RRR IBC 2d SE Da IC JR J EF EC J J HES PIER IPI PR PJD 9D DF BHD EMISSION CONTROL INFORMATION To protect the environment in which we all live, Kawasaki has incorporated crankease emission (1) and exhaust emission (2) control systems in compliance with applicable regulations of the United States Environmental Protection Agency and California Air Resources Board. Additionally, Kawasaki has in- corporated an evaporative emission control system (3) in compliance with applicable regulations of the California Air Resources Board on vehicle sold in California only. 1. Crankcase Emission Control System This system oliminates the release of crankcase vapors into the atmos- phere. Instead, the vapors are routed through an oil separator to the intake side of the engine. While the engine is operating, the vapors are drawn into the combustion chamber, where they are burned along with the fuel and air supplied by the carburetors, 2. Exhaust Emission Control System This system reduces the amount of pollutants discharged into the atmos- phere by the exhaust of this motorcycle. The fuel and ignition systems of this motorcycle have been carefully designed and constructed to ensure an efficient engine with low exhaust pollutant levels. SERRE ESRB ISHED DCEO JR SDRC PRI SCH ORCC IRC Da 3. Evaporative Emission Control System Vapors caused by fuel evaporation in the fuel system are not vented into the atmosphere. Instead, fuel vapors are routed into the running engine to be burned, or stored in a canister when the engine is stopped. Liquid fuel is caught by a vapor separator and returned to the fuel tank. High Altitude Performance Adjustment Information High altitude adjustment is not required for this motorcycle. MAINTENANCE AND WARRANTY Proper maintenance is necessary to ensure that your motorcycle will continue to have low emission levels. This Owner's Manual contains those maintenance recommendations for your motorcycle, Those items identified by the Periodic Maintenance Chart are necessary to ensure compliance with the applicable standards. ‘As the owner of this motorcycle, you have the responsibility to make sure that the recommended maintenance is carried out according to the instructions in this Owner’s Manual at your own expense. The Kawasaki Limited Emission Control System Warranty requires that you return your motorcycle to an authorized Kawasaki Dealer for remedy under warranty. Please read the’ warranty carefully, and keep it valid by complying with the owner’s obligations it contains. They are the only means of identifying your particular machine from others of the same model type. These serial numbers may be needed by your dealer when ordering parts. In the event of theft, the investigating authorities will require both numbers as well as the model type and any peculiar features of your machine that can help them identify it. A. Engine Number A. With the exception of genuine Kawasaki Parts and Accessories, Kawasaki has no control over the design or application of accessories. In some cases, improper installation or use of accessories, or motorcycle modification, will void the motorcycle warranty. In selecting and using accessories, and in 18 loading the motorcycle, you are person- ally responsible for your own safety and the safety of other persons involved, NOTE Kawasaki Parts and Accessories have been specially designed for use on Kawasaki motorcycles, We strongly re- commend that all parts and accessories you add to your motorcycle be genuine Kawasaki components. Because a motorcycle is sensitive to changes in weight and aerodynamic forces, you must take extreme care in carrying cargo, passengers and/or in the fitting of additional accessories. The following general guidelines have been prepared to assist you in making your determinations. 1. Any passenger should be thoroughly familiar with motorcycle operation. The passenger can affect control of the motorcycle by improper positioning during cornering and sudden move- ments. It is important that the pas- senger sit still while the motorcycle is in motion and not interfere with the operation of the motorcycle. Do not carry animals on your motorcycle. 2. You should instruct any passenger before riding to keep his feet on the passenger footpegs and hold on to the Operator, seat strap or grab rail, Do not carry a passenger unless he or she is tall enough to reach the footpegs and footpegs are provided. 3. All baggage should be carried as low as possible to reduce the effect on the motorcycle center of gravity. Baggage weight should also be distributed equally on both sides” of the motor- cycle, Avoid carrying baggage that extends beyond the rear of the motor- cycle . Baggage should be securely attached. Make sure that the baggage will not move around while you are riding. Recheck baggage security as often as possible (not while the motorcycle is in motion) and adjust as necessary. « Do not carry heavy or bulky items on a luggage rack. They are designed for light items, and overloading can affect handling due to changes in weight dis- tribution and aerodynamic forces, . Do not install accessories or carry baggage that impaits the performance of the motorcycle. Make sure that you have not adversely affected any lighting component, road clearance, 19 20 banking capability (i.e., lean angle), control operation, wheel travel, front fork movement, or any other aspect of the motorcycle’s operation. . Weight attached to the handlebar or front fork will increase the mass of the steering assembly and can result in an unsafe riding condition. Fairings, windshields, backrests, and other large items have the capability of adversely affecting stability and han- dling of the motorcycle, not only because of their weight, but also due to the aerodynamic forces acting on these surfaces while the motorcycle is in operation. Poorly designed or in- stalled items can result in an unsafe riding condition. . This motorcycle was not intended to be equipped with 2 sidecar or to be used to tow any trailer or other vehicle. Kawasaki does not manu- facture sidecars or trailers and cannot predict the effects of such accessories ‘on handling or stability, but can only warn that the effects can be adverse and that Kawasaki cannot assume responsibility for the results of such unintended use of the motorcycle. Left Turn Signal Indicator Light High Beam Indicator Light Gil Pressure/Coolant ‘Temperature Waring Light |. ‘Trip Reset Knob 21 Speedometer The speedometer shows the speed of the vehicle. In the speedometer face are the odometer and trip meter, The odom- eter shows the total distance that the vehicle has been ridden. The trip meter shows the distance traveled since it was last reset to zero. The trip meter can be reset to zero by turning the reset knob counterclockwise, Indicator Lights TURN: When the turn signal switch is turned to left or right, the corresponding turn signal indicator light flashes on and off. NEUTRAL: When the transmission is in neutral, the neutral indicator light is lit. HIGH BEAM: When the headlight is on high beam, the high beam indicator light is lit. 22 WARNING (Oil Pressure/Coolant Tem- perature): The warning light goes on whenever the oil pressure is dangerous- ly low or the ignition switch is in the ON Position with the engine not running, and goes off when the engine oil pressure is high enough. Refer to the Maintenance and Adjustment chapter for more detail- ed engine oil information. The warning light also goes on when- ever the coolant temperature rises to 115°C or higher when the motorcycle is in operation. If it stays on, stop the engine and check the coolant level in the reserve tank after the engine cools down. ©Do not let the engine continue running when the warning light goes on. Pro- longed engine operation will result in severe damage from overheating. NOTE The head, tail, and license plate lights are on whenever the ignition switch is in the ON position. To avoid battery dis- charge, always start the engine imme- diately after turning the ignition switch to ON. lf you leave the PARK position on for a long time (one hour), the battery may become totally discharged. 