1 Engine number
The engine number (“Engine code” and “Serial number”) can be
found at the front of the joint between engine and gearbox.
Additionally there is a sticker on the toothed belt cover showing
the “engine code” and “serial number”.
The engine code is also indicated on the vehicle data stickers.

Special tools and workshop equipment required
♦ Hand vacuum pump -VAS 6213-
Procedure
– Check all vacuum lines in the complete vacuum system for:
♦ Cracks
♦ Traces of animal bites
♦ Kinked or crushed lines
♦ Lines porous or leaking
– Check vacuum line to solenoid valve and from solenoid valve
to corresponding component.
– If a fault is stored in the fault memory, check the vacuum lines
leading to the corresponding component and also check the
remaining vacuum lines in the system.
– If it is not possible to build up pressure with the hand vacuum
pump -VAS 6213- or if the pressure drops again immediately,
check the hand vacuum pump and connecting hoses for leaks.

– Remove nut -1- and swivel filler neck for washer fluid reservoir
slightly upwards -arrow A-.
– Pull filler neck -2- with filler pipe out of washer fluid reservoir
and through opening in body -arrow B-.
– Remove bolts -1- and nuts -2- and detach body brace -3-.

– Unplug electrical connectors -4- and unscrew nut -3- for wiring.

– Unscrew radiator drain tap -1- at connection and drain off
coolant, then detach connection -2- from radiator.
– Open hose clip -arrow-, detach air hose and swivel to side.

♦ Bolt -2- secures the starter to the gearbox and is provided with
a spacer sleeve -arrow-.
♦ Pay attention to the spacer sleeve -arrow- when removing and
installing the engine. The spacer sleeve must be fitted be‐
tween starter and gearbox.

fitted in the cylinder block; install missing dowel sleeves.
– Before installing gearbox, remove residue from threaded holes
for engine/gearbox bolts in cylinder block using a thread tap.

– Bolt dial gauge -VAS 6079- with universal dial gauge bracket
-VW 387- onto cylinder block and set it against crank web.
– Push crankshaft against dial gauge by hand and set gauge to
“0”.
– Push crankshaft away from dial gauge and read off value.
Axial clearance:
• New: 0.07 ... 0.23 mm.
• Wear limit: 0.30 mm.
Note
– Remove main bearing caps and clean bearing caps and jour‐
nals.
– Place Plastigage onto bearing journal or into bearing shells
(length of Plastigage should correspond to width of bearing).
• The Plastigage must be positioned in the centre of the bearing

scaling. Such additives also raise the boiling point of the cool‐
ant. For these reasons the cooling system must be filled all
year round with the correct antifreeze and anticorrosion addi‐
tive.
♦ Because of its high boiling point, the coolant improves engine
reliability under heavy loads, particularly in countries with trop‐
ical climates.
♦ Frost protection is required down to about –25 °C (in countries
with arctic climate: down to about –35 °C).
♦ The coolant concentration must not be reduced by adding wa‐
ter even in warmer seasons and in warmer countries. The
coolant concentration must be at least 40 %.
♦ If greater frost protection is required in very cold climates, the
concentration of coolant additive can be increased, but only
up to 60% (this gives frost protection to about –40 °C). If the
concentration exceeds 60%, frost protection decreases again
and cooling efficiency is also impaired.
♦ Use only clean tap water for mixing coolant.
♦ If radiator, heat exchanger, cylinder head, cylinder head gas‐
ket or cylinder block have been renewed, do not re-use old

– Push rear silencer towards front of vehicle -arrow- so that rear
mounting for rear silencer is preloaded by -a- = 11 ... 15 mm.
– Align rear silencer so it is horizontal.

1.7 Checking exhaust system for leaks
– Start the engine and run at idling speed.
– Plug tailpipes (e. g. with rags or stopper) and leave plugged
until the check is complete.
– Listen for noise at connection points (cylinder head/exhaust
manifold, exhaust manifold/front exhaust pipe, etc.) to locate
any leaks.
– Rectify any leaks that are found.
