in our 2000 Sport

525grams.Thisrodsisgener-
allyusedinboostedengines.
OurMMRallyrodsshowntotheleft,
are much lighter and twice as strong as
the stock production rods. Forged from
4340 chrome moly steel, makes them
superiorinstrengthtobilletrods.Then
they are fully CNC machined to sculp-
turedownexcessweightandfnallyshot
peenedtoimprovesurfacestrength.They
arecappedoffwith3/8ARPbolts.The
small ends of each rod are coupled to
the piston with a 21mm lightweight 80
gramwristpin.Bycomparison,thestock
pistonpinweighs105grams.

Reducing reciprocating mass weight
(piston&rodassembly)hasafargreater
effect on acceleration than reducing the
rotational mass. Lightening a rotational
mass component such as a fywheel,
comesintoplayonlyunderacceleration
but the reciprocating mass is constantly
accelerating and decelerating. At 7000
rpm,thepistonandrodassemblyisgoing
from0mphto100mphandbackto0
mph-14,000timesinoneminutesince
thepistonchangesdirectiontwiceatthe
top and bottom during one revolution.
The jerking motion against the piston
goesto1500G-Force.Usingalightweight
reciprocatingmassassemblywillnotonly
makeanenginespoolupquickerbutit
willgreatlyincreaseitsreliability.

Stock M42 M44 engines only have a thrust sur-
faceonthetopMainBearing.Becauseofthislim-
itedthrustarea,thethrustsurfacecanwearout.

We use main bearings with a thrust surface on
boththetopandthebottom.

Rod Bearings, Timing Chain & Windage Tray Scrapper System
Oiling System continued & the Timing Chain
Upgrading the Rod Bearings
Currently, we use one of three rod bearings in
ourM42/M44engines.Thestockaluminumfaced
bearingontherightworkswellinourSportengines.
Next is a heavy duty tri-metal rod bearing with a
thinBabbitfacing,copperunderlayandasteelback-
ing. This bearing is used in our daily driver Rally
engines. Shown right is the same bearing but with
aTefoncoatedfacewhichincreasesbearinglifeby
three times under race conditions. These bearings
areusedinourDriversSchoolMMRallyengines.
Remember,uponrequesttheseTefonCoatedbear-
ingscanbeusedinanyMetricMechanicengine!
Single Row Timing Chain Conversion
Foryearswehaveusedsinglerowtimingchains
ontheM10,M30singleoverheadcamengines.They
have proven to be extremely reliable to the point
where we trust them more than the Double row
chain.Yesthedualrowisphysicallystrongerbutdue
to the centrifugal force of the spinning chain, the
sheer mass of the double row chain can cause the
chainlinkstostretchandwearoutandthechains
whippingactioncanalsocauseexcessivewearonthe
guide and tensioner rail. Converting to the single
rowchainreducestherotatingmassofthechainand

Awindagetraysfunctionistoseparatethecrank-
shaftfromtheoilinthesumpandthebuiltinscrap-
perisusedtopulloffoilsprayfromthecrankshaft
anddeposititbackintotheoilsump.Thewindage
tray also keeps the oil level in the pan calm and
insures that the pick-up remains submerged. Fur-
thermore, by reducing oil drag on the crankshaft,
the engine gains a couple more HP. Our Windage
Tray/ScrapperBarSystemisanadditional$350and
availableonlytothosewhopurchaseanenginefrom
us. We cannot sell it as a separate unit because it
requirescustommachiningandftting.Thewindage
trayshownbelowdoesnotapplytotheE36M42/
M44 because they come stock with oil pans that
haveamagnesiumwindagetraybuiltrightin.

Rally Cam Description
OurRallycamspullstrongalltheway
to their 7700 redline in our 2100 Rally
Engine. These cams are rather top end
happybutwillpullstrongfrom4300rpms
whencombinedwithourpulsechamber
intakemanifold.Thesecamsneedtobe
used with our Bee Hive valve springs
andlightweight6mmretainers.Thevalve
train should be lightened up with 6mm
valves. MMs heavy duty hydraulic lifter
bucketsworkwellwithourRallycamsfor
high RPM maintenance free operation.

