1 MAGMAdisa

MAGMAdisa is an add-on software module for MAGMASOFT®. This module is a powerful tool for
the analysis of the DISAMATIC® molding process. In this process, a vertical-parted flaskless
molding machine is used, which is called DISAMATIC® machine. DISAMATIC® molding equip-
ment is designed to produce high quality castings at a minimum cost.

MAGMAdisa allows the foundryman to consider the important features of the DISAMATIC® pro-
cess in simulation. By simulating the temperature plot of the mold and casting you can calculate
e.g. the following parameters:

• Production rate

• Conveyor length

• Shakeout time

This manual describes how to use MAGMAdisa. See the MAGMASOFT® Manual for explanation
of the basic functions of MAGMASOFT®.

2 The DISAMATIC® Molding Process

The basic concept of the DISAMATIC® molding process is the use of an automatic vertical-parted
flaskless molding method to produce high quality molds for casting of high quality parts at low cost.

The DISAMATIC® Molding Machine (DMM) consists of the following elements (Fig. 2-1):
'Sand Supply Unit (SSU)' This unit supplies the sand to the molding machine.
'Quick Pattern Change Unit (QPC)' This semi-automatic pattern plate changing unit allows a
fast exchange of pattern plates.
'Core Setter (CSE)' The 'Core Setter (CSE)' features a core mask for rapid and
easy core setting.

'Automatic Mold Conveyor (AMC)' The automatic mold transport of the DISAMATIC® molding
machine leads the molds through the pouring, solidifying,
and cooling zones with no distortion or displacement of the
molds. This ensures that the integrity of each mold cavity
is maintained until the castings are separated from the
sand.
'Synchronized Belt Conveyor (SBC)' The 'Synchronized Belt Conveyor (SBC)' extends the cool-
ing zone beyond the AMC if longer in mold cooling is re-
quired.

The molding principle consists of six operations (Fig. 2-2)

3 How to Use MAGMAdisa

3.1 Overview

All basic functions of MAGMASOFT® are available for use in MAGMAdisa. In addition to these,
MAGMAdisa contains additional windows, where you can define the parameters for the DISA-
MATIC® process.

The use of MAGMAdisa may be summarized as follows:

Ö First of all, make sure that all process data is available. MAGMAdisa offers the choice of in-
dividual machine types. The data and dimensions of these machine types are stored in the
database MAGMAdata. (Î Ch. 3.2, page 12).

Ö If you create a project or a project version with 'create project' and 'create version' (Î Ch.
2.4, page 2-11 and Ch. 2.5, page 2-20 of the MAGMASOFT® 4.4 Manual), you have to select
one of the entries 'Disamatic' or 'Disamatic Iron' under 'Project Mode'. If you choose 'Disamat-
ic Iron', you have not only access to the functions of MAGMAdisa, but also to those of MAG-
MAiron for simulating iron casting processes (gray and SG iron). Please refer to the
MAGMAiron 4.4 Manual for details.

Ö During geometry modeling (Î Ch. 3.3, page 15), the dimensions of the mold are taken au-
tomatically from the data of the selected machine type; there is no need to model the mold.
There are also some standard geometries, which you may store and use from the database.

Ö The mesh generation is the same as the MAGMASOFT® standard.

Ö When the geometry is modeled and enmeshed, start the simulation setup (Î Ch. 3.5, page
21). Most input windows correspond to standard MAGMASOFT®. When the input window 'so-
lidification definitions' is closed, a new input window 'disamatic process' appears, where you
have to define the parameters of the DISAMATIC® process (Î Ch. 3.5.2, page 22).

Ö You can display the results of your simulation in the MAGMASOFT® postprocessor. Its func-
tions are the same as in standard MAGMASOFT®.

3.2 Machine Parameters in the Database

3.2.1 The Window 'Machine Parameters'

! Please refer also to Ch. 8 of the MAGMASOFT® 4.4 Manual, where the functions of the
database are explained in detail.

MAGMAdisa supplies you with datasets in the 'MAGMA' database, which describe the measure-
ments of special machine types. When you model the geometry, you can access these datasets
in order to construct the machines.

In the following you find a description of how to access these machine parameters in the database.

Ö Select the function 'database' from the main MAGMASOFT® interface. The main window of
the database administration, 'MAGMAdata', appears (Fig. 3-1).

