by Hobart Brothers Co mpa ny, P ower Systems Group, Troy, Ohi o 4537 3, U.S.A.
2. Purpose
The manual’ s pur pose i s to provi de i nformati on and i nstructi ons to ex peri enced oper ators, el ectrici ans,
and mechani cs who have never seen or operated this machi ne. The man ual is not i ntende d to be a
textbook on el ec tricity , nor el ectr onics.

CHAPTER 1 DESCRIPTION/OPERATION
SECTION 1. DESCRIPTION
1. General
The Transformer-Recti fi er, her eafter referr ed to as a T-R, is a compact, encl os ed, power -s uppl y unit
e m pl oyi ng a transformer and s e mi c onductor di ode c o mpon ents to convert 200-Vol t, 400-Hz input to
28.5-Vol t DC output power (s ee Fi gure 1). It has many us es including aircraft s ervicing, whic h may
requir e hi gh c urrent output for short peri ods of ti me, and c onstant duty power s uppl y appli c ati ons
whic h requir e a regul ated v ol tage output at a lesser cur rent rate.
2. Transformer-Rectifier Assembly
The T-R c onsi sts of six mai n ass embli es pl us si de panel s and top, whic h m ak e up the w e ather pr oof
encl osur e. Termi nal boar ds, cabl es, and other misc ell aneous items c ompl ete the ass embly. Mai n
ass em bli es are i dentifi ed as foll ows:

For pur pos es of orientati on, the c ontrol panel is c onsi der ed to be at the F R O N T of the T-R. The l oad
c ontactor is at the front and the fans ar e at the R E A R . R IG H T and L E F T ar e determi ned by observi ng
the uni t from a positi on at the R E A R . Thus the output ter mi nal s are on the LE F T si de.
The T-R is desi gned to c onv ert the output of a 115/200-Vol t AC, 400-Hz, 3- phase gen er ator to
regulated 28.5-V ol t DC, primaril y for operation and/or testing of aircraft on-boar d elect ric al equipment.
AC i nput v ol tage is r educed by a transformer assembl y and c han ged to DC by a 24-di ode rectifi er
identi fi ed as a heat si nk as s embly . The uni t rati ng is 1500 A m per es. Refer to Figure 2 for
s pecificati ons and c apabiliti es.
Output v oltage is adj ustabl e and c ontroll ed by a s oli d-st ate, li ne- dr op and c urrent-limiti ng m odul e.
Output c urrent i s al s o adjus tabl e, and i s c ontrolled by the s am e m odul e, howev er thes e c apabiliti es are
possi bl e only whe n the T-R is c onnec ted to a Hobart gener ator s et. The l atter c apa bility all ows the
operator to adjust output current to as littl e as 700 Amperes when required for s oft-starting an aircraft ,
or other limited c urrent applic ati ons.
S oli d state current and voltage s ensing modules serv e to protect the T-R and aircraft by disconnecti ng
the l oad under condi ti ons of ov erl oad and/or under v oltage. Thermostati c s wi tches provi de protecti on
agai ns t over heati ng. Two 200- V ol t AC, motor-dri v en fans provide c ooli ng for i nter nal c ompo nents.
Air is dra w n i n over the heat si nks and discharged at the r ear.
A. Control P a nel A s s e m b l y
Refer to Figure 3. The c ontr ol panel (14) serves a dual functi on. It provi des a mo unti ng panel for
instruments and c ontrol s, and when hi nged downwar d, serves as a door for access to i nter nal
c omponents. Four screws (1) sec ur e the panel i n cl osed posi ti on. Louvers (2) on each si de of the
panel admi t air to the fans. A n ins trum ent li ght (4), c ontrolled by a toggl e s witc h (12), pr ovides
illumi nati on for c ontrols and i nstr ume nts. DC power for oper ati on of the light is suppli ed by the
generator set engi ne circ ui t thr ough a 2-Ampere fuse (10) . A three- positi on toggl e s witc h (8)
c ontrols operati on of a l oad c ontactor in the i nput circuit. The s wi tc h i s spri ng l oaded i n the top O N
or s tart positi on.
A n i ndicati ng li ght (7) gl ows gr een when the l oad contactor is cl osed to i ndi cate that 28.5 V olts
DC is availabl e at the output termi nals . A fus e (11) protects the 115-V ol t A C l oad c ontactor
operati ng circuit.
Max i mum output c urrent may be adj usted from 700 Amper es to 1500 A mper es by a r heostat (5).
A toggl e s witch (9) c ontrols oper ati on of the rheostat, whi c h is functi onal onl y when the s wi tch is
in O N positi on. V ol tage and c urrent i n the output cir c ui t is indic ated by a DC v oltmeter (3) and a
DC ammeter (6).

