than concrete structures. A slight variation in any of the cost components will affect the total
of the reinforced concrete structural system to a greater extent. Further the design variables
in reinforced concrete structures are discrete and the optimization problem is highly nonlinear and non-convex. For the optimum design to be realistic, the discrete nature of design
variables and the detailing aspects of reinforcing bars in the structural members are to be
taken into account in the optimum design model. This research work endeavors to take care
of the discrete nature of the design variables into the optimum design model. While
addressing most of the practical requirements on sectional dimensions and the
reinforcement detailing aspects. With the development and successful demonstration of
optimization algorithms based on natural evolution, genetic algorithm based methodology is
used in the present work as a search engine. The Genetic Algorithm derives its power from
the three major genetic operators namely selection mechanism, crossover and mutation.
The selection mechanism is based on Darwins principle of survival of fittest. Various
parameters that affect the performance of the genetic algorithm are identified and the
recommendations of the various researchers on different parameters are incorporated into
the proposed simple genetic algorithm to improve the efficiency of it. The step by step
procedure of the proposed genetic algorithm based optimization procedure is presented and
the algorithm is tested against various standard benchmarking problems to prove its validity
and efficiency.
As the reinforced concrete structural system is composed of beams and columns,
the optimum design model is developed to optimize the individual elements namely beams
and columns. The objective function considered is the total cost comprising of cost of
concrete, steel and formwork. The design variables are the sectional dimensions and the
actual bar-diameter combinations in the structural members. The various constraints arising
from the strength, serviceability, ductility, durability, detailing of reinforcements as per code
provisions, rules of good design and detailing practice and architectural requirements are
incorporated into the optimum design model. A relatively new strategy is proposed to model
detailing of reinforcements in the beam members which take care of all code provisions and
other practical requirements. The reinforcement quantities in beam members are optimized
as a sub-level optimization problem to ensure minimum weight, uniformly and proper
detailing of reinforcing bars. The optimum design formulation developed for reinforced
concrete elements are tested against various problems available in the literature and
improved results are obtained. The genetic modeling aspects are discussed in detail. The
optimum design model developed for the individual elements namely reinforced concrete
columns and beams constitute the basis for the optimum design formulation for the
reinforced concrete frames. In order to reduce the size of the optimization problem,
members of the frames are grouped together as in construction practice. Several problems
of different sizes and multiple loading cases are demonstrated. The optimum design model
developed for beams is extended to optimize grid floors. Very few works are alone reported
in the literature on the design optimization of grid floors. In order to fill these void, different
types of grid floor configurations namely ortho-grid, dia-grid and skew-grid are solved based
on the proposed optimum design model. To study the effect of spacing of beams on the
total cost for the given floor area, grid floor is optimized for different beams spacing and the
appropriate conclusions are drawn based on the results obtained. In order to demonstrate
the efficiency of the proposed optimum model to handle large realistic three dimensional
frames, four example problems of varying sizes are solved. The methodologies presented
in this thesis endeavors to formulate, demonstrate and validate the methodology for the
design optimization of reinforced concrete framed structures for obtaining rational, realistic,
reliable, economical and time-saving solutions.