Ö Select a database from the 'Database' menu.

Ö Select the data type 'DISAMATIC Machine' from the 'Dataset' menu.

Ö Select the desired machine from the list and choose 'Edit' or 'View' in the 'Commands' menu.

Ö The window 'Machine Parameters' appears. MAGMAdisa supplies you here with data that de-
scribe the measurements of special machine types (Fig. 3-3).

The parameters of this window are described below:


'Mold height' Dimension of the mold in z direction
'Mold width' Dimension of the mold in y direction
'Min. mold thickness' Minimum mold thickness which is allowed for the selected type of
machine (x direction).
'Max. mold thickness' Maximum wall thickness which is allowed for the selected type of
machine (x direction).
'Max. prod. rate without core' Maximum production rate if no core is used. This value depends
on the type of machine selected.
'Max. prod. rate with core' Maximum production rate if a core is used. This value depends
on the type of machine selected.
'Conveyor length' Length of the conveyor

'Max. cooling time' Maximum time which is allowed for cooling (depends on the type
of machine selected and conveyor length).
'Max. amount of sand' Maximum amount of sand which the sand plant can deliver to the
molding machine.

! If you want to modify data, please copy the according machine datasets from the 'MAG-
MA' database to one of the other three databases and make the wanted changes there.

3.2.2 Datasets for DISAMATIC® Machines in the 'MAGMA' Database

The 'MAGMA' database contains the following datasets for DISAMATIC® machines:

3.3 Modeling of the Geometry

All features used in MAGMASOFT® are available in MAGMAdisa. In addition, you can define the
mold box depending on the used DISAMATIC® molding machine in the preprocessor of MAG-
MAdisa.

To access these data, use the menu 'Disa' (Fig. 3-4). The selected machine is automatically con-
sidered by the program in the simulation setup.

! You must define a DISAMATIC® molding machine as described in the following and
save the respective sheet for enmeshment, if you want to use MAGMAdisa. Only then
the program considers the DISAMATIC® process parameters correctly.

! The commands for the geometry database that you will find in the following are ex-
plained in detail in Ch. 3.4, page 3-24 of the MAGMASOFT® 4.4 Manual.

3.3.1 Modeling of the Mold Box

Proceed as follows to create the mold box:

Ö Start the preprocessor and choose the menu 'Disa' (Fig. 3-4).

Ö In order to select the machine type of the DISAMATIC® molding machine, choose 'LIST MA-
CHINE'. The window 'database request' appears (Fig. 3-5).

Ö Select the database, where your data is stored. The contents of the selected database is
shown.

Ö Select the machine type and close the window with 'ok'.

The field 'THICKNESS' in the 'Disa' menu shows the average thickness of the mold box in mm
(millimeter): (dmin + dmax) / 2. This is the default value. You may change the thickness by entering
e.g. the command 'DISAMATIC THICK 300' in the input window. This would change the thickness
of the mold box to 300 mm.

You may also use the command 'd t 300'.

Ö Choose 'CREATE FORM' from the the 'Disa' menu (or enter 'DISA CF' via the keyboard) to
generate the mold. The mold box is shown on the screen.

The DISAMATIC® parameters for the further simulation progress created in the preprocessor
are generated only if you create the mold with these commands. The parameters are activat-
ed once you save the corresponding sheet for the mesh generation.

Ö To get information about the mold box, select the function 'THICKNESS' from the 'Disa' menu
or type the command 'DISA RANGE' in the input window. The info line, which appears at the
bottom of the screen, shows the following information (example):

'info x: [200,475] y:850 Z:650 C_2120 user'

In this case the following is defined:


200 Minimum thickness in X direction
475 Maximum thickness in X direction
850 Width
650 Height
C_2120 Machine type
user Database

! In MAGMAdisa, rotation of the mold is not allowed. The coordinate system is fixed, as
shown in Fig. 3-6, with the x axis showing to the conveyor movement direction.

3.3.2 Loading Standard Geometries

In MAGMAdisa you can store standard geometries in a database and load again for further sim-
ulations. Proceed as follows if you want to load a standard geometry:

Ö First of all, define the position of the geometry to load as follows:

Ö Choose the function 'SET ANCHOR'. You may set an anchor for each geometry element. The
command 'SET ANCHOR' always refers to the selected element.

