1.1 General Repair Information


Using the Repair Manual
Refer to the “7-Speed DSG® Transmission 0CK” repair manual
for all special procedures with the transmission installed, depend‐
ing on the model. The servicing repair manual either does not
describe them or describes them only partially. Both repair man‐
uals are needed for a successful repair.

Some general repair information that applies to several proce‐
dures throughout this manual is summarized here. They apply to
this repair manual.
Oil, Environmental and Disposal Regulations
♦ Handle ATF, transmission fluid and other oils carefully.
♦ Dispose of drained fluid properly.
♦ Follow the legal, environmental, and disposal regulations.
♦ Follow the instructions listed on the fluid packaging.
Special Tools
Refer to Workshop Equipment and Special Tools for a complete
list of special tools used in the repair manual.
Transmission
♦ Follow all the guidelines for clean working conditions. Refer to
⇒ “2 Rules for Cleanliness when Working on DSG® Trans‐
mission”, page 5 .
♦ Do not run the engine or tow the vehicle when the transmission
is open or when there is no transmission fluid.
♦ If installing parts that can be used again, clean and check them
and replace if necessary.
♦ During installation, make sure the alignment sleeves are fitted
correctly.
O-rings, Shaft Seals, Seals
♦ Always replace the O-rings, shaft seals and seals.
♦ After removing the seals, examine the contact surface on the
housing or shaft for burrs resulting from removal or for other
signs of damage.
♦ Clean the housing separating surface thoroughly before as‐
sembling.

♦ Before installing, lightly lubricate shaft seal outer circumfer‐


ence and sealing lips with ATF or gear oil, depending on the
installation location.
♦ Depending on the component location, coat the O-rings lightly
with ATF or transmission fluid to insert them. This prevents
them from being crushed when being installed.
♦ Use only ATF in the ATF area. Other lubricants cause mal‐
functions in the hydraulic transmission control.
♦ The open side on the shaft seals faces the fluid to be sealed
off.
♦ After installing check the ATF level or the transmission fluid
level with the transmission installed and correct. Refer to “7-
Speed Dual Clutch Transmission 0CJ, 0CK, 0CL” ⇒ Rep. Gr.
34 ; ATF; ATF Level, Checking or for transmission fluid level

Bolts and Nuts
♦ Loosen the bolts opposite the tightening sequence.
♦ Nuts and bolts which secure covers and housings should be

tightened in steps according to the specified tightening se‐
quence or method.
♦ Bolts or nuts for securing covers and housings should be loos‐
ened and tightened diagonally in stages if no tightening se‐
quence is specified.
♦ Always replace self-locking bolts and nuts.
♦ If nothing else is specified: Use a wire brush to clean the
threads of bolts that were screwed in with locking compound.
Use locking fluid when installing the bolts. Refer to the Parts
Catalog.
♦ If self-locking bolts were installed or if regular bolts were in‐
stalled with locking fluid, thenProtected

♦ The tightening specifications given apply to unoiled bolts and
nuts.
Circlips, Snap Rings
♦ Do not stretch the circlips.
♦ Replace damaged or stretched circlips.
♦ The circlips must rest at the bottom of the groove.
Bearings
♦ Install needle bearings with the lettered side (thicker metal)
facing the fitting tool.
♦ Coat and install the bearings with gear oil or with ATF, de‐
pending on the installation location.
♦ Do not interchange the outer or inner races of bearings of the
same size.
♦ Always replace the tapered roller bearings on one shaft to‐
gether and use new bearings from a single manufacturer.
Shims
♦ Measure the shims at several locations with a micrometer.
Different shim thicknesses make it possible to select the re‐
quired thickness precisely; install two shims if necessary.

♦ Check for burrs or damage. Only install flawless shims.


Mechatronic

Caution

There is a risk of destroying the transmission control module


(Mechatronic) with electrostatic discharge.
♦ Always discharge “static electricity” before working with
connectors or the Mechatronic. Do this by touching

♦ Do not touch connector terminals in the transmission con‐


nector with hands.

1.2 Contact Corrosion


Contact corrosion can occur if inadequate fasteners (bolts, nuts,
washers, etc.) are used.
For this reason, only fasteners with a special surface coating may

be installed.
In addition, rubber or plastic parts and adhesives are made of
non-conductive materials.
If there are doubts about whether parts can be used or not, use
new parts. Refer to the Parts Catalog.

