Electrical Power Supply


Before working on the electrical connections all of the electrical power lines to the equipment must be isolated.
All the electrical cables and signal cables must be connected exactly as indicated in these operating
instructions. If in doubt contact Walsn Enterprises LTD.

Face & Eye Protection


Suitable face and eye protection must be worn when working on hot vessels and ducts!
Special safety measures must be taken when working on a high-pressure duct.

Protective Clothing
Protective clothing must always be worn when working in the vicinity of hot vessels or ducts.

Storage
The instrument should be stored in its packaging, in a dry sheltered area.

Unpacking
Check all packages for external signs of damage. Check the contents against the packing note.

Return of Damaged Goods


IMPORTANT
If any item has been damaged in transit, this should be reported to the carrier and to the supplier immediately.
Damage caused in transit is the responsibility of the carrier not the supplier.
DO NOT RETURN a damaged instrument to the sender as the carrier will not then consider a claim. Save the
packing with the damaged article for inspection by the carrier.

Return of Goods for Repair


If you need to return goods for repair please contact our Customer Service Department. They will be able to
advise you on the correct returns procedure.
Any item returned to supplier should be adequately packaged to prevent damage during transit.
You must include a written report of the problem together with your own name and contact information, address,
telephone number, email address etc.

Lifting Instructions
Where items are too heavy to be lifted manually, use suitably rated lifting equipment. Refer to the Technical
Specification for weights. All lifting should be done as stated in local regulations.

CHAPTER1 INTRODUCTION
Walsn MSM -100-D is a monitoring system specifically designed to continuously detect carbon
monoxide (CO) in pulverizing mills. The high level of CO produced by any incomplete com-
bustion process, is used by the MSM-100-D system as advance warning of a mill fire. It is
suitable for any coal or peat system where advance warning of spontaneous combustion is
required. MSM-100-D is intended for operation in the electricity, metals, cement, steel and
processing industries. It is available with CO measurement capability.
The monitoring unit is housed in a 600mm × 600mm × 350mm (23.6″ × 23.6″ × 13.7″) steel
enclosure. Sampling is conducted through a flanged probe, that has a specially hardened
protective cover and filter designed for highly abrasive environments.
The monitoring system incorporates an electronic control and display system that is micro-
processor controlled. A continuous sample of the gas surrounding the fuel stream is drawn
into the instrument through the cooler unit and pumps. The sample gas is analyzed by
duplicate sensors which operate alternately, to improve sensor life and enhance accuracy.
The probe and line are back flushed with compressed air periodically to prevent blockages.
The system continuously checks itself, correcting drift and detecting faults. Diagnostics, Setup
and Calibration modes are available. MSM-100-D can be supplied with complete with an
automatic calibration module.

Only qualified, authorised persons should carry out electrical work. Make sure that all lines are
isolated before carrying out any work on the electrical connections. All mains cables and
signal cables must be connected in exact accordance with these operating instructions to
avoid the risk of electric shock.

Voltage Settings
Before switching on mains supply, check the instrument is suitable for, or set to the required
voltage of the power supply.

Instrument must be grounded/earthed.

Fuses
Make sure that fuses with the required current rating and of specified type are used for
replacement.
The use of makeshift fuses and short circuiting of the fuse holders is dangerous and is
prohibited.

Damage
If the apparatus is damaged or it is likely the protection has been impaired, the apparatus
should be switched OFF and secured against unintended use.
The protection is likely to be impaired if, for example, the apparatus;
y shows visible damage.
y fails to perform the intended measurements.
y has been subjected to prolonged storage under unfavorable conditions.
y has been subjected to severe transport stresses.

Face and Eye Protection


Suitable eye and face protection must be worn when working on hot vessels and ducts!

Protective Clothing
Protective clothing, especially gloves, must be always worn when working in the vicinity of hot
boilers and furnaces.

