Applicable operation, instruction and parts information enclosed, Chris Farhall Hydril Canadian Co., LP PREFACE This manual has been written to familiarize operating and maintenance personnel with the description, operation and maintenance procedures for High Pressure BOP Test ‘Systems provided by Hydril Company. Although the BOP Test System has been engineered to provide reliable service, it still requires certain skills and knowledge to keep it operating successfully. The unit has been designed with one purpose in mind, which is to effectively test Blowout Prevention equipment. A good understanding of the system and its components will enable the operator to maintain the unit at its best performance level The instruction manual, which follows, deals with the operation of the BOP Test System in general. Specific information is provided in the troubleshooting and maintenance sections. The text and illustrations throughout this manual will help the reader to understand the equipment as well as the functions of individual components. Therefore, itis important that the manual be studied thoroughly and used frequently for reference during the future operation of the BOP Test System. Operator's Manual NOV ~ ENAFOR: ‘Y HYDRIL Operator's Manual BOP Test Unit CHAPTER ONE INTRODUCTION SYSTEM DESIGN Hydril High Pressure BOP Test Systems are custom designed using standardized components to meet each customer’s specifications. Each Hydril High Pressure Test System incorporates years of field proven performance to reach the present level of excellence. Hydril BOP Test Systems assure reliable testing of all types of annulars, rams, diverters, strippers and valves, ‘The basic High Pressure Test System typically includes an electric and/or air andior diesel powered hydraulic pump(s), a high pressure test pump, a chart recorder and an isolation/bleed off manifold all mounted on a heavy duty skid or frame. Remote control panels may be included with the test system The test fluid is initially displaced from a reservoir or other supply via a high flowllow pressure pump. This low pressure pump flows over a high pressure check valves and simply stalls once the pre-fill pressure is reached. A second stage, high pressure pump then takes the pressure up to the desired level, as required for testing. 70/30 wateriglycol mixture is recommended as the high pressure test fluid to be used in Hydril BOP Test Systems Operators Manual Page 1 NOV—ENAFOR “) HYDRIL Operator's Manual BOP Test Unit CHAPTER TWO EQUIPMENT DESCRIPTION HYDRAULIC PUMPS ‘Air Operated: Air operated pumps are installed on the Hydril BOP Test System to provide @ means to create hydraulic pressure using compressed air. Air operated pumps are a positive displacement simplex design that incorporates an air piston to drive the fluid plunger. Some air operated pump models are governed by controlling the inlet air pressure, while other air pump models are governed by controlling the inlet air supply. All pump systems are equipped with a suction line filter or strainer to clean the hydraulic fluid prior to entering the fluid end of the pump. A discharge check valve prevents pressure from bleeding through the pump fluid end to the supply line after the pump(s) has stopped operating, HIGH PRESSURE TEST PUMP ‘The Hydril BOP Test System utilizes a high pressure, air-driven pump to provide high pressure fluid for hydro-testing. Fluid flows from this pump, through an isolation/bleed manifold. A high pressure check valve is installed to prevent pressure from bleeding through the pump fluid end after the pump(s) has stopped operating Maximum pump output pressure is controlled by the supplied air pressure. All high pressure hoses and fitings supplied are rated to the maximum outlet pressure of the pump, CHART RECORDER Each Hydril BOP Test System is equipped with a high pressure chart recorder. The recorder is capable of recording test pressures during high pressure hydro-tests, Operators Manual Page 2 NOV ENAFOR Operator's Manual BOP Test Unit CHAPTER THREE START-UP OPERATION PRE-START-UP PROCEDURE 1. The Hydril Test System is susceptible to the elements of nature and operational contamination. If possible, the unit should be housed in a dry, warm building to protect the system components and rubber goods. 2. Check the fluid level in the test fluid reservoirifluid supply and fill if necessary. Use clean water or a 70/30 water glycol mixture to fill the reservoirlfluid supply CAUTION: DO NOT use diesel fuel, kerosene, “Marvel Mystery’ oil, detergents or solvents in the reservoirfluid supply. 3. Inspect the main pump skid, control panels and all hoses carefully for any damaged, loose or broken fittings, brackets, valves, ete. Repair as required prior to system start-up. 4. Air Operated Pump: Inspect the y strainer. Open pump suction line valve. Inspect and service pump supply air filter and air regulator. Drain condensation from air filter. Set the pump regulated air pressure to a maximum of 96 PSI. This will insure that the air pumps will not exceed the system design pressure. The air pump outlet pressure can be estimated by multiplying the air pressure by the pump ratio. The actual area ratio of the high pressure air pump is 280:1. Setting the regulated air pressure to 54 PSI will result in a maximum air pump outlet pressure of 280 x 54 PSI = 15,120 PSI. Check the pump packing to ensure it is secure, START-UP OPERATIONS 1. Connect the necessary hoses from the BOP Test System Pump Skid to the BOP. test stump. 2. Ensure that test pressure isolation valve is fully open and test pressure bleed valve is fully closed, CAUTION: Do not over tighten these valves. Hand tight is adequate if valve is working properly. 3. Open sustion isolation ball valves to the fully opened position. This will allow the test fluid to flow from the reservoir/fiuid supply to the pumping system, 4. Install new chart on recorder. This star's the air drive unit that pumps the fluid. To stop pumps at any time, simply close these valves. 6. When desired pressure has been achieved; close the air inlet valves and test pressure isolation valve. The unit is now closed and isolated. 7. When the desired time frame has passed, open test pressure bleed and isolation valves. Pressurized fluid is now bled off 8. If test was satisfactory and gauges and recorder are at 0 PSI, then disconnect hoses and connections. NOTE: When testing large volume system such as BOP’s or wellheads, itis a good practice to prefill these with rig pumps or utility hose. HYDRIL Operator's Manual BOP Test Unit CHAPTER FIVE MAINTENANCE AND TROUBLESHOOTING It is suggested that the following components be maintained or inspected as noted below. This is only a basic guide to follow until each operator can establish his own routine maintenance program to suit prevailing conditions and the frequency of use. "itis suggested that the following components be inspected every thirty days, or as noted **" Y-STRAINERS Check the Y-strainers every 30 days and clean if necessary. CHECK VALVES (One-way check valves are intended to prevent an undesirable upstream flow of pressure in the control system hydraulic circuit PRESSURE SAFETY HEAD The system safety head / rupture disc assembly is set to burst and exhaust pump discharge in the event that the system becomes over-pressurized (12,500 psi). If the rupture disc bursts, replace only with a 12,500 PS! rupture disc. HIGH PRESSURE HOSE ASSEMBLIES ‘The high pressure hose assemblies should be inspected for frayed, damaged or wom spots before each use.