♦ Original replacement parts are recommended because they


have been tested.
♦ The use of Audi accessories is recommended.
♦ Contact corrosion damage is not covered under warranty.

1.3 ATF Pump, Deactivating and Draining


the Hydraulic Pump Reservoir

WARNING

The system is under pressure.


The ATF transmission “7-Speed Dual Clutch Transmission
0CJ, 0CK, 0CL” is equipped with an electronic ATF pump and
a hydraulic pressure reservoir.
The electronic ATF pump can start up at any time.
The ATF system also remains under pressure with the ignition
switched off due to the hydraulic pressure reservoir.
♦ The electronic ATF pump must be deactivated every time
before opening the transmission, and the hydraulic pres‐
sure reservoir is drained.
♦ When the system status is not clear, for example the
cause of a faulty transmission control module or transmis‐
sion is unknown, only loosen the mechatronic bolts to a
minimal degree, so that the oil pressure in the pressure

reservoir can decrease slowly.
♦ Disconnect the Transmission Control Module - J217- con‐
nector before removing the oil pan.
♦ Wear protective eyewear.

ATF Pump, Deactivating and Draining the Hydraulic Pump Res‐


ervoir
– Connect Vehicle Diagnostic Tester with the vehicle and start
the Diagnostic mode.
♦ Select vehicle test

2 Rules for Cleanliness when Working


on DSG® Transmission
♦ Thoroughly clean the connection points and the surrounding
area before loosening.
♦ Clean the transmission and transmission components using
Cleaning Solution - D 009 401 04- .
♦ Use lint-free cloths for cleaning, for example, the “WYPALL
X70/WORKHORSE” cloth made by Kimberly-Clark Professio‐
nal.
♦ Seal all open lines and connections immediately with clean
plugs or caps from the Engine Bung Set - VAS6122- .
♦ Place the removed parts on a clean surface and cover them.
Use foil or lint-free cloths.
♦ Carefully cover or seal opened components if the repair will
not be done immediately.
♦ Only install clean parts: remove the replacement parts from
their packaging just before installing them.

♦ Protect the disconnected connectors from dirt and moisture
and only connect when they are dry.

♦ There is a normal »clicking« in the dual mass flywheel with


“LuK” centrifugal pendulum absorber -A-.
♦ A »clicking« is heard when turning the clutch module -A- ap‐
proximately every 90°. This noise comes from shifting pendu‐
lum masses (centrifugal pendulum absorber) in the dual mass
flywheel and is not a fault.

• Secure the transmission on the -VAS6095- . Refer to


⇒ “3 Securing on Engine and Transmission Holder”,
page 23 .
– Remove the left flange shaft. Refer to
⇒ “3.2 Left Flange Shaft, Removing and Installing”,

– Attach the -T40176- to the flywheel -A- with the nut -B-

– Carefully remove the dual clutch out of the transmission hous‐

Caution

When removing, the engaging bearing and both alignment


sleeves can fall out of the transmission housing.
♦ A damaged or dropped engaging bearing must be re‐
placed.

Note

♦ The dual clutch is extensively calibrated on the engaging bear‐


ing and slave cylinder.
♦ Calibrating with service equipment is not possible.
♦ A damaged engaging bearing or slave cylinder must for this
reason always be replaced with a new clutch.

Check the Clutch Installation Height

• Before installing the clutch the dimension -x- must be deter‐


mined.
• To do so use the -T40100- and -VAS6087- to determine the
height of the clutch cover to the hub offset as shown.
The dimension -x- must be located within the tolerance of 98.91
to 99.61 mm.

Note

If the dimension -x- is outside of the tolerance, the clutch must be


replaced because it is damaged.

– Install the new circlip -1- for the bearing “E”.

♦ If the bearing “E” is not replaced, a circlip with the same di‐

module.

Installing
– Insert the gear positioner module and tighten the bolts in the
sequence -1 to 6- hand-tight.

