Safety
Obey the safety instructions in this chapter when you install, operate or repair the unit. Read the
safety instructions before you do work on the unit. Obey these instructions to prevent injury or
death, or damage to the equipment.
Warnings
Read and obey all warnings that are attached to the unit.
This document uses these warnings:
WARNING! The electrical warning tells you about dangerous electrical conditions
which can cause injury, death or damage to the equipment.
WARNING! The general warning tells you about non-electrical conditions which can
cause injury, death or damage to the equipment.
WARNING! The ESD warning identifies components which are sensitive to damage
from electro-static discharge.
8 Safety
Work safety
• Only electricians with ABB authorization can do work on the unit.
• Before you do work on the unit, read the safety instructions in Hardware manual ACS880-104
inverter modules [3AUA0000104271] and in Safety instructions for ACS880 multidrive
cabinets and modules [3AUA0000102301].
• Obey all local safety rules.
• Do not do work on an energized unit.
• Before you do work on the unit, set the main power to OFF.
• After the main power is set to OFF, wait 5 minutes before you do work on the unit.
• Before you do work on the unit, use a multimeter to make sure that:
o There is no voltage between the AC terminals U, V and W, and the ground
o There is no voltage between the DC terminals UDC+ and UDC-, and the ground.
Electrical safety precautions
WARNING! Do the electrical safety precautions before you do work on the unit. Obey
the precautions to prevent injury or death, or damage to the equipment.
1. Identify the work location.
2. Fully disconnect the circuit before you do work on it.
3. Wait for a minimum of 5 minutes before you do work on the unit.
4. Lock the unit to prevent accidental connection and attach warnings.
5. Safety live electrical parts against touch.
6. Measure the terminals to make sure that there is no voltage present.
7. Ground the unit when necessary. Obey local laws and EN 50110-1:2004.
8. Get a work permit before you do work on the unit.
Static electricity
WARNING! Use ESD protection when you do work on the unit.
Do not touch the printed circuit boards (PCBs) unless it is necessary, because they are sensitive
to electro-static discharge (ESD). Use ESD protection such as an ESD mat and wristband when
you touch the PCBs.

Target audience
Expert-level ABB service personnel.
Contents of the manual
This manual contains the service instructions for the ABB ACS880-104 R6i and R7i inverter
modules. In this manual, the ACS880-104 drive module is referred to as the unit.
This manual tells you how to remove and replace the serviceable components in the unit.
For installation information, refer to Hardware manual ACS880-104 inverter modules
[3AUA0000104271].
For safety instructions, refer to Safety instructions for ACS880 multidrive cabinets and modules
[3AUA0000102301].

Terms and abbreviations
Term/abbreviation Explanation
BCHM The charging monitoring board.
DC link DC circuit between the supply and inverter units.
DC link capacitors Energy storage to stabilize the intermediate circuit DC voltage. Contained within
the inverter module.
Drive A frequency converter that is used to control an AC motor.
ESD Electro-Static Discharge. An electrical discharge caused by static electricity.
Frame Refers to units with a similar mechanical construction.
I/O Input/Output
IGBT Insulated Gate Bipolar Transistor. A voltage-controlled semiconductor used in
inverters due to easy controllability and high switching frequency.
Intermediate circuit Refer to DC link.
Inverter An inverter changes a direct current and voltage to an alternating current and
voltage.
Inverter module An inverter module contains the inverter bridge, related components and DC link
capacitors in a metal frame. Inverter modules are installed in cabinets.
Inverter unit One or more inverter modules that are controlled by one control board. One
inverter unit typically controls one AC motor.
Main contactor An electrically controlled main switching device.
Parameter A user-adjustable operation instruction or a signal.
ZCU A control unit to transmit external control signals to the inverter module.
ZGAD The gate driver adapter board.
ZINT The main circuit interface board.
ZMU The memory unit attached to the control unit.
ZPOW A power supply board.