Fiber reinforced polymeric composites, due to their good combination of high specific strength and
specific modulus are widely used for structural, aerospace and automotive sectors. The polymers and
their composites find very useful applications in automotive components such as gears, cams, wheels,
brakes, clutche bearings and also in other engineering applications like conveyor aids, chute liners in
power plants, mining and agricultural equipment. The use of fillers in polymeric composites helps to
improve tensile and compressive strengths, tribological characteristics, toughness (including abrasion),
dimensional stability, thermal stability, and other properties. The present work, therefore, aims at studying
the implications of inclusion of particulate fillers as regard the processing, mechanical and tribological
behaviour that result in glass fabric reinforced epoxy composites. Thus, this endeavour is at finding use of
particulate fillers with good mechanical and tribological properties and also realize the cost effectiveness
in the composite system so that a wider usage of fillers can be found. The study encompasses the
following aspects like processing of composites, mechanical test data generation and tribological
behaviour. The aspects of improving the tribological properties by varying the filler weight percentage,
interaction with fiber and matrix composites are also considered in this study. The literature survey
reveals that considerable research work has been carried out in the area of polymer matrix composites.
Epoxy matrix composites have an advantage among PMCs, as they find wide range of applications in
aerospace, automobiles, consumer related areas and various other engineering and non-engineering
sectors. Extensive studies have been done on glass and carbon fiber reinforced polymer composites
individually, but limited work is done on FRPCs with particulate fillers.
Epoxy resin was selected as the material for the matrix system because of its wide application, good
mechanical properties, excellent chemical and corrosion resistance and ease of processing. Fillers used
in the study are silicon carbide (SiC), alumina (Al2O3) and graphite particulates. The three fillers chosen
cover a range of physical properties. The particle size selected is in the range of 15 m to 60 m.
As expected, incorporation of carbon fabric into epoxy led to improvements in mechanical properties. The
C-E composite showed the highest tensile strength value (approximately 825 MPa) and highest tensile
modulus (68.6 GPa). The improved mechanical properties of C-E composites may be attributed probably
due to better interfacial adhesion between the fiber and epoxy matrix. In C-E composites, the carbon
woven fabrics offer high stiffness and strength. This resulted in higher tensile and flexure strength as
compared to G-E composites The results revealed that particulate fillers in G-E composites showed
higher tensile strength value than unfilled G-E composite, confirming the effect of incorporation of
particulate fillers. The inclusion of SiC and graphite fillers improves the fiber-matrix interface in the
composites. Inclusion of SiC filler in G-E composite showed higher mechanical properties than that of
graphite filled G-E composites. Silicon carbide is composed of tetrahedral crystals of carbon and silicon
atoms with strong bonds in the crystal lattice. This produces a very hard and strong material providing
good reinforcement. The hard SiC filler in G-E composite shows considerable improvement in the surface
hardness as compared to unfilled G-E composite.
A study of carbon and glass fabric reinforced epoxy composites was undertaken. The triblogical test data
were collected and analyzed. The following points emerged from the analysis.Friction and wear
characteristics of fabric reinforced epoxy composite systems depend on the type and its weight fraction of
fabric material. Increase in sliding velocity or decrease in the load results in lowering the coefficient of

friction for all samples evaluated. Between the G-E and C-E composites, the later one records lower
coefficient of friction in view of its inherent material characteristics favouring the frictional properties. The
slide wear behavior of C-E samples is much superior compared to G-E composites due to the presence of
carbon fibers, which act as a self lubricating material.
Experimental studies of friction and dry slide wear behaviour of glass fabric and particulate reinforced
epoxy composites at various loads, sliding velocities and sliding distances were also undertaken. The
triblogical test data were collected and analyzed. The following points emerged from the analysis. The
coefficient of friction of both G-E and SiC-G-E composites showed differing trends with respect to the load
and sliding velocity. The dry slide wear behavior of SiC-G-E samples is much superior compared to G-E
composites due to the inclusion of SiC as filler. For tribological applications involving friction and wear,
medium load and sliding velocity the SiC filled G-E is the preferred composite material. Graphite filled GE composites shows higher resistance to dry slide wear as compared to unfilled G-E
composites.Increased wear resistance and reduced coefficient of friction are positive traits, which make
the graphite filled G-E composites suitable for bearing applications.
From three-body abrasive wear studies of neat epoxy, glass and carbon fibers reinforced epoxy
composites, the following conclusions can be drawn: Specific wear rate increased with applied load at
lower abrading distance and decreased with increasing abrading distance. C-E composite showed better
abrasion resistance as compared to that of epoxy and G-E composite. This is due to high modulus of
carbon fibers. Glass fibers in epoxy matrix were broken into small pieces and removed easily whereas the
carbon fiber in epoxy matrix showed less wear out. This result revealed better interfacial adhesion
between carbon fibers and epoxy as compared to the adhesion between glass fibers and epoxy. SEM
microphotographs revealed that, the glass fibers were detrimental to abrasive wear than carbon fibers in
epoxy thermosetting composites.
From three-body abrasive wear studies of particulate filled G-E composites, the following conclusions can
be drawn: The wear volume loss particulate filled G-E composites increases with the increase in abrading
distance and load. Fairly good correlations between wear volume and selected mechanical properties
were obtained. The selection of filler in the G-E composite depends on the type of application. Among the
three fillers employed, SiC and alumina fillers in G-E composite showed better abrasion resistance under
different loads/abrading distances. The highest wear rate is for graphite filled G-E system while the lowest
is seen with SiC-filled G-E composites. SEM feature show matrix and fiber debris the extent of which
depends on system, load and abrading distance involved. The abrasive wear on neat epoxy gets
augmented when glass fibers are involved and further worsened with graphite filler additions in
composites. However an additional presence of SiC fillers seems to reverse this pattern.
2. Study of Drilling Tool Geometry While Machining of Glass Fibre Reinforced Plastic