– Before installing the hydraulic pressure reservoir, coat the
seals and oil filler hole with ATF.
– Guide the hydraulic pressure reservoir carefully and evenly
into the oil filler hole, and tighten the bolts -arrow- hand-tight.
– Tighten the gear actuator and the pressure reservoir to the
tightening specification - FWD vehicle. Refer to

– Tighten the gear actuator and the pressure reservoir to the

– Remove the ATF cooler -2- from the transmission fluid pan and
hang it to the side. Make sure that the ATF line -1- stays in‐
stalled in the transmission fluid pan while doing this.
– Remove the ATF line -1- from the transmission fluid pan.
– Seal the open lines and connections with clean plugs from the
-VAS6122- .

– Remove the bolts in the sequence -25 to 1- and remove the


transmission fluid pan.
Installing
Install in the reverse order of removal while noting the following:

♦ When the system status is not clear, for example the
cause of a faulty transmission control module, only loosen
the mechatronic bolts to a minimal degree, so that the oil
pressure in the hydraulic pressure reservoir can decrease
slowly.
♦ Wear protective eyewear.

– Loosen the bolt in the sequence -1 to 7- a 1/2 turn.


– Remove the bolts -2 and 5- and install the two -T40199- in their
place.

– Remove the remaining bolts -1, 3, 4, 6 and 7-.

Risk of causing damage to the Mechatronic.


♦ Only bolts -1 through 7- may be loosened.
♦ If other bolts are loosened, this may impair the function of
the Mechatronic unit or it may come apart.

♦ The Mechatronic fits partially inside the transmission.


♦ If the Mechatronic must be removed, then a second technician
will be needed to keep it from falling. Another alternative, the
bolts -1 and 2- can be installed slightly to hold the Mechatronic
in place while it is being removed.

Caution

Risk of causing damage to the Mechatronic.


♦ Lay the Mechatronic with the bolt head side facing down
only.

– Remove the Mechatronic.

♦ The pump for the Transmission Fluid Auxiliary Hydraulic


Pump - V552- can start up on a non-deactivated control
module immediately after installing the connector. Refer

– Replace the seals -1 through 4-.

bolts in the sequence -4 to 1-.
– Remove the Transmission Control Module - J217- from the
valve body.

-arrows- at an approximately 90° offset.

– Using the Wishbone Rubber Mount Assembly Tool - T10219- ,


press the bearing inner race -1- with the synchronizer hub
-2- up to approximately two-thirds of the way on before the
stop.
– Lift the 5th gear synchronizer ring with the 5th gear wheel -3-
until the synchronizer ring anti-twist mechanism joins with the
synchronizer hub cut-out in direction of -arrows-.
– At the same time, install the bearing inner race -1- and syn‐

chronizer hub -2- until they stop.

– Use the flywheel -1- as an assembly stand for input shaft 1


-2- as shown.

– Insert the three thrust pieces -arrows-.

Caution

Danger of causing damage to the differential.


♦ Slowly and carefully remove final drive cover from trans‐
mission housing. Otherwise differential can fall out of
transmission.
♦ A differential that has fallen out can no longer be installed.
If the differential falls out, transmission must be replaced.

– Carefully remove the front final drive cover. At the same time
some transmission fluid will drain out.

– Carefully remove the differential -arrow- and lay it on a soft


support.

– Position the inner section of the -3240- flush with the outer
section and lock the inner section using the knurled bolt
-arrow-.
– Lubricate the puller threads, position, and using strong pres‐
sure insert the puller - camshaft seal as far as possible in the
seal until the seal turns.
– Turn the puller - camshaft seal further and at the same time
pull until the seal is removed.
– Tension the puller - camshaft seal on the flat side in a vise and
remove the seal using pliers.
– Check the seal in the transmission housing for damage and
rework if necessary.
– Clean the contact and sealing surface.

Installing
Install in reverse order of removal while noting the following:
– Always clean the transmission housing in the area where the
differential is accessed -arrow A- and the shaft seal seat
-arrow B-.

– Lightly coat the new seal on the outside with oil and install it
using the -T40164- .
• The open side of the seal faces the -T40164- .
– Install the shaft seal all the way. Be careful not to bend it.
– Fill the space between the sealing/dust lip halfway with Seal‐
ing Grease - G 052 128 A1- .

