EXECUTIVE SUMMARY

The objectives of this report is firstly to gain practical exposure and secondly application of knowledge on real
life work and to study manufacturing process thoroughly. To understand the functioning of different departments
and execute small projects/assignments as per organizational need in some selected departments if there is any
scope or requirement of improvement or changes. While understanding the functioning of different departments,
detailed study will be carried out about the styles undergoing through that department in that particular time in
correct process flow. This project will also provide an idea about the interdependence of manufacturing
department and to identify the gaps among the processes.

METHODOLOGY ADOPTED

For the timely completion of the project following areas need to be studied for the effective and accurate data and
improvements and they are:

 Study of the organizational structure


 List of all the departments in the organization
 Responsibilities and work processes of department for the knowledge of their contribution towards
achieving the goal.
 Proper sequence in which work should be carried out in order to minimize the overall time in which a
particular work can be completed.
 Areas of interdependence of department
 Detailed study of the work in progress or process to know the amount of held up of in-process inventory.
 Finally, in the conclusion part of the improvements and implementations which can be done in order to
carry out the work in more effective way.

The industry which we have selected for our project is ‘Packaging industry’

Overview of the Packaging Industry

Packaging plays a very important role in the country's economy. Till recently only the western world, more
particularly the developed countries cared about proper packaging. However, now even countries like Pakistan
have changed their outlook towards packaging and in the last few years increasing stress has been laid on
improved and proper packaging.

Packaging is among the high growth industries in Pakistan and developing 22-25% per annum and becoming a
preferred hub for packaging industry. Currently the 9th largest sector of Pakistan economy, the industry has
reported steady growth over past several years and shows high potential for much expansion, particularly in the
export market. Costs of processing and packaging food can be up to 40% lower than parts of Europe which,
combined with India's resources of skilled labor, make it an attractive venue for investment. A high degree of
potential exists for almost all user segments which are expanding appreciably-processed foods, hard and soft
drinks, fruit and marine products.

The Pakistan packaging industry has made a mark with its exports that comprise flattened cans, printed sheets
and components, crown cork, lug caps, plastic film laminates, craft paper, paper board and packaging machinery,
while the imports include tinplate, coating and lining compounds and others. In India, the fastest growing
packaging segments are laminates and flexible packaging, especially PET and woven sacks. Over the last few
years Packaging Industry is an important sector driving technology and innovation growth in the country and
adding value to the various manufacturing sectors including agriculture and FMCG segments.

The global packaging industry is developing and expanding day by day and Indian packaging industry is also
growing at rapidly. This growth is primarily driven by factors like growing pharmaceutical, food processing,
manufacturing industry, FMCG, healthcare sector and ancillary in the emerging economies like China, India,
Brazil, Russia and few other East European countries.

The Packaging Industry has been the main driver of the economy for the last 50 years in terms of foreign
currency earnings and jobs creation. The Packaging Industry will continue to be an important engine for future
growth of the economy; there is no alternative industry or service sector that has the potential to benefit the
economy with foreign currency earnings and new job creation.

Due to the above reasons we have opted for this industry because this industry has much scope and much data
available to do research.

Selection of company

The company we have selected from packaging industry for our project is ‘E&N Packages’.

Introduction-of-company

Packages
E&N Packages was born out of a dream to set up excellence based on local raw materials and talent. Qamar ul
Hassan the first Managing Director and now Advisor to E&N Packages Limited, negotiated the setting up of a
packaging plant in Lahore. Starting with a work force of 100 workers, now Packages limited is having 250
employees (at present). In this regard, a separate Personnel Department is there, to look after the problems of the
workers.. As the one of the largest industry of the country, E&N packages industry is rising in terms of
profitability because of a regional demand and profit margin.

Objectives

 Physical protection (The objects enclosed in the package may require protection from, among other
things, shock, vibration, compression, temperature, etc.)
 Barriers Protection (A barrier from oxygen, water vapor, dust, etc., is often required. Package
permeability is a critical factor in design. Some packages contain desiccants or Oxygen absorbers
to help extend shelf life.)
 Functions of Packages (A package design is supposed to attract attention and convey an easily
identifiable image. It must tell consumers what the product is and why they should buy it.)
 Shortages and usages (Packaging also facilitates the storage and use of products. Thus packages may be
so designed as to conduce to the ease of handling by consumers and by members of the channel of
distribution.)