In recent years, the fibre reinforced composite materials are being increasingly used in various fields of
science and engineering applications due to their unique properties. The present technique of fabricating
to near-net shape is incomplete unless the component is subjected to secondary machining operations.
Among the machining processes, drilling is most frequently used in industries due to the need for the
assembly of components in mechanical structures. However, the properties of fibre reinforced plastic
(FRP) materials like anisotropy; non homogeneity and abrasiveness provide problems like excessive tool
wear, poor surface finish, delamination, fibre pullout, dimensional variation, etc. Cutting with minimum
possible thrust is a pre-requisite for drills, especially for those used for drilling composite materials. Since
the chisel edge and cone angle of a drill have a major influence on the magnitude of the thrust force,
modifying their geometries produces improvements in performance. Drilling experiments were conducted
on GFRP specimens to evaluate the influence of spindle speed, feed rate and chisel edge width on hole

quality, tool wear and delamination. Suitable drill geometry and process parameters were suggested.
Influence of drilling parameters on mechanical strength of the composite materials was also studied.

Suspension systems have been widely applied to vehicles, right from the horse-drawn carriage with
flexible leaf springs fixed at the four corners, to the modern automobile with complex control algorithms.
Every vehicle moving on the randomly profiled road is exposed to vibration which is harmful both for the
passengers in terms of comfort and for the durability of the vehicle itself. Different disturbances occur
when a vehicle leans over during cornering (rolling) and dives to the front during braking (pitching). Also,
unpleasant vertical vibrations (bouncing) of the vehicle body can occur while driving over road
irregularities.
A suspension system with proper cushioning needs to be soft against road disturbances and hard
against load disturbances. A heavily damped suspension will yield good vehicle handling, but also
transfers much of the road input to the vehicle body. When the vehicle is traveling at low speed on a
rough road or at high speed in a straight line, this will be perceived as a harsh ride. The vehicle operators
may find the harsh ride objectionable, or it may physically damage vehicle. Where as a lightly damped
suspension will yield a more comfortable ride, but would significantly reduce the stability of the vehicle at
turns, lane change maneuvers, or during negotiating an exit ramp. Therefore, a suspension design is an
art of compromise between these two goals. A good design of a passive suspension can work up to some
extent with respect to optimized riding comfort and road holding ability, but cannot eliminate this
compromise. The answer to this problem seems to be found only in the development of an active
suspension system.
Active suspension system is characterized by a built-in actuator, which can generate control forces to
suppress the above-mentioned motions. In addition, the road holding has also been improved because of
the dynamic behavior of the contact forces between the tyres and road.
In this context, it is very much essential to carry out a detailed study on passive suspension system and
the feasibility of various control systems for the development of active suspension system to improve the
performance criteria such as ride comfort and road holding ability for the various road and load
disturbances.The studies on both passive suspension system and active suspension system have been
carried out theoretically and experimentally. Ride comfort, suspension travel and road holding ability of
the systems are analyzed. The feasibility study of active suspension system is made. Active suspension
test rig has also been developed.
Active suspension system has improved ride comfort (78% reduction in acceleration for bumpy road, 91%
reduction in acceleration for pot hole and 92% reduction in acceleration for random road). However there
is no appreciable improvement in road holding ability with active suspensions system observed especially
for random road (only 29 % reduction in tyre deflection).
It is also found that there is a slight penalty in the road- holding ability of the active suspension system
with both filters. It shows the inherent trade-off among the conflicting objectives of the suspension system.
However, with the use of active suspension system, a better design trade-off is achieved.