WARNING

Risk of damaging the seal between the final drive and the
transmission housing when installing the flange shaft.
♦ If the flange shaft -arrow- is not held in a central position,
the seal on the flange shaft spline will be damaged.
♦ A seal must be replaced if it is damaged.

– To avoid damaging the seal when inserting the flange shaft,


support and guide the flange shaft into the opening in the
transmission.

– Slide the left flange shaft -2- into the transmission in the di‐
rection of -arrow B-. When doing this, insert the flange shaft
centrally into the seal on the front differential -arrow 3-.
– Install the shock absorber fork. Refer to ⇒ Suspension,

Install in reverse order of removal and note the following:

– Remove the oil guide piece.

– Secure the center differential -1- so it does not fall out or re‐
move it toward the rear from the input shaft.
Installing
Install in reverse order of removal and note the following:
– Position the center differential on the input shaft splines. Ro‐
tate the center differential slightly when doing this.

– Install the oil guide piece.


– Install the driveshaft. Refer to ⇒ Rear Final Drive; Rep. Gr.

– Fill the transmission fluid and check the fluid level. Refer to ⇒

– Mount the -T40239/1- , -1- on the transmission output shaft.


– Fill the space between the sealing/dust lip halfway with Seal‐
ing Grease - G 052 128 A1- .
– Install the seal -2- over the guide sleeve -1- and onto the
transmission output shaft.
• Installed position: The open side of the seal faces the trans‐
mission housing.

– Install the seal all the way using the -T40239- , -item 1-. Do
not tilt the seal.

Note

Remove the -T40239/1- from the seal carefully so that the sealing
lip does not fold over.

– Install a new dust ring -1-.

Cautions & Warnings

Please read these WARNINGS and CAUTIONS before proceeding with maintenance
and repair work. You must answer that you have read and you understand these
WARNINGS and CAUTIONS before you will be allowed to view this information.

•= If you lack the skills, tools and equipment, or a suitable workshop for any procedure described in
this manual, we suggest you leave such repairs to an authorized Audi retailer or other qualified
shop. We especially urge you to consult an authorized Audi retailer before beginning repairs on
any vehicle that may still be covered wholly or in part by any of the extensive warranties issued by
Audi.

•= Disconnect the battery negative terminal (ground strap)whenever you work on the fuel system or
the electrical system. Do not smoke or work near heaters or other fire hazards. Keep an approved
fire extinguisher handy.

•= Audi is constantly improving its vehicles and sometimes these changes, both in parts and
specifications, are made applicable to earlier models. Therefore, part numbers listed in this
manual are for reference only. Always check with your authorized Audi retailer parts department

•= Any time the battery has been disconnected on an automatic transmission vehicle, it will be
necessary to reestablish Transmission Control Module (TCM) basic settings using the VAG 1551
Scan Tool (ST).

•= Never work under a lifted vehicle unless it is solidly supported on stands designed for the purpose.
Do not support a vehicle on cinder blocks, hollow tiles or other props that may crumble under
continuous load. Never work under a vehicle that is supported solely by a jack. Never work under
the vehicle while the engine is running.

•= For vehicles equipped with an anti-theft radio, be sure of the correct radio activation code before
disconnecting the battery or removing the radio. If the wrong code is entered when the power is
restored, the radio may lock up and become inoperable, even if the correct code is used in a later
attempt.

•= If you are going to work under a vehicle on the ground, make sure that the ground is level. Block
the wheels to keep the vehicle from rolling. Disconnect the battery negative terminal (ground
strap) to prevent others from starting the vehicle while you are under it.

•= Do not attempt to work on your vehicle if you do not feel well. You increase the danger of injury to
yourself and others if you are tired, upset or have taken medicine or any other substances that

•= Never run the engine unless the work area is well ventilated. Carbon monoxide (CO) kills.

•= Always observe good workshop practices. Wear goggles when you operate machine tools or work
with acid. Wear goggles, gloves and other protective clothing whenever the job requires working
with harmful substances.

•= Tie long hair behind your head. Do not wear a necktie, a scarf, loose clothing, or a necklace when
you work near machine tools or running engines. If your hair, clothing, or jewelry were to get
caught in the machinery, severe injury could result.