24 Right Handlebar Switches Engine Stop Switch In addition to the ignition switch, the engine stop switch must be in the RUN position for the motorcycle to operate. The engine stop switch is for emer- gency use, If some emergency requires stopping the engine, move the engine stop switch to the OFF position. NOTE OAlthough the engine stop switch stops the engine, it does not turn off all the electrical circuits. — Ordinarily, the ignition switch should be used to stop the engine. B. Starter Button A. Engine Stop Switch Starter Button The starter button operates the elec- tric starter when pushed with the clutch lever pulled in or the transmission in neutral. ORefer to the Starting the Engine section of the “How to Ride the Motorcycle” chapter to start the engine. 25 Left Handlebar Switches Dimmer Switch High or low beam can be selected with the dimmer switch. When the headlight is on high beam (HI), the high beam indicator light is lit. C. Hor Button B. Turn Signal Switch 26 Turn Signal Switch When the turn signal switch is turned to L (left) or R (right), the corresponding ‘turn signals flash on and off. Horn Button When the horn button is pushed, the horn sounds, Fuel Tank Cap To open the fuel tank cap, insert the ignition switch key into the lock and turn the key to the right. To close the cap, push it down into place with the key inserted. The key can be removed by turning it counterclock- wise to the original position. NOTE ©The tank cap cannot be closed without the key inserted, and the key cannot be removed unless the cap is locked prop- erly. °Do not push the cap down with the key, or the cap cannot be locked. = A. Ignition Switch Key B. Fuel Tank Cap 27 Fuel Tank The following octane rating gasoline is recommended in the fuel tank. Avoid filling the tank in the rain or where heavy dust is blowing so that the fuel does not get contaminated. » Tank Cap . Fuel Tank - Top Level - Filler Neck Gasoline is extremely flammable and can be explosive under certain con- ditions, Turn the ignition switch OFF. 28 Do not smoke, Make sure the area is well ventilated and free from any source of flame or sparks; this includes any appliance with a pilot light. ‘ONever fill the tank so the fuel level rises to the filler neck. If the tank is over- filled, heat may cause the fuel to expand and overflow through the vents in the ‘tank cap. oAfter refueling, make sure the tank cap is closed securely. Olf gasoline is spilled on the fuel tank, wipe it off immediately. California models only: Never fill the ‘tank so the fuel level rises into the filler neck. If the tank is overfilled, heat may cause the fuel to expand and flow into the Evaporative Emission Control System resulting in hard starting and engine hesitation. Fuel Requirement: Octane Rating The octane rating of a gasoline is a measure of its resistance to detonation or “knocking.” Use a gasoline with an octane rating equal to or higher than that shown in the table below. Minimom Octane Rating Method eas JAntiknock Index (RON* MON) | gy 2 Research Octane No. (RON) 1 The Antiknock Index is an average of the Research Octane No. (RON) and the Motor Octane No. (MON). The Antiknock Index is posted on service station pumps in the U.S.A. Research Octane No. is a commonly used term describing a gasoline’s octane rating. NOTE olf “knocking” or “pinging” occurs, use a different brand of gasoline or higher octane rating. Fuel Tap The fuel tap has three positions: OFF, ON, and RES (reserve). If the fuel runs out with the tap in the ON position, the last 3,0 L (0.8 US gal) of fuel can be used by turning the fuel tap to RES. A. Fuel Tap B. RES position C. OFF position D. ON position 30 NOTE OSince riding distance is limited when on RES, refuel at the earliest oppor- tunity. OMake certain that the fuel tap is turned to ON (Not RES) after filling up the fuel tank. Practice operating the fuel tap with the motorcycle stopped. To prevent an accident you should be able to operate the fuel tap while riding without taking your eyes off the road. OBe careful not to touch the hot engine while operating the fuel tap. Stand The motorcycle is equipped with a side stand. A. Side Stand NOTE When using the side stand, turn the handlebar to the left. Whenever the side stand is used, make it a practice to kick the stand fully up before sitting on the motorcycle. Forgetting and leaving the side stand down and riding away could cause an accident. 31 Seat To remove the seat, first remove the left and right lower side covers (right with the ignition switch key), the left and right upper side covers, then remove the seat mounting bolts. Pull up on the rear of the seat. A. Right Lower Side Cover B. Lock 32 Helmet Hook Helmet can be secured to the motor- cycle using the helmet hook. The helmet hook can be unlocked by inserting the ignition switch key into the lock, and turning the key to the right. Do not ride the motorcycle with hel- met attached to the hook, The helmet could cause an accident by distracting the operator or interfering with normal vehicle operation. A. Helmet Hook Tool Kit The tool kit is stored under the battery case inside the right side cover secured with a rubber band. The minor adjustments and replacement of parts explained in this manual can be per- formed with the tools in the kit. A. Tool Kit 34 fein BREAKAN (rennin The first 1,600 km (1,000 mi) that the motorcycle is ridden is designated as the break-in period. If the motorcycle is not used carefully during this period, you may very well end up with a “broken down” instead of a ‘broken in’ motorcycle after a few thousand kilometers, The following rules should be observed during the break-in period. @The table shows maximum recommended vehicle speed in km/h (mph) during the break- in period. Run the engine for two or three minutes at idle speed to give the oil a chance to work up into all the engine parts. NOTE Even when the engine is already warm or on hot days [higher than 35°C (95°F), do not open the throttle when starting the engine. A. Choke Lever 38 Leaving the throttle completely closed, push the starter button with the clutch lever pulled in until the engine starts. ©Do not operate the starter continuously for more than 5 seconds or the starter will overheat and the battery power will drop temporarily. Wait 15 seconds between each operation of the starter to let it cool and the battery power re- cover. NOTE lf the engine is flooded, crank the engine over with the throttle fully open until the engine starts. The motorcycle is equipped with the starter lockout switch. This switch prevents the electric starter from operat- ing when the clutch is engaged and the transmission is not in neutral, A. Clutch Lever B, Starter Lockout Switch Gradually return the choke toward the off position a little at a time as nec- essary to keep the engine running pro- perly during warm-up. When the engine is warmed up enough to idle without using the choke, return the choke to the off position. NOTE Off you drive the motorcycle before the engine is warmed up, return the choke to the off position after you have driven the motorcycle for the length of time shown in the table. Do not let the engine idle longer than five minutes, or engine overheating and damage may occur. , Choke off after Ambient temperature ‘i running for 20°C (68° F) — 16 seconds: 35°C (95°F) Below 20°C (68°F) Below 5°C (40°F) 1.5 minutes 2 minutes Jump Starting If your motorcycle battery is “run down,’’ it should be removed and charged, If this is not practical, a 12 volt booster battery and jumper cables may be used to start the engine. Battery acid generates hydrogen gas which is flammable and explosive under certain conditions. It is present within a battery at all times, even in a dis- charged condition. Keep all flames and sparks (cigarettes) away from the battery. Wear eye protection when working with a battery. In the event of battery acid contact with skin, eyes, or clothing, wash the affected areas im- mediately with water for at least five minutes. Seek medical attention. 