Other items are mou nted on the i nner s urfac e of the c ontrol panel and ar e not visibl e unless the
panel is opened. A resis tor (15) is c onn ected i n the l oad c ontactor holdi ng circui t to limi t current
fl ow to approxi mately 0.5 Amper e. Another resistor (16) provi des a mea ns of adj usti ng the curr ent
li miti ng rang e of the rheostat (5). A di ode- bri dge rectifi er (17) provi des DC pow er for oper ati on of
the l oad c ontactor . The line-drop c o m pensati on and c urrent limiti ng mod ul e (18) c ontai ns s olid
state circ uitr y whic h i nter pr ets si gnals from curr ent transformer s i n the A C i nput circ uit and s ends a
signal to the Hobar t generator-set voltage regulator whic h causes it to regulate generator output
v oltage to a v al ue whi c h will r es ul t i n a T-R output of 28.5 V olts DC. Under nor mal oper ati ng
c ondi ti ons the si gnal from the cur rent li mi ti ng transformer does not enter the mo dul e ci rcui try.
When soft-st art (limited output c urrent) is r equi r ed, the c urrent limiti ng si gnal is allow e d to enter the
mod ul e by pl acing the c ontrol s wi tc h ( 9) i n the O N positi on. The si gnal to the v oltage r egul ator is
then controlled by the c urr ent limiti ng r heos tat ( 5) s o that the regul ator limits generator output to a
v al ue whic h will pr oduce no more c urrent i n the T-R output than that s el ected by the curr ent
limiti ng r heostat.
B. Electric al C o m p o n e nts
El ectrical compo nents of the T-R, other than the control panel whic h was des cri bed above, are
illustrated i n Figures 4 through 6. A brief description of the function of eac h component i s given
here. Theory of operation will be covered i n the description wher e necessary.
The l oad c ontactor (5, Fig. 4) is a s eal ed uni t similar to the one used on a Hob ar t generator
s et. It c ontai ns four s ets of c ontacts and an operati ng coil. The thr ee l arger s ets of c ontacts
c onduc t the i nput pow er to the trans for mer. A s m all , auxiliary s et is c onnec ted i n the 115- V ol t
input hol di ng cir c ui t to the rec tifi er (17, Fi g. 3), whi c h s uppli es direc t c urrent for energizati on of
the l oad c ontactor operati ng c oil . In oper ati on, the l oad c ontactor is clos ed by holdi ng the
c ontac tor c ontrol s witc h (8, Fig. 3) in s pri ng-l oaded O N (up) positi on mo mentarily . In this
positi on the s witc h connec ts 115-V olt A C power direc tly to the recti fi er (17, Fig. 3), whi c h i n
turn s uppli es DC power to the c ontactor oper ati ng c oil and cl oses all c ontacts i n the l oad
c ontactor. W hen the c ontrol s witc h (8, Fig. 3) is rel eas ed, it auto matic all y returns to c enter ON
positi on and 115- V ol t c urrent is mai ntai ned to the rec tifier , i ndirec tly, throug h a resistor (15,
Fi g. 3) and the auxili ary c ontacts i n the l oad c ontac tor. Thi s cir c ui t is arrang ed i n such a
man ner that i n case an ov erl oaded c onditi on devel ops , the 115-V olt i nput to the rectifi er is lead
dir ectly to ground thr ough a r el ay in the ov erload mo dul e. The l oad c ontactor is thus opene d
becaus e the holdi ng circ ui t has ac tually been s hort-circ ui ted. The resis tor (15, Fi g. 3) limits
c urrent fl ow i n the holdi ng cir c ui t to 0.5 A mpere and thus prev ents damage to any
compo nents.
(2) Transformer
The primary coils of the transformer ( 6, Fig. 4) consi st of three s ets of doubl e wi ndi ngs. There
ar e 12 secondary wi ndi ngs, 6 c onnected i n wy e, and 6 conn ected i n del ta. Normal i nput
v oltage is 200 V ol ts A C and normal output before bei ng rectifi ed is approxi mately 21 Vol ts DC.
Output voltage of the transfor m er (and the T-R) is determined and c ontrolled by adj usti ng
input v oltage to the transformer.
(3) H e a t S i n k A s s e m b l y
The heat si nk as s embl y c onsists of two heat si nk s ubas s embli es ( 2 and 7, Fi g. 4) mounte d
on two cross me mber s upports and attached by brackets and Hx Hd SF-Tap scr ews.
Obs erved from the rear of the T-R, the positiv e heat si nk is on the RIG H T and the negati v e
on the L E FT.
E ac h heat si nk s ubas s embl y c onsists of a fan, a ther mostatic s witch, 12 di odes , and the heat si nk
whic h i s a s ecti on of multi-fi nned, al umi nu m extr usi on, 25 i nches (635 mm) l ong. The fan assembl y
(10, Fi g. 4) is mounted on the r ear of the heat si nk. A five-bl ade, 4-1/4-i nch (108 m m) di a. fan dr aws
cooling ai r ov er the di odes at a r ate of 190 c ubic feet per mi nute at 5300 RPM. The fan motor is rated
at 200 V ol ts AC, 400 Hz. Input power is 33 Watts, 0.3 Ampere. The thermostatic switch ( 1, Fig. 4)
m o unted on the front end of the heat si nk, perfor ms a functi on simil ar to an ov erl oad rel ay. The s witch
causes the l oad c ontactor to OP E N by i nterrupti ng the contac tor hol di ng circ ui t when an overl oad ( or
other faul t) condi ti on causes am bi ent temper atur e to ris e to appr oxi mately 230 Deg. F (110 Deg. C).

