CHAPTER - I

INTRODUCTION

This manual broadly covers the Technical Data, process flow


description and procedures to be followed during start up, normal
running, automatic trip for the Nitrogen gas plant.

All information and drawings given herein are strictly


confidential and are to be used only for the sole purpose of
operation and maintenance of this unit. All this information is
the property of MVS ENGINEERING PVT. LTD. - NEW DELHI and should
not be made public or copied.

MVS ENGINEERING PVT LTD. shall not be responsible for any


operational errors claimed to be due to lack of information in

CHAPTER - IV

EQUIPMENT DESCRIPTION

Please refer P & I drawing no. MVS-20627-01-R01

1) AIR COMPRESSOR:

This is an Oil lubricated Screw type compressor used to


compress air up to 10 Kg/cm2g and discharge flow is 1482
M3/hr. (For more detail please refer Air compressor manual.)

2) AIR RECEIVER:

Compressed air coming from the air compressor has some


pressure pulsations. To reduce pressure pulsations, an air
receiver is installed before air is fed to PSA system.
Condensed moisture is drained out here through Auto Drain Trap
and manual Drain. Low pressure switch is mounted to stop the
time sequence and give alarm in case of low pressure in air
receiver. A level switch is provided on air receiver to stop
PSA System automatically if water level exceeds level switch
setting. Normally, water level will not build up as water is
continuously drained by moisture drain trap.

A Water Level Switch is provided in case the Auto Drain Trap


of Air Receiver is not working than water level increases in
the Air Receiver and Water Level Switch will stop the Nitrogen
Gas Generator
Water should not be reach molecular sieve unit as it is
poisonous to molecular sieve.

3) AIR LINE PRE – FILTER:

This filter is used to remove dust, oil and water droplets


present in compressed air. Oil separation is done by the
filter element which gets choked/saturated in 6 months of
operation depending on moisture load in compressed air.
Regular attention is required for proper draining of separated

moisture and replacement pre filter element to avoid any


moisture carry over to the system.

4) REFRIGERATION UNIT :

This is a Refrigerated Air Dryer, in which compressed air is


cooled and condensed moisture is removed by Automatic Drain
Valve. For more detail please refer Refrigeration Unit manual.
After this unit air is very dry, moisture free and is at
around 30oC temp.
A prefilter is provided before Dryer Unit so that pipeline
rust doesn’t clog fins of chiller unit.

5) AIR LINE OIL FILTERS:

It consists of Coarse & Fine filters are installed after Dryer


unit. Oil separation is done by the filter element which gets
choked / saturated in around 6-months of operation, depending
on oil load in compressed air. Regular attention is required
for proper draining of separated oil and timely replacement of
filter elements every 6 months.

6) PSA Mol. SIEVE UNIT:

There are 2-towers filled with special grade carbon Molecular


Sieves (CMS) to adsorb O2, CO2 & moisture present in the air.
At the bottom & top of each tower a filter is provided to
filter the air from rust if present in the compressed air.
Ceramic balls are filled up to the bottom filter top level to
act as holding bed for Activated Alumina.

Alumina is used to remove moisture of air before entering CMS


bed. Above Alumina, Carbon Molecular Sieve (CMS) is filled up
to top flange level.

Each tower has air inlet valves (V1 & V2) at bottom, product
valves (V7 & V8) at top and exhaust valves (V3 & V4) at the
bottom. Besides these, valve V6 at top is the equalization

valves which help both the towers to equalize and attain same
pressure during changeover of the towers.

7) NITROGEN SURGE VESSEL:

Nitrogen from PSA unit will have varying purity during the
Cycle time. This Nitrogen surge vessel gives Nitrogen at
constant Pressure with constant outlet purity.

8) NITROGEN SAMPLE POINT:

A sample line for checking of the Nitrogen gas purity is


provided at the outlet line of Nitrogen Surge Vessel. This
sample line is connected to Oxygen Analyzer. The Analyzer
measures the purity of the product gas.

9) OXYGEN ANALYZER:

This is an on-line Trace Oxygen analyzer, which monitors


Oxygen in product Nitrogen gas in the surge vessel Outlet. A
filter cum pressure regulator is installed before the Oxygen
analyzer to reduce sample gas pressure. In case of high
Oxygen Percentage, it gives alarm and opens the vent valve. It
can read oxygen from 0 to 1000 PPM.

10) PRESSURE HOLDING VALVE (PHV):

A Pressure holding valve is provided after the Rotameter to


maintain 8.5 kg/cm2g minimum pressure in the PSA unit. The
setting of pressure holding valve can be changed by
adjusting the bolt provided at the top.

