Lubricating ols, In addition to the required viscosity, the oll must have @ high viscosity index, and it must contain anti-wear, anti rust, anti-oxidant and anti-foam additives. Because of the high tooth contact pressures normally occurring in gear units, the ol must also contain pressure-resisiant additives (EP additvies). If synthetic oils are selected due to operating temperatures or cil change intervals, Santasalo recommends polyalfaolefin based (PAO) oil. 2. For special gear units operating in exceptional conditions, Santasalo supply individual lubrication instructions. 2. Lubrication principles ‘The main purpose of lubrication is to provide a film of oil which prevents direct metal to metal contact between the working flanks and at the seme time to lubricate the bearings and seals. Other functions of lubrication are: = to reduce friction to dissipate heat from tooth contact surfaces and bearings to minimize wear to remove wear particles = to inhibit corrosion The thickness of the oil film depends on the surface stress of the tooth, the oil viscosity and the pitch tine velocity. If the oil film repeatedly breaks during operation, the working flanks of the teeth will be damaged, 3. Pressure lubrication Selection of the correct type of pressure lubrication equipment is dependent on several factors the requirements of the driven machine, the surveillance devices and cooling method used. Santasalo supply standard pressure lubrication units which can be provided with water or air cooling We recommend that the electric motor of the pump be connected so that it has to be started before the drive motor of the gear unit can be started. We also recommend that the oil pump motor be protected by an overioad relay. The oil pump may also be driven directly from a shaft of the gear unit 4.0il heating Ifthe gear unit is to be used out of doors or in unheated premises, Santasalo should be informed of this and of the variation in temperature to be expected. See section 6 The oil heater consist of a resistor element which is placed in the oil sump of the gear unit and screwed in to the wall of the gear case. It can be removed for cleaning. The oil must always frst be drained from the gear unit Pressure lubrication of gear unit 0203EN _ 13.05.1997 The oil thermostat must be set so that it switches the oil heater ‘on when the oil temperature in the gear unit falls below temperature shown in table 1. heater is controlled by thermostat. The Table 1. The gear unit can be cooled by: = incorporating a water cooled oil cooler - incorporating an air cooled oil cooler {An air cooled oil cooler at thermostat controlled water valve is fitted on the inlet side. The maximum permitted water pressure is 1 Mpa (10 bar). The direction of water flow in the oll coolers should be according to the instructions. In water cooled oil coolers the amount of water flow should be regulated by thermostat so that the temperature of the oil entering the gear unit is in range 445...155°C. If the gear unit has an air cooled oil cooler this is also provided with a thermostat to control the cooling fan ‘motor so that the temperature of the oil entering the gear unit is in range +45...#55°C. 6.Cold start When cold starting, the viscosity of the oil at starting temperature should be < 2000 cSt. If the oil selected has a viscosity exceeding this at starting temperature, the nearest thinner oil group can be chosen. Otherwise, the alternatives are (refer to SEW-Sentasalo) - using different oils for summer and winter conditions ~ using an oil heater = using synthetic polyalfaclefin based (PAO) cil When the starting temperature drops temporarily, ¢.9. ata stoppage, difficulties in starting pressure lubricated gear units can be obviated by letting the electric motor pump run during the stoppage. SLY SANTASALO 7. Starting and control Before starting pressure lubricated gear units, first check the functioning of the pressure lubrication system and check that the rotational direction of the pump motor is correct, that the overtoad relay is suitable, that the interiock between the main drive motor and the pump motor operates satisfactorily and that any surveillance devices are properly connected. As start up Is the critical moment for lubrication, itis important to monitor the functioning of the pressure lubrication system, Always make sure that the pump is taking up «il and building up pressure on the pressure side. Instruction D Pressure lubrication of gear unit 13.05.1997, D203EN 8, Monitoring and maintenance Pressure lubrication system: If the system includes a maximum pressure valve, it ‘opens on start with cold oll when the oil pressure exceeds the set point 500 kPa (5 bar) and closes when the running temperature of the gear unit has become steady. To check the functioning of the maximum pressure valve, lit the lever on top of the valve, which opens it The oil pressure at operating temperature is 80...250 kPa (0.8...2.6 bar) depending on the design of the pipes. Starting the gear unit 1.4 Test run As the first stage of use we recommend running in the gear unit. Load and, if possible, revolutions. should raised in 2-3 steps to maximum. This takes about 10 hours. During running in, check the functioning of the gear unit, for smooth running, vibration, running noise, temperature, leaks and lubrication. If anything suspicious is found, the cause of disturbance should be cleared up and eliminated. 