Experiments were conducted on both passive and developed active suspension system to study the
performance on the quarter car suspension system test rig. Different road profiles were used to make
detailed analysis and comparison purpose. Experimental results show that active suspension system
works better than both experimental passive and theoretical active suspension system. Also, it is found
that, at higher frequencies (1 Hz and more) the performance of active suspension system deteriorates as
force tracking at higher frequencies is difficult because of the limitation of hydraulic system.

One of the key elements identified by industry in order to increase the productivity is the proper selection
of dimensional tolerances for manufactured parts at the design stage. Even small efforts in this area,
tend to yield high quality and significant cost savings with little capital investment, and serves as a prime
example of including manufacturing and assembly considerations early in the design process. With the
advent of globalization, this assumes even greater significance as local manufacturing costs are
benchmarked with manufacturers on a global scale, and even incremental savings in cost or incremental
improvement in performance may determine the success of the product.
The impact of the magnitude of tolerances specified on engineering drawings is profound as can be seen
from the various concerns of the personnel involved from bringing a product from concept to reality. For
instance, designers are concerned with critical dimensions affecting product performance &
assemblability, process planners in the selection of manufacturing processes, manufacturing engineers
recognizing the higher cost involved in maintaining tight tolerances and process capability. This study is
known as Tolerance Design.
In order to effectively optimize the allocation of tolerance in an assembly, a mathematical model is
essential. It enables the engineer to determine the cost of manufacture to a specific tolerance. Several
empirical cost tolerance relationships have been developed for minimum cost tolerance allocation over
several decades. However, this cost versus tolerance data is not readily available and very scarce. Very
few companies/agencies attempt to gather this data, and those who do so, do not publish it, as it is
considered proprietary. Further, the data available for estimation of costs are from abroad and are
relative costs. In addition, they do not represent the cost of Indian manufacturing industry. Hence the
cost in Indian Rupees for various tolerance values (not available thus far) would prove invaluable in
application of tolerance design and comparison of costs with those abroad for Indian industries.
Research presented in this thesis focuses on job shop type industry in India, as this provides the
minimum cost involved in machining as well as being oriented toward the growing trend of outsourcing.
The cost of machining to a specific tolerance in Indian Rupees was collected for typical metal removal
processes, modeled using mathematical equations and the best curve fitting model was selected. In
addition, the relative cost of machining between tolerances as well as across machining processes was
determined (to eliminate effects of inflation) and compared with various industry types (job shop 1, job
shop 2, and organized industry), and those available from abroad, with the base cost as the job shop 1
type.
Further, keeping in mind the effects of tolerance on assembly, a methodology has been developed that
combines the use of Design for Assembly and Six Sigma techniques to select the better design from a
basket of designs based on ease of assembly, the number of process steps in manufacturing, the yield,
and the relative cost of machining based on the cost versus tolerance data. Design for assembly leads to
a product that is easier to assemble, while six sigma aids in identification of defects based on process
steps, alternative processes involving higher costs and selection of process capability to maintain desired

level of yield.In addition, an inquiry based questionnaire has also been introduced to illustrate the benefits
of feedback for designers by capturing the voice of the customer that can be used as a database for
future designs.
The comparison of relative cost(s) of machining in India with those available from abroad, are similar,
providing insight to the fact that manufacturing labour costs are similar to those in the United States,
available in literature. It shows that the cheaper labour rates exist due to differences in the value of
currencies and also due to the basic labour rate per hour.
The cost versus tolerance data for Indian industries, along with the DFA-Six sigma methodology, and
inquiry based questionnaire has created a comprehensive systematic step by step approach to tolerance
modelling, design and manufacturing using familiar engineering elements. The aforementioned
techniques can be used by the engineer at the early stages of design concept, as well as for comparison
or benchmarking of products that exist, within the product family as well as those of the competition.
In summary, contributions from this thesis include:
1) Development of Cost versus Tolerance data for various machining processes for Indian Job shop
in Indian Rupees & modeling of data.
2) Determination of the relative cost of machining within a machining process (e.g. tolerances within
a turning process) and across machining processes, with the cost for turning as the base cost.
3) Comparison of the relative cost of machining for different processes across various industry types
(job shops and organized industry), and those available from abroad, with the base cost as the
job shop 1 type.
4) A methodology to enhance the designers toolkit in the selection of the better design, by
superimposing the process complexity and relative machining cost of process, following the
application of the DFA technique for an assembly.
5) A feedback tool for the designer to capture the voice of the customer and evaluate the
performance of a design in terms of functionality, serviceability, etc, with the help of an inquiry
based questionnaire.