40 Connecting Jumper Cables @Make sure the ignition switch is turned “OFF,” @Connect a jumper cable from the pos- itive (+) terminal of the booster battery to the positive (+) terminal of the motor- cycle battery. A, Motorcycle Battery Positive (+) Terminal B. To Booster Battery Positive (+) Terminal C. Unpainted Metal Surface D. To Booster Battery Negative (—) Terminal Connect another jumper cable from the negative (—) terminal of the booster battery to your motorcycle rear brake pedal or other unpainted metal surface. Do not use the negative (—) terminal of the battery. Do not make this last connection at the carburetor or battery. Take care that you do not touch the positive and negative cables together, and do not lean over the battery when making this last connection, Do not jump start a frozen battery. It could explode. Do not reverse polarity by connecting positive (+) to negative (—) or a battery explosion and serious damage to the electrical system may occur. Follow the standard engine starting procedure, ©Do not operate the starter continuously for more than 5 seconds or the starter will overheat and the battery power will drop temporarily. Wait 15 seconds between each operation of the starter to let it cool and the battery power recover. After the engine starts, disconnect the jumper cables. When the motorcycle is standing still, the trans- mission cannot be shifted past neutral from ist gear. To use the positive neutral finder, shift down to 1st gear, then lift up on the shift pedal while standing still, The transmission will shift only into neutral. Braking Close the throttle completely, leaving the clutch engaged (except when shift- ing gears) so that the engine will help slow down the motorcycle, Shift down one gear at a time so that you are in Ist gear when you come toa complete stop. When stopping, always apply both brakes at the same time. Normally the front brake should be applied a little more than the rear. Shift down or fully disengage the clutch as necessary to keep the engine from stalling. @Never lock the brakes, or it will cause the tires to skid. When turning a corner, it is better not to brake at all; but if this is unavoidable, use only the rear brake. For emergency braking, disregard down- shifting, and concentrate on applying the brakes as hard as possible without skidding. Oln order to protect the emission control Parts, do not turn off the ignition switch when the motorcycle is in motion. Stopping the Motorcycle in an Emergency Your Kawasaki Motorcycle has been designed and manufactured to provide you optimum safety and convenience. However, in order to fully benefit from Kawasaki's safety engineering and crafts- manship, it is essential that you, the owner and operator, properly maintain your motorcycle and become thoroughly familiar with its operation. Improper maintenance and insufficient riding skills can create a dangerous situation known as throttle failure. Two of the most common causes of throttle failure are: 1. During removal of the air cleaner by the owner, dirt is allowed to enter and jam the carburetor. 2. A novice may forget which direction the throttle rotates; then jerk the throttle wide open thinking he has shut it off; panic when the machine 46 accelerates suddenly instead of slowing down; and “freeze,” holding the throt- tle wide open. In an emergency situation such as throttle failure, your motorcycle may be stopped by disengaging the clutch and applying the brakes. Once this stopping procedure is initiated, the engine stop switch may be used to stop the engine, If the engine stop switch is used, turn off the ignition switch after stopping the motorcycle. Parking @Shift the transmission into neutral and turn the ignition switch off. Turn the fuel tap to the OFF position. @Support the motorcycle on a firm level surface with the side stand. ©Do not park on a soft or steeply inclined surface or the motorcycle may fall over. elf parking inside a garage or other structure, be sure it is well ventilated and the motorcycle is not close to any source of flame or sparks; this includes any appliance with a pilot light. OGasoline is extremely flammable and can be explosive under certain con- ditions. ®Lock the steering to help prevent theft. NOTE When stopping near traffic at night, you can leave the taillight on for greater visibility by turning the ignition switch to the P (park) position. ©Do not leave the switch at P position too long, or the batiery will discharge. 47 Safe Riding Technique The points given below are applicable for everyday motorcycle use and should be errr SAFE OPERATION «esrereereneennene carefully observed for safe and effective vehicle operation. For safety, eye protection and a hol- met are strongly recommended. Gloves and suitable footweer should also be used for added protection in case of @ mishep. A motorcycle does not provide the impact protection of an automobil defensive riding in addition to wearing protective apparel is extremely impor- tant, Do not let protective apparel give you a false sense of security, Before changing lanes, look over your shoulder to make sure the way is clear. Do not rely solely on the rear view jor; you may misjudge a vehicl distance and spoed, or you may not s90 itatall, 48 When going up steep slopes, shift to @ lower gear so that there is plenty of Power to spare rather than overloading the engine. When applying the brakes, use both the front and rear brakes, Applying only one brake for sudden braking may cause the motorcycle to skid and lose control. When going down tong slopes, control vehicle speed by closing the throttle. Use the front and rear brakes for auxiliary braking. On rainy days, ly more on the throttle to control vehicle speed and less on the front and rear brakes. The throttle should also be used judiciously to avoid skidding the rear wheel from too rapid acceleration or doceleration. Riding at the proper rate of speed and avoiding unnecessarily fast acceler- ation are important not only for safety and low fuel consumption but also for Jong vehicle life and quieter operation. When riding in wet conditions or on loose roadway surfaces, the ability to maneuver will be reduced, All of your actions should be smooth under these conditions, Sudden —accaleration, braking or turning may cause loss of control. On rough roads, exercise caution, slow down, and grip the fuel tank with the knees for better stability. When quick acceleration is necessary as in passing, shift to a lower gear to obtain the necessary power. Do not downshift at too high an r/min (rpm) to avoid damage to the ‘engine from overrevving. Avoiding unnecessary weaving is im- portant to the safety of both the rider and other motorists. 49 Daily Safety Checks Check the following items each day before you ride. The time required is minimal, and habitual performance of these checks will help ensure you a safe, reliable ride. If any irregularities are found during these checks, refer to the Maintenance and Adjustment chapter or see your dealer for the action required to return the motorcycle to a safe operating condition. Refer to “Daily Safety Checks” caution label attached to the rear fender under the seat. 51 Additional Considerations for High Speed Operation Brakes: The importance of the brakes, especially during high speed operation, cannot be ‘overemphasized. Check to see that they are correctly adjusted and functioning proper- ly. Steering: Looseness in the steering can cause loss of control. Check to see that the handlebar turns freely but has no play. Tires: High speed operation is hard on tires, and good tires are crucial for riding safety. Examine their overall condition, inflate to the proper pressure, and check the wheel balance. Fuel: Have sufficient fuel for the high fuel consumption during high speed operation. Engine Oil: To avoid seizure and resulting loss of control, make certain the oil level is at the upper level line. Coolant: To avoid overheating, check that the coolant level is at the upper level line. Electrical Equipment: Make certain that the headlight, tail /orake light, turn signals, horn, etc., all work properly. Miscellaneous: Make certain that all nuts and bolts are tight and that all safety related parts are in good condition. WARNING OHandling characteristics of a motorcycle at high speeds may vary from those you are familiar with at legal highway speeds. Do not attempt high speed operation unless you have received sufficient training and have the required skills. 