Follow the floor plan layout drawings to determine quantities, sizes, widths, lengths and heights of trusses. Check for a variation
of floor heights. The first and mechanical floors are often higher.
Check the fly form height and load charts to determine the appropriate strut length to complete the job and possible future jobs.
The most common length is a combination of 1.65m (5’6”) inner and outer struts. Inner and outer struts are available in lengths
from .9m (3’) to 3m (10’).
The “H” section, top chord and strut holes will be specified on the layout drawings, if not refer to the fly form height and load
charts to assemble the trusses correctly. Always use the holes furthest apart for increased strength and rigidity (hole #5 & #6).
If drawings specify a special design configuration, refer to instructions included with design.
Using the correct tools to assemble will save time and money. Tools required are:
It is advisable to assemble the trusses in an off-site yard and then ship them to the job site.
If the truss unit is too long to ship, assemble in two parts and ship to the job site for final assembly there. Be sure all bolts are
tightened at the time of final assembly.

Assemble all trusses in pairs, then, if there is room on the job site assemble into fly form tables. Attach the cross braces,
aluminum beams as described and nail on the plywood before flying into position rather than assembling the fly form tables in
pouring positions (this will also save some time).
Only use hardware and accessory equipment supplied by / or authorized by Hi-Lite Systems. Use of any non authorized
hardware or equipment will void any warranties, guarantees, loading specifications or insurability from Hi-Lite and may cause
damage or failure of the forms.
Keep all bolts so that the threaded ends point to the inside of the fly forms. This is necessary to ensure the bolt ends will not
interfere with roller guards or other accessory equipment (i.e. Hydraulic jack dollies). It does not matter which way the top chord
bolts are placed, but it is less confusing to the workers if all bolts are facing in. Note that the bolts are longer than normal so that
loads are not carried on the threaded area of the bolts. Use sufficient washers to accommodate.
Use all equipment specified on the layout and erection drawings, do not leave off any cross bracing, horizontal bracing,
diagonal bracing, tube and clamp, post shores, aluminum beam, beam clips etc. Failure to do so could be critical to the load
capacities of the fly forms.

It is strongly recommended that both trusses of a fly form table be built at the same time. This will ensure that the two trusses
will be mirror images of each other, with all the bolts pointing towards the center of the form.
First, start by assembling one complete bottom chord connecting all sections as detailed with the “H” sections. Next, attach the
struts to the specified holes of the “H” sections according to the assembly drawings. Then lie the truss on its side and attach the
top chords to the inner struts as detailed.
Splice the bottom chords together by using a 991mm (39”) - “H” section. Slip the “H”
sections over the two bottom chords so that the four holes in the bottom of the “H” section
line up with the 2 sets of holes in both bottom chord sections.
INSIDE
Through the four holes insert four 19mm x
127mm (3/4” x 5”) long bolts each with one
washer through the corresponding holes of the
“H” section and bottom chords; add one or two
more washers on the opposite side (to eliminate
any excess shoulder on the bolts) and securely
tighten the bolts with 19mm (3/4”) nuts. Repeat
this operation until all the bottom chord sections
(to make up one truss) have been spliced
together.
If a 2057mm (6’ 9”)’ bottom chord section is used, a 457mm (18”) - “H” section is OUTSIDE