During 1970s, the world witnessed the evolution of Japanese induced global competition. After that, a
number of quality management techniques, approaches and models emerged in the world. At that point of
time onwards, the world community began to address them under the topic Total Quality Management
(TQM). These TQM techniques and models are implemented in the contemporary world to different
extents. In the meantime, the world has experienced the rapid development and growth of Information
Technology (IT) infrastructure. As a result, the boundaries between the countries have been removed and
the world is becoming a single entity. One of the impacts of this development is knowledge explosion.
Because of the knowledge explosion phenomenon, abundant knowledge is currently available in the
world. Hence, managing knowledge has become a challenge to the modern engineers. As a result, the
field of Knowledge Management (KM) has been researched by recent researchers to exploit knowledge
for achieving competitiveness. However these researchers have been failing to realize the need of
integrating KM principles with TQM techniques and models. In order to contribute in this direction, the
research work reported in this thesis was carried out.
The research work reported in this thesis consisted of three modules. During the first module of research
work, KM principles with Quality Circle (QC) concepts were integrated. This resulted in the design and
development of the technique named as Knowledge Managed Quality Circle (KMQC). During the second
module of this research work, KM principles were integrated with an advanced model of Failure Mode

Effects Analysis (FMEA) known as Total Failure Mode Effects Analysis (TFMEA). The outcome of this
module of the work is the design and development of the technique named as Knowledge Managed Total
Failure Mode Effects Analysis (KMTFMEA). Both KMQC and KMTFMEA were subjected to
implementation study in a compressor manufacturing company.
During the third module of this research work, KM principles were appended with ISO 9001:2000
standard. The outcome of this module of the work is the design and development of Knowledge Managed
ISO 9001:2000 based Quality System. This Knowledge Managed ISO 9001:2000 based Quality System
was subjected to an implementation study in a public sector organization.
The hallmark of KM projects is the construction of knowledge portals. Hence, during the three modules of
the research work, the portals of KMQC, KMTFMEA and Knowledge Managed ISO 9001:2000 based
Quality System were developed. At the end of conducting each module of the research work, the
roadmaps for successfully implementing KMQC, KMTFMEA and Knowledge Managed ISO 9001:2000
based Quality System were developed.
Before concluding the work, the difficulties experienced to pursue the three modules of the research work
were analyzed. It is foreseen that the world community has to go a long way to implement the techniques
and models contributed in this research work. Hence, this research work ended by suggesting future
researchers to concentrate on practically implementing the techniques and models which are reported in
this thesis.

The process planning activity involves pre-production preparatory work like selection of suitable
manufacturing processes, sequencing of operations, selection of datum, selection of tools, selection of
machining parameters etc., to manufacture a part in more efficient manner. Process planning helps in
improving quality, rate of production and subsequently cost of production and it is of utmost importance to
the production system in the present competitive global markets.
The aim of the present work is to develop an optimized generative CAPP system for prismatic
components. It consists of generative CAPP system for prismatic components and feature extraction
module. The various modules of the system have been developed using VC++ Version 6.0, Developer
2000 at the front end for processing and displaying information, and Oracle 7.3 at the back end for
databases.
The feature extraction module to feed feature data of the components to be produced to CAAP system is
developed. It will extract feature data from a CAD package and store it in database prior to passing it to
CAPP system. This is to integrate CAPP system with a CAD package, so that manufacturing feature data
can be extracted from the given 3D model of the component. An algorithm has been developed for
extracting the data related to machining features. The developed feature extraction module is integrated
with the CAPP system and is independent of any CAD modeling system. The specialty of the system is
that it communicates the machining feature data directly to CAPP system. With the help of a set of case
studies, the capability of the feature extraction module is demonstrated. From the above, it was observed
that the developed system could extract around 75 to 100 percent of the features present in the selected
components. Further, the system has been tested over 50 prismatic components of complex geometry
and found to be satisfactory. The various features identified by the proposed approach are also
described. The facility to inut manually an unidentified feature is also incorporated in the feature
extraction module. It helps in processing totally all the features of the components of given industry.
Since the selection of an appropriate blank size is an integral part of the process planning activity, in the
present work, an attempt is also made to calculate the blank size from the given CAD model. Blank
selection module was tested using more than 50 prismatic components. Results were cross-checked with
manual calculations and were found to be satisfactory.
The second major module of the present work deals with the development of process parameters of
manufacturing processes which is one of the major concerns of the aerospace manufacturing industry. A

