Common safety warnings and decals Safety Safety Safety should be a major concem for every person in your plant. Although much of the responsibility for everyday safety rests upon the operator, it is vital that everyone involved with the equipment makes safety the top priority Although this safety section covers a wide range of information to help prevent accidents, it cannot cover every conceivable circumstance. Please understand that nothing substitutes for common sense. Always, remember that you are ultimately responsible for ‘your own safety—and that you affect the safety of those around you. No attempt has been made in this safety section to explain the workings of the individual pieces of equipment used in your pumping system. Because this knowledge is critical for the safe and proper operation and maintenance of your equipment, you ‘must read and understand the entire operation and maintenance manual, Other sections of this manual contain specific safety recommendations for installation, startup, adjustments, checks, and maintenance. See the Table of Contents and review these sections before performing any work on the equipment. @awns Safety: Safety guidelines for Installation, Operation, and Maintenance Safety guidelines for Installation, Operation, and Maintenance Be certain to follow the safety regulations of the responsible contractor, facility manager, and liability- insurance company whenever you install, operate, or service Schwing Bioset equipment. Observing these regulations is the responsibility ofthe contractor and operator. Some supplementary safety recommen- dations follow. ‘Before performing any work, review this operations- and-maintenance manual and all relevant contract drawings as required. ANSI standard 2244.1-2003 (£2008) sets down ‘minimum safety requirements covering lockout or tagout of energy sources for personal safety. Always defer to the Owner’s established lockout tagout procedures when performing maintenance. Establish and maintain an active safety and accident- ‘prevention program for operators and maintenance personnel. Good preventative-maintenance programs are essential for the safe operation of this equipment, Use good-housekeeping practices for all equipment and surrounding areas. Keep the area around the ‘equipment clean and free of obstacles to provide easy access and to prevent interference with its operation, Allow only authorized, properly trained personnel to install, operate, and maintain this equipment. Keep all unauthorized personnel out of the work area during installation, operation and maintenance activites. All personnel must know the location and operation of the emengency controls. See control-ayout drawings on the electrical schematic in the Electrical system main section, Safety decals are placed on equipment atthe location of the hazard. Replace worn or damaged decals as required. Common safety warnings and decals Caution: Avoid equipment damage by using only the designated lifting points provided A Warning! Danger of amputation! The inlets and discharge openings are designed to connect the equipment so the flow of material into and out of the equipment is completely enclosed. Equipment with rotating or reciprocating parts must not be operated or adjusted unless all moving clements are completely enclosed and all covers/ guards are in place. Safety: Common safety warnings and decals Warning! Danger of injury from rapidly expelled material! Sludge discharge lines operate under high pressure. Before working on the pump ot material pipeline, relieve all the pressure on the line by operating the ‘material pump in reverse. Refer to the Material Pump section of Planned Maintenance under the head “Clean the pump before performing maintenanc instructions. for Ensure pipeline pressure gauges are at zero pressure before disconnecting clamps or flanges. Do not install or repair damaged pipes, tings, or hoses. Replace damaged pipeline components immediately. Safety: Common safety warnings and decals A Marine! Stored Hydrate Energy! Before working on hydraulic systems depressurize the entire system and secure the electrical and hydraulic controls in the off or neutral position. Ensure hydraulic pressure gauges are at zero pressure before servicing hoses or fittings. Do not install or repair damaged pipes, fittings, or hoses. A Schwing Bioset system consists of one or more sets of the following ‘equipment. + Hydraulie power pack + Material pump ‘The Schwing Bioset system is custom-designed to pump dewatered sludges or slurries through pressurized steel pipelines to driers, incinerators, or distribution systems. The electric motor of the hydraulic power pack drives the hydraulic pumps, which in tum drive the cylinders of the material pump and the hydraulic motors of the screw feeder or agitator hopper (if present. Custom controls, monitors, and sensors, when installed to specifications, provide automatic and dependable operation of your Schwing Bioset pumping system. ‘A further description of each piece of equipment follows. Hydraulic power pack ‘The hydraulic power pack drives the equipment, its hydraulic control systems, and the auxiliary equipment such as a screw feeder or the agitator- hopper augers. The power pack consists of an oil reservoir and