FOREWORD The HDI system fited tothe new DW12 TED4 engine is based on the system fitted to the DW 10 engine and includes the follwing additional features: = oylinder hoad with 16 valves (4 valvesicylinder), * double complex shape air intel ducts in he cylinder haad (varabie swirl), * variable geometry turbocharger The HDI systam is used to fullll the requiemants of the cunen! standards regarding tha following: * aepotlution, * driving pleasure, * fuel saving, * mechanical miability. In addition to these features, a powerful palkdant partie fitration system has been developed. BOSCH HDI EDC 152 INJECTION SYSTEM AND PARTICLE FILTER Chapter? A+ DEPOLLUTION Fuel combustion causes the emission of the following pollutants: * carbon doxide (C02), * carbon monoxide (CO), * unbumed hydrocarbons (HC), * nitmgen oxdde (NOx), * carbon particies. Antipollution regulations are being tightened up and lead to the following developments: * metalation of an exhaust gas meyeling device (EGR) lo reduce nitragen oxo ‘emissions (NOx) (water coated), * Petalation of a throne housing (EGR) to improve exhaust gas recycling. Fitting a calalyic converter reduces the following pollutants: * carbon monoxide (CO}, * unbumed hydrocarbons (HG), * carbon paricies, Fitting a 16 valve cyinder head reducas tha following pollutants: # nitragen oxides (NOx), + carbon partides. The dual intake air infet ducts in the cylinder head help to recon pollutant particles. The titer system removes black smoke and pollutant partices al fll load or during transitory operation, thus helping to protect the environment. BOSCH HDI EDC 15¢2 INJECTION SYSTEM AND PARTICLE FILTER: Chapter 1 B - MAIN DESIGN OF THE DWi2 TED4 ENGINE Up until now, diesel engines fitted to touring cars have used indirect injection. In indired injection, the fuel is injected under a maximum pressure of 300 bar into a combustion prachamber. In direct injection, the fuel is injacted clractly onto the top of the piston. Engine efficiency is improved due to: * better quatty of the airtuel mixture, = duction in hoat losses, # dime! combustion in tha cyfinders. Features of the new cylinder head design of the OW12 TED engine: * oyinder head with 16 valves, * specific location of the diesel injectors (central and vertical, optimisation af antuel mixture), + double complex shape air inkot marilolds in the cylinder hoad (variablo swid), * no precombusiion chamber, + specific location of the heater phigs (on the rear of the cylinder head). Modilications used Io improva the efficiency of te DW12 TED engines: © variate geometry turbocharger (higher turbocharging pressure at lew engine speods), * optimisation of the let and exhaust maniiolds, «solar valve rockers limiting losses caused by friction, = waight reduction, Note: The above modilications also hap te reduce pollutant emissions directly. BOSCH HDI EDC 152 INJECTION SYSTEM AND PARTICLE FILTER Chapter? PRINCIPLE OF HDI The device, developed in collaboration with BOSCH, is used to work out an ideal infection law, Injection is parlormed at very high pressure using an injaction rail which is common bo tha electrohydraubc injectors (called common rai) The common injection rail is maintainad al a very high pressure. The injection pressure may reach 1380 bar al high engine speed. The injedion ECU integrates the following parameters: * engine speed, * coolant temperature, * tir temperature, tual temperature, * ful pressure, * pressure in the intet maniiold, * almospheric pressure, * position of the accelerator pedal, «airflow, The injection EGU: * works oul the injection time from the ul pressure, © controls, if necessary, a pro-injection (Io reduce combustion noise) and the main nection, © controls the fuel flow injected by the electrohydrauiic injectors. Advantages of the eectronic manapement system: * driving pleasure (50% additional torque at low engine speeds and 25% moro power) * increase in engine efficiency (around 20% Wel saving), * reduction of pollutant emissions (002,00, HC, and carbon partides), BOSCH HDI EDC 15¢2 INJECTION SYSTEM AND PARTICLE FILTER: Chapter 1 - PARTICLE FILTRATION PRINCIPLE The aim of the fitration system is to reduce emissions of particles released into the almosphere (black smoke reteased at full lead orduring transitory operation). A particle filter is fitted on the exhaust pipe and traps the particles as the exhaust gas passes through. The accumuation a! pariicies whilst the engine is operaling leads to the progressive clogging up of the particie fier To prevent the partidie fiter fram becoming blocked, it must be "agenerated”. A» PARTICLE FILTER REGENERATION PRINCIPLE Flgeneration consists of periodically burning off the particles accurnulated in the particle filler assentially consisting of carbon and hydrocarbons. These particles on the particle fiter bum in the peasence of oxygen al a temperature of 550°C (regeneration limit). Rogeneration of the particle Alter is controlled by the injaction system, The injection system triggers an additional injection to increase the initial tamperature of the exhaust gases from approcimasely 150°C (urban driving) to 450°C at the inlet of the catalytic converter, This increase in temperature occurs in 2 steps: * @ post