model of the process is required to understand the technology. Development of a proper model is very
difficult due to the non- linear behavior of the manufacturing processes and large number of interrelated
parameters.
An attempt has been made to study the process parameters of Wire cut EDM, High Speed Machining and
Electron Beam Welding processes which get prominent applications in aerospace industries. Neural
network approach has been used for wire cut EDM process. The experiments have been planned using
Taguchis L18 Orthogonal Array and as many as 120 experiments were conducted. The additional
experiments were also conducted to test the model developed. The results show that the neural network
model can be successfully used to select the required process parameters of the WEDM.
Process
parameters of High speed milling have been studies using multiple regression and fuzzy logic
approaches. These approaches are used in an attempt to determine the optimal combinations of control
parameters of high speed milling. Number of experiments were conducted, as the required expertise was
not available. Additional experiments were conducted, as the required expertise was not available.
Additional experiments were conducted to test the validity of the approach. With statistical analysis, it is
concluded that fuzzy logic system gives satisfactory results and can be used for obtaining the output
values within reasonable limits.
Process parameters of the Electron Beam Welding Process for Titanium alloy speed and distance
between gun to work of Electron Beam Welding. It is observed with statistical analysis that generated
regression model is a valid model, which can be used for obtaining the ouput values within reasonable
limits. The accuracy of (Ti6A14V) of 5.50 mm thick plate have been studied using multiple regression
approach. These approached are used in an attempt to determine the optimal combinations of control
parameters like accelerating voltage, beam current, weld predicated results of regression models for weld
penetration levels and weld strength is 97% and 99% respectively. Further research is planned to
estimate the effect of focusing current on weld strength and also measure the depth of penetration of the
welds.
The third major module of the CAPP system is generation of optimized set-up plan using Genetic
Algorithm. The input for an automatic set-up planning system comprises of machine resources, raw
stock, features to be machines, dimensional specifications and tolerance requirement. The output is high
level machining instruction, which will be further detailed by machinist in shop floor production. An
optimization criterion to generate the optimized process plan is developed. Automatic set-up planning
and operation sequencing has been demonstrated successfully by machining industry standard ANC-101
prismatic component using the generated optimized process plan.
Prior to the development of the different modules of the CAPP system, a coding system for machines and
tools was developed to suit the generative CAPP system development. The machine coding system is
based on nine characters whereas the tool coding system has five characters. The methodology for
feature process-machine-tool correlation and the logic involved was developed. Further, an automatic
tool and machine coding methodology for feature-process-machine-tool correlation and the logic involved
was developed.

Fiber reinforced polymeric composites, due to their good combination of high specific strength
and specific modulus are widely used for structural, aerospace and automotive sectors. The polymers
and their composites find very useful applications in automotive components such as gears, cams,
wheels, brakes, clutches, bearings and also in other engineering applications like conveyor aids, chute
liners in power plants, mining and agricultural equipment.
The use of fillers in polymeric composites helps to improve tensile and compressive strengths,
tribological characteristics, toughness (including abrasion), dimensional stability, thermal stability, and
other properties. The present work, therefore, aims at studying the implications of inclusion of particulate
fillers as regard the processing, mechanical and tribological behavior that result in glass fabric reinforced
epoxy composites. Thus, this endeavor is at finding use of particulate fillers with good mechanical and
tribological properties and also realizes the cost effectiveness in the composite system so that a wider
usage of fillers can be found. The study encompasses the following aspects like processing of
composites, mechanical test data generation and tribological behavior. The aspects of improving the
tribological properties by varying the filler weight percentage, interaction with fiber and matrix composites
are also considered in this study.
A study of carbon and glass fabric reinforced epoxy composites was undertaken. The triblogical
test data were collected and analyzed. Experimental studies of friction and dry slide wear behavior of
glass fabric and particulate reinforced epoxy composites at various loads, sliding velocities and sliding
distances were also undertaken. The triblogical test data were collected and analyzed.