Inbound Operations:

Inbound operations start as soon as a vehicle of stock arrives at the premises of Warehouse. It is highly important
to know that the stock being stored at warehouse. The rightful possession of the stock is kept by the E&N
Packages. The vehicle arrives and reports at the primary entrance of the warehouse. The vehicles are prioritized
as they arrive and parked at the backyard assigned for the parking. The operations start at 9:00AM and vehicles
are deployed at the dock for offloading.

Outward Handling:
Outward operations are initiated as soon as the order is received from the customer. The order sent by the
customer is processed in the system in order to verify the stock and identify the locations of stock that needs to
be dispatched. The SKUs in the order are then given to the picker in hard form which is then collected by the
picker using MHEs and deployed at the designated dock; this stock is also known as ready to load. As soon as the
stock is ready of loading the loading operation is initiated. The stock is loaded in to the vehicle keeping in view
the sequence of stock to be loaded. The sequence is given by the quality department based on the weight and
carton capacity for stacking. After the loading is completed the loading paper are handed over to the DEO, who
issues a dispatch note which has all the information of vehicle and driver. After completion of this process the
vehicle is ready for dispatch and the vehicles leaves the warehouse afterwards.

Supply chain strategy

This company uses ‘Responsive supply chain’ Strategy, in other words we can also say ‘make to order.’

Production-Department
In production unit First, this machine rolls out a whole lot of recycled paper to be split up into one wavy sheet of
paper called a flute which sits between two flat sheets called liners. They form a corrugated board. The paper
then goes through two rollers called a corrogater. Hot steam is sprayed on the cardboard while another roller
glues one side of the flute. A machine then adheres two liners to hold the box together and strengthen the
board. Next, a razor thin circular saw cuts each side of the cardboard. The corrogater machine then cuts the
board as many as nine times, depending on the size of the box. The corrogater's final use is to separate the boards
into layers using these aluminum tongs. This next machine stacks the boards in quantities of between 25 and 80
boards. The machine then feeds the next machine at a rapid rate of 8,000 boards per hour. Next, a trimmer cuts
through the cardboard with expert precision to make flaps and handles. Rubber blades ensure this machine cuts
only the parts it's supposed to. The boxes are processed at an amazing rate of 90 boxes per minute. The unused,
cut off paper goes down below, where it is recycled as many as six more times. A bending machine then folds the
boxes along lines already made by the corrogater. Glue is then applied to the places which will come together to
form the box. Another machine then folds the glued sections. The boxes are then put in large piles and then sent
off to be shipped away. To put the proper writing on these boxes, there's an ink kitchen were over 5,000 colors
are systematically poured into these containers. They're then mixed perfectly for just the right color combinations
on the cardboard boxes..

Location strategies of the company with justification

Right location is the key ingredient in business’s success. Considering the needs and objectives of the company sets
location strategies. E&N Packages have their units at Thokar Naiz Baig road, Lahore in order to target the customer from
surrounding while another unit is at Faisalabad Sheikhopur road in order to possesses primary trading area across the
surrounding, which gives the highest density of customers to the company..

Layout strategies of the company with justification

The warehouse atthokar naz baig is not a dedicated warehouse but it has some dedicated portions in which the
stock is stored for different clients. As it is mentioned earlier that the area dedicated for the products of Carton
boxes is at the far left of warehouse.

The customers must have the good experience while leaving the warehouse. So, the company’s warehouse
provide superb experience to its customers through trial sample of prepared carton boxes, interaction with staff,
after carton packaging experience, and parking facility.

Factors affecting location decision of the company

There are various factors that affect the location decision of the company such as labor skills, available
infrastructure, cost, government policies and environment. Although E&N Packages has its major warehouse in
Lahore and somehow managed to gain competitive advantage over its potential competitors but poor
infrastructure and restrictive government policies affect its location decisions to some extent.