Two hexagon bars (11, Fi g. 6), thr ead e d at eac h end, serve as bus bars to conduct c urrent fro m the
positiv e (ri ght) heat si nk to the positi v e ter mi nal on the l eft si de of the T-R. The bars pass thr ough
hol es i n the negati v e heat si nk and ar e pr otected from s hor ti ng by scr ew - m ounted, i nsul ati ng pl ates.
Bars are thr eaded i nto the positi v e heat si nk body and further s ecur ed by al umi nu m nuts. Two
alumi n u m nuts on the l eft end of the forward bar are us ed to attach one of the l eads to the DC
ammeter. The other ammeter l ead is attac hed to the s a m e bar on the other si de of the negati v e heat
si nk by a s crew. The porti on of the bar betwe en the l ead attac hi ng poi nts serv es as a shunt for the
ammeter. The shunt is adj ustabl e by c han gi ng the l ocati on of the two al u mi nu m nuts.
Two hexagon bars ( 4, Fig. 6) similar to the positi v e bars, but s horter , are attached to the negati v e heat
si nk i n the s ame mann er as the positiv e bars. They c onduct curr ent to the neg ati v e output ter mi nal .
E ac h di ode i s attached to the heat si nk by an as s embl ed washer nut.
The ov erload mod ul e (20, Fi g. 3) c ontai ns s oli d state circuitry which i nterprets si gnals from three
current transformers ( 11, Fi g. 4) and func ti ons to cl os e a rel ay whe n an ov er-l oad c onditi on i s
detec ted i n the T-R m ai n circ uit. The normally open rel ay c ontac ts are c onnec ted to the l oad
contactor 115-V olt A C holdi ng circui t s o that whe n rel ay contac ts are cl os ed by an ov erload condi ti on,
the l oad c ontactor hol di ng cir c uit i s s hort-circ uited and the l oad c ontactor opens for l ack of hol di ng
power. T-R output power is thus automatic ally disc onn ec ted. Rel ay c ontacts return to normally open
positi on when the overl oad is r emov ed by l oad c ontactor hol di ng circ ui t when it is s hort-cir c uited. DC
power fro m the generator’s engi ne circuit pr ovi des operati ng power for the overl oad rel ay: 12 V olts
DC is requir ed for par t numb er 487750-1. Thi s circ ui t is pr otec ted by a 2- A mpere fus e (10). The l oad
c ontac tor 11-Vol t operati ng ci rcui t is pr otected by another 2-Ampere fuse (11).
The ov ervol tage m odul e ( 19, Fi g. 3) is another pr otective devic e wi th s olid s tate circuitry whi c h causes
a normally C L OS E D relay to O P E N under a condi ti on of overvoltage i n the T-R output circ ui t. The
r el ay is connected i n the gr ound cir c ui t of the 115-V ol t A C l oad contac tor holdi ng circ ui t. When an
ov ervoltage c onditi on c auses the r el ay to O P E N , the l oad c ontac tor hol di ng circuit i s br ok en and the
c ontac tor opens autom aticall y to s hut off the T-R.
(6) Base
The T-R base consis ts of a metal pl ate m ounted on (4) spac ers. Four 3/8-16 tapp ed m ounti ng hol es
in the bas e (spacers) ar e l ocated 16 i nches by 24-1/8 i nches (406mm by 613mm), c enter to c enter.