required at this end. Place it over the outside end of the 2057mm (6’ 9”) bottom chord so that the 2 outside holes line up with
the two holes in the bottom chord. Secure with bolts as above (bolt, washer, “H” section/bottom chord, 1 or 2 washers, and nut)
all in the same direction.
Strut Assembly:
Put the outer struts (the larger tube with jet locks) as required, keeping the bolts in the same direction. Make sure the proper
holes are used and that the jet locks on the struts face each other (see drawing below).
Refer to the height charts if assembly details are not specified and be sure to use the same hole
number in every “H” section, or the form will not be parallel. Always try to use the holes closest to
the ends of the “H” section #6 or #5 if you can still achieve the heights required (the truss is more
stable and stronger this way as the strut angle is less),
Insert a 19mm x 127mm (3/4” x 5”) bolt together with one 3/4” washer through the pair of holes of
the “H” section and outer strut. Add two or more washers and securely fasten the bolt with a
19mm (3/4”) nut. Be sure to use flat washers not lock washers. Repeat until the bottom chord has
the required number of strut legs attached.
Lay the bottom chord assembly (BCA) on its side (on top of short 38mm x 89mm (2x4) lumber)
with the 19mm (3/4”) bolts pointing up.
Place a top chord spacer over each of the four (4) bolts joining the top chord and the top chord splice. Note that the bolts are
staggered one top one bottom on each side. Place the inner struts over the appropriate bolts then add another washer. Now
place the second half of the top chord. First, check to make sure that all the bolts are in the proper holes. All struts must be
attached either in the bottom or top holes, not some in the top and others in the bottom (this would create an uneven form.)
Place the second half of the top chord over the bolts of the first half of the top
chord, splices, struts and spacers, so that the bolts that are sticking up go
though the proper holes, and the two halves of the top chord are aligned. Add
three or four more washers (to eliminate any excess shoulder on the bolts)
and securely fasten the bolt with a 19mm (3/4”) nut.
Insert a bolt through the aligned holes of the top chord splice channels, top
chords and top chord spacers (washer, splice channel, top chord, spacer, top
chord, splice channel, washer, washer, 3/4” nut).
FINAL NOTES
•
If the final height is 3m (10') or less, inset the lower toggle pins in the
correct holes of the outer legs. See the erection drawings or the height
chart to determine the correct holes in the outer strut for placing the toggle
pins. The inner leg (strut) has a half hole on one end that rests against the
lower pin. Push the inner struts all the way into rest on the lower toggle pin. The upper pin goes through the full hole in the
inner strut; this locks it to the outer strut. All pins must be at the same level. Count the holes up from the bottom on the outer
strut (the hole that is connected to the “H” section does not count). Keep the toggle pins facing in, to avoid anything catching
them. Ensure all bolts are facing "in" the same direction for assembly in pairs, so that all threaded ends are on the inside of
the form, and all toggle pins face inwards. Install extension channels to the top chord if necessary .Install guard rail post
holders at ends where required

Hook two crane chains to a single truss on the pick brackets and set this truss down on 89mm x 89mm (4x4) blocks, on a level
concrete slab (if on rough ground or uneven slab use blocks to level). Hold the truss with the crane until 2 cross braces are
attached at approximately 1/3 way points. Watch to be sure that bolts and toggle pins are facing in. Release from the crane and
get the next truss. Set it down and snap on the 2 braces which will hold both trusses. Check to see that the bolts face in, then
release the crane. Now install the remainder of the cross braces, one or more, for every set of struts.
Now lift only one truss with a form mover and place 2 rollers under this truss, or use two hydraulic jack dollies so that the
trusses can easily be squared up. Put on a horizontal cross brace to keep the truss square. The trusses will be square when a
horizontal cross brace is attached to each lower chord the same distance from the “H” sections on both lower chords. If there
are more horizontal cross braces to be installed, put them on at this time, so the rollers can be removed and the truss set back
on level wooden blocks. Both chords must be parallel before placing on the joists.
Place aluminum beam joists at spacing as per layout drawing and secure them to the top chord with beam clips. Alternate beam
clips from inside to outside of top chords, one clip at each end of the beam is usually sufficient. Tighten beam clips well with a
wrench or a hammer.
Attach pick brackets on each fly form not more than 5m (16') apart (on a 12m (40') form, 3.3m to 3.7m (11' to 12') apart is good
spacing). Watch where the pick brackets are placed in relation to the joists, and adjust if necessary, watching for balance. Pick
brackets may have to be relocated to allow for clearance of crane chains. So as not to rub on the joist, place the pick brackets
far enough away from beams so that the slings/chains will not interfere with adjacent beams. Pick up the fly form with the crane
to make sure it is balanced and stays in a level position. Adjust location of pick brackets, if necessary, as it must be level for
good flying.
Now place plywood, cut out pick pockets, put on guard rails and fly to the desired location.
Set down on 4 blocks about 500mm (20") long placed at 1/3 way points, quite often one 89mm x 89mm (4x4) block and one
38mm x 89mm (2x4) block high. The ideal height is 6mm to 12mm (1/4" to 1/2") lower than the final leveled height of the lower
chord of the truss, so when you raise off the blocks with the hydraulic jacks dollies the form will have to raise slightly to be
leveled. (excessive jacking or lowering takes unnecessary time).