a steel frame fitted with lifting eyes. ‘The electric motor, hydraulic pump, flow-control Overview: Description of equipment valves, and electric control enclosures are all ‘mounted on the power pack. Additional equipment and configurations may vary ‘with each installation. Other equipment may include oil coolers, auxiliary hydraulic pumps, special valves, control instruments, sound covers, and so forth. The material eyfinders line up with the differential hydraulic cylinders that power the ‘material piston head (ram) during suetion and pressure strokes, A fluid-filled chamber called the water box separates ‘the material cylinders from the differential cylinders. ‘The fluid cools and lubricates the material ram as it ‘moves through the material cylinder. The fluid also rinses and cools the cylinder rod as it moves through the hydraulic oil seals into the differential cylinders. In addition, the water box provides access for checking the material pump for wear and for changing the material piston head (ram). HOUSING. The poppet valves are activated inthe following sequence: 1, The pumping pistons come to the end of their stroke, that is, one fully extended and one fully retracted. The hydraulic valve drive opens and the ‘open discharge poppet closes, and suetion poppets change state respectively. 2. Both discharge poppets are now closed. Hydraulic pressure increases and the pistons start to operate in the opposite directions, one charging and one discharging, As the discharging piston moves forward, the sludge is compressed in the delivery cylinder. 3. Atthe moment when the compressed shudge in the discharging cylinder equals the pressure of the compressed sludge in the delivery line, the discharge poppet opens and material flows into the pipeline. Because the poppet valve for the discharging cylinder opens only when the material-cylinder pressure equals the pipeline pressure, no material cean flow back into the material pump— minimizing shocks in the pipeline. When planning the equipment installation, allow adequate clearance for periodic inspection and parts replacement, normally a minimum of 48”. Allow a ‘minimum of 24” of clearance for caster rollouts. Use the screwdriver and hammer to tap the anchor into the hole until the top of the anchor is 1/4" (6 mm) below the surface of the concrete. Next, turn the setting too! clockwise until snug. Insert the threaded rod through the base plate or equipment into the anchor a minimum of 4 full threads. Place washer ‘and torque nut on the threaded rod and hand tighten. Use a box end or socket wrench to tighten the torque ‘nut until the torque nut shears off. Caution: the torque ‘ut shears off suddenly--gloves are recommended. The ‘torque nut shears off at approximately 60 ft-lbs. Installations with stand-off connections, such as ‘ralsed computer floors: Insert the threaded rod into ‘the set anchor a minimum of 4 full threads. Pace washer and torque nut on the threaded rod and hand Lighten against the concrete. Use a box end wrench to tighten the torque nut until the torque nut shears off. Caution: the torque nut shears off suddenly--gloves are recommended. The torque nut shears off at approximately 60 f-ibs. Complete the stand-off ‘connection using 2 metric 12-mm nuts and washers to ‘damp the apparatus at the correct stand-off height. —__ Installation; tivdraulic connections Hydraulic connections For more detailed information on the hydraulic connections, refer to drawings in the Hydraulic System section, Review these instructions carefully before connecting, the hydraulic power pack. Read the “Safety during installation” section before proceeding. Schwing Bioset equipment is designed with the highest quality hydraulic piping, fittings, and hoses. See the “Hydraulic fittings and hose catalog” and “Assembly instructions for hydraulic fittings” inthe Hydraulic System scetion. Always follow these uidelines when connecting or servicing the hydraulic system. Always observe all safety regulations. Take great care to keep all tools and components clean. Contamination or residue in lines can damage or destroy hydraulie pumps and motors. Inspect pipes, fittings, and hoses before installing. Do not use them if damaged, Clean all sealing surfaces before assembly, ‘Clean the hydraulic lines with compressed air and ‘lush out with hydraulic oil before connecting. Use 100 psi air for 30 seconds and flush with oi for S minutes, then immediately make the connection. Connect A to A, B to B, ete., as marked on the equipment and as noted on the hydraulic schematic in the Hydraulic-system section. Support hoses whenever possible to prevent wear from vibration or pressure pulses. ‘To prevent damage to the equipment or the piping, ‘ighten all fitings securely using two wrenches, one ‘on the body ofthe fittings and one on the cap nut. Double check al fittings for tightness. The Waltersheid fiaings, in particular, require a very high degree of torque. They should be tightened by a very strong individual using a 3-foot ipe attached to his wrench. Iti fairly easy to under tighten these fittings but quite difficult to overtighten them. Make the hydraulic lines as short and direct as possible to minimize pressure losses but still allow for movement from vibration, Directional changes