Maintenance
This chapter tells you how to remove and replace components in the unit.
Prepare the unit for maintenance
Most of the maintenance procedures are done with the unit out of the cabinet.
To prepare the unit for maintenance:
• Remove the unit from the cabinet
• Set the unit on its right side (when you look from the front) on to a strong surface.
Maintenance tools
• Philips and flat screwdrivers
• Torx drivers (T10, T15, T20 and T25)
• Socket wrench set (7 mm, 10 mm and 17 mm)
• Hexagonal drivers (4 mm)
• Needle-nose pliers
• Wire cutters
• ESD protection (mat and wristband)
• Cleaning solution
• Thermal compound
• Multimeter

Maintenance in the cabinet
In the cabinet, you can:
• Replace the fan assembly
• Replace the ZCU control unit.
Do other procedures with the unit out of the cabinet, refer to Prepare the unit for maintenance.

Maintenance procedures
WARNING! Only electricians can do maintenance on the unit.
This section contains the maintenance procedures for the serviceable components in the unit.
Fan assembly replacement
To replace the fan assembly, you do not have to remove the unit from the cabinet.
Replace the fans as an assembly.
To remove the fan assembly:
1. Remove the M5x10 (T25) screws to release
the cover plate.
2. Remove the cover plate to get access to the
fan connectors. The R6i has 1 connector
(X6) and the R7i has 2 connectors (X5 and
X6).
On the R7i, record the positions of the
connectors.
3. Disconnect the fan connector(s).
4. Remove the M5x10 (T25) screws which
lock the fan assembly.
5. Move the fan assembly to the front of the
unit to release it.

To install the fan assembly:
1. Align the tabs on the fan assembly with the slots in the unit.
2. Move the fan assembly into position.
3. Install and tighten the M5x10 (T25) screws to lock the fan assembly.
4. Connect the fan connectors in the correct sequence.
5. Attach the cover plate.
6. Install and tighten the M5x10 (T25) screws to lock the cover plate.
Main cover removal
Remove the main cover to get access to the components in the unit. The main cover is on the left
side of the unit (when you look at it from the front).
To remove the main cover:
1. Remove the M5x10 (T25) screws which
lock the main cover.
2. Lift the main cover to remove it.
To attach the main cover:
1. Put the main cover onto the unit.
2. Install and tighten the M5x10 (T25) screws.

ZCU control unit replacement
To replace the ZCU control unit, you do not have to remove the unit from the cabinet.
To remove the ZCU control unit:
1. Remove the XDIO terminal block from the
ZCU.
2. To disconnect the cable of the temperature
sensor, lift the X209 connector clip with a
flat screwdriver.
3. Loosen the M4x8 (T20) screws which lock
the ZCU.
4. Pull the ZCU carefully to disconnect the D-
connector.
5. Carefully lift the ZCU off the tabs to prevent
damage to the cable of the temperature
sensor.
To install the ZCU control unit:
1. Put the ZCU onto the tabs.
2. Connect the D-connector.
3. Tighten the M4x8 (T20) screws to lock the ZCU.
4. Connect the cable of the temperature sensor to the X209 connector.
5. Install the XDIO terminal block.

ZCU battery replacement
Before you start, remove the ZCU control unit (refer to ZCU control unit replacement).
To replace the ZCU battery:
1. Remove the M4x8 (T20) screws at the ends
of the ZCU.
2. To see the battery, remove the XD2D
terminal block.
3. Carefully lift the edge of the ZCU cover on
the side with the terminal blocks.
4. Carefully pull the battery out of the battery
holder.
5. Carefully put a new CR2032 battery into
the battery holder.
6. Close the ZCU cover.
7. Tighten the M4x8 (T20) screws.
8. Install the XD2D terminal block.
9. Replace the ZCU control unit (refer to ZCU
control unit replacement).

Temperature sensor replacement
Before you start, remove the fan assembly (Fan assembly replacement) and the ZCU control unit
(refer to ZCU control unit replacement).
To remove the temperature sensor:
1. Remove the M4 (7 mm) nuts which hold the
bottom tab.
2. Remove the tab which locks the
temperature sensor cable.
3. Remove the M4 (7 mm) nut which locks the
temperature sensor holder.
4. Pull the temperature sensor cable through
the opening to the inner part of the unit.
5. Remove the temperature sensor holder
from the inverter module.
6. Cut and remove the cable tie which locks
the temperature sensor cable to the holder.
7. Carefully move the temperature sensor to
the wider opening in the holder and remove
the sensor.