For cross bracing, see layout drawing. Consult Hi-Lite’s Engineering Department. If the form is for a slab higher than 3m (10'),
horizontal telescopic strut braces or aluminum tubes & clamps and additional cross braces may have to be added. Refer to load
charts etc.
If extensions are required to single web joist beams, filler pieces can be staggered to support the plywood deck or obtain Hi-
Lite’s 165mm (6 1/2") hollow beam and extend with 38mm x 89mmm (2x4) then lay another 38mm x 89mmm (2x4) on the flat to
support the plywood. If you use a 38mm x 140mm (2x6), notch the 38mm x 140mm (2x6) to fit the hollow beam. These hollow
beams are of the same strength as our 185mm (6 1/2") standard joist beams and they provide for easy extension as is often
required to form up to a wall or column. (As an example, where you have 6m (20') bays, 6m (20') long standard beams are too
long and 5.5m (18') are too short. With hollow beams use 5.5m (18') and extend them with wood to desired lengths). DO NOT
OVER EXTEND, CHECK LOADS, etc. You may need to use post shores to help carry the load.
In bays over 5.5m (18') often a third truss is required. With the Hi-Lite fly form only 2 trusses are required on bays up to 7.3m
(24') wide. Use cross braces up to 5.2m (17’) and a stringer beam running parallel to the trusses in the center supported by Hi-
Lite attachable heavy load post shores. This method often saves the third truss and works extremely well.

Addition of 1.524m (5’) to truss unit ending with a 3.048m (10’) section.
1. Remove the 530mm (21”) bottom chord end. Save this part for future use.
2. Attach a 1.52m (5’) truss unit (FFTCU5). This comes complete with all
necessary hardware to attach itself to an existing truss. The bolts that were
used with the 530mm (21”) bottom chord are needed to attach the 2057mm
(6’9”) bottom chord.

First, lay four (4) blocks on the slab where you intend to place the fly form. Position
these blocks crosswise (perpendicular) to the form’s bottom chords, at approximately
1/3 of the way from each end of form. These blocks should be approximately the
same height as the wedge units when in final position. An 89mm x 140mm (4” x 6”)
block, at least 400mm (16”) long, on edge, is usually a good height. A block 6mm to
12mm (1/4" to 1/2") lower than the final leveled height is ideal.
Place four (4) Hi-Lite hydraulic jacks under the lower chord near the closest "V"
intersections to 1/3 of the way from each end as to not interfere with the placement
of the wedge units. Pump up the jacks so that the form is slightly off the blocks and
move the form to the exact position. (This procedure should take less than a
minute.)

Take four wedge units and place them under the lower chord at the second or third
"V" intersections from each end, depending on the length of form, approximately 1/3
of the way from each end. Push the wedge base unit all the way in (from the outside
in) until the guard handle rests against the outside edge of the chord.
Follow the same procedures on the next form. Once a routine is established many hours of crane and labor time will be saved.