in the tubing do not always need. to be right-angled with fittings but may be bent to ‘minimize the pressure loss. The tightest radius should be 3 times the tube’s outside diameter (OD). A 38 sm (1.5") tube, for example, must have a minimum radius of 114 mm (4.5") ‘Compensate for the oil used by the new line and filter by refilling the reservoir with the same make and ‘grade of fluid. Add the oil through a 10-micron oil filter, Tubing and fitting installation NS style Note: The Walterscheid profile ring fittings are coated with a clear sliding agent that reduces friction and avoids the need to additionally ol the fitting components In otder to ensue proper threading, always pre- assemble Walterscheid fitings using a spare mating fitting. After pre-assembly, discard the spare fitting If repairs are needed they can be made directly in the pre-assembly adapter. Direct assembly 1, Saw off the tube at right angles and debur it. Do not use a tube cutter; use a sawing machine if pos- sible. Lightly debur the tube ends on the inside and outside. Schwing Bioset recommends the use of bulkhead fitings on the material pump supply and return lines (A&B lines) atthe hose-to-tube connections. The bulkhead fitting restrains movement crested by pulsations in these lines, ‘Ata minimum, bulkhead supports must be fabricated from 1/4" ste! plate, Design all supports with the necessary cross bracing and ‘knee bracing and tie into an approved anchoring system to prevent movement. Drill bulkhead supports 2 mm larger than the outside diameter of the fitting thread. Dimensions for drilling are available from Schwing Bioset upon request. 2. Elbows and unions that do not require bulkhead fittings, such as continuous flow serew feeder ines and low pressure return lines, require a clamp on each sid of the fitting. Properly retrain the clamps near fitings; locate them not less than 2" and not more than 6” from the nut on the fiting. Do not operate equipment without training! Pro-start-up procedures must be carried out in the following situations. + Testing start-up (done only by a Schwing Bioset service technician) + Restart after maintenance ‘Note: First time start-up involves a more detailed set of procedures that must be conducted by a Schwing Bioset service technician at the time of installation, For restarts after long-term shutdown, see Long-term, storage in the Installation section. Hydraulic power pack Review all safety instructions in the Safety section of this manual Before start-up, review the entire Operation section of this manual. Check that the mounting of the hydraulic power pack is level and anchors are secured. 1 Remove the dessicants and other contents of the long-term storage package, if supplied. 1 Check the hydraulic fluid level after all hoses and lines are full; refill them as required (see Lubricant recommendations in the Planned maintenance section). Fill the reservoir through the filler-breather cap using a filter cart with a ‘minimum 10-micron filter. Observe the level in- sight gauge on the side of the reservoir. Be careful not to let any moisture or contaminants enter the system, Ifrestarting the system after a long shutdown, test an oil sample for water contamination or degradation of quality. Change the hydraulic oil ‘and main filter if necessary. ‘Check hydraulic connections and hoses for tightness and condition, 1D Blectrical connections for power and control wiring must be checked by a certified licensed electrician. 1D Check the rotation of the electric motor by quickly switching the unit on and off. The correct rotation is marked on the hydraulie pump. 1D Open hydraulic power pack ball valves. 1B Do not start the hydraulic motor when the temperature is below 20°C (68 °F) or it may cavitate, Warm the area with heaters beforehand if necessary. Gi Check that all guards are in place. Material pump 1 Review all safety instructions in the Safety section of this manual. O Cheek that the mounting of the material pump and screw feeder is level and anchors are secured. Check all hydraulic connections and hoses for tightness and condition, Check the routing of hydraulic lines (e.g, verify that the 4 line on the hydraulic power pack is connected to the A line ball-valve on the material pump). Fill water box with fresh clean water (refer to Planned Maintenance section for flushing details). 3 Gros Operation: Pre-start-up checks C1 Iftesting the unit without pumping material, submerge the material side of the material piston hncad (ram) in water or spray it regularly to keep it wet. Testing longer than 20 minutes atthe ‘maximum material pump speed of 12 strokes per minute will cause damage to the material piston hhead (ram) and poppet valves. D1 Open hydraulic power pack ball valves. Check that all of the proper material pipeline valves are open. 1D Check that all guards are in place. Material pump functions and operation Pump Control Panel Functions Emergency Stop Switch (E-Stop) ‘Supplies power to control pane! output functions. ‘When pulled OUT, panel functions are powered and Control Power On lamp illuminates. Push IN to shut down al system functions. Power to the PLC is maintained when E-Stop is pushed in. All power is removed from the output functions, Pushed in, the Control Power On lamp is no