To replace the temperature sensor:
1. Install the temperature sensor into the holder.
2. Use a cable tie to lock the temperature sensor cable to the holder.
3. Install the temperature sensor holder into the unit.
4. Install and tighten the temperature sensor holder with the M4 (7 mm) nut.
5. Pull the temperature sensor cable through the opening to the front of the inverter module.
6. Attach the plastic tab to lock the temperature sensor cable.
7. Install and tighten the M4 (7 mm) nuts.
8. Replace the ZCU control unit (refer to ZCU control unit replacement) and the fan assembly
(refer to Fan assembly replacement).

ZPOW power supply board replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
To remove the ZPOW power supply board:
1. Disconnect the cables from the X203,
X216, X217 and X218 connectors. Record
the position of the connectors.
2. Remove the M3x6 screws (T10) which lock
the ZPOW board.
3. Push the PCB supports with pliers to
release the ZPOW board.
4. Carefully remove the ZPOW board.
To install the ZPOW power supply board:
1. Carefully put the ZPOW board into position.
2. Align and push the ZPOW board on to the
PCB supports.
3. Install and tighten the M3x6 screws (T10).
4. Connect the cables to the X203, X216,
X217 and X218 connectors.

ZINT main interface board replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
To remove the ZINT main interface board:
1. Loosen the (PZ1) screws which lock the
X201 D-connector.
2. Disconnect the D-connector X201.
3. Disconnect the cables from the X202,
X203, X205, X206, X211, X212, X213 and
X214 connectors.
4. Remove the M3x10 screws (T10) which
lock the ZINT board.
5. Push the PCB supports with pliers to
release the ZINT board.
6. Carefully remove the ZINT board.
To install the ZINT main interface board:
1. Make sure that
a. Correct RatingID is pre-programmed on spare part ZINT
OR
b. ZINT board is suitable for spare part use and programmable on-site.
Refer to the instructions delivered with the spare part. More instructions available in IHMM.
2. Carefully put the ZINT board into position.
3. Align and push the ZINT board on to the PCB supports.
4. Install and tighten the M3x6 screws (T10).
5. Connect the cables to the X202, X203, X205, X206, X211, X212, X213 and X214 connectors.
6. Connect the X201 D-connector.
7. Tighten the (PZ1) screws which lock the D-connector.

BCHM charging monitoring board replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
To remove the BCHM charging monitoring board:
1. Disconnect the cables from the X1, X2, X3
and X4 connectors.
2. Remove the M3x6 screws (T10) which lock
the BCHM board.
3. Carefully remove the BCHM board.
To install the BCHM charging monitoring board:
1. Carefully put the BCHM board into position.
2. Install and tighten the M3x6 screws (T10).
3. Connect the cables to the X1, X2, X3 and X4 connectors.

Clamping capacitor replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
To remove the clamping capacitor:
1. Remove the M6x12 screws (T25) which
lock the clamping capacitor.
2. Remove the clamping capacitor and the
plastic shield.
To install the clamping capacitor:
1. Install the clamping capacitor into the plastic shield.
2. Put the clamping capacitor with the plastic shield into position.
3. Install and tighten the M6x12 screws (T25).

DC busbar replacement for R6i
DC busbar removal is necessary to access some components, such as the IGBTs.
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start, remove the clamping capacitors (refer to Clamping capacitor replacement).
To remove the DC busbars:
1. Remove the 4 M5x12 (T20) screws.
2. Remove the 3 M6x12 (T25) screws.
3. Remove the M4x8 (T20) screw which
connects the charging resistor cables.
4. Loosen the screw terminals (4 mm
hexagonal) which connect the busbar to the
contactor.
5. Remove the DC+ busbar carefully.

6. Remove the 4 M5x12 (T20) screws.
7. Remove the 2 insulation spacers.
8. Remove the 2 M6x10 (T25) screws.
9. Remove the M6x12 (T25) screw.
10. Remove the M4x8 (T20) screw which holds
the test point cable.
11. Remove the insulation shield.
12. Disconnect the X4 connector from the
BCHM board.
13. Remove the DC- busbar carefully.
To install the DC busbars:
1. Install the DC- busbar carefully.
2. Connect the X4 connector to the BCHM
board.
3. Install the insulation shield.