How Does the
Manifold Work?
After the intake mix-
ture (fuel and air mix-
ture) enters a cylinder,
the intake valve slams
shut.Inthestockmani-
fold, the intake mix-
ture starts to recoil off
the back of the intake
valveandback-fowsup
theintakerunnertotheplenum.Butwithapulse
chambermanifold,theintakemixturegoesstraight
backintothepulsechamberbecausethatisthepath
ofleastresistance.Nextthemixturerecoilsoffthe
back of the capped-off tube (the pulse chamber)
and heads for the back of the intake valve ready
to enter the engine when the intake valve opens.
Sincetheintakemixtureisreadytogointothecyl-
inder,thecylinderfllingisincreasedandtheengine
makesmorepower.FrompastDynotesting,wecan
claima15%increaseinmidrangetorquewiththis
manifold.

Description
From the factory, M42/M44 engines use large
heavydualmassfywheelswith215mmclutchassem-
blies.Inproportiontotheenginedisplacement,we
think this fywheel sets the record for being the
heaviestBMWfywheelscalinginatamassive28.25
lbs.Wereplaceitwithasinglemassfywheelweigh-
ing11to11.5lbs.andupgradetoa228mmclutch
assembly.
The Signifcance
Thestock215mmclutchcantakeuptoabout155
ft. lbs. of torque. The 228 clutch assembly we use
canhandleuptoabout230ft.lbs.oftorque.Going
toa228clutchwillvirtuallyeliminateanyneedfor
a clutch replacement. This amount of overkill
reducestheprobabilityofeverhavingtoreplacethe
clutch.Forthemoney,alightenedfywheelwith228
clutch assembly is the best performance modifca-
tionyoucandotoanM42orM44.
How a Lightened Flywheel Works
Whileanenginerevs,thefywheelcreatesapara-
sitic drag on the engines ability to accelerate. The
faster the fywheel is accelerated, the greater the
powerlosstotheengine.
Forexample,apairoftestsona3700,frstwith
thestock23lb.andsecondwiththefywheellight-
eneddownto12.5lbs.revealedanimpressivegain.
When accelerated at 1500 RPMs per second, the
enginepickedup17HPwiththelightenedfywheel.
Considerthis:1500RPMspersecondisequivalent
to a 1st gear acceleration. Heres another way to
lookatit:everypoundremovedfromthefywheel,
iscomparabletotaking15lbs.offthebodyweight.
Summary
Installing a lightened fywheel does not generate
moreHPinanengine.Itsmorelikethereduction
ofaloss.

Considerations Before Making the Move to
Forced Induction
A2100Rallyenginewilldothe1/4milein14.5sec
at98.5mph.ThisisasfastasanE36M3.Equipped
with a Pulse Chamber Intake Manifold, its power
bandisfrom4300to7300RPM.Theenginepulls
likeitsrunningon6cylindersandgets30mpgon
the highway. Forced Induction is more complex
withaboostapparatusandextraplumbing.Thecost
ofaForcedInductionSystem,onceitsall
plumbedupandtuned,canbeasmuchas
theengineitself.
Two Camps
OK!Youreallywanttodoit?Thenthe
frst decision is to determine which camp
youbelongwith-theSuperchargecrowdor
theTurbopeople.Bothsystemshavetheir
meritsanddrawbacks.
Bower Bands
A boost device such as the Downing
Atlantic Supercharger, will be strong at
makingbottomendandmidrangetorque
but tends to fall off on the top end. In
comparison, a Turbo-Charged engine feels
ratherfatdownlowbutmuchstrongerin
themid-rangeandtopend.Now,thepowerbandof
eithersystemcanbemovedupordowndepending
onhowthesystemissizedtotheengine.
Comparisons
Since the Supercharger is driven off the crank-
shaft,itspoweroutputisdictatedbyRPMwhereas
aTurboisdrivenbytheenginesexhaustoutputand
isconsequentlydictatedbyengineload.Becausethe
Turbo is driven by a relatively free power source
(exhaust),itismuchmoreeffcientandsinceitrelies
onengineload,ithasmorepowerpotentialthana
Supercharger.
So,ifitisbottom-endandmid-rangetorqueyou
are after, choose a Supercharger or small Turbo
System,butifyouareinterestedinasizeablepower
increase,nothingbeatsaTurbocharger.
MM 1900, 2000 and 2100 Forced Induction
Engines
ThisM42/M44Seriesisspecifcallydesignedand
engineeredtorunsuccessfullyunderboost.Theyare
not merely decompressed stock engines which are
limited to about 7 lbs. (.5 bars) of boost and are
shortlived.Aboostedenginelivesahardtoughlife
andneedstobebuiltstronganddurablesoitcan
take the demands over time. Longevity must be a
majordesigngoalalongwithpower.