CHAPTER2 DESCRIPTION

2.1 General

The MSM-100-D system consists of two principle parts, the probe and the monitoring unit.
These parts are connected by up to 25m of sample line. The monitoring unit houses the twin
sampling system used to continually measure CO.

2.2 Probe

The 0.5m probe is flange mounted. Two 25m length of 6.5mm(¼in) o.d. sample lines are
supplied to connect the probe to the monitoring unit.

2.3 Monitoring Unit

This is enclosed in a wall-mounted metal cabinet with breather, connection points and
openings at the bottom, for exhaust gas, condensate drain and cables, and for the calibration
gas.
When the door is closed, it forms a completely sealed box(sealed to IP65 NEMA4). The door
has two locks to ensure tamper-proof operation, and there are two LEDs on the door to
indicate POWER ON and SYSTEM OK.

2.4 Analysing System

Each of the twin sampling channels, has a continuously running pump, drawing gas from the
probe and sampling line at a rate of 1.5L/min (0.05ft3/min). The gas passes through a cooling
unit, where it is closed to 4℃ (39℉); this has the effect of condensing out the moisture content
of the gas.
Condensate is pumped out at selected intervals by the peristaltic pump. Any particles
remaining in the air or gas sample are trapped in the particulate filters.
After analysis, the exhaust gas is vented through bleed ports at the bottom of the enclosure.
Heat, extracted from the gas, is conducted to a heat sink on the outside of the enclosure,
where the heat is dissipated. An air supply of between 4bar and 8bar (60psi to 120psi.) is
required to provide additional air cooling, if the ambient temperature is greater than 30℃
(86℉).

2.5 Automatic Blowback

MSM-100-D contains an integral auto blow-back unit consisting of 2 solenoid valves and an air
regulator, which is pre-set to 4bar(60psi).
The blowback unit extracts the sample gas to its cooler unit from mill through its sample
pump. Then the cooling sample gas is sent into CO sensor for analysis. Compressed air is
regularly pumped into CO sensor to clear any blockage from the probe through the three-way
valve.

2.6 System Operating Cycle

The figure as above describes the operation cycle of the sampling system of the gas solenoids
and gas sensors used by the instrument. This cycle consists of three stages:
y Stage 1-Red channel is supplied with sample gas and blue channel is
‘rested’(supplied with air).
y Stage 2-Both channels are supplied with sample gas.
y Stage 3-Red channels is ‘rested’(supplied with air) and blue channel is supplied with
sample gas.
The sampling of gas alternates under control and operation of two solenoids valves. Zero drift
is corrected at and Span drift is checked at .

2.7 Electronic Panel

All control is via a microprocessor mounted in the electronic panel. A user friendly menu
system is used for all operations and to provide diagnostic information in the event of a fault.

3.1 Unpacking

Check all packages for external signs of damage. Check the contents against the packing note
and identify them against the system description.

The instrument is dispatched laid on its back, securely fastened to a wooden pallet; it should
be transported like this to the selected installation site.

3.2 Installation Notes

If any item has been damaged in transit, this should be reported to the carrier and to the
supplier immediately. DO NOT RETURN a damaged instrument to the sender as the carrier
will not then consider a claim. Save the packing with the damaged article for inspection by the
carrier.

3.2.1 Responsibility
Installation is carried out on-site by the client, who is responsible for:
y Proving a sufficiently large working platform, if required.
y Installing the probe and monitoring unit.
y Installing ancillary equipment in a switch cabinet.
y Electrical installation for power and signal lines.
y Arranging suitable air supply, if required.
y Provision of vents and drains for exhaust gas and condensate.

3.2.2 Instrument Site Selection


The selected site for the monitoring unit should have a vertical clean dry surface, and be
strong enough to support the weight of the unit. The site must allow easy access for
installation, commissioning, operation and maintenance. The ideal location would not be
subject to extremes of temperatures 0 to +35℃(+32℉ to 95℉) would be acceptable, and
should be as free as possible from vibration. A good air flow around the heat sink is desirable.