11) 2-WAY VENT VALVE :

When there is no instrument air signal, its port is open to


atmosphere. Thus when the gas generator is started the gas,
initially of low purity will be vented to atmosphere through
this 2-way valve. This valve closes its port when it gets
compressed air through solenoid valve. The solenoid valve
will get de-energized when Nitrogen purity is OK and Vent
valve is switched ‘ON’. In case of any abnormality in the

plant, the 2-way vent valve port will open automatically, and
the gas will be vented to atmosphere

12) Nitrogen Storage Tank:

Nitrogen Storage tank of 20 KL volume is provided after vent


valve. Nitrogen gets stored at 8 Barg. The tank is fitted with
safety valve, High pressure switch and a low-pressure switch
is also provided to give alarm and to trip the plant.

CHAPTER – V

NORMAL START-UP AND SHUT-DOWN

A) U NORMAL START-UP : U

1. The area near the unit should be clean.


2. Check that all Electricals are o.k. Control panel is
getting power supply.
3. Ensure that drain valves of all equipment are closed.
4. Switch ‘ON’ main MCCB and control supply switch and accept
'hooter'.

5. Start Air Compressor.

6. When Air receiver pressure will go above 6 Kg/cm2g, PSA time


sequence will start. Observe the operation of PSA Unit for
5-minutes and see that the PSA unit is working all right and
PSA Tower pressure goes up to 8.0 Kg/cm2g.

7. Switch on Oxygen analyzer.

8. Switch ‘ON’ vent valve close switch. Vent valve will close
automatically, when oxygen PPM in Nitrogen gas comes below
the set point in oxygen analyzer.
9. Now Nitrogen gas will start going to Storage Tank.

B) U NORMAL SHUT DOWN U

 Switch off Oxygen Analyzer.


 Stop Air Compressor.
 Switch off Control supply.

CHAPTER - VI

1) Outputs Q 0.0 to Q 0.6 (R1 to R7) for PSA Valves shall be


available after 1 Minutes, as per Sequence Chart MVS-20627-09
- R00, if following inputs are available:
a) I 0.0 – (d1) Air Receiver Pressure ‘Low’.
b) I 0.1 – (d2) Air Receiver Moisture Level ‘High’.
c) I 0.2 – (d3) Nitrogen Storage Tank Pressure ‘High’.

2) Output Q 0.5 and Q 0.6 (R6 & R7) for PSA Valve V7 & V8 will be
opened after 5 Minutes as per Sequence Chart MVS-20627-09 -
R00, if following inputs are available:
a) I 0.0 – (d1) Air Receiver Pressure ‘Low’.
b) I 0.1 – (d2) Air Receiver Moisture Level ‘High’.
c) I 0.2 – (d3) Nitrogen Storage Tank Pressure ‘High’.

3) Output Q 0.7 (R8) for Air Inlet and Inst Air Valve (V9 & V 10)
shall be available after 1 Minutes, if following inputs are
available:
a) I 0.0 – (d1) Air Receiver Pressure ‘Low’.
b) I 0.1 – (d2) Air Receiver Moisture Level ‘High’.
c) I 0.2 – (d3) Nitrogen Storage Tank Pressure ‘High’.

4) Output Q 1.0 (R9) for Surge Vessel Outlet Valve (V11) shall be
available after 5 Minutes, if following inputs are available:
a) I 0.0 – (d1) Air Receiver Pressure ‘Low’.
b) I 0.1 – (d2) Air Receiver Moisture Level ‘High’.
c) I 0.2 – (d3) Nitrogen Storage Tank Pressure ‘High’.

5) Output Q 1.1 (R10) for Vent Valve (V12) shall be available, if


following inputs are available:
a) I 0.4 – (d5) Oxygen Content ‘High’.

b) I0.6 – (SW2) Vent Valve ‘Open/Close’ Switch.

6) Output Q 1.2 (R11) for Hooter shall be available for 20


Seconds, if following inputs are not available:
a) I 0.0 – (d1) Air Receiver Pressure ‘Low’.
b) I 0.1 – (d2) Air Receiver Moisture Level ‘High’.
c) I 0.3 – (d4) Nitrogen Storage Tank Pressure ‘Low’.
d) I 0.4 – (d5) Oxygen Content ‘High’.

Output Q 1.2 will be not available; if Input I 0.6 will be


momentarily available i.e. Push Button PB1 will be pressed.

Note:
1. All timers should be Retentive for Input and Power Fails.
2. PLC will be communicated with Customer DCS through Modbus
(RS 485).
3. I/O Status of PLC will be sent to DCS.
4. Modbus Mapping should be provided in Excel format to us
after Testing of PLC Program.