Factors affecting the layout decision of the company

Layout decisions are affected by various factors like design of layout facility, space utilization, proper safety
measures and management policies. In warehouse of ESN Packages poor space utilization is an ongoing
problem, which affects the company’s layout decision.

However, warehouse is also lack the proper management policies, which have cost them few mishaps in the past.
The company should overcome the problem of poor space utilization and must implement proper and flexible
management policies in order to continue to compete in the marketplace.

Capacity planning strategies of the company


Capacity planning is an approach to determine the overall capacity of an organization to meet the changing
demands of its products. E&N Packages designed its capacity plan based on the types of capacity requirements
such as maximum capacity, potential capacity, committed capacity and available capacity.

Moreover, the company seems to be successful in adopting the effective and competitive capacity planning
strategy as it has good brand image in the packaging industry. The products are made right on time and are
retailed across the country according to its designed capacity planning.

E&N Packages uses lead strategy in major portions of its manufacturing departments or in warehouses. It is the
strategy where company increases its production capacity in advance of anticipated demand. This is the way to
retain customers and provide them the products based on their demand.

Sourcing decisions of the company

Sourcing activities

The sourcing activities used by E&N Packages are purchasing, which is also called the procurement process and
risk management in sourcing. Procurement process involves buying the materials either directly or indirectly.
E&N Packages packaging companies have well-established supplier networks, enabling them to source materials
quickly and to buy components economically. The savings is ultimately passed to consumers, creating strategic
competitive advantages for producers partnered with the right packaging companies. In addition to cost
savings,our dedicated packaging company bring higher quality levels to market. Industry-best materials,
processes and innovation enable contractors to exceed the results most producers can achieve in-house.

Purchasing

The purchasing is similar to sourcing but the main difference between sourcing and purchasing is that sourcing
department works for paper alone whereas, the purchasing involves everything from buying the raw materials to
sourcing of cartons boxes.

In sourcing and outsourcing activities

The insourcing and outsourcing activities depend on the company’s managerial differences of cost and resources.
We see that E&N Packages is one of the best packaging manufacturing company in Pakistan. It seems to indulge
in insourcing activities more than the outsourcing activities depending on its requirements.

The company has its labours and assembly line in all of its warehouses across the country and developed its own
infrastructure and required equipment through insourcing activities. Also, the company uses insourcing and
outsourcing as well in resources in order to manufacture the required apparels and garments.

The company in selecting the suppliers takes the following details into consideration:

relationship.
 Suppliers’ track record for business performance improvement.

Supplier selection process and strategies

E&N Packages has many suppliers in Lahore and$ few vendors are in different Punjab district as well as they
outsource some raw materials from there. While selecting suppliers the company followed the following
procedures/strategies:

 Evaluate and check the names, qualifications and experience of nominated suppliers.
 Upper management check critically whether the supplier has some of the basic quality attributes like total
quality management.
 Check the record track of supplier to establish the performance trend.
 The management also check fully how the supplier approaches the environmental and ethical issues.
 To check how well the supplier embrace information technology.

Supplier relationship management strategies

Supplier relationship management is very important because business results depend upon the goods and services
provided by the suppliers. E&N Packages actively manages the relationships with its suppliers through the
following strategies:

 Establish the strong business relationship that is beneficial to both the suppliers and the company.
 Encourage open, regular and honest communication at the appropriate level of relationship.
 Ensure clear communication about the purchaser performance expectation.
 Ensure clear communications of supplier business needs and skills.
 Try to achieve continuous improvement and loyalty.

Inventory management practices of the company

E&N Packages uses centralized warehousing management, which represents that it has just one warehouse from
where they can supply the finished goods or carton boxes to the customer.

Detail-of-storage-decisions (dedicated vs shared)

The storage department of the company’s warehouse uses shared storage because E&N Packages don’t dedicate
the specific place to any of the specific customer carton boxes.

Inventory holding decisions

The company does not hold inventory for a long period of time and tries to increase inventory turnover ratio in
competition with its competitors. E&N Packages makes inventory-holding decisions on the following factors:

 Demand
 Order quantity
 Lead time
 Safety stock
 Cost of possession of inventories
In order to avoid damage/obsolescence and deterioration the company holds inventory for less than a month in
warehouse. This also gives them enough space for more inventory or new stock of raw materials. ABC analysis
is also done in order to avoid stock out of any critical item.