The instrument will only work correctly if it is mounted vertically with the cable entries at the
bottom.

The instrument should be situated below the probe with the sample line at the minimum
gradient of 4%(40mm/1.62″ in every 1m/3.3ft) between the probe and the instrument. This is
to avoid collection of condensate in low pockets along the sample line.

3.2.3 Probe site selection


Please observe the following recommendations for selecting a suitable site for installation of
the MSM-100-D system.
y To ensure perfect operation of the MSM-100-D it is essential that the enclosure door
is kept closed to exclude water and dust.
y The selected site must allow easy installation, commissioning, operation and
mainten-ance. The probe and control panel must be easily accessible. There must
be sufficient space for installation, commissioning, operation and maintenance.
y The site selected for the MSM-100-D enclosure must be free from excessive
vibration. The ambient temperature must be between 0 to +40℃(+32℉ to +104℉). If
this is not possible, then the case heating and cooling options may be required.
y The temperature of the system sample line must not fall below 0(+ 32℉). Heated
sample lines are available if required.
y The measured gas temperature must not exceed 300℃(570℉) at the probe.

3.2.4 Blowback unit site selection


The selected site for the blowback unit should have a vertical clean dry surface, and be strong
enough to support the weight of the unit. The site must allow easy access for installation,
commissioning, operation and maintenance. The ideal location would not be subject to ″
extremes of temperatures 0 to +35℃(+32℉ to 95℉) would be acceptable, and should be as
free as possible from vibration. A good air flow around the heat sink is desirable.
y To ensure perfect operation of the MSM-100-D it is essential that the blowback unit is
kept at least 50cm higher than the control unit.
y The piping distance between the blowback unit and the control unit should be kept
less than 2m.
y 4bar~8 bar clean compressed air is required.

3.3 Instrument Installation

3.3.1 Instrument Case


Make sure that the instrument is mounted vertically with the cable entries at the bottom. See
fig 3.1. The enclosure unit should be mounted in an upright position to a flat surface capable of
supporting the weight of the system. Four brackets are fixed to the sides of the enclosure as
convenient fixing points.
The unit will not operate correctly if it is not vertically mounted with the cable entries at the
bottom.

Preferably mount the monitoring unit at least 600mm(24″) lower than the probe and no
more than 15.25m(50ft) distant, to avoid condensate collecting in the sample line. The
monitoring unit should be the lowest part of the sample system. Ensure sufficient
clearance for a free flow of air past the heat sink. Avoid areas of extreme temperatures.
Allow sufficient clearance for free access for servicing/maintenance.

3.3.2 Probe Installation


The sampling probe should be located near the pulverized fuel exit (at the top of the mill).
Avoid areas that have moving parts.
It is recommended that the adaptor flange is welded to a stand pipe, not longer than
75mm(3″).

The adaptor flange has staggered holes that match the probe flange and allows only one
orientation of the probe when in use. The probe outer protective tube should be positioned to
protect the inner sampling filter from the direct flow of the pulverized fuel when inserted in the
mill. It is essential that the flange and probe orientations are checked before welding.

Probe
The MSM-100-D probe is a special type of unheated probe designed for very high levels of
abrasive particles and temperatures below 600℃(1100℉). They are intended for use in
pulverized fuel streams on coal-fired power stations, but have applications in other Industries.
Expected life of the shield is 12 to 18 moths. Replacement shields and filters are available.

3.3.5 Other Connections


The reporting relays indicate the particular calibration gas has settled. The customer may use
the contacts to inform a computer or other device of the calibration status.

Sample Line
Connect the 0.25’’o.d. line to the sample input point on the right side of the enclosure.

Instrument Air
Connect to the instrument air input point on the right side of the enclosure, if required.