4,2 Measurement of driven motor power When running in and starting, the correct choice of gear unit should be ascertained by measuring the driven motor power. Special attention should be paid to peak loads, because their frequency may be of decisive significance for the service life of the gear unit. 1.3 Preparatory measures ‘The outside surface of the gear unit should be cleaned of anticorrosives taking care not to damage the seals. ‘As cleaning solvents it is recommended to use only aromatic free alifatic hydrocarbon solvents, which do not damage rubber seals. Seal lips and surfaces should not be cleaned mechanically by rubbing. If the gear unit has been stored for %-2 years before use, depending on storage conditions, it is advisable to lubricate roller beerings through the inspection opening with @ suitable manual lubricating device. Then rotate the shaft by hand to spread the oil throughout the bearings. Make sure no impurit gear unit! 1.4 Starting and control Before starting pressure lubricated gear units, first ‘check the functioning of the pressure-lubrication system by test running, and check that the rotationel direction of the pump motor is correct, that the overload relay is suitable and that the interlock between the main drive motor end the pump motor operates satisfactorily, and that any surveillance devices are properly connected, As start up is the criticel moment for lubrication, it is important to monitor the functioning of the pressure lubrication system. Always make sure that the pump is taking up oil and building up pressure on the pressure side. Make sure when starting up that the gear unit is rotating in the right direction, shown by the arrow. Make sure that rotating shafts and couplings are properly guarded before starting, 4.5 Mounting Instructions for mounting the gear unit are given separately. 2.Maintenance The first task of maintenance is to prevent damage. All the most important procedures for gear units are to be marked in the preventive maintenance card: © Date of completion of mounting and measurement of, ‘mounting accuracy © First oil filing, grade and quantity. © Start and finish of running in, and any observation made during its course. © Start of actual operation and motor ‘measurements © First oil change and inspection carried out in this connection, e.g. contact surfaces of teeth. © Next oil change, or if unnecessary, entry on oil check and approval. It is extremely important that the regular checks include inspection of gears and if possible, condition of bearings, and that results are entered in the preventive maintenance card. © Itis important both the user and the manufacturer of, the gear unit to cary out a careful inspection at the end of the warranty period © If there is clearly increased wear of the teeth or damage to flanks of teeth (pitting), the cause must be investigated immediately. Too short a service life may be due to failure of the foundation, overloading, wrong lubrication, water in the lubrication oi, blocking of an oil pipe, or underestimation of loading when selecting the gear unit. power 24 Oil filling The oil grade must be as recommended, or fully equivalent, and oil quantity must be right. Every gear Unit has @ plate attached giving the recommended oil grades and quantity. In addition every gear unit has an «il level indicator, a graduated glass or a dip stick on hich is marked the level the oil should reach when the ‘gear unit is at rest and the pump, if fitted, and pipes aro full of oil, It is essential that oil fling be done according to the oil level indicator, the quantity given on the plate is only a guideline. Note that it is often impossible to judge the quantity of ol correctly when the ‘gear unit is running, 2.2 Importance of correct oil quantity In splash lubricated gear units whose running load is close to the thermal rating, the correct quantity of oil is especially important. SANTASALO The operating temperature may rise in certain cases 15-20°C above the normal, simply because 15% too much oil has been added. This may cause a reduction in the lubricating capacity of the oll and at worst damage to the gear unit. When the cil level is lower than that indicated by the arrow, there is a risk that the {gear will not reach the oil and splash lubrication will not take place. In case of leakage special attention must be paid to the oil level and any leaks must be repaired. 