This study investigated micro friction stir welding of multilayer aluminum alloy sheets. The researchers varied welding parameters like rotation rate, welding speed, plunge depth, and tool geometry. Microstructure, microhardness, and bonding strength at the joints were analyzed. The optimal welding condition for maximum tensile strength was found to be a rotation rate of 20,000 rpm, welding speed of 3 mm/s, and plunge depth of 0.85 mm using a stepped pin tool. Strength was dependent on tool geometry, layer position, and welding side.