52 sinmnnn MAINTENANCE AND ADJUSTMENT terse The maintenance and adjustments outlined in this chapter are easily carried out and must be done in accordance with the Periodic Maintenance Chart to keep the motorcycle in good running condition. Engine Oil In order for the engine, transmission, and clutch to function properly, maintain the engine oil at the proper level, and change the oil and oil filter in accord- ance with the Periodic Maintenance Chart. Not only do dirt and metal Particles collect in the oil, but the oil itself loses its lubricative quality if used too long. OMbtoreycle operation with insufficiont, deteriorated, or contaminated engine oil will cause accelerated wear and may result in engine or transmission seizure, accident, and injury. Oil Level Inspection @lf the oil has just been changed, start the engine and run it for several minutes at idle speed. This fills the oil filter with oil. Stop the engine, then wait several minutes until the oil settles. Racing the engine before the oil reaches every part can cause engine seizure. ®if the motorcycle has just been used, wait several minutes for all the oil to drain down, Check the engine oil level through the oil level gauge. With the motorcycle held level, the oil level should come up between the lines next to the gauge. 57 C. Upper Level D. Lower Level @lf the oil level is too high, remove the ‘excess oil, using a syringe or some other suitable device. elf the oil level is too low, add the cor- rect amount of oil through the oil filler opening, Use the same type and brand of oil that is already in the engine. Olf the engine oil gets extremely low or if the oil pump or oil passages clog up or otherwise do not function properly, the warning light will light. If the light stays on when the engine is running slightly above the idle speed, stop the engine immediately and find the cause, A. Warning Light Oil and/or Oil Filter Change Warm up the engine thoroughly, and then stop the engine. Place an cil pan beneath the engine, Remove the engine drain plug. A. Drain Plug B, Oil Filter Mounting Bolt With the motorcycle perpendicular to | the ground, let the oil completely drain. @lf the oil filter is to be changed, remove the oil filter mounting bolt and drop out the oil filter. Replace the oil filter element with a new E, Element F. Grommet G. Element Fence H. O-ring A. Mounting Bolt B. Filter Cover C. Spring D. Flat Washer 59 NOTE ©Check for O-ring damage. If necessary, replace them with new ones, When installing the oil filter, make sure the O-rings are in place. Apply a little engine oil to the O-ring on the filter mounting bolt, fit the filter cover on the bolt, and install the spring and flat washer. Apply alittle engine oil to the grommets on both sides of the element, and turn the filter to work the element into place. Be careful that the element grommets do not slip out of place. @install the element fence on the bolt. @lnstall the oil filter, tightening its mounting bolt to the specified torque. eAfter the oil has completely drained out, install the engine drain plug with its gasket. Proper torque for it is shown in the table. 60 NOTE Replace the damaged gasket with anew one. ©Fill the engine up to the upper level with a good quality motor oil specified in the table. Check the oil level. Tightening Torque Engine Drain Plug: 20 N-m (2.0 kg-m, 14.5 ft-lb) Oil Filter Mounting Bolt: 20 N-m (2.0 kg-m, 14.5 ft-b) Engine Oil SE or SF class SAE 10W40, 10W50, 20W40, or 20W50 1.5L (1.6 USat) [when filter is not removed] 1.9L (2.0 US qt) [when filter is removed] Cooling System Radiator and Cooling Fan Check the radiator fins for obstruction by insects or mud. Clean off any ob- structions with a stream of low-pressure water. OThe cooling fan turns on automatically, even with the ignition switch off. Keep your hands and clothing away from the fan blades at all times. Using high-pressure water, as from a car wash facility, could damage the radiator fins and impair the radiator's effective- ness. 61 Do not obstruct or deflect airflow through the radiator by installing unauthorized accessories in front of the radiator or behind the cooling fan. Interference with the radiator airflow can lead to overheating and consequent engine damage. Coolant Coolant absorbs excessive heat from the engine and transfers it to the air at the radiator, If the coolant level becomes low, the engine overheats and may suffer severe damage. Check the coolant level each day before riding the motorcycle, and replenish coolant if the level is low. Change the coolant in accordance with the Periodic Maintenance Chart. Information for Coolant To protect the cooling system (consist- ing of the aluminum engine and radiator) 62 from rust and corrosion, the use of corro- sion and rust inhibitor chemicals in the coolant is essential. If coolant containing corrosion and rust inhibitor chemicals is not used, over a period of time, the cooling system accumulates rust and scale in the water jacket and radiator. This will clog up the coolant passages, and con- siderably reduce the efficiency of the cooling system, Use coolant containing corrosion in- hibitors made specifically for aluminum engines and radiators in accordance with the instructions of the manufacturer. Chemicals are harmful to the human body. Soft or distilled water must be used with the antifreeze (see below for anti- freeze) in the cooling system. Olf hard water is used in the system, it causes scale accumulation in the water passages, and considerably reduces the efficiency of the cooling system. |f the lowest ambient temperature encountered falls below the freezing point of water, use permanent antifreeze in the coolant to protect the cooling system against engine and radiator freeze- up, as well as from rust and corrosion. Use a permanent type of antifreeze (soft water and ethylene glycol plus corrosion and rust inhibitor chemicals for aluminum engines and radiators) in the cooling system. On the mixture ratio of coolant, choose the suitable one referring to the relation between freezing point and strength directed on the container. OPermanent types of antifreeze on the market have anti-corrosion and anti-rust properties. When it is diluted exces- sively, it loses its anti-corrosion prop- erty. Dilute a permanent type of antifreeze in accordance with the instructions of manufacturer. NOTE A Permanent type of antifreeze is installed in the cooling system when shipped. It is colored green, contains @ 43% solution of ethylene glycol, and has the freezing point of -30°C (-22°F). Coolant Level Inspection ®Situate the motorcyce so that it is per- pendicular to the ground. 