2.3 Oil changes The first oll change must be made after 500..800 operating hours. The used oil should be drained off when it is stil warm. If necessary the oil sump should be rinsed out with flushing oll, The first oll may be mineral oil, even though the subsequent oil is synthetic (PAO). In this case the ISO VG class of the mineral oil should be one degree higher. ° ineral oll ‘With mineral oils, subsequent ol changes must be made at one year (1) intervals. if running temperatures are +80°C or higher, measured at bearing housings, the oil should be changed after 3000 h. @ Synthetic (PAO) oil ‘With synthetic oil, subsequent oil changes must be made at three year (3) intervals. If running temperatures are +90°C or higher, measured at bearing housings, the oil should be changed after 12000 h. If the back stop has a separate oil chamber, this oil should also be changed at ane year (1) intervals. With targe gear units where a substantial volume of oil is used, the oil change interval can also be prolonged using mineral ol, provided that an oil analysis is carried out annually eg. by the ol company, and. their statement allows the continued use of the oil If the oil change interval is longer than one (1) year, Santasalo recommend spot checks to be carried out by the oil company to test the condition of the oil. In particular the water content of oils used out of doors and in humid conditions should be checked, so that it does not exceed 0.05% (500 ppm). If the waler content rises above 0.2% (2000 ppm), the water must be removed, 2.4 Changing oil For changing oil, we recommend using a pump unit that also filters the incoming oil, When the oil filing hole is opened, meke sure that no impurities get into the oll sump, as they shorten the service life of bearings, Instruction E Operating and maintenance of gear ut E102EN —13.1.1997 2.5 Minimum purity level of lubricating oil The purity of oil for gear units is defined according to 180 4406. A gear unit that has been run should have an impurity level of 21/18 or better. The oil sample is taken from the oil sump immediately after stopping for changing oil 2.6 Subsequent lubricating of grease lubricated bearings In grease lubricated bearings, the grease cannot escape into the oil sump, so the need for repeated greasing is limited. The initial greasing of the bearings is done at the factory. The recommended grades of grease are given on the plate attached to the gear urit, 2s are also alternative recommended greases. On parts requiring subsequent greasing, bearing housings or covers, there is a grease nipple marked by a plate. It is usually sufficient to add grease in Connection with oll changes. Care should be taken not to use excessive grease, as this raises the operating temperature of the bearing. Subsequent greasing instructions ere given individually for each geer unit. 2.7 Cleaning outer surfaces The outer surface and cooling fan, if any, as well as electric motors must be Kept ciean as accumulated dirt raises the operating temperature. If an air cooled oil cooler is used, its ribbing must also be kept clean. In pressure washing, the water jet should not be aimed directly at seals or at the breather. The functioning of the breather must always be checked in connection with oll changes. 2.8 Maintenance of oil heater If the oil heater becomes encrusted it should be removed and cleaned when changing oil. Always make sure that the heater is switched off before draining oil, as the heated resistor might cause danger of oil vapour exploding. Encrusting of the resistor and premature ageing and spolling of the oil is effectively prevented by selting the heater to switch off at temperatures 8-10°C. higher than the temperature at which it switches on according to the instructions. The resistor should never be switched on when the oil temperature is higher than 40°C, as the properties of the additives in the oil are impaired by the effect of the resistor’s surface temperature, this accelerating the formation of explosive gases. 2.9 Replacing spare parts Instructions for replacing spare parts of gear units are given separately. E102EN _13.1.1997 SANTASALO 3.Safety 3.1 Temperature The outer surface of the gear unit when running exceeds 60°C. The maximum temperature may rise as high as 100°C, especially in splash lubricated gear unis. 3.2 Noise The noise level varies according to mechanical power raling and type of gear unit. A clear estimate of noise level will be given for individual gear units on request. 3.3 Protection of rotating parts Mechanical guards may not be removed when the gear unit is running, 3.4 Maintenance All maintenance procedures are to be carried out when the gear unit is at rest. SEW) SANTASALO Instruction H Mounting of shaft mounted gear units H3O3EN — 13.1.1997 MOUNTING OF SHAFT MOUNTED GEAR UNITS 1. Mounting position and direction of rotation A normal position of the hollow shaft gear unit (fig. 1) is that the shaft of the driven machine is horizontal, the joint face of the gear unit is mounted horizontally and that a vertical anchoring rad is used. For other mounting positions Santasalo must be consulted. ‘The shaft position of the hollow shaft gear unit and the