4. Install and tighten the 2 insulation
spacers.
5. Install and tighten the 2 M6x10 (T25)
screws.
6. Install and tighten the M6x12 (T25) screw.
7. Install and tighten the M4x8 (T20) screw
which holds the test point cable.
8. Install and tighten the 4 M5x12 (T20)
screws.
9. Install the DC+ busbar carefully.
10. Install and tighten the 3 M6x12 (T25)
screws.
11. Install and tighten the M4x8 (T20) screw
which connects the charging resistor
cables.
12. Tighten the 3 screw terminals (4 mm
hexagonal) which connect the busbar to the
contactor.
13. Install and tighten the 4 M5x12 (T20)
screws.

DC busbar replacement for R7i
DC busbar removal is necessary to access some components, such as the IGBTs.
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start, remove the clamping capacitors (refer to Clamping capacitor replacement).
To remove the DC busbars:
1. Remove the 4 M5x12 (T20) screws.
2. Remove the 4 M6x12 (T25) screws.
3. Remove the M4x8 (T20) screw which holds
the test point cable.
4. Remove the DC+ busbar carefully.
5. Remove the 4 M5x12 (T20) screws.
6. Remove the 4 insulation spacers.

7. Remove the insulation shield.
8. Disconnect the X4 connector from the
BCHM board.
9. Remove the DC- busbar carefully.
To install the DC busbars:
1. Install the DC- busbar carefully.
2. Connect the X4 connector to the BCHM
board.
3. Install the insulation shield.
4. Install and tighten the 4 insulation
spacers.
5. Install and tighten the 4 M5x12 (T20)
screws.
6. Install the DC+ busbar carefully.

7. Install and tighten the 4 M6x12 (T25)
screws.
8. Install and tighten the M4x8 (T20) screw
which holds the test point cable.
9. Install and tighten the 4 M5x12 (T20)
screws.

ZGAD/IGBT assembly replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start, remove the clamping capacitors (refer to Clamping capacitor replacement) and
the DC busbars (refer to DC busbar replacement for R6i or DC busbar replacement for R7i).
To remove the ZGAD/IGBT:
1. Disconnect the X200 connector.
2. Remove the 2 M6x12 (T25) and 4 M5x12
(T20) screws which lock the ZGAD/IGBT
assembly.
3. Lift the ZGAD/IGBT assembly carefully from
below the AC busbar.
4. Clean the surface of the heat sink to
remove the thermal compound. You can
use an abrasive material, but be careful to
prevent damage to the surface.
To install the ZGAD/IGBT:
1. Make sure the surface of the heat sink is
cleaned and flat.
2. For thermal compound of the ZGAD/IGBT
assembly, refer to the instructions that
came with the spare part kit.
3. Install the ZGAD/IGBT assembly carefully
below the AC busbar.
4. Install and tighten the 4 M5x12 (T20)
screws and the 2 M6x12 screws (T25).
5. Connect the X200 connectors.

DC link capacitor assembly replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start:
• Remove the clamping capacitors (refer to Clamping capacitor replacement)
• Remove the DC busbars (refer to DC busbar replacement for R6i or DC busbar replacement
for R7i)
• Make sure you use reformed capacitors (refer to Capacitor reforming instructions
[3BFE64059629]).
To remove the DC link capacitor assembly:
1. On units without a contactor, remove the
M5x10 (T20) screws at the top of the back
plate.
2. Remove the M5x8 (T20) screw at the
bottom of the DC link capacitor assembly.
3. Remove the M10x25 (17 mm) bolts which
connect the AC busbars.
4. Remove the M6 nuts which lock the back
plate to the right side plate.
5. Record the positions of the cables
connected to the capacitor busbar
terminals.
6. Remove the M4x8 (T20) screws to
disconnect the capacitor busbars.
7. Carefully lift the heavy DC link capacitor
assembly from the frame.