illuminated. The emergency-stop button Control Mode Selector Switch Material pump functions and operation ‘This switch determines the material pump control ‘mode as follows: +LOCAL - Pump functions are controlled via push buttons and selector switches on the Pump Control Panel (PCP). +REMOTE - Except for E-stop and alarm silence/ reset button, all panel functionality is transferred to plant controls Motor Start Starts the motor(s) on the hydraulic power unit. Motor Stop Stops the motor(s) on the hydraulic power unit. Pump Bypass/Load Selector Switch Controls flow of hydraulic fluid to either the material pump (LOAD selected) or directly back to the hydraulic oil tank (BYPASS selected.) Pump Speed Up Push to increase pump speed. Pump Speed Down Push to decrease pump speed. Alarm Silence/Reset Resets alatm conditions (see Material pump alarm conditions section.) Gin Pump Control Panel Operation Local Mode In LOCAL mode, the pump functions are controlled via operators (push buttons and selector switches) on the Pump Control Panel (PCP). The following functions are possible when the mode selector switch is in the LOCAL position: ‘Operating the hydraulic power unit First select the pump(s) to operator (1, 2 or both). To start the hydraulic power unit, press the green ‘MOTOR START push button on the front of the PCP. If there aren't any shutdown alarms (see the alarm section below), the power unit will start unloaded, To stop the power unit, press the extended red MOTOR STOP push button, The power unit wil shutdown immediately. There is a 45second delay before the power unit can be restarted. Motor running pilot lights on the PCP indicate whether the power unit is running and motor stopped pilot lights indicate ‘whether the power unit is stopped. To begin pumping ‘To begin pumping, tum the PUMP BYPASS-LOAD selector switch to the LOAD position. Ifthe pump is notin maintenance mode (selected atthe pump and indicated by the amber maintenance mode active warning light), the selected pump(s) will immediately ‘begin to pump material ifthe power unit motors have ‘been running for atleast 3 seconds. To put the pump 6 Operation: Material pump functions and operation in load while in maintenance mode, see the ‘maintenance mode section below. To change pump speed Push buttons labeled PUMP SPEED UP and PUMP SPEED DOWN are used to change the pump speed while in LOCAL mode. The present pump speed setpoint is displayed asa percentage on a meter on the front ofthe Pump Control Panel (PCP). The pump thas a minimum pumping rate of 2 strokes per minute ‘The minimum speed displayed on the meter corresponds to percentage of the full range ‘maximum strokes per minute, Remote Mode In the REMOTE mode, the control system passes control to the customer's plant controls. Only the E- stop and alarm silence/reset push-buttons will function on the Schwing Bioset control panel. The ‘material pump MOTOR START, MOTOR STOP, and PUMP LOAD control functions are now controlled by the plant controls. The pump operates the same as, it does in the LOCAL mode with the following exceptions: “The power unit is remotely started and stopped vvia an Ethemet signal from the plant controls ‘The pump is placed into load via an Ethemet signal from plant controls. «Pump speed is controlled via an Ethernet signal from the plant controls. Operation: Material pump functions and operation Maintenance Mode Control Panel Functions Maintenance Mode OFF-ON Selector Switch Used to place the cake pump in maintenance mode for replacing worn material rams, -OFF- Pump is controlled by the Pump Control Panel (PCP) or remote panel plant controls. ‘ON- Pump is controlled right at the pump. Forward-Reverse Selector Switch Controls direction of pump piston travel Note - Switch is spring-loaded to defeult to the center Neutral position. Jog Push Button ‘When pressed, places the pump in LOAD when in the ‘maintenance mode, to allow piston movement when used in conjuction with the FORWARD-REVERSE selector switch, Figure 2 Jogging the material pump in the maintenance mode Qperation Maintenance mode is used by maintenance staff for replacing worn material rams in the pump. When the MAINTENANCE MODE OFF-ON selector switch ‘on the maintenannce mode control pane! (JBO1) on the ‘material pump is in the OFF position; the pump is controlled at the PCP or the plant controls, depending (nthe mode selector switch position on the PCP. ‘When the MAINTENANCE MODE OFF-ON selector switch is in the ON position the Maintenance ‘mode is on light will illuminate on the PCP, and the bypass-load function of the pump is controlled at the cake pump via a jog push button and a FORWARD- REVERSE selector switch on JBO1. The jog push button and the directional selector switch must be engaged within 0.5 seconds of each other or the pump will not goin to load to move the material rams. Also, in maintenance mode the cake pump will only operate at minimum speed. Maintenance mode is indicated at the PCP via an amber warning light. Gas Operation: Material pump alarm conditions Material pump alarm conditions High oil pressure ‘System shutdown, reset needed ‘The pressure switch opens and the control system initiates an automatic shutdown procedure. This circuit has atime delay preventing a shutdown during