Inventory handling decisions

In inventory handling the raw materials when received by the warehouse GRN is prepared and it received by the
employees. Then a forman checks inventory and inventory goes to the production department on the request from
production manager.

Then warehouse forman prepares the inter-department GRN and sends it to production department. Lastly, the
raw materials go through the production process to turn into finished products.

Inventory ordering decisions

The company chooses the supplier to order the required inventory. After choosing the right supplier the
warehouse department prepares the purchase order of inventory supplies. The supplier must supply the ordered
inventory according to the terms and conditions of purchase order.

Inventory/material handling equipment

After the inventory being ordered the forman receives the raw materials/inventory. Then he checks the quantity
and quality of materials/inventory by comparing the ordered and delivered inventory. If there is any damage or
error in delivered inventory it is returned back through the supplier and if not then inventory is received by
storekeeper and is stored in the department.

Inventory record accuracy strategies

E&N Packages uses different ways to record the inventory that is ordered, received and stored. Following are the
ways:

Day book entry


This is one of the ways used to record the inventory received. Entry of materials received is made in the daybook.
Then, invoices are checked with references to store received notes and purchase order respectively.

Computer entry
Entry materials/inventory received is also made electronically.

Intimation
Intimation is then given to all departments and each department has to obtain the required materials from
warehouse department.

Inventory visibility and safety strategies

E&N Packages warehouses to prevent the stored inventory from damages and depletions adopt various methods.
Moreover, forman check the inventory on timely basis in order to avoid any deterioration of materials.However,
the materials/inventory are arranged on the shelves in such a way that it becomes easy for the employees to reach
to the required inventory without much consumption of time.

Recruitment
CEO along with few members of Human resource management and forman assess the manpower required based
on the production plan. They invite the applications through famous journals. Also, they sometimes conduct
campus interview.

Selection
Minimum qualification for the post of the workers is Matriculation 2nd Division with science subjects. The
workers should not be more than 21 years old and must be medically fit. These are employed as "Apprentice
Trainee". If the performance of the worker is satisfactory during the probation period, he is hired. Normally
workers get promotion after two years on the recommendation of their supervisors. This post is not advertised.

Placement
After the selection process the candidate is given placement. Then the general information about the company is
given to the candidate. Rules and regulations, policies and working of the company are addressed to the
candidate. If the selected personnel need more training then he/she is given training in his/her field by the trainer.
After sometime if there is room for promotion then the candidate is promoted.

MANUFACTURING PROCESS

In packaging manufacturing includes number of processes from order receiving to finished goods or products. A
process flow chart helps to understand how raw materials are moved from one process to another process until
raw materials are transformed in to carton boxes.

Process flow chart made for the packaging product processes varies depending on manufacturing facility and
product types. As some companies do whole process in single plant when some companies get their production
jobs and other auxiliary processes outsourced.

 Sourcing of raw materials, approvals, PP meeting. (P/O has all kind of information)
 Production processes- cutting, pasting and finishing
 Post production processes – trimming of paper, printing, checking, folding and packing, inspection etc.

Value Chain Analysis for E&N Packages

Though the intensive diagram of overall packaging industry is already discussed before. E&N Packages
possesses the below value chain diagram.

Quality Assurance Department


Functioning of the Department
Quality is the major criteria for any product and the same are applied even to packaging industry also. In order to
maintain quality the quality assurance departments has split up their job into different stages of manufacturing
and there are classified into four major groups which are as follows.

Pre-production audit
In this stage auditing is mainly done for the stages which come before the production and that is the
sampling stage. Here the auditing is done for all samples and precisely for the size set samples and also
for the pilot production. The size set samples are given importance to because they are mainly asked by
the checking the dimensions of the carton bxes hence an extra stress is given to these samples and the
auditing for them is mainly done for the measurements of the carton size and the measurements are
checked at all the critical areas in the paper.For the pilot run production also the paper or carton are
checked for the dimensions and also for the trims for example, the label printing attachment areas, etc.