Forced Induction Piston
The piston, more than any other component,
receives the most abuse in a forced induction
engine.Heatgeneratedfromboostandparticularly
detonation can be so intense it can literally melt
thepiston.Becauseofthis,ourforgedalusilpiston
hasa.080(2mm)thickercrownthanournormally
aspiratedpistons.Thetopofthepistonisintention-
ally made fat with no valve pockets because valve
pockets create a thin eyebrow at the edge of the
pistonandthisthinedgeistheveryfrstplacethe
pistonstartsitsmeltdown.Also,theuppercompres-
sionringgrooveismovedfurtherdownthepiston
toprotectthetopcompressionringfromheat.Our
forcedinductionpistonweighs380grams.

Internal Cooling of the Forced Induction Piston
Thesamefouroilinggroovesalsohelpcoolthe
piston internally. Oil coming off the rod bearing
iscollectedintherodssidechamferandthendis-

charged out through these 4 oil squirter grooves
onto the bottom side of the piston. Oil then
splashesthroughthehorizontalslitsmachinedinto
thepistonjustundertheoilringgroove.Theseslits
not only greatly help reduce piston expansion but
theyalsogivetheoilapathwaytowardstheupper
portionofthepistonskirt,lubricatingitfromthe
cylinderwall.Evenwithatightfttingpiston(.003),
theskirtstayswelllubricatedwhichgreatlyincreases
the skirt life and reduces the likelihood of a col-
lapsedorseizedpistonskirt.Thelubricatingmethod
describedabovedoesnotroboilpressurefromthe
enginelikemoreconventionalblocksquirters.

Thestockmainbearingshaveabouta200oiling
grooveandoilisshutofftotherodbearingfrom
bottomdeadcentertotopdeadcenter.Thiscauses
oilstarvationtotherodbearings.Themainbearings
weusehavea360oilinggroovesotherodbearing
hasaconstantsupplyofoil.Wealsouseadouble
thrust surface main bearing. The stock main bear-

tricgroovesmachinedintothebacksideoftheintake
valve and the heads of both
theintakeandexhaustvalves.
This helps to reduce detona-
tion in a boosted engine. It
alsohelpspreventheadcrack-
ing,increasesfuelmileageand
helpsreduceemissions.
Cams and Valve Train
The stock cams are used on the smaller 1900 and
2000 Forced Induction Engines. The 2100 Forced
Induction Engines use a 258 duration/ 11.15 mm
liftcamonboththeintakeandexhaustcam.MM
BeHivevalvespringsandlighterretainersareused
along with MM 35mm heavy duty hydraulic lifter
buckets.

with Viton for good sealing properties. A thicker

Introduction
This engine is designed and engineered to run
underboostfromtheforcedinductionofaTurbo
Charger, Supercharger or Blower. The head bolts,
headgasket,pistons,wristpins,rings,rodsandrod
bearingsareallstrongerpartsspecifcallydeveloped
torununderboost.Becausethisisalargerdisplace-
ment engine with better head fow than stock, the
power output will be much higher than a stock
engineatthesameboostlevel.

Introduction
This engine is intended for OBDII M44/1.9
enginesfrom1996onthatwillberununderboost
from the forced induction of a Turbo Charger,
SuperchargerorBlower.Theheadbolts,headgasket,
pistons,wristpins,rings,rodsandrodbearingsare
allstrongerpartsspecifcallydevelopedtorununder
boost. Because this is a larger displacement engine
withbetterheadfowthanstock,thepoweroutput
willbemuchhigherthanastockengineatthesame
boostlevel.

Thisengineusesastock1.9castironcrankshaftwith
4counterweightsandan83stroke.Thetimingwheel
is mounted on the 4th counterweight for OBDII
timingreference.

TheseHbeamrodsareforgedfrom4340Chrome
Moly steel for strength, fully CNC machined for
lightness, 137mm long and weigh only 520 grams.
TheHBeamRodsaremodifedwith4oilgrooves
machinedintothebigendthatallowoilsquirtsinto
thebottomsideofthepistontohelpcoolitoff.

MM 2100 M42 Turbo Engine

Introduction
For boost junkies seeking a 300 HP thrill,
thisforcedinductionengineistheanswersinceits
designedandengineeredtorununderboostfroma
Turbo Charger, Supercharger or Blower. The head
bolts, head gasket, pistons, wrist pins, rings, rods
and rod bearings are all stronger parts specifcally
developed to run under boost. Because this is our
largest displacement engine with better head fow
and hotter cams (differentiating it from our other
boosted engines) the power output will be much
higherthanourotherboostedengines.