63 eCheck the coolant level through the coolant level gauge on the reserve tank from behind the right side of the mo- torcycle, The coolant level should be be- tween the F(FULL) and L(LOW) marks. NOTE Check the level when the engine is cold (room or atmospheric temperature). C. L(LOW) Mark A, Reserve Tank B. F(FULL) Merk 64 elf the amount of coolant is insufficient, unscrew the cap from the reserve tank, and add coolant through the filler open- ing to the F(FULL) mark. Install the cap. NOTE Oln an emergency you can add water alone to the coolant reserve tank, however it must be returned to the correct mixture ratio by the addition of antifreeze concentrate as soon as pos- sible. Olf coolant must be added often, or the reserve tank completely runs dry, there is probably leakage in the system. Have the cooling system inspected by your authorized Kawasaki Dealer. Coolant Change Have the coolant changed by an authorized Kawasaki Dealer. Spark Plugs The standard spark plug is shown in the table. The spark plugs should be taken out periodically in accordance with the Periodic Maintenance Chart for cleaning, inspection, and resetting of the plug gap. Maintenance If the plug is oily or has carbon built up on it, have it cleaned, preferably in a sand-blasting device, and then clean off any abrasive particles. The plug may also be cleaned using a high flash-point solvent and a wire brush or other suitable tool. Measure the gap with a wire-type thick- ness gauge, and adjust the gap if incorrect by bending the outer electrode. If the spark plug electrodes are corroded or damaged, or if the insulator is cracked, replace the plug. Use the standard plug. 65 OFor cold weather and/or low speed riding, a hotter spark plug shown in the table may be used for quicker warm-ups and more efficient engine operation. However, for normal temperatures and/ or high speed use, the standard spark plug must be used to prevent engine damage. y K (0.024 ~ 0.028 in.) Although no adjust- ments are required, a thorough visual inspection must be made at the intervals specified by the Periodic Maintenance Chart. Inspection Check that the hoses are securely con- nected. Replace any kinked, deteriorated, or damaged hoses. VACUUM HOSE ROUTING DIAGRAM ‘canoURETOR AIR CLEANER 1} CONNEGT TO #1 SS neruan pune Pie 67 Valve Clearance Valve and valve seat wear decrease valve clearance, upsetting valve timing. Olf valve clearance is left unadjusted, the wear will eventually cause the valves to remain partly open; which lowers performance, burns the valves and valve seats, and may cause serious engine damage. Valve clearance for each valve should be checked and adjusted in accordance with the Periodic Maintenance Chart. Inspection and adjustment should be done only by a competent mechanic following the instructions in the Service Manual. 68 Air Cleaner A clogged air cleaner restricts the engine's air intake, increasing fuel con- sumption, reducing engine power, and causing spark plug fouling. The air cleaner element must be cleaned ‘and replaced in accordance with the Periodic Maintenance Chart. In dusty areas, the element should be cleaned more frequently than the recommended interval. After riding through rain or on muddy roads, the element should be cleaned immediately, The element should be replaced if it is damaged. Element Removal @Remove the seat (see Seat section in General Information chapter). Unscrew the air cleaner housing cap, S = A. Air Cleaner Housing Cap B. Screws Pull out the element. A. Element Remove the outer frame from the ele- ment then the inner frame A. Outer Frame C. Inner Frame B. Element @Push a clean, lint-free towel into the air cleaner housing to keep dirt or other foreign material from entering. @lnspect the element material for damage. If any part of the element is damaged, the element must be replaced. Olf dirt or dust is allowed to pass through into the carburetors, the throttle may become stuck, possibly causing accident. Olf dirt gets through into the engine, excessive engine wear and possibly engine damage will occur. NOTE oElement installation is performed in the reverse order of removal. 70 Element Cleaning Clean the element in a bath of @ high flash-point solvent. @Dry the element with compressed air or squeeze it. After cleaning, saturate the element with SE class SAE 30 motor oil, squeeze out the excess, then wrap it in a clean rag and squeeze it as dry as possible. Be careful not to tear the element. Clean the element in a well ventilated area, and take care that there are no sparks or flame anywhere near the working area; this includes any appliance with a pilot light. Do not use gasoline or a low flash-point solvent to clean the element. A fire or explosion could result. Throttle Grip The throttle grip controls the throttle valves. If the throttle grip has excessive Play due to either cable stretch or malad- justment, it will cause a delay in throttle response, especially at low engine speed. Also, the throttle valves may not open fully at full throttle. On the other hand, if the throttle grip has no play, the throttle will be hard to control, and the idle speed will be erratic. Check the throttle grip play periodically in ac- cordance with the Periodic Maintenance Chart, and adjust the play if necessary. Inspection @Check that there is 2~ 3mm (0.08 ~ 0.12 in.) throttle grip play when lightly turning the throttle grip back and forth. if there is improper play, adjust it. A. Throttle Grip B. 2~3 mm (0.08 ~ 0.12 in.) Adjustment ®Loosen the locknuts, and serew both throttle cable adjusters in completely at the upper end of the throttle cables 0 as to give the throttle grip plenty of play. eTurn out the decelerator cable adjuster until there is no play when the throttle grip is completely closed. Tighten the locknut. 71 First give the throttle grip plenty of play at the upper ends of the throttle cables as mentioned above. Tighten the lock- nuts. @Turn out both upper nuts and turn in both lower nuts as far as they will go so as to give the throttle grip plenty of play. ator Cable C. Adjusters B. Decelerator Cable D. Tighten the lock- nut. @lf the throttle cables can not be adjusted by using the cable adjusters at the upper ends of the throttle cables, use the upper and lower nuts at the lower ends of the A. Upper Nuts C. Accelerator Cable throttle cables. B. Lower Nuts D. Decelerator Cable 72 With the throttle grip completely closed, turn out the lower nut and turn in the upper nut of the decelerator cable until the inner cable just becomes tight. Turn out the lower nut and turn in the upper nut of the accelerator cable until the specified free play is obtained. OOperation with improperly adjusted, incorrectly routed, or damaged cables could result in an unsafe riding con- dition. Choke Lever By pulling the choke lever, the carbu- retor provides a rich starting mixture that is necessary to enable easy starting when the engine is cold, If starting difficulty or rich fuel mix- ture trouble occurs, inspect the choke lever, and adjust it if necessary. Inspection Check that the choke lever returns properly and that the inner cable slides smoothly. If there is any irregularity, have the choke cable checked by an authorized Kawasaki Dealer. Push the choke lever back all the way to its released position. Determine the amount of choke cable play at the lever. Pull the choke lever until the starter plunger lever at the carburetor touches the starter plunger; the amount of choke lever travel is the amount of cable play. 73 A. Starter Plunger Lever B. Starter Plunger ©The proper amount of play is 2 ~3 mm (0.08 ~ 0.12 in.) at the bottom of the choke lever. If there is too much or too little play, adjust the choke cable. 74 A. Choke Lever B, 2~ 3 mm (0.08 ~ 0.12 in) Adjustment Loosen the locknut at the upper end of the choke cable, and turn the adjusting nut until the cable has the proper amount of play. A, Adjusting Nut B, Locknut eTighten the locknut after adjustment. Carburetors The carburetor adjustments, idle speed and synchronization, should be performed in accordance with the Periodic Main- tenance Chart or whenever the idle speed is disturbed. The following procedure covers the idle speed adjustment. Carburetor syn- chronization should be done only by a competent mechanic using vacuum gauges, following the instructions in the Service Manual. NOTE Poor carburetor synchronization will cause unstable idling, sluggish throttle response, and reduced engine power and performance, 7 Adjustment Start the engine, and warm it up thor- ‘oughly. Adjust the idle speed to the lowest stable speed by turning the idle adjusting screw, Open and close the throttle a few times to make sure that the idle speed does not change. Readjust if necessary. 