3. Installation
A. Ge n e ral

operati ons r equired for the v ehi cl e, or generator set on whic h it is mounted. Many Hobar t

(2) Mou nt the T-R s o that the front panel is easily vi sibl e and ac c es sibl e for adj ustm ent. A cl ear
ar ea at both front and rear shoul d be provi ded s o that access panels may be open e d fully and
easily.
(3) Provide mounting holes i n s olid material to accomodate 3/8 in.-16 screws, and locate the m
24- 1/8 inc hes by 16 i nches (613mm by 406mm), c enter to c enter. The 24- 1/8 inc h (613mm)
di me nsi on i s lengthwi s e of the T-R. Al s o pr ovi de for air fl ow to trans former coils through the
42 sl ots i n the base.
(4) If mo unti ng is on a s oli d steel pl ate, pr ovi de an access hol e for i nput c abl es to the T-R,
di rectly under or near the hol e near the c ontact or (1- 1: 7, Fi g.6).

C. C o n n ection
All units are fur ni s hed with c ontrol l eads and a DC suppl y lead connected to an ei ght-pi n
c onnector. The mati ng rec eptacl e, wi th wiri ng harness attac hed, i s fur nis hed wi th the T-R mou nti ng
kit de- scri bed i n par a. 3. B. above. Connect the wiri ng har ness as s hown on the generator set’s
c onnecti on di agram and pl ug i n the T-R control c onnector (P403 on T-R c onnecti on di agr am).
As stated abov e, i nput l eads are c onnected when the T-R i s s uppli ed as part of a generator
s et. If input c onnecti on i s requir ed, proc eed as follows :
(a) S el ect a c onveni ent poi nt i n the generator output circ ui t B E T W E E N the generator and
the l oad c ontactor for attachi ng siz e No. 2 cabl es to output phases A , B, and C. Many
Hobart generator sets ar e equi pped wi th a c onveni ent termi nal bl ock for thi s pur pos e.
(b) Me asure the distance betwee n the connecti on poi nt and the i nput termi nal boar d on
the T-R to determi ne l ength of cabl e requi red.
(c) Fabric ate c abl es wi th termi nati ons. Route c abl es through the bottom of the T-R and
c onnect to c ontactor (1-1; 5, Figure 4). Input termi nals ar e not i dentifi ed A ,B, and C on
c ontactor. Vi ewi ng the T-R from the front panel , the “A” ter mi nal of the contactor is at the
top, “B” is the mi ddl e termi nal and “C” is the bottom termi nal. The fans will not functi on
pr operly unl ess “A” phase is c onnected to termi nal “A” etc. Conn ect i nput l ead from
phase A to ter mi nal A, B to B, etc. A l ar ge neutral N l ead is not requir ed; however, a No.
10 wir e shoul d be connected from the gener ator N termi nal (or l ead) to the gr ou n d stud
on the T-R bas e ( S ee Connecti on Di agram). The blac k lead i n the T-R with a plasti c
covered terminal must al s o be c onnected to the groun d stud. Verify that the fans ar e
bl owi ng ai r out the exhaust ports of the T-R on the back si de.
NOTE : W hen the TR ( 487750- 1) is installed by the cus tomer, it is necess ary to remov e
jumper l ead on termi nal strip i n gener ator voltage regul ator. Follow i nstructi ons on pl ate
loc ated near termi nal s trip. Refer to Gener ator Set Manu al .
T-R output c abl es are not normally s uppli ed unl ess s pecific ally or dered. For normal
aircraft s ervi ce, use 4/0 siz e c abl e for positiv e and negativ e ( s ee Figur e 2) . For other
applic ati ons where lar ge l oads are i nv olved, i t is rec o mm ended that two, or even thr ee
4/0 c abl es are used.
SECTION 3. OPERATION
2. DC Power Delivery
A. Connect DC output c abl e pl ug c onnector to aircraft rec eptacl e connector . B e sure goo d c onnecti on i s
mad e.
B. Operate generator-set control s, as instruc ted by the applic abl e manual , to produc e 115- V ol t A C,
400-Hz output.
C. If ill uminati on is requir ed at the T-R c ontrol panel, turn i nstrument li ght (4, Fig. 1) ON with switch
(12).

