ABSTRACT
The purpose of this study is to design rigid and lightweight chassis for an
electric vehicle. Design criteria and constraints are obtained from the TÜBİTAK
electromobile racing rules. Various chassis types with different geometries are
considered and 18 units of chassis are designed using Computer Aided Design
(CAD) software. Designs are analysed using Finite Element Analysis (FEA)
software and performance characteristics are parametrically and structurally
optimized. Optimum design has aluminium 5042 H-19 space frame structure type
and weighs 28.163 kg. Maximum von-Mises stress of the proposed design is
15.465 MPa and the value is far below the material’s yield strength of 345 MPa.
Torsional stiffness value of the chassis is generated from the result of 2.495 mm
maximum torsional deformation and calculated as 1828.289 Nm/deg.

ÖZET
Bu çalışmanın amacı, elektrikli bir araç için sağlam ve hafif bir şasi
tasarlamaktır. Tasarım ölçütleri ve sınırlamaları TÜBİTAK elektromobil yarış
kurallarından edinilmiştir. Tasarım için birbirinden farklı şasi tipleri farklı
geometrilerde oluşturulmuş ve 18 adet tasarım, bilgisayar destekli tasarım
yazılımıyla oluşturulmuştur. Tasarımlar, sonlu elemanlar analizi yazılımıyla analiz
edilmiş ve performans özellikleri parametrik ve yapısal olarak optimize edilmiştir.
Elde edilen optimum final tasarımı, alüminyum 5042-H19 malzemeli uzay çatı şasi
tipine sahiptir ve 28.163 kg ağırlığındadır. Tasarımın maksimum von-Mises
gerilmesi 15.465 MPa’dır ve bu değer malzemenin 345 MPa olan akma
dayanımının çok altındadır. Şasinin burulma direnci 2.495 mm maksimum burulma
deformasyonundan elde edilmiş ve 1828.289 Nm/deg olarak hesaplanmıştır.

Renewable energy integration to the transportation has been increasing
rapidly due to uncertainties in petroleum reserves and increasing environmental

Ladder frame, backbone and space frame chassis are modelled as solids
using square and circular tube profiles. Profile joint locations are trimmed using
trim/extend command due to having organised intersection points. Overlapped
intersection points might be a problem in both manufacturing and analysis of the
chassis. Each type has two designs and they are called square profiled main frame
and circular tube profiled frame. As a result of having two different sections for
each type, six different designs are generated. 3D modelled square profiled
backbone chassis is illustrated in Figure 3.

Conclusion
The aim of this study was to design a chassis for an electric vehicle and
main purpose of the design was to obtain a rigid and lightweight chassis. Design
criteria and constraints of the chassis design are adopted from the TÜBİTAK
electromobile racing rules. Various chassis designs are created using computer
aided design software, considering the dimensions and locations of the other

electric vehicle components like battery, electric motor, steering system, seats and
rear axle by using three chassis types with two different section geometries.
Structural analysis of the designs is performed to observe performance
characteristics of the different design by assigning three various materials of steel,
aluminium and composite using finite element method. Performance characteristics
of the chassis are determined as maximum von-Mises stress, maximum
deformation, maximum torsional deformation, torsional stiffness and weight.
Analysis results of the chassis designs include 72 different performance data. As a
result of the parametric optimization of performed Taguchi method, five of the
chassis designs, which have the highest signal to noise ratios, are selected. One of
the most feasible designs among the five chassis designs is selected for the further
optimization, which is structural optimization. As a consequence of the structural
optimization of the chassis, 6.8% weight decrease and 28.94% torsional stiffness
increase is achieved.
