Hot Water System-Boiler
Controller Application Note

Introduction
This application note introduces the standard Hot Water System-Boiler
(HWS-BLR) application template, provides procedures to configure the
application using FX Builder’s Application Wizard, and explains how to
commission the system using the Integral and Medium User Interface and
FX CommPro.
The HWS-BLR application template consists of a single application
software file, which includes multiple configuration options and control
strategies for controlling many different types of Boiler Systems. Use FX
Builder’s Application Wizard to select the specific configuration options
and control strategies for your specific heating system control
requirements.
The allowable HWS-BLR configuration options appear in Table 1. Other
control strategy and configuration selection options appear in Table 15 –
Table 17.

Control Strategies
The HWS-BLR application is configurable, allowing you to choose
control options as needed for your specific application requirements.

System Start Determination


The HWS-BLR enables the system when the outside air temperature falls
below the System Enable setpoint. Alternatively, the HWS-BLR
application enables the system from a network command, with the
network command having priority.
When the system is enabled, the HWS-BLR application operates the
system pumps and boilers according to their control sequence.

System Pump Control


System pumps control the hot water supply flow to the system loop.

System Pump Types


The HWS-BLR application supports the following three types of system
pump types:
• Constant Volume: when you select this option, the HWS-BLR
application provides binary (on/off) outputs to start/stop up to two
system pumps.
• Variable Volume: when you select this option, the HWS-BLR
application provides binary (on/off) and analog (modulating) outputs
to start/stop up to two system pumps and to proportionally modulate
their corresponding variable speed drives to satisfy the supply water
differential pressure setpoint.
• Bypass Differential Pressure Control: when you select this option,
the HWS-BLR application provides binary (on/off) outputs to
start/stop up to two system pumps and an analog (modulating) output
to proportionally modulate a bypass valve to satisfy the supply water
differential pressure setpoint.
• None: when you select this option, the HWS-BLR application does
not provide any outputs for system pump control.

Lead Pump Identity Determination
The HWS-BLR application supports one or two system pumps. When two
pumps are selected, the HWS-BLR application provides the following two
options to determine the lead pump identity:
• Equal Runtime: when you select this option, the HWS-BLR
application identifies the pump with the lowest runtime as the lead
pump.
• Manual: when you select this option, the HWS-BLR application
identifies the pump which is manually selected (via a configuration
parameter) as the lead pump.

System Pump Sequencing


The actual sequencing of system pumps depend on the system pump type
(constant volume, variable volume, or bypass differential control) you
select.

System Pump Operation—Constant Volume


When the system is enabled, the HWS-BLR application starts the lead
system pump, and it remains energized until the system is disabled. The
second pump is not started during this cycle unless a pump status alarm is
generated. See section System Water Flow Proof for more details.

System Pump Operation—Variable Volume


When the system is enabled, the HWS-BLR application starts the lead
system pump, and it remains energized until the system is disabled. The
HWS-BLR application uses a Proportional plus Integral plus Derivative
(PID) controller (comparing the actual value of the system water pressure
to its setpoint) to determine:
• the speed of the lead pump’s variable speed drive
• whether or not to add the second pump
• the speed of the second pump’s variable speed drive
As the PID controller output rises between 0 and 50%, the HWS-BLR
application increases the speed of the lead pump from minimum to full
speed. When the PID controller output reaches 50%, the HWS-BLR
application starts the second pump. As the PID controller output rises
between 50 and 100%, the HWS-BLR application increases the speed of
the second pump from minimum to full speed. See Figure 2 and Figure 3.

System Pump Operation—Bypass Differential Control


When the system is enabled, the HWS-BLR application starts the lead
pump, and it remains energized until the system is disabled. The
HWS-BLR application uses a PID controller (comparing the actual value
of the system water pressure to its setpoint) to determine the proper bypass
valve position to achieve the pressure setpoint.

System Water Flow Proof


The HWS-BLR application supports an optional feature to monitor the
actual status of the system pumps. When you select this option, the
HWS-BLR application provides one binary input for each system pump to
monitor its actual status (as determined by an external flow switch). The
HWS-BLR application compares the actual system pump status to its
command and operates according to the states shown in Table 3.