Cooler Drain
Silicon tube can be used to take condensate from the bottom of the enclosure to a suitable
drain point.
There should be a fall to the drain point, with no low pockets where condensate could collect
and freeze. Use tube with at least 16mm (0.63’’) i.d. (insulate or heat the line in sub zero
temperatures).

3.3.6 Gland Plate and Automatic Calibration Connections


y The calibration gas entries(when fitted) are located on the enclosure base next to the
gland plate (fig3.8). Brass compression fittings are used for the tubing connections. In this
case 6mm(0.25’’) PTFE tubing or stainless steel for more permanent installations is
advised as this will compress to form a gas tight seal as opposed to silicon tube (use
copper or nylon tube for air lines).
y Four support feet have been fitted to the underside of the enclosure. These enable the
enclosure to be stood upright on occasions before installation, or when servicing on the
bench. The feet also offer protection to the glands on the underside.

3.3.7 Hose Fitting Instructions

Sleeve Tube Nut

Ensure that the tube is cut square and is free from flash or burrs. Place the tubing nut and
sleeve on the tube , and push the tube into the fitting unit it bottoms on the tube
stop. Holding the tube firmly in place, screw the tubing nut down finger tight and then tighten a
further 1/8G full turns. Slacken off the assembly and then re-tighten.

4.1 Electrical Power Supply

Open the enclosure door to expose the electrical panel. Make sure that the fuse pack is set for
the voltage in use, and that it is inserted correctly. See fig 4.1. Thread a suitable 3 conductor
power cable down the inside of the enclosure and through the first cable entry. Connect the
power plug connector(supplied). Run the power cable to your mains supply, and connect the
wires as follows;

brown wire to L (line)


blue wire to N (neutral/return)
green/yellow wire to E (ground)

4.3 Electrical Connections

Wiring to and from the instrument should be carried out by a suitably competent person.
Power and signal cabling is the responsibility of the customer and should comply with local
regulations.
Cables should be selected of a conductor size and insulation for the purpose used.
The instrument and power leads should always be grounded/earthed.
Screened signal leads are recommended and a single ground termination made at one end
only.

5.1 Flow Chart of System Operations

System operations are accessible via the menu operation keys (shown below) located directly
below the main PCB. There are six modes available allowing the user to set up, calibrate and
operate the instrument. The following flow chart outlines the six modes of operation.

5.1.1 Operation of Keys


This section describes the operation of the menu operation keys and gives details of the
various displays when the unit is switched ON.

Key
(↑& ↓) Scrolls through lists. Switches ON/OFF or YES/NO. Changes values up or down.
(DIAGNOSTICS) Initially shows the total number of faults, subsequent key presses show the actual
fault messages.
(SYSTEM DATA) Display shows data relating to the state of the sensor and cooling systems.
(MAINTENANCE) Allows manual control of Maintenance Relay.
(CALIBRATION) Allows the operator to configure and to perform a calibration.
(SET UP) Allows operator to configure system parameters.
(GAS READING) Display shows current gas concentrations.

The ↑ and ↓ keys have slightly different functions to suit the parameter being edited.
The screen display will remind you of this. If a key is held down, the value will change more
quickly.

5.2 Power Up & Cool Down

When the instrument is switched on, a red LED below the power switch is illuminated and the
instrument enters the ‘COOLING’ phase. The sample gas chiller should reach an operating
temperature of 4℃/±1℃(39.2℉/±33.8℉); depending on ambient temperature this procedure
may take up to 30 minutes. During this period air is fed to the sensors and the current loop
outputs are maintained at 3mA.The peristaltic pump runs for one minute in order to clear any
condensate. During this cooling period instrument readings cannot be taken, but certain
parameters may be viewed or changed by the operator by means of the SETUP key.