Cutting audit

In the cutting stage, which is the critical stage of the carton production the auditing is further divided into
many other departments which are,
 Rolling the paper
 Relay cut
 Sharpness of rotatary machine
 Proper cutting of carton box Edges

Printing audit
In printing process the inspection is done in two areas, they are

 In – line audit
Here the carton boxes are checked during their different stages of manufacturing. Here the entire
manufacturing process for a particular cartons is split into the required number of printing or
labelling.

 End – line audit


Here the carton are checked after the entire process is over and the specifications are mainly
based on the dimensions of the carton at the critical positions and then the placements of the
labels.

FINISHING PROCESS

The finishing process, which comes after all the processes and it plays an equally important role in the final
appearance of making the carton boxes. This process includes majorly of the following steps:

 Trimming
This involves the removal or trimming of the extra papers from the carton boxes at the
rotatarty machine line areas.

 Inspection
The inspection carried out here is according to the requirements and sometimes it
depends on the special assignment also.The packing material, details, number of size ratios that are
supposed to be put in are all suggested by the E&N Packages and the packing is done according to these
specifications.

PROBLEMS/ISSUES
We have observations some issue while making this project of carton boxes of Regular and Casual Shirts. Here is
the list given below:

1. Take too long time to change die plate


The preparation work need to be done before changing the carton box die plate. Use the center line of the device
as a reference, you can easily set precise die-cutting tools, including carton box full-size die plate, pre-load die-
cutting plate.
2. Poor accuracy of printing and cutting
With the increasing requirements of high quality on the printed carton box, the carton box packaging design is
becoming increasingly complex.
3. Poor quality of die cutting and hairy
Low-quality cardboard, such as recycled cardboard which makes the die-cutting step more difficult. To achieve
better cutting quality, operator must be worked out correct preparation methods, by the method of gradually
increase pressure and regional add pressure to maintain the sharp cutting knife.
4. Too many connection points
The carton box end user is always require the fewer the smaller connection points the better, while the
manufacturer always makes faster machine speeds, thus increasing the difficulty of the operator's.
5. Irregular creasing line
Taking into account the needs of the folding and gluing, the carton box must have good creasing line. More
importantly, when these boxes run on the automatic packaging machine, the open force must be stable and
consistent.
6. Low production speed
The die-cutting speed of the die cutting machine in many carton printing factories are relatively slow, such as
2000 to 3000 pieces / hour, some printing factories the die cutting machine cutting speed could up to 7000 to
7500 pieces / hour..
7. High rejection rate
The rejection rate is usually very high on many printing factories. There will be some waste during die cutting
adjustment, which can be reduced through the use of the right tools.

RECOMMENDATIONS:

 The hiring of new educated and intelligent employees should be taken.


 Special incentives given to Head on special days should be given to the workers.
 Medical facilities are given in mill but such facilities should also be given to management.
 Different training courses should be arranged for the up lifting and improving the quality of work for
employees
 They provide transportation facility to only Senior employees I think juniors and workers should also be
provided with conveyance convenience. This will create the easiness for workers and reduce the
wastage of time.
 There is also a problem of work overload for the employees and it should be control properly so that the
employees are motivated.
 Employees should be paid extra for the work which they done after working hours.
 Medical facilities are given in mill but such facilities should also be given to management
 Worker benefits like social welfare cards or health card scheme can be introduce for old workers
(working more than a year or like). These kind of things will help to boost their efficiencies and
capacities of work.

Conclusion
After a thorough study of working practices and operations cycle along with the market leader E&N Packages,
this could be easily concluded that the organization has been using the resources with a higher degree of
redundancy. All the resources are either duplicating their efforts or they are consuming idle hours.
Suppliers are viewed as critical resources for the packaging industry. They have to be managed to derive the
maximum potential in the supply chain, and the selection of the supplier is the most critical task in the supply
management. This report analyses the supply chain process for the company E&N Packages. Within short span
of time E&N Packages has earned much profitability and is trying to gain competitive advantage over the
competitors. The whole process of supply chain is managed successfully in the company besides few loopholes
that has been discusses above. If E&N Packages try to remove these loopholes it will definitely will be one of the
top packaging industry in Pakistan.