76 With the engine idling, turn the handle- bar to each side. If handlebar move- ment changes the idle speed, the throttle cables may be improperly adjusted or incorrectly routed, or they may be damaged. Be sure to correct any of these conditions before riding. Operation with damaged cables could result in an unsafe riding condition, Clutch Due to friction plate wear and clutch cable stretch over a long period of use, the clutch must be adjusted in accordance with the Periodic Maintenance Chart. ©To avoid a serious burn, never touch a hot engine or exhaust pipe during clutch adjustment, Inspection @Check that the clutch lever has 2 ~ 3 mm (0.08 ~ 0.12 in.) of play as shown in the figure. A, Adjuster B. Locknut C. 2~ 3mm (0.08 ~ 0.12 in) If it does not, adjust the lever play as follows. Adjustment @Loosen the locknut at the clutch lever. eTurn the adjuster so that the clutch lever will have the specified free play. 77 Be sure the upper end of the clutch outer cable is fully seated in its fitting, or it could slip into place later, creating enough cable play to prevent clutch disengagement, resulting in a hazardous riding condition, Tighten the locknut. @\f it cannot be done, use the mounting nuts at the lower end of the cable. A. Mounting Nuts 78 NOTE After the adjustment is made, start the engine and check that the clutch does not slip and that it releases pro- perly. ©For minor corrections, use the adjuster at the clutch lever. Drive Chain The drive chain must be checked, ad- justed, and lubricated in accordance with the Periodic Maintenance Chart for safety and to prevent excessive wear. If the chain becomes badly worn or maladjust- ed — either too loose or too tight — the chain could jump off the sprockets or break. ©A chain that breaks or jumps off the sprockets could snag on the engine sprocket or lock the rear wheel, severely damaging the motorcycle and causing it to go out of control. Chain Slack Inspection Set the motorcycle up on its side stand. @Rotate the rear wheel to find the position where the chain is tightest, and measure the vertical movement midway between the sprockets, A. 35 ~ 45 mm (1.4 ~ 1.8 in.) elf the drive chain is too tight or too loose, adjust it so that the chain slack will be within the standard value. 719 Drive Chain Slack 35~40 mm Standard | (14 ~1.6in.) Torque Link Nut Loosen the left and right chain adjuster locknuts, Remove the cotter pin, and loosen the axle nut. the left chain adjuster should align with ‘the same swing arm mark that the right chain adjuster notch aligns with. Tighten both chain adjuster locknuts. Center the brake panel assembly in the brake drum, This is done by tightening the axle nut lightly, spinning the wheel, and depressing the brake pedal force- fully. The partially tightened axle nut allows the brake panel assembly to center itself within the brake drum, NOTE ©This procedure can prevent a soft, or “spongy feeling’ brake. 82 Tighten the axle nut to the specified torque. Tightening Torque Axle Nut 110 N-m (11.0 kg-m, 80 ft-lb) Torque Link Nut Rotate the wheel, measure the chain slack again at the tightest position, and readjust if necessary. @lnsert a new cotter pin through the axle nut and axle, and spread its ends. eTighten the rear torque link nut to the specified torque. Olf the axle nut or torque link nut is not securely tightened, or the cotter pin is not installed, an unsafe riding condition may result. Check the rear brake (see the Brakes section). Wear Inspection Stretch the chain taut either by using the chain adjusters, or by hanging a 10 kg (20 Ib) weight on the chain. Measure the length of 20 links on the straight part of the chain from pin center of the Ist pin to pin center of the 21st pin. Since the chain may wear unevenly, take measurements at several places. If the length exceeds the service limit, the chain should be replaced. Drive Chain 20-Link Length Service Limit: 323 mm (12,7 in.) 83 For safety, use only the standard chain. It is an endless type and should not be cut for installation; have it installed by an authorized Kawasaki Dealer, Rotate the rear wheel to inspect the drive chain for damaged rollers, and loose pins and links. ®Also inspect the sprockets for unevenly ‘or excessively worn teeth, and damaged teeth. NOTE OSprocket wear is exaggerated for illus- tration. See Service Manual for wear limits, 84 Thaw ere @lf there is any irregularity, have the drive chain and/or the sprockets re- placed by an authorized Kawasaki Dealer. Lubrication Lubrication is also necessary after riding through rain or on wet roads, or any time that the chain appears dry. A heavy oil such as SAE 90 is preferred to a lighter oil because it will stay on the chain longer and provide better lubrication. Apply oil to the sides of the rollers so that it will penetrate to the rollers and bushings. Apply oil to the O-rings so that the O-rings will be coated with oil. Wipe off any excess oil. elf the chain is especially dirty, clean it using diesel oil or kerosine and then apply oil as mentioned above. Brakes Brake Wear Inspection In accordance with the Periodic Maintenance Chart, inspect the brakes for wear. For the front disc brake caliper, if the thickness of either pad is less than 1 mm (0.04 in.), replace both pads in the caliper as a set. Pad replacement should be done by an authorized Kawasaki Dealer. 3 1, Lining Thickness 2, 1mm (0.04 in.) On the rear brake panel is @ brake lining wear indicator. If the brake lining wear indicator does not point within the USABLE RANGE when the brake is fully applied, the brake shoe linings have worn past the service limit. In this case, the brake shoes must be replaced and the drum and other brake parts examined by an authorized Kawasaki Dealer. A. USABLE RANGE B. Brake Lining Wear Indicator Lubrication In accordance with the Periodic Maintenance Chart, the brake camshaft should be lubricated by an authorized Kawasaki Dealer. Disc Brake Fluid: In accordance with the Periodic Maintenance Chart, inspect the brake fluid level in the reservoir and change the brake fluid, The brake fluid should also be changed if it becomes contaminated with dirt or water. Fluid Requirement Recommended fluids are given in the table below. If none of the recommend- ed brake fluids are available, use extra heavy-duty brake fluid only from a con- tainer marked D.0.T.3. Check for fluid leakage around the fittings. Check for brake hose damage. Fluid Level inspection ©The brake fluid level in the reservoir must be kept above the lower level line (reservoir held horizontal). A, Lower Level Line @lf it is lower than the level, fill the reservoir to the upper level line inside the reservoir. 87 A. Upper Level Line ©Do not mix two brands of fluid. Chango the brake fluid in the brake line com- pletely if the brake fluid must be refilled but the type and brand of the brake fluid that is already in the reservoir are unidentified. Fluid Change Have the brake fluid changed by an authorized Kawasaki Dealer. Front Brake: Disc and disc pad wear is automatical- ly compensated for and has no effect on the brake lever action. So there are no parts that require adjustment on the front brake. Olf the brake lever feels mushy when it is applied, there might be air in the brake lines or the brake may be defective. Since it is dangerous to opei the motorcycle under such conditions, have the brake checked immediately by an authorized Kawasaki Dealer. Rear Brake: Brake pedal position can be adjusted to suit you. In accordance with the Periodic Maintenance Chart, inspect the brake pedal play. Pedal Position Inspection When the brake pedal is in its rest posi- tion, it should be 0 ~ 20 mm (0 ~ 0.8 in.) lower than the top of the footpeg, A. Rear Brake Pedal B, O~ 20 mm (0 ~ 0.8 in.) elf it is not, adjust the pedal position. Pedal Position Adjustment ®Loosen the locknut, and turn the ad- justing bolt to adjust the pedal position, Tighten the locknut, A. Adjusting Bolt B, Locknut Check the brake pedal play and opera- tion of the rear brake light switch. Pedal Play Inspection The brake pedal should have 20 ~ 30 mm (0.8 ~ 1.2 in.) of play when the pedal is pushed down lightly by hand, A. Rear Brake Pedal B. 20 ~ 30 mm (08 ~ 1.2 in.) 90 Rotate the wheel to check for brake drag. Operate the pedal a few times to see that it returns to its rest position imme- diately upon release. eCheck braking effectiveness. elf the pedal has improper play, adjust it. Pedal Play Adjustment Turn the adjusting nut at the brake cam lever so that the pedal has 20 ~ 30 mm (0.8 ~ 1.2 in.) of play. A. Adjusting Nut Brake Light Switches When either the front or rear brake is applied, the brake light