Table 3: No Water Flow
State Description
Normal The HWS-BLR application enters this state when the pump behavior
matches the pump command.
Manual The HWS-BLR application enters this state because there is no proof
Reset Fault of water flow and the unit requires manual intervention to restart. In
this state, the lead system pump remains energized, and if more than
one system pump is selected, then the application starts the second
pump. An alarm output is generated in this state.
Self Reset The HWS-BLR application enters this state because there is no proof
Fault of water flow and the unit does not require manual intervention to
restart. In this state, the lead system pump remains energized, and if
more than one system pump is selected, then the application starts the
second pump. An alarm output is generated in this state.

Temperature Control
The HWS-BLR application sequences the boilers to control the process
variable to satisfy a setpoint.

Process Variable Determination


The HWS-BLR application supports the following two options for the
boiler staging process variable:
• Return Water Temperature: when you select this option, the
HWS-BLR application uses the return water temperature as its control
process variable. Note: this option is not applicable in a mixing valve
application.
• Supply Water Temperature: when you select this option, the
HWS-BLR application uses the supply water temperature as its control
process variable.

Setpoint Determination
The HWS-BLR application supports the following two options for the
boiler staging setpoint:
• Fixed Setpoint: when you select this option, the HWS-BLR
application stages the boilers to satisfy a constant setpoint. This
setpoint is a user-adjustable parameter.
• Reset Setpoint: when you select this option, the HWS-BLR
application calculates the boiler staging setpoint using an outside air
reset schedule. The reset calculation parameters (Figure 4) are
user-adjustable.

Controlled Devices
The HWS-BLR application supports the following three types of
controlled devices:
• On/Off Boiler: when you select this option, the HWS-BLR
application provides binary (on/off) outputs to start/stop up to four
boilers (or boiler stages). The application uses the output of a PID
controller (comparing the actual value of the hot water temperature to
its setpoint) to add/remove boiler stages according to the boiler staging
type.
• Modulating Boiler: when you select this option the HWS-BLR
application provides binary (on/off) and analog outputs to start/stop
and modulate up to four boilers (or boiler stages). The application uses
the output of a PID controller (comparing the actual value of the hot
water temperature to its setpoint) to modulate the boiler output from
minimum output to 100%. The application adds or removes stages of
boilers as needed, according to the boiler staging type.
• On/Off Boiler with Mixing Valve: when you select this option, the
HWS-BLR application provides binary (on/off) outputs to start/stop up
to four boilers (or boiler stages) and one analog output to
proportionally modulate a mixing valve. The application uses the
output of a PID controller (comparing the actual value of the boiler
loop water temperature to its setpoint) to add/remove boiler stages
according to the boiler staging type. The output of a second PID
controller (comparing the actual value of the hot water supply
temperature to its setpoint) is used to modulate the mixing valve.
The HWS-BLR application supports the following three methods for
sequencing the boiler stages.

• First On/Last Off: when you select this option, Boiler 1 is always the
lead boiler. The HWS-BLR application turns additional boilers stages
on/off based on first on/last off sequencing. See Table 4 and Table 5.

• Equal Runtime: when you select this option, the HWS-BLR


application turns boilers on/off based on their runtime. For example,
the HWS-BLR application starts the boiler with the least amount of
runtime first (becomes lead), and when an additional boiler is needed,
the application adds the boiler with the next least amount of runtime.
When boilers are de-staged, the HWS-BLR application removes the
boiler with the most runtime first. See Table 6 and Table 7.

• Equal Starts: when you select this option, the HWS-BLR application
turns stages on/off based on their number of starts. For example, the
HWS-BLR application starts the boiler with the least number of starts
first (it becomes lead), and when an additional boiler is needed, the
application adds the boiler with the next least number of starts. During
de-staging, the application removes the boiler with the most starts first.
In the event of a tie in the number of starts, the HWS-BLR application
uses equal runtime to break the tie. See Table 8 and Table 9.

On/Off Boiler Sequencing


The HWS-BLR application sequences up to four on/off boilers (or boiler
stages). The HWS-BLR application uses the output of a PID controller
(comparing the actual value of the hot water temperature to its setpoint) to
drive the adding and removing of boilers (or boiler stages).
As the output of the PID controller increases, the HWS-BLR application
adds a boiler stage when the following relationship is true:
PID Output > (Capacity x)
The Capacity and Differential depends on the number of stages. See
Table 10.