To install the DC link capacitor assembly:
1. Install the DC link capacitor assembly into
the unit.
2. Connect the cables to the capacitor busbar
terminals in the recorded positions.
3. Install and tighten the M4x8 (T20) screws to
connect the cables.
4. Install and tighten the M10x25 bolts which
connect the AC busbars.
5. Install and tighten the M6 nuts which lock
the back plate to the frame.
6. Install and tighten the M5x8 (T20) screw at
the bottom of the DC link capacitor
assembly.
7. On units without a contactor, install and
tighten the M5x10 (T20) screws at the top
of the back plate.

DC link capacitor replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start:
• Remove the clamping capacitors (refer to Clamping capacitor replacement)
• Remove the DC busbars (refer to DC busbar replacement for R6i or DC busbar replacement
for R7i)
• Remove the DC link capacitor assembly (refer to DC link capacitor assembly replacement)
• Make sure you use reformed capacitors (refer to Capacitor reforming instructions
[3BFE64059629]).
To remove a DC link capacitor:
1. Remove the nuts which lock the capacitors
to the back plate.
2. Remove the back plate.
3. Remove the insulation shield.
4. Remove the M6x10 (T25) screws which
connect the capacitor to the busbars.
5. Remove the capacitor.
To replace a DC link capacitor:
1. Install the capacitor.
2. Install and tighten the M6x10 (T25) screws which connect the capacitor to busbars.
3. Install the insulation shield.
4. Install the back plate.
5. Install and tighten the nuts which lock the capacitors to the back plate.

Discharging resistor replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start:
• Remove the clamping capacitors (refer to Clamping capacitor replacement)
• Remove the DC busbars (refer to DC busbar replacement for R6i or DC busbar replacement
for R7i)
• Remove the DC link capacitor assembly (refer to DC link capacitor assembly replacement).
To remove the discharging resistors:
1. Record the positions of the cables that
connect to the charging resistors.
2. Disconnect the cables from the discharging
resistors.
3. Remove the M5x10 (T20) screws which
hold the discharging resistor.
4. Remove the discharging resistor.
5. Clean the surface of the heat sink to
remove the thermal compound. You can
use an abrasive material, but prevent
damage to the surface.
To replace the discharging resistors:
1. Make sure the surface of the heat sink is cleaned.
2. Apply the thermal compound to the bottom of the discharging resistor.
3. Install the discharging resistor.
4. Install and tighten the M5x10 (T20) screws which hold the discharging resistor.
5. Connect the cables to the charging resistors in the recorded positions.

Main contactor replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
Before you start:
• Remove the clamping capacitors (refer to Clamping capacitor replacement)
• Remove the DC busbars (refer to DC busbar replacement for R6i or DC busbar replacement
for R7i).
To remove the main contactor:
1. Loosen the screw terminals (4 mm
hexagonal) on the input side.
2. Remove the M6 nuts (10 mm) which hold
the DC+ busbar on the input side of the
contactor.
3. Disconnect the charging resistor cables
from the input side.
4. Remove the M6x20 (T25) screws which
hold the contactor.
5. Loosen the screw terminals to disconnect
the terminal wires.
6. Carefully remove the contactor and the
DC+ busbar from the unit.
7. Remove the busbar from the contactor.

To replace the main contactor:
1. Attach the terminal wires:
Red to terminal A1
Black to terminal A2
White to terminal 13X
Blue to terminal 14X
2. Tighten the screw terminals.
3. Put the DC+ busbar into the contactor
terminals.
4. Align the contactor and busbar with the
screw holes and threaded studs.
5. Install and tighten the M6x20 (T25) screws.
6. Tighten the screw terminals which connect
the DC+ busbar on the input side.
7. Install and tighten the M6 (10 mm) nuts
which hold the busbar.
8. Connect the charging resistor cables on
the input side.

Charging resistor replacement
WARNING! Use ESD protection when you touch the printed circuit boards.
To remove the charging resistors:
1. Disconnect the input and output wires.
2. Remove the M4x8 (T20) screws which hold
the charging resistors.
3. Remove the charging resistors.
To replace the charging resistors:
1. Align the charging resistors with the screw
holes.
2. Install and tighten the M4x8 (T20) screws.
3. Connect the input and output wires.