The display indicates the actual temperature:

5.3 Zero Calibrating

When the cooler has reached the correct operating temperature the system enters the ZERO
CALIBRATING phase. With all gas sensors on air the system waits for the settling period
(default 5 minutes) before taking readings. The display shows:

5.4 Gas Settling

Sample gas is then applied to the red sensing line, the blue line remains on air and the system
enters the GAS SETTLING phase. During gas settling, the current loop outputs track the gas
concentrations, and the display shows:

System setting

Gas Settling signifies the time taken for the sensors to stabilise following the application of
sample gas. Some operations, such as Calibration, are initiated during the settling phase.

5.5 Gas Reading

Following the gas settling phase the instrument enters normal operation. Every 30 minutes
sample gas is fed alternately between the red and blue sensing lines (channels). The
instrument makes comparisons of the readings from each sensor pair during the changeover
period for diagnostic purposes. The display shows the concentration of the sample gas, and
the bottom line indicates the system status (Either SYSTEM OK or SYSTEM FAULT)

5.6 Setup

When all the required changes to parameters have been made, press GAS READING to exit

Replacement CO sensors are supplied complete with Calibration Certificates giving the
factory calibration coefficients. If calibration gas is not available, these factory coefficients

Failures marked # will cause a full system shutdown to protect the sampling system and
sensors. Both sample channels will be switched to air, all alarm relays will indicate a fault and
outputs will revert to zero. The system continually checks to see whether it can return to
normal operation.

An attempt may be made to clear faults marked # by selecting SETUP and setting CLEAR
FAULTS to ‘YES’. Alternatively, try powering the instrument OFF and ON.

5.9 Maintenance

Selecting MAINTENANCE allows the Maintenance Relay to be manually controlled for


maintenance work.

Selecting OFF places the maintenance relay under the control of the microprocessor;
maintenance should not be carried out. Selecting ON energises the maintenance relay to

Always return Maintenance to OFF after performing any maintenance work.

5.10.3 Automatic Calibration


Suitable calibration gas concentration should be used. For example, a suitable concentration
for the span calibration gas for an estimated measurement range of 0~1000ppm would be
around 750ppm. Customers may prefer to choose a calibration gas concentration that is
nearer the normal measurement reading for the gas in question.

Recommended Span Calibration Gas Ranges


CO: either 70 to 90% of measurement range or near to expected emission level.

Gas Flow and Pressure


Gas flow is controlled by the flow gauge in the instrument, which is preset to 5 litres/min. Gas
pressure should be adjusted at the gas bottles to 2 bar (30 psi).

Calibration Gas Lifetimes


With the factory set calibration time, and a calibration gas flow of 5 litres/min, the expected
calibration gas life times are typically:
Calibration gas bottle (8.4dm3.), approx. 10calibrations
The above are only guidelines; actual lifetimes will vary dependent on the instrument settings
and application.

Gas Settling Time


A settling time must be allowed between the application of calibration gas and the recording of
the calibration readings. This delay must also take account of the sensor response time.
The factory set times are:
CO = 300 seconds
These values are adequate if the standard sample line of 25m/82ft length is used. If a longer
length is in use then a longer period must be allowed. Correct settling time for each gas can
be determined by following the settling procedure in section 5.10.2. The appropriate
calibration gas bottle will need connecting (see fig 5.1) and a stopwatch will be required.

5.11 Calibration Gases

The content gauge on the calibration gas supply bottles should be checked weekly. If any
gauge shows less than 20bar(300psi) then the bottle should be changed, as follows:
a. Close the supply valve on the bottle.
b. Remove the regulator from the supply valve (left-hand thread).