The On/Off boiler sequencing selection supports First On/Last Off, Equal
Runtime, and Equal Start modes of operation.

Modulating Boiler Sequencing


The HWS-BLR application sequences up to four modulating boilers (or
boiler stages). The HWS-BLR application uses the output of a PID
controller (comparing the actual value of the hot water temperature to its
setpoint) to drive the adding and removing of boilers (or boiler stages).
As the output of the PID controller increases, the HWS-BLR application
adds a boiler stage when the following relationship is true:
PID Output > (Capacity)

The Capacity and Differential depends on the number of stages.


When a stage is added, its corresponding modulated output is ramped over
a 3-minute time period, after which output is released and controlled by
the PID output. See Figure 5 and Figure 6.

The modulating boiler sequencing selection supports First On/Last Off,
Equal Runtime and Equal Start modes of operation.

On/Off Boiler with Mixing Valve Sequencing


The HWS-BLR application sequences up to four on/off boilers (or boiler
stages) to maintain boiler loop temperature setpoint. The HWS-BLR
application uses the output of a PID controller (comparing the actual value
of the boiler water loop temperature to its setpoint) to drive the adding and
removing of boilers. This option is typically controlled to a fixed setpoint
of 180°F (82°C).
As the output of the PID controller increases, the HWS-BLR application
adds a boiler stage when the following relationship is true:
PID Output > (Capacity x)
The Capacity and Differential depends on the number of stages. See
Table 12.

A separate PID controller controls the hot water mixing valve to maintain
building hot water supply setpoint. Typically this value is derived from an
outside air reset schedule. A separate analog output (with selectable
polarity) is provided for the control of the mixing valve.
The On/Off boiler sequencing with Mixing Valve selection supports First
On/Last Off, Equal Runtime, and Equal Start modes of operation.

Boiler Pump Operation
The HWS-BLR application supports the following options for controlling
the boiler pumps:
• No: when you select this option, the HWS-BLR application does not
provide any outputs for boiler pump control.
• Yes: when you select this option, the HWS-BLR application provides
one binary (on/off) output per boiler to start or stop the boiler pumps.
The application starts the boiler pump 30 seconds after its boiler is
commanded on, and it stops the boiler pump 1 minute after its boiler is
commanded off.

Boiler Water Flow Proof


The HWS-BLR application supports an optional feature to monitor the
boiler pump’s actual status. When you select this option, the HWS-BLR
application provides one binary input for each boiler pump to monitor its
actual status (as determined by an external flow switch).
The HWS-BLR application compares the actual boiler pump status to its
command and disables the boiler if flow is not proven. The application
restarts the boiler automatically if the flow is proven. If more than one
boiler was selected, the application starts the additional boilers as needed
to meet the hot water demand.

Normal The application enters this state when the boiler pump behavior
matches the boiler pump command.
Self Reset The application enters this state because there is no proof of boiler
Fault water flow. The boiler is disabled. The boiler starts automatically when
proof of flow is established. If more than one boiler was selected, the
application starts the additional boilers as needed to meet the hot
water demand.

Isolation Valve Operation
The HWS-BLR application supports the following options for controlling
the isolation valves of boilers:
• No: when you select this option, the HWS-BLR application does not
provide any outputs for isolation valve control.
• Yes: when you select this option, the HWS-BLR application provides
one binary (on/off) output per boiler to open/close the boiler isolation
valves. The application opens the isolation valve if its boiler is
commanded on. The application closes the isolation valve 1 minute
after its boiler is commanded off.

Isolation Valve Status


The HWS-BLR application supports an optional feature to monitor the
actual status of the isolation valve. When you select this option, the
HWS-BLR application provides one binary input for each isolation valve
to monitor its actual status (as determined by a valve end switch).
The HWS-BLR application compares the actual isolation valve status to
its command and disables its boiler if the valve is not proved open. The
application starts or restarts the boiler automatically when the isolation
valve proves open. If more than one boiler was selected, the application
starts the additional boilers as needed to meet the hot water demand.