Cautions & Warnings
•= Do not re-use any fasteners that are worn or deformed in normal use. Some fasteners are
designed to be used only once and are unreliable and may fail if used a second time. This
includes, but is not limited to, nuts, bolts, washers, circlips and cotter pins. Always follow the
recommendations in this manual - replace these fasteners with new parts where indicated, and
any other time it is deemed necessary by inspection.

•= Illuminate the work area adequately but safely. Use a portable safety light for working inside or
under the vehicle. Make sure the bulb is enclosed by a wire cage. The hot filament of an
accidentally broken bulb can ignite spilled fuel or oil.

•= Friction materials such as brake pads and clutch discs may contain asbestos fibers. Do not create
dust by grinding, sanding, or by cleaning with compressed air. Avoid breathing asbestos fibers and
asbestos dust. Breathing asbestos can cause serious diseases such as asbestosis or cancer, and
may result in death.

•= Before starting a job, make certain that you have all the necessary tools and parts on hand. Read

all the instructions thoroughly, do not attempt shortcuts. Use tools that are appropriate to the work
and use only replacement parts meeting Audi specifications. Makeshift tools, parts and
procedures will not make good repairs.

•= Catch draining fuel, oil or brake fluid in suitable containers. Do not use empty food or beverage
containers that might mislead someone into drinking from them. Store flammable fluids away from
fire hazards. Wipe up spills at once, but do not store the oily rags, which can ignite and burn
spontaneously.

•= Use pneumatic and electric tools only to loosen threaded parts and fasteners. Never use these
tools to tighten fasteners, especially on light alloy parts. Always use a torque wrench to tighten
fasteners to the tightening torque listed.

•= Keep sparks, lighted matches, and open flame away from the top of the battery. If escaping
hydrogen gas is ignited, it will ignite gas trapped in the cells and cause the battery to explode.

•= Be mindful of the environment and ecology. Before you drain the crankcase, find out the proper
way to dispose of the oil. Do not pour oil onto the ground, down a drain, or into a stream, pond, or
lake. Consult local ordinances that govern the disposal of wastes.

•= The air-conditioning (A/C) system is filled with a chemical refrigerant that is hazardous. The A/C
system should be serviced only by trained automotive service technicians using approved
refrigerant recovery/recycling equipment, trained in related safety precautions, and familiar with
regulations governing the discharging and disposal of automotive chemical refrigerants.

•= Before doing any electrical welding on vehicles equipped with anti-lock brakes (ABS), disconnect
the battery negative terminal (ground strap) and the ABS control module connector.

•= Do not expose any part of the A/C system to high temperatures such as open flame. Excessive
heat will increase system pressure and may cause the system to burst.

Cautions & Warnings
•= When boost-charging the battery, first remove the fuses for the Engine Control Module (ECM), the
Transmission Control Module (TCM), the ABS control module, and the trip computer. In cases
where one or more of these components is not separately fused, disconnect the control module
connector(s).

•= Some of the vehicles covered by this manual are equipped with a supplemental restraint system
(SRS), that automatically deploys an airbag in the event of a frontal impact. The airbag is operated
by an explosive device. Handled improperly or without adequate safeguards, it can be accidentally
activated and cause serious personal injury. To guard against personal injury or airbag system
failure, only trained Audi Service technicians should test, disassemble or service the airbag
system.

•= Do not quick-charge the battery (for boost starting) for longer than one minute, and do not exceed
16.5 volts at the battery with the boosting cables attached. Wait at least one minute before
boosting the battery a second time.

•= Never use a test light to conduct electrical tests of the airbag system. The system must only be
tested by trained Audi Service technicians using the VAG 1551 Scan Tool (ST) or an approved
equivalent. The airbag unit must never be electrically tested while it is not installed in the vehicle.

•= Some aerosol tire inflators are highly flammable. Be extremely cautious when repairing a tire that
may have been inflated using an aerosol tire inflator. Keep sparks, open flame or other sources of
ignition away from the tire repair area. Inflate and deflate the tire at least four times before
breaking the bead from the rim. Completely remove the tire from the rim before attempting any
repair.

•= When driving or riding in an airbag-equipped vehicle, never hold test equipment in your hands or
lap while the vehicle is in motion. Objects between you and the airbag can increase the risk of
injury in an accident.