injection (alter Top Dead Certm) creates a post combustion in the oylinder and leads io an increase in temperature of 200- 250°C, * an additional pos! combustion, generated by an oxidation calalylic converter placed upstream of the particle fle, deals with the unbumed hycrocatons (HC) from the post injection. The temperature increases by POO'C which iow the combustion imt of $50°C to be reached. B» FUEL ADDITIVE FUNCTION To lower the regeneration Imi, Eolys, acerine based composite, is added in the fuel which lowers the particia combustion tamperature tram 550°C to 450°C: ‘Gering is. used in an organic solution stored in an additional tank, localed near 10 the tual tank: In order to inject an amount of additive proportional to the amount of fuel injected, an additive sysiomhas been developed. The system consists of the folowing components: # a suction device with low lewel detection on the additive tank, * an adkitive injection system in the fuel tank, * aspecific ECU controling the additive function. BOSCH HDI EDC 152 INJECTION SYSTEM AND PARTICLE FILTER Chapter? V- SAFETY INSTRUCTIONS. Note: The safety recommendations ave given in a document contaned in the mechanical file of the vehicle in question. A- FUEL SUPPLY CRCUT IMPORTANT: Given the very high pressures (1350 bar) in the high pressure fuel circuit, follow these instructions. Donet smoke near io the high pressure circuit during repairs. Avoid working near to flames or sparks. When the engine is running: = do nol work on tho high prossuro ful circa, * aways remain oul of the range of a possible jet of fuel which may cause ‘serious injury, * never put your hand near to a kak on the high pressure fuel circuit, After switching off the enging, wail for 30 seconds before starting work. Note: it is necessary fo wait for 30 seconds to allow the high pressure fue! cireuit fo, rewrn to atmospheric pressure. For all repair work, if is recommended thal gloves and protective goggles are worn, 8 - FUEL ADDITIVECIRCGUIT Dornet smoke near io the fuel ackitive circast during repairs, Avoid working naar to flames or sparks. The additive is a slight skin initant; i is recommended that gloves and protective ‘goggles are worn. Environmental protection: used additive and the components used for cloaning tho filter must be treated. The fuel heater consists of a healing resistor. BOSCH HDI EDC 15¢2 INJECTION SYSTEM AND PARTICLE FILTER: 23 Chapter 4 The turbocharger consists of the following components: * a chamber linked to the engine exhaust function, * achampber linked to the intel function, * @lurbing anda compenssor, joined together by a shalt, The turbine, driven by the exhaus! gases, drives the compressor which /cOMpresses the inlet air. The movement of the piston (12) allows the inlet cross section of the exhaust turbine to be varied in order to allerihe speed of the axhaus! gases. The mgulation electovalve controls the turbocharging pressure regulator piston (13), The twrbocharging pressure is regulated progressively and is controled by a cartographic map (injection EGU). Note: Lubvication of the turbocharger: careful lubvication is required due to the very high speeds of the moving parts and the high temperatures to be dissipated. The pressurised ol required for this function is taken from tha angina’s oil circuit. IMPORTANT: Betore switching all the engine, & is essential to let the engine rotum to ide speed. Failure to comply with this condition will everdually destroy the turbocharger (due te lack of lubrication). BOSCH HDI EDC 152 INJECTION SYSTEM AND PARTICLE FILTER 24 ‘Chapter4 G~ OPERATION AT LOW ENGINE SPEED The gas flow passing through the exhaus! turbine (14) is iow, To increase the turbocharging pressure, a maximum amourt of energy must be converted in the turbine. The exhaust gases must be made to pass though a smal cross section: the finnod diffusor piston (12) is closed. Note: The finned diffuser piston is cixzed when it is nol controled pneumatically. BOSCH HDI EDC 15¢2 INJECTION SYSTEM AND PARTICLE FILTER: 25 ‘Chapter 4 D- OPERATION AT HIGH ENGINE SPEED Turbocharging pressure regulation: the energy of the exhaust gases & controled by adjusting the speed al which the gases enier the exhaust turbine by akoring the position of the finned diftuser piston. Contrary 19 a fined geometry turbochargor, all of the exhaust gas flow passes: through the exhaust turbine (no energy lost). Warning: The ait temperature sensor is incorporated inte the air flowmeter. Role of the injection ECU depending on the information received: * 1p reguiate the temperature of the iniet air by operating the inet air heater throttle control clectrovalve. Note: When the air jemperature senscr (1310) & fawty, the ECU uses a replacement value af 50°C. Note: The information from the exterior air lemperaiure sensor (6415) located in the door mirror is used by the ECU to perlorm comparison tests. The axteriar air sensor & controled by the frant AH door station (9050). The inlet ait healer is used io increase the combustion temperature required 10 regenerate the particle fiter. B- DESCRIPTION The ait’air heat exchanger, which cocks the inlet air in the cylinders, is surrounded: by an ain water exchanger which heats the intet air.