Combustion Damper Operation


The HWS-BLR application supports the following three options for
controlling the combustion dampers of boilers:
• None: when you select this option, the HWS-BLR application does
not provide any outputs for combustion damper control.
• One: when you select this option, the HWS-BLR application provides
one binary (on/off) output to open/close one combustion damper
which is common for all boilers. The application opens the combustion
damper if any boiler is commanded on, and it closes the damper when
all boilers are commanded off.
• One Per Boiler: when you select this option, the HWS-BLR
application provides one binary (on/off) output to open/close one
combustion damper for each boiler. The application opens the
combustion damper if its boiler is commanded on, and it closes the
damper immediately after its boiler is commanded off.

Combustion Damper Status
The HWS-BLR application supports an optional feature to monitor the
status of the combustion damper. When you select this option, the
HWS-BLR application provides one binary input for each combustion
damper to monitor its actual status (as determined by a damper end
switch).
The HWS-BLR application compares the actual combustion damper status
to its command and takes the following action, depending on how the
application is configured:
• one common combustion damper: when you select this option, the
application disables all boilers if the combustion damper is not proved
open. The application starts or restarts the lead boiler automatically
when the combustion damper proves open.
• one combustion damper per boiler: when you select this option, the
application disables its boiler if the combustion damper is not proved
open. The application starts or restarts the boiler automatically when
the combustion damper proves open. If more than one boiler was
selected, the application starts the additional boilers as needed to meet
the hot water demand.

Emergency Power Off


The HWS-BLR application supports the following options for emergency
power off monitoring:
• No: when you select this option, the HWS-BLR application does not
provide any inputs to monitor emergency power off.
• Yes: when you select this option, the HWS-BLR application provides
one binary (on/off) input for monitoring the emergency power off
(typically used for generating an alarm).

Boiler Status
The HWS-BLR application supports the following options for boiler status
monitoring:
• No: when you select this option, the HWS-BLR application does not
provide any inputs to monitor boiler status.
• Yes: when you select this option, the HWS-BLR application provides
one binary (on/off) input per boiler for monitoring the boiler status
(typically used for generating an alarm).

Boiler Alarm Status
The HWS-BLR application supports the following options for boiler alarm
status monitoring:
• No: when you select this option, the HWS-BLR application does not
provide any inputs to monitor boiler alarm status.
• Yes: when you select this option, the HWS-BLR application provides
one binary (on/off) input per boiler for monitoring the boiler alarm

PID Tuning
If tuning is required, you must manually tune the
Proportional-Integral-Derivatives (PIDs) in this application. All of the
default temperature control PID tuning parameters are based on a hot
water return temperature control process.
Integral Time
The time required by the integral action to contribute the same amount to
the controller output as the proportional term for a constant error.
Proportional Band
The amount of change in the Process Variable that produces a full range
change (High Limit - Low Limit) in the Present Value. The value must be
greater than zero.

FX Builder Application Wizard Concepts
The FX Builder software tool allows you to create and export application
software for FX Field Controllers. FX Builder includes an Application
Wizard, which allows you to easily create application software from
predefined templates. These application templates are factory designed
and tested, and include several configuration options for you to choose
from.
The HWS-BLR application template includes predefined features and
functionality that you can select, enable/disable, and adjust with the
Application Wizard. Examples of configuration options include:
• heating configuration
• choice of hot water sensor location
• configurable control strategies
• adjustable setpoints, parameters, and tuning parameters
• selectable user interface and supervisory interface
• configurable input/output types and channel assignments
The following sections provide detailed procedures on how to use
FX Builder’s Application Wizard to install and select the HWS-BLR
application template and to configure and export a unique HWS-BLR
application file.

Installing the HWS-BLR application Package


To install the HWS-BLR application Package:
1. Obtain the HWS-BLR application Package and save it to your local
hard drive.
2. Launch FX Builder.
3. From the Settings menu, select Application Wizard Preferences
(Figure 7).