momentary spikes. Ifa high pressure is sensed, the system will shut off the electric motor, the high oi! pressure light will illuminate, the pump motor will stop, and (in local mode) the hom will sound, You must find the cause of the high pressure in the ‘material pump hydraulic circuit, correct it, and then push the alarm silence/reset button on the PCP before ‘you can restart the hydraulic pump motor. Motor overload (Motor 1 & 2) ‘System shutdown, reset needed ‘The hydraulic-pump motor fault originates from the ccustomer-provided MCC or the motor thermostat. (Cheek the MCC or thermostat to determine the fault ‘and correct it. This alarm will shut down the pumping system. The respective Motor overload light will illuminate, the system will stop pumping, and (in local mode) the hor will sound. You must find the ccause of alarm, correct it, and then push the alarm silence/reset button on the PCP before you can restart the system. High oil temperature ‘System shutdown, reset needed ‘When the high oil temperature switch opens, the control system initiates an automatic shutdown, procedure. ‘The oil inthe hydraulic tank is too hot. ‘The high oil temperature light will illuminate, the pumping system will shut down, and (in local mode) the horn will sound. The oil has to cool down before the system will start. You must find the cause of the problem, correct it, et the oil cool down, and then push the alarm silence/reset button the PCP before ‘you can restart the system, Low oil level System shutdown, reset needed When the low oil-level switch opens, the control system initiates an automatic shutdown procedure. ‘The olin the hydraulic tank is too low. The fow oil {evel light will illuminate, the pumping system will shut down, and (in local mode) the hor will sound, ‘Ad oil tothe system. You mus find the cause of the problem, corres it, and then push the alarm silence/ reset button on the PCP before you can restart the system. Dirty oil filter (Filter 1 & 2) Warning, reset needed ‘The pressure switch opens, and the control system. initiates an automatic warning alarm. The dirty oil {filter slarm has a time delay preventing the alarm ‘fom activating during momentary spikes. The respective dirty if filter light will illuminate and the pump motor will stay running. You must replace the filter and then push the alarm silence/reset button. Motor high temperature (Motor 1 & 2) ‘System shutdown, reset needed ‘The hydraulic-pump motor high temperature indicates the high temperature contact has opened. ‘Check the motor to determine the fault and correct it. This alarm will shut down the pumping system. The ‘motor high temperature alarm light will illuminate ‘and the hom will sound, You must find the cause of alarm, correct it, and then push the alarm silence/ reset button on the PCP before you can restart the system. Operation: Material pump alarm conditions Maintenance mode active Warning, no reset needed Maintenance mode is selected on JBOI (see drawing 39101153). The pump can be in any mode when ‘maintenance mode is selected. This alarm warns the ‘operator that maintenance mode has been selected and pumping control is located on JBO1. The pump ‘motor must be started and running. Using the controls ‘on JBO1, the operator can stroke the pump at low speed during maintenance on the material pump. Gas Operation: Adjustments and checks during operation Adjustments and checks during operation After starting the equipment, check the system for proper operation at least once during each operating shift. This includes monitoring gauges and lights and adjusting the output, if necessary. Do NOT use hands to check for leaks or loose supports. D1 Check the hydraulic oil level and temperature During normal operation, the oil temperature should be 100 - 140°F. See hydraulic schematic in the Hydraulic System section for charge pressure. Adjusting poppet valves 1D Cheek the switching operation of the poppet valves as the material pump cycles. The poppet valves should operate in the proper sequence and. should close with a audible click. Ifthe sound is too light or too harsh, follow the adjustment procedure in the Special Maintenance section, ‘which involves opening or closing throttle valves located on the main valve block of the material pump. Ifthe valves are closing too safily (light sound) then elase the throttle valve further by turning it clockwise. Ifthe valves are closing too hard (loud sound), then apen the throttle valve further by turning it counter-clockwise D1 Both throttle valves must be equally open. Mechanical checks D Check the material discharge couplings on the ‘material pump for leaks. Tighten or repair as required. O Check all equipment for unusual noise or vibration D Inspect hoses for rubbing or chafing. (D Check for structural eracks on equipment frames. Controls and instruments TThe control system for the equipment has been custom designed to meet the project specifications. For calibration and adjustment, follow the ‘manufacturer's instructions found in the main equipment sections of this manual, Operation: Shutdown procedure Shutdown procedure Shutdowns may occur for many reasons. Check penetration of cutting edge. A visible ring of material should fill the space in front of the pro- file ring end face.