goes on. The front brake light switch requires no ad- justment, but the rear brake light switch should be adjusted in accordance with the Periodic Maintenance Chart. Inspection Turn on the ignition switch. ‘The brake light should go on when the front brake is applied. ®lf it does not, ask your authorized Kawasaki Dealer to inspect the front brake light switch. @Check the operation of the rear brake light switch by depressing the brake pedal. The brake light should go on after about 15 mm (0.6 in.) of pedal travel. B. 15 mm (0.6 in.) A. Brake Pedal elf it does not, adjust the rear brake light switch, Adjustment @Remove the right lower side cover. @Adjust the rear brake light switch by moving the switch up or down. To change the switch position, turn the adjusting nut. 91 To avoid damaging the electrical con- nections inside the switch, be sure that the switch body does not turn during adjustment. A. Rear Brake Light Switch B. Adjusting Nut €. Lights sooner. D. Lights later, 92 Rear Shock Absorbers Spring Adjustment The spring adjusting sleeve on each rear shock absorber has 5 positions so that the spring can be adjusted for dif- ferent road and loading conditions. A. Adjusting Sleeve If the spring action feels too soft or too stiff, turn each adjusting sleeve by using the wrench in the tool kit in accord- ance with the following table: — > Stronger A. Wrench Olf both spring adjusting sleeves are not adjusted equally, handling may be im- paired and @ hazardous condition may result. NOTE oBe sure to turn back the adjusting sleeve counterclockwise from position 5 when softening the spring action. 93 Wheels Tubeless tires are installed on the wheels of this motorcycle. The indica- tions of TUBELESS on the tire side wall and the rim show that the tire and rim are specially designed for tubeless use, A, TUBELESS Mark 94 A A, TUBELESS Mark ‘The tire and rim form a leakproof unit by making airtight contacts at the tire chamfers and the rim fianges instead of using an inner tube, OThe tires, rims, and air valves on this motorcycle are designed only for tubeless type wheels. The recom- mended standard tires, rims, and air valves must be used for replacement. Do not install tube-type tires on tubeless rims. The beads may not seat properly ‘on the rim causing tire deflation. ©Do not install a tube inside a tubeless tire. Excessive heat build-up may damage the tube causing tire deflation. Tires: Payload and Tire Pressure Failure to maintain proper inflation pressures or observe payload limits for your tires may adversely affect handling and performance of your motorcycle and can result in loss of control. The maxi- mum recommended load in addition to vehicle weight is 167 kg (368 Ib), in- cluding rider, passenger, baggage, and accessories. Check the tire pressure often, using an accurate gauge. NOTE Measure the tire pressure when the tires are cold (that is, when the motor- cycle has not been ridden more than a mile during the past 3 hours). OTire pressure is affected by changes in ambient temperature and altitude, and so the tire pressure should be checked and adjusted when your riding involves wide variations in temperature or altitude. A, Tire Pressure Gauge Tire Air Pressure (when cold) 200 kPa (2.0 kg/cm?, Front & Rear 28 psi) Tire Wear, Damage As the tire tread wears down, the tire becomes more susceptible to puncture and failure. An accepted estimate is that 90% of all tire failures occur during the last 10% of tread life (90% worn). So it is false economy and unsafe to use the tires until they are bald. ®In accordance with the Periodic Mainte- nance Chart, measure the depth of the tread with @ depth gauge, and replace any tire that has worn down to the mini- mum allowable tread depth. 96 et Sy Minimum Tread Depth Front | ————— |!™m (0.04 in.) Swelling or high spots indicate internal damage, requiring tire replace- ment. Remove any imbedded stones or other foreign particles from the tread. NOTE CHave the wheel balance inspected whenever a new tire is installed, ©To ensure safe handling and stability, use only the recommended standard tires for replacement, inflated to the standard pressure. oTires that have been punctured and repaired do not have the same capa- bilities as undamaged tires. Do not exceed 100 km/h (60 mph) within 24 hours after repair. NOTE When operating on public roadways, keep maximum speed under traffic law limits, Standard Tire 100/90-17 55S DUNLOP F17 Tubeless 140/90-15 70S DUNLOP K425G Tubeless 7 Battery Battery Electrolyte Level Inspection The battery electrolyte level must be kept between the upper and lower level lines. Check the electrolyte level in each cell in accordance with the Periodic Maintenance Chart. @Remove the battery from the motor- cycle (see Battery Removal). Check that the electrolyte level in each cell is between the upper and lower level lines. C. Lower Level A. Filler Cap B. Upper Level 98 @if the electrolyte level is low in any cell, fill with distilled water as follows. Remove the battery filler caps and fill with distilled water until the electrolyte level in each cell reaches the upper level line. Add only distilled water to the battery. Ordinary tap water is not a substitute for distilled water and will shorten the life of the battery. Battery Charging @Remove the battery from the motor- cycle (see Battery Removal). Always remove the battery from the motorcycle for charging. If the battery is charged while still installed, battery electrolyte may spill and corrode the frame or other parts of the motorcycle. Before charging, check the electrolyte level in each cell. If the electrolyte level is low in any cell, fill to above the lower level line but not up to the upper level line since the level rises during charging. Remove the caps from all the cells, and connect the battery charger leads to the battery terminals (red to +, black to —). ‘» &-@ CC, (-) Terminal D. (+) Terminal A. Battery Charger 5. Filler Caps Because the battery gives off an ex- plosive gas mixture of hydrogen and oxygen, keep any sparks or open flame away from the battery during charging. 99 When using a battery charger, connect the battery to the charger before turning on the charger. This procedure prevents Sparks at the battery terminals which could ignite any battery gases. Charge the battery at a rate that is 1/10th of the battery capacity. For example, the charging rate for a 1OAH battery would be 1.0 ampere. ©Do not use a high rate battery charger, as is typically employed at automotive service stations, unless the charging rate can be reduced to the level required for motorcycle batteries. Charging the battery at a rate higher than specified may ruin the battery. Charging at a high rate causes excess heat which can warp the plates and cause internal shorting. Higher-than-normal charging 100 Fates also cause the plates to shed active material. Deposits will accumulate, and can cause internal shorting. If the temperature of the electrolyte rises above 45°C (115°F) during charging, reduce the charging tate to lower the temperature, and increase charging time proportionately. After charging, check the electrolyte level in each cell, If the level has fallen, add distilled water to bring it back up to the upper level line. Install the caps on the cells. @|nstall the battery. Battery Removal @Remove the right lower and upper side covers. Unscrew the battery holder. A. Battery Holder GC. (+) Terminal B. Screws D. (—) Terminal Disconnect the leads from the battery, first from the (—) terminal and then the (+) terminal, @Take the battery out of the case. Clean the battery using a solution of baking soda and water. Be sure that the lead connections are clean. Battery Installation Put the battery in the battery case, and route the battery vent hose as shown on the caution label. Put 4 light coat of grease on the termi- nals to prevent corrosion. 101 Connect the capped lead to the (+) ter- minal, and then connect the black lead to the (—) terminal. Cover the (+) terminal with its pro- tective cap. OMake sure the battery vent hose is kept away from the drive system and exhaust system. Battery electrolyte can corrode and dangerously weaken the drive system. Do not let the vent hose become folded, pinched, or melted by the exhaust system. An unvented battery will not keep a charge and it may crack from built-up gas pressure. 