Con relacién a la sugerencia de EDELCA que ef Consorcio deberia suministrar una Cruceta completamente tabrada de tepuesto, ‘Como se muestra en los analisis adjuntos las tensiones son bajas. . De hecho fas verdaderas tensiones serian aun més bajas que en los analisis ya que sGlo fue necesario excavar hasta un didmetro interior de 330mm y no 340mm como se sugiere en los calculos. El representante de EDELCA Mr. Cheetham de PB Power fue testigo del hecho de que la excavacién suprimié todos los defectos de material y la reparacin se realiz6 conforme al procedimiento acordado. Por eso, ya que ta cruceta reparada cumple con todas fas exigencias funcionales y tecnicales de 1a especificacién, el Consorcio no considera que haya ninguna necesidad ni exigencia contratual para suministrar una craceta de repuesto, 3. With reference to the discussions during Technical Meeting no. 28, held in Finland on 24% ‘August, concerning defects in the runner crossheads, ref. Minutes of Meeting item 12. As agreed during the meeting a test piece has been taken from the areas with UT indications on the upper side of the hole in ear no 4 of crosshead no 2. ‘The test piece has being machined and examined by means of magnetic particle inspection. ‘The inspection has found a number of small indications, some of which are linear and up to 2-3 mm in length. A photograph of the MT inspected surface is enclosed for reference. The upper edge of the test peace is near the surface in the hole bored in the crosshead ear. Thus the indications are located 15- 30 mm beneath the surface in the hole. ‘These indications are outside the acceptance criteria established by the Consortium. These criteria are based on intemal stress level limits of 50% of yield strength at normal operation, when calculated by simple handbook methods, ie. stress levels regardless of local effects. However as we have previously discussed these are standard criteria which are applied, regardless of size of the casting and stress levels, to ensure that potentially significant defects are given specific consideration. For Caruachi it has been agreed that the acceptance criteria of 1/3 of yield strength may be applied on local stresses found by finite element calculation. Further the design of this part of the crosshead is primarily determined by the design of the lever and thus the stress levels are even lower in this area of the crosshead. We enclosed a powerpoint file “New_Crosshead_Results”, were one picture shows a detail from the original calculation, showing that max stress [evel in the surface area of the indications is 60 Mpa, ic. 14,5 % of the yield strength, The stress in the area of the fault is even lower. The normal way to repair castings is to excavate and then repair the defective zone. In this ‘case because of the location of the defects in the middle of the ear in the thickness direction, even though the defects are small, the excavation will be so large that they will have to be treated as a major defect. Our recommendation is therefore to leave the defects without repair, as we belicve that such a large repair will not increase the quality of the casting even allowing for the repair to be heat treated. If Edelea do not wish to accept this recommendation various repair methods are proposed to suit the manufacturing status of each of the crossheads: ‘© For crossheads nos. 2, 3, 4, 5 and 6, (which are as cast) the defects would be to excavate and repaired in accordance with the Skoda weld procedure (enclosed). ‘+ For crosshead no 1, which is machined to final dimensions, we would machine away the defective zone and install a bushing by shrink fit, a traditional repair method. The UT inspection of crosshead no. | showed that the defective zone was down to 30 mm ‘underneath the surface in the hole, therefore we would install a bushing with 35-mm wall thickness. To investigate the consequences of such an operation by calculation, we have made a conservative evaluation by enlarging the assumed size of the hole from 260 mm to 340 mm.
