The method is particularly effective on aluminium alloys, and itis therefore ideally suited to the inspection of many ‘aerospace components and structures. Tne majority of these inspections are to detect cracks thal break the surface of a material discontinuities, such as cracks and However, the method can also be adapted to detect sub-surface rosion, below the surface of a material up to @ depth of approximately 0.6 in (15 mm). A Principle (Ref. Fig. 1) ‘Alternating current is passed through a wire coil in a probe to produce a magnetic field. The coil's magnetic field expands as the allemating current rises to maximum and then collapses as the current is reduced to zero. If this altemating magnetic field is brought into the proximity of another electrical conductor, i. an aircraft parl, a curren! is induced electromagneticaly into that conductor, These induced currents (termed ‘eddy current because they travel in a circular path) produce their own secondary maynetc field that opposes and modifies the coll's magnetic field. By measuring the impedance changes of the coi, differences in the material under test that cause a modification of the ‘eddy currents can be detected and displayed Factors Affecting Eddy Currents a) (2) (3) @) Material: Frequency: Conductivity: Permeability The inspection method is limited to materials that conduct electricity. The depth of eddy current penetration is affected by the excitation frequency of the probe's cal: penetration incroasos as the frequency decreases. However, it should be noted that the sensitivity of an inspection decreases as the depth of eddy current penetration is increased. High frequency (HF) 250 kHz to 6 MHz ‘Medium frequency (MF) {80 kHz to 250 kHz Low frequency (LF) frequencies up to 60 kHz The depth of eddy current penetration is affected by the electrical conductivity of the test material: the penetration of the eddy currents increases as the conductivity decreases. The electrical conductivity of the test material depends on its chemical composition. temperature, and the heat and ‘mechanical treatments it has received. Permeabilily is a measure of the ease with which # magnetic Teid is established within a material ‘The depth of eddy current penetration is affected by the permeability of the test material: the penetration of the eddy currents increases as the permeability decreases. The permeability of the test material depends on its chemical composition, and the heat and mechanical treatments it has received. For non-magnetic materials, such as aluminium, the permeability is, always 1, but for magnetic material, such as steel, the permeability is greater than 4 20-00-00 Part6 Page 1 Mar. 15/04 BAe 146 Series / AVRO-RJ Series NONDESTRUCTIVE TESTING MANUAL (5) Ferrous effect: The testing of aircraft structures is adversely affected by the presence of ferrous materials, such as steel bolts, within the area of inspection, (6) Liftoff: ‘The distance between the probe's coil and the test material: Inspection sensitivity decreases as lift-off increases. (7) Geometry: Changes in the geometry of the test material. such as holes and free edges. distort the eddy currents and cause a change in coil's impedance. (8) Probe handling: The way the probe is held in relation to the test material affects the coll's impedance. In particular, the angle of the probe relative to the test material have a significant influence on the inspection results. (9) Discontinuities: This is a generic term to describe gaps or breaks in the test material, such as cracks and corrosion, which disrupt the flow of eddy currents and cause a change in coi's impedance. . Factors Utilised in an Eddy Current Instrument (1) Discontinuity: The detection of damage, such as cracks and corrosion (2) Frequency: The selection of frequency to suit the inspection requirements. High frequency (HF) surface inspection Medium frequency (MF) near surface inspection Low frequency (LF) sub-surface inspection (3) Conductivity: Material sorting and checking for heat damage. (4) Liforr Thickness checking of non-conductive coatings, such as paint, on non-ferrous materials, D. Equipment (1) instruments Portable eddy current instruments ised to inspect aircraft for discnntinuities, stich as eracks and corrosion, are typically fitted with either a meter or screen display. Older instruments ‘generally indicate changes in the impedance of the probe's coil as @ needle movement on a meter display. However, modem, phase analysis, instruments separate the cols impedance in to resistance and reactance components and display the information as an Y-X (impedance- plane) graph on a screen. The advantage of the phase analysis instrument is that, in many cases, itis able to separate the factors that affect eddy currents, for example the difference between lift-off and a crack (2) Probes (Ref. Fig 1). (2) The design of each eddy current probe is varied to suit the application for which it is intended. Variations include the dimension, shape, number of turns, and the material fon to which the col is wound. 