(2) A djus t rheostat (5) to the starti ng a m perage recommended by the engi ne
m a nufacturer.
E. If power deliv ery is to be a l oad bank , or to an applic ati on where full l oad c apaci ty is desir ed, pl ac e
the c urrent limiti ng c ontrol s witch (9) i n the O F F posi ti on. The T-R will then hav e a l oad c apaci ty of
2000 A mper es for fi v e mi nutes , or 2500 A mper es for 30 s ec onds .
F. Cl ose the T-R l oad c ontac tor to deliver power to the output c abl es by mo me ntarily hol di ng the
contactor control switch (8) i n the top, O N posi ti on until the i ndi c ati ng light (7) gl ows. Rel eas e the
s witch and allow i t ti r etur n to c enter, ON positi on.
G. Apply a l oad of 1000 Amperes and observe voltmeter (3). If v ol tage i s not 28.5 V ol ts DC, ope n the
c ontrol panel and use rheostat ( 1, Fig.2) l oc ated on the li ne-drop and current limiti ng mo dul e (4) to
adjust. Loosen l ocknut (2) and tur n adjusting screw C L O C K WI SE to i ncrease v ol tage. Turn
C O U N T E R - C LO C K WI S E to decrease v ol tage. Adj ust output to 28.5 V olts DC. Ti ghten l ocknut and
cl os e c ontrol pan el .
H. R e me mber that an ov erload, ov ervol tage, or ov erheati ng will c ause the l oad c ontactor to di sc onnect
the l oad and tur n O F F the i ndi c ati ng li ght (7, Fig. 1). If shut-down occurs, c heck for the c ondi ti on that
c aus ed it and reme dy it befor e res tarti ng the T-R.