Certain types of regulator adaptors have a small PTFE seal in them. Take care to ensure that
this does not fall out when the nut is removed.

c. Change bottles. Remove the shipping seal, inspect the valve on the new bottle to
ensure that it is clean and undamaged. Ensure that the calibration certificate is attached
to the bottle.
d. Fit regulator to bottle valve and tighten securely.
e. Open the bottle valve and observe that the content gauge shows 100 bar to 200 bar
(1500psi to 3000psi) and the supply gauge 2bar(30psi).
f. Close the bottle valve again. There should be no discernable movement of the content
gauge over a five minute period. If there is a fall in pressure, then there is a leak or the
instrument is calibrating. Any leaks should be detected with a soap solution and must be
rectified; otherwise the contents of the bottle will be lost.
g. Open the bottle valve.
h. The concentration value from the bottle calibration certificate must now be entered into
the instrument (Before climbing the stack, ensure that you have a note of the concen-
tration value, and a panel key).
i. Open the instrument door with a panel key.
j. Press CAL. Press the ↑ key four times so that the Entry code is shown as 4. Press
CAL twice to enter the calibration parameters menu.
k. Press the ↓key repeatedly until the required parameter appears on the top line of the
display. (If you miss it, use the key to go back). If the CO/N2 bottle has been changed the
parameter is called "GAS1SPAN".
l. Press SETUP. Use the ↑ and ↓keys to change the value to that shown on the
calibration certificate and press SETUP again. The value has been recorded.
m. Press GAS READING to return the display to normal. Close and lock the door.

7.2 Procedures

7.2.1 Probe
The outer sheath may wear due to the abrasive conditions that exist in mills. Because of down
time and labour costs it may be more economical to change the entire probe unit during this
service.
A flange mounted probe may be removed by undoing the 4 outer flange bolts and removing
the whole unit.

7.2.2 Changing a Sensor Unit


Removal
a. Isolate the power supply to the system.
b. Uncouple the sensor electrical input connector (on the electronics panel), and unfasten
cable clips.
c. Remove the tubing for the air/gas feed pipes (at sensor unit).
d. Remove the 4 nylon securing pillars.
e. Remove the sensor unit from its mounting.
f. Uncouple the exhaust tube at its terminal connection at the bottom of the enclosure.
g. Lift out the old sensor unit.

Replacement
a. Mount the new sensor unit.
b. Refit the 4 nylon pillars.
c. Refit the air/gas input pipes. Ensure correct connections.
d. Reconnect sensor unit electrical input. Refasten cable clips.

STANDARD TERMS OF WARRANTY


Walsn warrant all products of our own manufacture to be within specified limits of calibration, if
any, when dispatched from our works. Also that they are free from defects in material and
workmanship for normal use and service when used for their intended purpose within the
limits of our specification. The period of warranty, with respect to defects in material and
workmanship, will be one year from date of despatch, or readiness for despatch should
delivery be delayed by the customer who has been notified of the readiness at or after the
acknowledged estimated date of despatch.

Walsn guarantee to repair any defective workmanship or replace at its own option any
defective parts in any product of its manufacture, provided that the defective instrument is
returned to our works free of charge and securely packed. Also, provided that the said goods
are found to be solely defective due to faulty design, materials or workmanship and not by
improper use or accident.

Items which under their normal course of use or storage, age or deteriorate e.g. measuring
cells, batteries, vacuum tubes, thermocouples, are not covered by this warranty, and will be
charged for if replaced together with labour charges for any work found not to be covered by
the warranty and any transport or import charges incurred by Walsn at the customers
expense.

Equipment or components purchased by Walsn from other manufacturers and used with or
within Walsn equipment bear only the warranty of the original manufacturer.

Warranty work will only be carried out on site on receipt of an official order from the customer
who will be charged for all travelling time plus travelling and living expenses involved to carry
out the work. Should the said faulty operation not be the cause of the instrument’s faulty
design, materials or workmanship, but due to application conditions, Walsn reserve the right
to charge additionally for all labour on establishing this at the customer’s works.

Warranty Cover is subject to the correct planned maintenance being done in accordance with
the published service schedule. Failure to follow the planned maintenance will void the
warranty terms. Any Warranty claim in this event will be at the discretion of Walsn.

Whilst every care is taken in the manufacture of our products, we can accept no responsibility
for any conse-quential loss, however caused, through the failure of any of our products to
operate accurately or correctly.