1. Surface probe (high frequency) 2 Sub-surface (high frequency) 3. Figs. 4 and 5) ‘The calibration standards used for most surface and fastener bore inspections are manufactured to a standard design, because they are not required to accurately resemble the area of inspection. Calibration standards are manufactured from a material similar in specification to the component or structure to be inspected. Reference Standards The reference standards used for most sub-surface inspections are manufactured to accurately resemble tne geometric features witnin ine area of inspection. This is necessary because itis usually impossible to interpret the information from an instrument unless all the factors affecting tare taken in to account. Reference standards are manufactured from the same materials as the component or area to be inspected. tions ‘Surface Breaking Discontinuities (High Frequency Eddy Current Applications). Eddy currents are commonly used to detect surface breaking discontinuilivs, such as cracks, which originate from a radius or fastener bore. The modern multi-purpose instruments used for these inspections offen have the capabilly lo inspect both surfaces and fastener bores, although the method of carrying out each inspection is diferent. (2) Surface Inspection (Ref. Fig. 2) ‘The inspection of @ component's surface involves manually scanning a probe over the surface of the material. The instrument used for this type of inspection has either a meter or phaze analysis display, and its set up using a calibration etandard containing ‘spark-eroded slots that simulate discontinuities. To maximise the detection of discontinuities, such as cracks, the probe is scanned along the surface of the material at 90 degrees to the direction of crack propagation. (b) Fastener Bore Inspection (Ref. Fig. 3) through is hare after the fastener has been removed. Modern phase analysis instruments use a rotor to spin a probe at high speed in the bore, which enables them to differentiate hetween cracks. ‘and mechanical damage. However, itis also possible to rotate a surface bore probe in a bore by hand, but probe-handling difficulties mean that this method is considered less sensitive. Instruments that use a rotor to spin the probe are setup using calibration standards that contain holes with artificial discontinuities within them Whereas, instruments that use a surface bore probe are set-up in the same way as a surface inspection Sub-Surface Discontinuities (Low Frequency Eddy Current Applications) ‘The use of eddy currents to detect sub-surface discontinuities is increasing because of the widespread introduction of phase analysis instruments, and the need to avoid the radiation hazard associated with radiographic inspections. In general, the use of low frequency eddy currents is restricted to relatively small areas where the characteristics of the disconti well understood 20-00-00 Parté Page 3 Mar. 15/04 BAe 146 Series / AVRO-RU Series NONDESTRUCTIVE TESTING MANUAL (2) Sub Surface Inspection ‘The inspection for sub-surface discontinuities involves manually scanning a probe over the surface of the material. The optimum scanning direction depending on the arrangement of the probes coil(s). Most inspections require a phase analysis instrument, as interpreting the various factors that affect low frequency eddy currents is crucial. Indeed, the instrument is set-up on a reference standard that accurately resembles the inspection area, so that the presence of a discontinuity is not confused with a change in geometry, F. INSPECTION PROCEDURE A B Solect area of skin to be inspected Calibrate the equipment on the appropriate reference standard of the required thickness. Place the probe on the inspection area and ensure the ‘lift-off signal is as shown on Fig. 5. Balance the probe (press compensation). Inspect the complete surface of the skins by carrying out a series of perallel scans 0.4:in, (10 mm) apart (Ref. Fig. 6). 53-10-12 Part 6 Page 902 ° BAe 146 Series / AVRO-RJ Series NONDESTRUCTIVE TESTING MANUAL Certain areas of the skins are machined/chemically etched on the inner surface, the positions of these ‘pockets’ are shown on Fig. 2 and 3. By setting the equipment up on the thicker part ofthe skin and scanning the probe over the thinner machined area, the shape of the pocket can be mapped out and marked out with masking tape of chinagraph pencil When inepecting the ‘pocket areas of reduced thickness, the instrument must be calibrated using the reference standard of the same thickness as the ‘pocket’ thickness and not the normal thicknoss ofthe skin. y frame or athor str v fame or other structure, gean arnuind and hehween each rivet where possible and also carry out a single scan either side of the rivet line to ensure as much of the skin is inspected as possible Ref Fig. 6 for typical scan paths. Where there is insufficient space to carry out a scan without getting effect from the fasteners or the edge of the skin, the area can be inspected by spot placing the probe as near to the edge of the skin or fastener as possible. If the rivet heads are difficult to see due to a build up of paint, they can be detected by scanning the probe over the riveted area at a reduced sensitivity and by maximising the signals from the rivet, the centre of the rivet can be found and marked, ACCEPTANCE CRITERIA A All indications greater than a 20% screen deflection that cannot be attributed to lift-off effect, rivets, probe handling, edye effect or geometry change should be considered a discontinuity and must be recorded and reported to BAE SYSTEMS Regional Aircraft. Interpretation (1) Any indication with a rapid vertical displacement having an amplitude of 25 per cent FSH or greater that cannot be attributed to probe handling or component geometry shall be considered as a crack and reported. NOTE 1; Cracks and other discrete surface damage are usually identified by a rapid vertical spot displacement away from the balanced position. However, once the crack or damage is passed the spot returns to the balenced position NOTE 2: Smooth, gradual spot movement is a common occurrence and can happen for 2 variety of reasons, such as paint thickness variation (ift-off}, edge effect and conductivity changes. B. Reporting / Repair / Rectification (1) Allcracks and discontinuities are to be recorded in the relevant aircraft documentation and the appropriate BAE SYSTEMS approved repair/rectification taken NOTE: — The word discontinuity is a generic term for faults such as cracks, corrosion and mechanical damage. 9.