Stripping and Flying:
Place four short 89mm x 89mm or 38mm x 89mm (4”x4” or 2”x4”) blocks (depending on height of wedge and amount of drop)
under the forms you wish to strip - again, about 1/3 of the way from each end.
Loosen the locking screw of wedge units - back off threaded rods approximately
50mm (2") on all wedge units to give clearance for the top wedge shoes.
Take a carpenters hammer and hit toe end of the wedge to loosen. Leave the four
wedge units in at the 1/3 points until all other wedge units are out and hanging on the
fly form.
Start removing the four remaining wedge units. If the form stays up, remove these
wedge units. If the form falls or follows the wedges down, use a 4x4 form mover on
top of wood blocking to hold and lower the forms onto 89mm x 89mm (4”x4”) blocks or hold the form up with a short piece of
38mm x 89mm (2”x4”), placed near the wedge unit where the form is not sta ying up.
Then remove the wedge unit and knock out this 38mm x 89mm (2”x4”) block with a
hammer, letting the form down onto the 89mm x 89mm (4”x4”) or 38mm x 89mm
(2”x4”) blocks that are flat on the concrete. If 115mm (4.5") high or higher wedge
extension blocks are used, you may have to lower the form with the hydraulic jacks to
avoid jarring the slab.

When ready to fly take two fly form rollout rollers and place them under the lower chord near the edge of the slab about 1.2m
(4') back. Use a 2 x 4 form mover to raise the form to enable the rollers to be placed or if 80mm x 80mm (4”x4”) use 4x4 form
movers to lower onto the rollers. Place one or two more rollers along each of the chords.
On long forms you should use six rollers - two near the slab edge, two 1/3 of the way
back, and two at 2/3 way back. On forms up to 12m (40') only four rollers are
necessary - two near the edge of the slab and two just past center. Remember to
remove the blocks as they can get in the way and restrict rolling.
Pick brackets should be in place and adjusted for level flying. Knock-out holes in the
form deck should also be removed.
Push the form out until the first set of pick brackets are exposed from under the slab.

Have the crane set down the form and then attach the second set of chains to the
rear pick brackets.
The form is now ready to fly. Note: Never roll out any form further than necessary, for
safer hooking, flying and less strain on the slab edge and form.
Take note of the spacing of the pick brackets. If the pick brackets are spaced more
than 2.4m (8’) on a 9.1m (30’) form there is little room left on the bottom chord in the
building. 2m to 2.4m (7’ to 8’) is a good spacing for a 9.1m (30’) form, 3m to 3.6m (10’
to 12’) on 12m (40’) forms, and up to 4.9m (16’) on an 18m (60’) form.

Lowering and Raising the Fly Form under Slabs
Lowering and raising the Fly Form is necessary when there are large perimeter or interior beams that would impede the flying
out of the Fly Form.

Step 3; prepare the form for lowering by removing any horizontal strut bracing, horizontal tube & clamps and any cross bracing
which are clamped onto the
inner strut. Do NOT Remove
ANY Cross Braces Which
Are Connected To The Jet
Locks On The Outer Strut.
Step 5, the lowering jack is placed between the struts in the “H” section, a bolt should be placed through one of the holes in the
“H” section and through the gap in the bottom of the jack, this will secure the jack from tipping over when not in use. Place the
jack in such a way so that the handle will not interfere with the struts. Also make sure that the valve is pointing outside the form.
Step 6, turn the valve clockwise to the closed position and pump up the jack so that the adjustable ring, on the shaft of the
lowering jack, is in position between the top chords.
This ring can be adjusted to three positions depending on the desired heights of the form. Usually the best position is the lowest
on the shaft that can reach the top chord, when the truss is extended to the highest position required.

Step 7; remove all the UPPER inner strut support toggle pins from the struts on the form. This is done by turning the toggle pins
so that the flip locks are
pointing straight out then
pulling the pins straight out. It
is essential to leave in all the
LOWER toggle pins at this
point of time.
Step 10, four people are required for the next task. Assign one man to each lowering jack, and as a team, loosen all the valves
of the jacks 1/4 to 1/2 turn counter-clockwise together. Watch each other and the form, if one corner is moving too fast, slow it
down by turning the valve (clockwise) to slow the oil speed of travel. If one corner is going too slow, speed it up by opening the
valve more (counter-clockwise). The form must go down reasonably level.
Step 11, when the form is all the way down, the inner strut will be resting on the lower toggle pin. At this point secure the form
by inserting all the upper toggle pins.