CHAPTER-VII

MAINTENANCE OF OIL FILTERS

Compressed Air to be used in PSA Nitrogen generators should be


oil free. When lubricated screw compressors are used, we provide
3 special filters in compressed Air line before Molecular sieves
unit to make air oil free.

a) Pre Oil Filter:

This is Borosilicate filaments filter. This filter removes


oil mist coming with compressed Air. Separated oil is to be
drained on regular intervals from the bottom drain of this
filter. This filter reduces oil level to 3 micron. Without
this filter, oil content in Air is around 10-PPM which is
highly poisonous to Molecular sieves. So this filter is
very important.

b) Air Line Coarse & Fine Oil Filters:

These are also identical Borosilicate filaments filter but


with fine oil removal capacity. This filters down oil
concentration to 0.01 Percent. Fine oil mist gets separated
and should be drained out on regular intervals from bottom
drains.

After these 3-filters the Air becomes almost oil free and is
as good as air coming from a Non-lubricated compressor.
This quality air gives long life of Molecular sieves.

c) Oil Filters Maintenance:

i) Pre filter and coalescing filter have special elements


on which oil deposits on the outer surface and also oil
is trapped by Borosilicate filaments. These filter
candles can be easily removed by opening filter body
(without disconnecting filters from the pipelines).

After 6-months running, these candles (also called


filter elements) should be replaced by new candles. If
old candles are used for a longer period, their
efficiency deteriorates and oil filtration becomes
poor. So never use these filter elements beyond 6-
months.

d) Candle Fixing Inside The Filter:

Follow directions of candle fixing properly so that candle


filter element remains in correct position and No Air
escapes without filtration. Also if connection of candle is
broken, or candle top surface filter layer is torn off,
never use such damaged filter elements any more. There have
been instances where neglecting such damage, people
continued using filters and ultimately Membrane became
inactive. So, never compromise on filter candle replacement
expenses as it is cheaper to replace the candles rather than
spending huge money on Molecular sieve replacement.

e) U Feed Air Temperature:

These filters are installed in the line after Air receiver


and Air temperature not go above 40º C to get good
performance of these filters. At higher Air temperature,
there would be more oil mist and more oil vapor which these
filters will not be able to remove completely. So make sure
that compressor After cooler is working efficiently. If
After cooler outlet temperature is running high, never run
the gas generator to save Molecular Sieves from oil
poisoning.

CHAPTER - VIII

IMPORTANT POINTS FOR TROUBLE FREE OPERATION

1. Maintenance of Air Compressor should be done regularly as


per Compressor manual.

2. Check Auto drain trap of air receiver are working well and
There is no air leakage or water carry over. After every 3-4
Hours Manual drain valve should be opened to drain out left
Over Moisture.

3. Check and ensure that all valves of PSA unit are opening
/closing properly and pressure in both towers goes up to 8.0
Kg/cm2g.

4. Check and ensure the changeover of towers and working of


valves are according to the time cycle.

5. Filter elements of pre, coarse & fine filter should be


replaced

Half yearly.

6. A log book should be maintained in which all operating


parameters should be noted every 2-hours.

CHAPTER - IX

TROUBLE SHOOTING GUIDE

1. Trouble : PSA unit Time cycle not working.


Reasons :
a) Air Receiver Pressure Low : check
b) Air Receiver water level high : check
c) N2 Storage pressure high : check
d) Electrical supply not available to PLC : check
e) PLC may be faulty : check

2. Trouble : PSA valves working is erratic.

Reasons :
a) Solenoid valve coil not working : Rectify / replace
it.
b) Solenoid valve jammed : Clean it
c) PLC signal not o.k. : Check.

3. Trouble : Auto drain trap not working. Water coming from


manual drain valve but not from auto drain trap.

Reasons :

a) Drain valve out of order : Replace the Drain trap.

4. Trouble : PSA cycle all right but no pressure in the


Surge tank.

Reasons :
a) Product Valve in the N2 gas line from the PSA tower outlet
to N2 Surge vessel not opening: check & rectify.

b) Drain Valve of Nitrogen Surge vessel may be open:


Close it.

c) Pressure indicator on surge vessel not working : Rectify


or replace it.

5. Trouble : Insufficient N2 flow through Flow meter.

Reasons :
a) Leakage from some flange in the N2 unit: Check all
flanges and tighten.

b) Some automatic valve in PSA unit leaking : Check

c) Some drain or vent valve is left open : Check

6. Trouble : High oxygen PPM.

Reasons :

a) PSA tower pressure not reaching 8.0 kg/cm2g cycle : check it.

b) Some PSA valves may be faulty. : Check and rectify the


valve.

c) Signal from PLC to solenoid valves may be faulty : Check


PLC connections and solenoid coils working.

d) Some solenoid valve not working : Check &


replace.

e) Calibration of Oxygen Analyzer may not be correct :


Check

7. Trouble : Vent valve not working or not getting closed.

Reasons :

a) Air receiver pressure low : Check

b) Air Receiver water level high : check

c) Nitrogen Storage pressure high : Check

d) Oxygen PPM high : Check

e) Vent Valve Switched off : Check

f) Check solenoid valve electrical connections and take


Necessary action.

g) Check Instrument Air pressure to the vent valve.
