2.1 Safety precautions when working on


fuel supply system

WARNING

The fuel pressure in the high-pressure pipe can reach 120 bar!
Observe the safety precautions when releasing pressure in the
high-pressure section.
♦ Pressure reduction in high-pressure area ⇒ Rep. gr. 24 ;
Pressure reduction in high-pressure area .
♦ Fuel supply line is pressurised. Wear eye protection and
protective clothing to avoid possible injury and skin con‐
tact. Before loosening hose connections, wrap a cloth
around the connection. Then release pressure by carefully
pulling hose off connection.
For reasons of safety, the power supply to the fuel pump must
be interrupted before the fuel system is opened. The fuel pump
would otherwise be activated when the driver's door is opened.

WARNING

Fuel system is under pressure! Wear eye protection and gloves


to avoid injuries and skin contact. Before loosening hose con‐
nections, wrap a cloth around the connection. Then release
pressure by carefully pulling hose off connection.

♦ Even before work commences, the extraction hose of an ac‐


tivated fume extraction system has to be placed in the vicinity
of the assembly opening of the fuel tank to extract any escap‐
ing fumes. If no exhaust gas extraction system is available, a
radial fan with a displacement greater than 15 m3/h can be
used providing that motor is not in air flow.
♦ Prevent skin contact with fuel! Wear fuel-resistant gloves!
To prevent injuries to persons and/or damage to the injection and
ignition system, the following must be observed:
♦ Do not touch or pull off ignition coils with output stage when
engine is running or turning at starter speed.
♦ Switch off ignition before connecting or disconnecting injection
and ignition system wiring as well as test instrument cables.
When removing and installing fuel gauge sender or fuel pump
(fuel delivery unit) from a full or partly full fuel tank, observe the
following:
♦ Before starting work, the extraction hose of a switched-on ex‐
haust gas extraction system must be laid near to the assembly
opening of the fuel tank. This draws away the fuel fumes that
escape. If no exhaust gas extraction system is available, a ra‐

1.2 Removing and installing fuel tank


• Fuel tank must not be more than 1/2 full.

fuel tank cover.
– Disconnect all rear exhaust system retainers from body. Then
support lowered exhaust system on body with wire.

♦ After installing fuel tank, check that the supply, return and
breather lines are still clipped onto the fuel tank.
– Fill fuel tank with at least 5 litres of fuel.

WARNING

Risk of explosion of fuel tank. If a new or completely empty fuel


tank has been installed, it must be filled immediately with at
least 5 litres of fuel. The fuel pump must not be allowed to run
when the fuel tank is empty.

Secure earth wire of fuel extractor to a bare metal part of the


body.
To extract E 85 fuel, use only fuel extractor - VAS 5190 A- !

WARNING

Fuel supply line is pressurised. Wear eye protection and pro‐


tective clothing to avoid possible injury and skin contact. Before
loosening hose connections, wrap a cloth around the connec‐
tion. Then release pressure by carefully pulling hose off con‐
nection.

– Pull connector and fuel lines off flange.

Note

Press buttons on hose couplings to do this.

– Open locking ring using union nut tool - 3217- .


– Raise fuel delivery unit.
– Insert extraction hose of fuel extractor - VAS 5190- as deeply
as possible into fuel tank and extract fuel.
If fuel tank needed only to be emptied, install fuel delivery unit
again ⇒ page 17 .

Prerequisites:
• Fuel tank must not be more than 3/4 full. This ensures that
the fill level is below the flange of the fuel delivery unit.

Note

♦ If necessary, drain fuel tank using fuel extractor - VAS 5190- .


♦ Note safety precautions before beginning work ⇒ page 2 .

– First check whether a coded radio is fitted. If so, obtain anti-


theft coding.
– With the ignition switched off, disconnect battery earth strap.
– Fold rear seats forwards.

– Installing the fuel delivery unit is carried out in reverse order
of removal.

Note

♦ When inserting fuel delivery unit, ensure that fuel gauge send‐
er is not bent.
♦ Insert seal for fuel delivery unit dry into opening of fuel tank.
♦ Moisten seal with fuel only when installing fuel delivery unit.
♦ Note installation position of fuel delivery unit flange: mark on
flange must align with mark on fuel tank -arrows-.
♦ Do not interchange supply and return lines.
♦ Ensure that line connections are tight.
♦ After installing fuel delivery unit, check that the supply, return
and breather lines are still clipped onto the fuel tank.

If no open circuit can be found:

– Connect hose - VAS 6550/2- between connection -A- of pres‐
sure tester - VAS 6550- and the fuel delivery unit -1-.
– Connect hose - VAS 6550/1- between connection -B- of pres‐
sure tester - VAS 6550- and the fuel supply line -2-.
– Ensure plug-in connectors are secured properly by pulling.

– Ensure that drain tap -C- on pressure tester -1- is closed.


– Shut-off valves -A- and -B- on pressure tester -1- are open.