(1) Connect the T-R to a l oad bank usi ng two eac h, si z e 4/0 cabl es from eac h output termi nal to the
load bank rather than si ngl e 4/0 c abl es ordi narily used for air craft s ervic e.
NOTE: It is recomm ende d that thi s hi gher c apacity output c abl e arrang e ment be us ed for applicati ons
where v er y lar ge l oads are c onnec ted to the T-R.
(2) Chec k di ode l eads. Make c ertai n they ar e not touchi ng bus bars.
(3) Make certai n that eac h transformer bus has cl ear ance between wi ndi ngs and other busi ng.
(1) Start gener ator s et and adj ust v ol tage to 115/200 V olts AC.
(2) Oper ate the T-R by pl acing s witch (1-3; 8, Fig. 1) i n top ON positi on momentarily, then
rel eas e. The gr een i ndicati ng li ght s houl d gl ow to i ndi c ate power is av ail abl e at output
termi nal s.
(3) Observe the v ol tmeter ( 3). It shoul d i ndi c ate appr ox. 28.5- V olts DC. Attach a master v ol tmeter
and c o mpare meter readi ng. Vol tmeter s houl d be acc urate to withi n pl us or mi nus 2%.
(4) Observe operati on of fans and c heck directi on of rotati on. Air i ntak e is at c ontrol panel end (front).
Exhaus t is at (fan) end (rear). If fan rotati on i s incorrect, revers e the c onnecti on of any two fan
input l eads.
(5) Chec k adj us tment of ammeter s hunt.
(a) A dj ust the l oad bank to apply a l oad of E X A C T L Y 500 Amperes. Use a reliabl e master
ammeter.
(b) Observ e the T-R ammeter (1-3; 6, Fi g. 1). A t 70 deg. F (21 deg. C) ambi ent temperature, the
s hunt s houl d be adj usted to produc e an i ndic ated 450 Amperes on the ammeter. This rul e for
adj us ti ng the s hunt was s el ec ted to pr ovi de a mor e ac c ur ate readi ng through the enti r e
ammeter s c al e range of 0 to 250 0 Amper es.
NOTE: The al umi num bus bar, a porti on of whi c h s erves as a shunt, is sensitiv e to both ambi ent
temper ature, and c urrent-i nduced thermal c hanges. Thi s means that under sustai ned heavy l oads the
ammeter r eadi ng coul d c hange c onsi derably from the readi ng i ndi cated at the begi nni ng of a power
delivery peri od. The am bi ent temp er ature s el ected for a true ammeter readi ng i s 70 deg F ( 21 deg C). It
has been determi ned that a temp erature c han g e of 9 deg F (approx. 3 deg C) will c hange the ammeter
readi ng 2%. An i ncreas e i n temperature res ults in an i ncrease in i ndicated a m per age, and a decreas e
in temper ature decreas es the amper age r eadi ng. As a r ul e-of-t humb for approx conversi ons, eac h
degr ee of temp er ature c hange res ul ts i n a c hange of 1 ampere i n the i ndi cated amperage, whe n the
load i s in the 500-Ampere range.

Fi g. 2) to adj ust s hunt. Lengthe n the s hunt to i ncrease the ammeter r eadi ng. S horten the s hunt
to decr ease the r eadi ng. Ti ghten the adj usti ng nuts.
(4) Start the gener ator s et and r eappl y load to c hec k ammeter readi ng.
(5) Turn both generator set and T-R O F F and repeat step ( 3) if further adj ustment is required.
(6) Ins tall T-R top after adj us tment i s s atisfac torily c ompl eted.
C. Rang e of C ur r e nt Li miti n g R h e o s t a t
Thi s adj ustment shoul d be r equired only if the resi stor is repl aced or i f the adj ustment i s tamp er ed
with.
(1) Turn all power O F F.
(2) Open the c ontrol panel and use a reliabl e ohmmeter to check resistance acr os s current-li miti ng,
range- adj usti ng r esistor ( 1, Fig. 3) . Resi stanc e s houl d be 40 Ohms. If not, l oosen the adj usti ng
band (2) and sli de it towar d the end of the resistor where the band l ead i s c onnected, to i ncreas e
resis tance. S li de the oppos ite directi on to decreas e resistance. When a resistance of 40 Ohms
is indicated, tighten the band clamping screw. Clos e the control panel.

lbs. For other man ufacturer’s di odes, c ontact the factory at the ad- dress gi v en i n the Introducti on
of thi s manual for i nstall ati on torque require m ents.
NOTE: The tor que v al ue for these di odes is a criti cal requi rement. The tor que r equirements v ary
wi del y among the v arious s uppliers of these di odes and, i n addi tion, the s uppli ers c hange. Therefore,
it is impr acticabl e to provi de torque v al ues for all di odes in this manua l .
(4) If the bus bar s (1-1; 4 and 11, Fig. 6) and aluminum nuts, which secur e them, ar e removed for any
reason, they must be torque d i n pl ace at i nstall ati on to 20 to 25 l b.-feet (27 to 34 N-m). The