4. Under File Preferences, select the documents you want to generate.
Documentation types which you can select include:
• Hardware I/O Documentation
• Protocol Documentation

Note: The default generates all three types of documentation. We
highly recommend you keep the preferences at these defaults, so
that all documentation types are generated.
5. If desired, change the File Location to where the generated files are
exported.
6. Click Install… and navigate to the location of the HWS-BLR
application Package as performed in Step 1.
7. Select the Boiler System.dbe Application Package and click Open.
The Application Package is installed in the Application Wizard
Preferences dialog box (Figure 8).

8. Click OK.

Selecting the Boiler System Application Template


To select the HWS-BLR application Template:
1. Open FX Builder.
2. From the File menu, select Application Wizard. The Select an
Application Template window appears.
3. On the left side of the window, open the Central Plant folder and select
the HWS-BLR application Template (Figure 9).

4. Click Next. A status bar appears while the selected application
template and plug-ins are loaded into FX Builder (Figure 10).

configuration options, setpoints, and parameters that you can select and
adjust in the HWS-BLR application.

Viewing the Configuration Summary


The Config Summary tab provides a summary for all configuration
settings, and setpoint and parameter adjustments, made during the
configuration session.
To view the configuration summary:
1. Click Config Summary. The Configuration Summary report appears
(Figure 15).
2. View the summary here or, to save the summary to a document,
right-click the summary information and select Copy to clipboard, then
paste it into a document.

Selecting the User Interface and Supervisor Interface
The Choose Interfaces dialog box provides User Interface and Supervisor
Interface options. Click Previous to return to the Configuration session to
select different configuration options or to change setpoints and
parameters.
To select the user interface(s) and supervisor interface:
1. Choose the desired User Interface(s).
2. Choose the desired Network Protocol.
3. Click Next to select the FX controller. The Select Target Device dialog
box appears.

Selecting the Target Device


The Select Target Devices dialog box provides options for the target
controller based on the configuration settings you selected.
To select the target device:
1. Select a device and click Next.

The Configure Hardware I/O window appears (Figure 18).
Note: If the device you want to use does not appear in the list of
approved devices, click the Rejected Devices tab and view the reason for
the rejection. You can also click the Exclusion Details button for more
details. Then, based on the rejection reasons, click Previous to return to
the configuration plug-ins and edit the appropriate configuration(s) to
configure the device so it is an approved device for the application.

Configuring the Hardware I/Os
The Configure Hardware I/O window is organized into tabs based on I/O
type (Analog Inputs, Analog Outputs, and Digital Outputs).
To configure the hardware I/Os:
1. Click the Analog Inputs tab. Change the Sensor Type and Channel
Number for the desired objects (Figure 19).

Note: Each Channel Number must be unique. The Status column alerts
you with a yellow alert symbol if multiple channels are assigned the same
number. Correct the Channel Number so each channel has a unique

Generating the Application Files and Documentation
This is the final step in creating and generating the Application files and
documentation.
To generate the application files and documentation:
1. Edit or enter a Name for the Application.
2. Enter the name of the Application designer in the Prepared By field (or
department name, employee ID, other relevant information), if desired.
3. Enter information relevant to the Application, design, notes for other
Application users, or other information in the Description field, if
desired.
4. Navigate to the directory folder where you want the application files to
be exported (if different than the Application File default location
shown).
5. If desired, change the name of the .apd file in the Application File
field, but do not change the .apd extension.

6. Click Finish.
The Application Wizard generates the application files and
documentation and then closes. The bottom of the FX Builder window
displays a status for each loaded application object. When all
application objects are loaded, the Generating Documentation status
bar displays in the middle of the screen (Figure 25).

7. Click OK when the Application Compile Completed dialog box
appears (Figure 26).

The Application Wizard generates the Application and its
corresponding files and documentation. The types of files generated
depend on the selections made in the Application Wizard Preferences
dialog box and Configuration Options plug-ins.

Viewing Generated Application and Documentation Files


To view generated application and documentation files, go to the
destination folder designated in the Application File field.
Reviewing an Exported Application File
The Application Wizard includes a synchronization feature that allows
you to match an exported application file (*.apd) to its template. This
feature allows you to use the Application Wizard screens to review and/or
change any of the options, settings, or selections made to an exported
application file.
To use this feature:
1. Open the Application Wizard.
2. Click Synchronize Application Template (Figure 27).