102 Headlight Beam Horizontal Adjustment The headlight beam is adjustable horizontally. If not properly adjusted horizontally, the beam will point to one side rather than straight ahead. eTurn the adjusting screw on the head- light rim in or out until the beam points straight ahead. A. Adjusting Screw Vertical Adjustment The headlight beam is adjustable verti- cally. If adjusted too low, neither low nor high beam will illuminate the road far enough ahead. If adjusted too high, the high beam will fail to illuminate the road close ahead, and the low beam will blind oncoming drivers. ®@Loosen the headlight bolt shown, A, Headlight Bolt Push the headlight up or down to adjust the headlight vertically. @Tighten the headlight bolt. NOTE 20n high beam, the brightest point should be slightly below horizontal. The proper angle is 0.4 degrees below horizontal. This is a 50 mm (2 in.) drop at 7.6 m (25 ft) measured from the center of the headlight, with the motor- cycle on its wheels and the rider seated, remas arf eee geome 103 Fuses Fuses are arranged in the junction box located inside the left side cover and the main fuse is on the starter relay inside the right side cover. If a fuse fails during operation, inspect the electrical system to determine the cause, and then replace it with a new fuse of proper amperage. A. Junction Box C. Spare Fuses B, Fuses 104 ~ A. Main Fuse B. Starter Relay Do not use any substitute for the standard fuse. OReplace the blown fuse with a new one of the correct capacity, as specified on the junction box. Failed Fuel System Accumulation of moisture or sediment in the fuel system will restrict the flow of fuel and cause carburetor malfunction. The system should be checked in accord- ance with the Periodic Maintenance Chart. Gasoline is extremely flammable and can be explosive under cortain con- ditions, Turn the ignition switch OFF. Do not smoke. Make sure the area is welf ventilated and free from any source of flame or sparks; this includes any appliance with a pilot light. OMake sure the engine is cold before working. Wipe any fuel off the engine before starting it, 105 Inspection Turn the fuel tap to the ON position. Run the lower ends of the drain hoses into a suitable container. Turn out each drain screw a few turns to drain the carburetors, and check to see if water or dirt has accumulated in the carburetors. A. Drain Screw B. Drain Hose eTighten the drain screws. 106 NOTE olf any water or dirt appears during the above operation, have the fuel system checked by a competent mechanic following the procedure in the Service Manual. General Lubrication Lubricate the points shown below, with either motor oil or regular grease, in accordance with the Periodic Mainte- nance Chart or whenever the vehicle has been operated under wet or rainy condi- tions. Before lubricating each part, clean off any rusty spots with rust remover and wipe off any grease, oil, dirt, or grime. NOTE A few drops of oil are effective to keep bolts and nuts from rusting and sticking. This makes removal easier. Badly rusted nuts, bolts, etc., should be replaced with new ones. A. Grease NOTE After connecting the cables, adjust them. Making sure that the projection in the switch housing fits into the hole in the handlebar, assemble the switch housing. And after installing the switch housing, check the throttle grip play and adjust it A, Speadometer Cable if necessary. 108 Olnsert the speedometer inner cable into the speedometer gear housing while turning the wheel so that the slot in the end of the cable will seat in the tongue of the speedometer pinion. Cleaning For the prolonged life of your motor- cycle, wash it down immediately after it has been splashed with sea water or ex- posed to the sea breeze; operated on rainy days, rough roads, or in dusty areas; or operated on roads on which salt has been scattered for ice removal. Preparation for Washing Before washing, precautions must be taken to keep water off the following places: Rear opening of the muffler; Cover with a plastic bag secured with a rubber band, Clutch and brake levers, switch housings on the handlebar; Cover with plastic bags. *lgnition switch; Cover the keyhole with tape. Air cleaner intake; Close up the intake with tape, or stuff with rags. 109 Where to be Careful Avoid spraying water with any great force near the following places: Meter instruments ®Disc brake master cylinder and caliper. ®Rear hub; If water gets inside the hub, the rear brake will not function until it Gries out. ®Under the fuel tank; If water gets into the ignition coils or into the spark plug caps, the spark will jump through the water and be grounded out. When this happens, the motorcycle will not start and the affected parts must be wiped dry. Front wheel hub Steering pivot (steering stem head pipe) eSwing arm pivot NOTE °Coin operated, high pressure spray washers are not recommended. The water may be forced into bearings and 110 other components causing eventual failure from rust and corrosion. Some of the soaps which are highly alkaline leave a residue or cause spotting. After Washing @Remove the plastic bags and tape, and clean the air cleaner intaxe. @Lubricate the points listed in the Gen- eral Lubrication section. Test the brakes before motorcycle Operation, @Start the engine and run it for 5 min- utes. ONever wax or lubricate the brake disc. Loss of braking and an accident could result. Clean the disc with an oilless solvent such as trichloroethylene or acetone. Observe the solvent manu- facturer’s warnings. Bolt and Nut Tightening In accordance with the Periodic Maintenance Chart, it is very important to check the tightness of the bolts and nuts listed here. Also, check to see that each cotter pin is in Place and in good condition. Please ask your authorized Kawasaki Dealer for torque values. 1. Empty the fuel from the fuel tank, and empty the carburetors by unscrewing the drain screw at each float bowl. (If left in for a long time, the fuel will break down and could clog the carburetors.) Remove the empty fuel tank, pour about 250 mL (% pint) of motor oil into the tank, roll the tank around to coat the inner surfaces thoroughly, and pour out the excess oil. OGasoline is extremely flammable and can be explosive under certain conditions. Turn the ignition switch OFF. Do not smoke. Make sure the area is well ventilated and free from any source of flame or sparks; this includes any appliance with a pilot light. Remove the spark plugs and put several drops of SE class SAE 30 oil into each cylinder. Push the starter button for a few seconds to coat the cylinder walls with oil, and install the spark plugs. Reduce tire pressure by about 20%. 113 @Set the motorcycle on a box or stand so that both wheels are raised off the ground. (If this cannot be done, put boards under the front and rear wheels to keep dampness away from the tire rubber.) Spray oil on all unpainted metal surfaces to prevent rusting. Avoid getting oil on rubber Parts or in the brakes. Lubricate the drive chain and all the cables. @Remove the battery, and store it where it will not be exposed to direct sunlight, mois- ture, or freezing temperatures. During storage it should be given a slow charge (one ampere or less) about once a month. Keep the battery well charged during cold weather so that the electrolyte does not freeze and crack open the battery. The more discharged the battery becomes, the more easily it freezes. Tie a plastic bag over the exhaust pipe to prevent moisture from entering. Put a cover over the motorcycle to keep dust and dirt from collecting on it. Preparation after Storage: Check the electrolyte level in the battery, charge the battery if necessary, and install it in the motorcycle. Be careful that the battery vent hose is not pinched and that it is routed away from the chain. Make sure the spark plugs are tight. Fill the fuel tank with fuel.