3. Navigate to the location of your exported *.apd file, select the file and

User Interface Concepts


The HWS-BLR application template supports a choice of two User
Interfaces: the Medium User Interface (MUI) and the LCD2x4 User
Interface.
Medium User Interface
The MUI (Version 3) is an optional hardware accessory consisting of the
following:
• 4-line by 26-character Liquid Crystal Display (LCD)
• 6 keys: up, down, left, right, Enter, and Escape
• 10 discrete status Light-Emitting Diodes (LEDs)

The MUI connects to the Remote Display bus of the FX Field Controller,
and you can mount the MUI locally or remotely, or use it as a handheld

None of the MUI’s LEDs are configured to light.
Accessing a Folder in the MUI
To access a folder in the MUI:
1. On the Home Page, press the ESC key. The Main Menu appears with
folder names.
Each folder contains one or more pages of information. None of the
folders are password-protected.
2. Press the up or down arrow keys to select the desired folder.
3. Press the OK key to view the folder contents.
Note: Information displayed on the MUI can include read-only data
points as well as writable configuration settings, setpoints, and parameters.
Changing a Configuration Setting, Setpoint, or Parameter in
the MUI
To change a configuration setting, setpoint, or parameter:
1. Navigate to the page containing the desired point.
2. Press the Enter key to enter the edit mode.
3. Press the up or down arrow to select the desired point.
4. Press the Enter key again.
5. Press the up or down arrow key to toggle the entry to the desired
setting or value.
6. Press the Enter key to accept or the Clear key to reject.

LCD2x4 User Interface
The LCD2x4 user interface is an optional hardware accessory consisting
of the following:
• 2-line by 4-character LCD
• graphical status icons
• four keys: up, down, clear (C), and OK
The LCD2x4 user interface is available only as an integrated part of the
FX06, FX07, and FX14 packaging.

LCD2x4 User Interface Capabilities


The HWS-BLR application template includes a predefined LCD2x4 user
interface configuration. The LCD2x4 configuration organizes information
into folders and pages which you navigate through using the keypad and
display.
You use the LCD2x4 to perform the following functions:
• monitor control points and system status
• adjust setpoints and unit parameters
• initiate overrides
• select the desired display units of measures

Accessing a Page in the LCD2x4 UI


To access a page in the LCD2x4 UI:
1. On the Home Page, press the Clear (C) key. The Main Menu appears
with page names.
2. Press the up or down arrow keys to select the desired page.
Note: Some pages require Admin logon.
3. Press the OK key to view the page contents. Use the up and down
arrows to scroll through the points.
Note: Information displayed on the LCD2x4 UI can include read-
only data points as well as writable configuration settings, setpoints,
and parameters.

Changing a Configuration Setting, Setpoint, or Parameter in
the LCD2x4 UI
To change a configuration setting, setpoint, or parameter:
1. Navigate to the page containing the desired point.
2. Use the Up and Down arrows to display the desired point to change.
3. Press the Enter key to enter the edit mode. The point’s setting/value
blinks while in the edit mode.
4. Press the up or down arrow to toggle the entry to the desired setting or
value.
5. Press the Enter key to accept the change or the Clear (C) key to reject
the change.

Supervisor Interface
The HWS-BLR application template contains predefined mappings
between the application points and N2 points, LONWORKS® network
variables, and BACnet® objects. After you select the protocol type in the
Application Wizard, the corresponding network profile is added to the
HWS-BLR application file.
The actual network profile depends on which configuration settings were
selected in the Application Wizard. The Protocol Documentation and
Network Resource Files generated by the Application Wizard provide you
with details about the actual network profile. Make sure you select the
appropriate options in the Application Wizard Preferences dialog box, or
the desired files are not generated.
• If the Generate Protocol Documentation option was selected in the
Application Wizard Preferences dialog, then the network
documentation is generated at the end of the Application Wizard
session.
• If the Generate Network Protocol Files option was selected, then the
N2 Print files (*.prn) or LONWORKS network resource files (*.xif,
*.typ, *.enu, *.ftp, *.typ) are generated at the end of the Application
Wizard session.
Note: BACnet integration does not require resource files.