Ö Use 'MARK ANCHOR' to show the position of the anchor.

Ö In order to list the available geometries, choose 'LIST GEOMETRY' in the menu 'Disa' (Fig.
3-7).

Ö Choose the database where the geometries are stored. The stored geometries are listed.

Ö Mark the geometry you wish to load.

Ö Close the database with 'ok'. Thereupon the geometry is loaded and shown on a new sheet.

3.4 Enmeshment

Mesh generation in MAGMAdisa is the same as in standard MAGMASOFT®. Please refer to the
MAGMASOFT® Manual for further information.

3.5 Simulation

3.5.1 Overview

When modeling of the geometry and mesh generation are complete, enter the parameters for sim-
ulation with MAGMAdisa. Please note that you have to select one of the options 'Disamatic' or
'Disamatic Iron' already when you create a project version.

After invoking the 'simulation' menu, the following windows appear:


'disamatic process' In this window you define the calculations you want to carry out.
'material definitions' Here you define the materials for simulation. This window is the
same as in standard MAGMASOFT®.
'heat transfer definitions' Here you define the heat transfers for simulation. This window is
the same as in standard MAGMASOFT®.
'filling definitions' Here you define the parameters for the filling simulation.
'solidification definitions' Here you enter the parameters for the solidification simulation. In
MAGMAdisa the button 'stop simulation' is not active, as the end
of the calculation is determined by the parameters defined in the
window 'disamatic process' (see below).
(Remark for stress simulation:) (During shake out and while separating the casting from the mold
(or the core from the casting in the drum) the program automati-
cally creates two solidification results. The 'Shake Out' process is
being considered this way. These results are automatically con-
sidered while calculating stresses with MAGMAstress, but they
do not appear in the 'stress input / output' window there.)
'disamatic process' This is a special window for MAGMAdisa, where you must enter
the process parameters. Please refer to Ch. 3.5.2, page 22 for
details.

After having finished the input, start the simulation as in standard MAGMASOFT® (Î window 'on-
line job simulation control').

The function 'protocol listing' offers a good overview of the definitions of the MAGMAdisa-specific
simulation parameters (and other definitions within your project). Proceed as follows in order to
use it:

Ö Choose 'protocol listing' from the 'info' menu of the main MAGMASOFT® interface. The win-
dow with the same name appears.

Ö Click on the small box next to 'Disa', which will then turn yellow.

Ö Click on 'Go'. Thereupon all MAGMAdisa-specific simulation parameters defined by you are
shown in the list.

Please refer to Ch. 9.9, page 9-19 of the MAGMASOFT® 4.4 Manual for details on the 'protocol
listing' function.

The 'info' menu contains two more MAGMAdisa-specific entries. These are explained in Ch. 3.5.3,
page 26 and Ch. 3.5.4, page 28.

3.5.2 Input of Process Parameters

The parameters in the input window 'disamatic process' (Fig. 3-8) have the following meaning:
'machine' The machine type that you have selected in the preprocessor is
shown. In front of it the database is indicated, from which the cor-
responding dataset is taken.
'molding time' Time needed for the production of the mold
'cooling time' Time after shakeout until entering the cooling drum
'cooling drum' Time span during which the casting is in the cooling drum
'process control' The parameters of this function (Fig. 3-9) serve to control the sim-
ulation. Of the four parameters described in the following ('pro-
duction rate', 'conveyor length', 'shake-out time', 'max shake-out
temperature') you must select two. The other two are automati-
cally calculated by the program for the simulation.
If you e.g. choose 'prod. rate / max. shake-out temp.' as in Fig.
3-9, you have to specify these values, while the two others ('con-
veyor length' and 'shake-out time') are automatically calculated.
The fields of the two parameters calculated by the program are
not active. There the message '<will be calculated>' appears.
'production rate' Number of molds, which can be produced per hour.
'conveyor length' Length of the conveyor.
'shake-out time' Time after process start (beginning of filling), when castings and
sand are separated.
'max. shake-out temperature' Maximum temperature, at which the casting is to be shaken out.
'sand observation temperatures'MAGMAdisa calculates the amount of sand, which has reached
certain temperature limits during the DISAMATIC® process. You
have two options:
• If you choose 'default' (Fig. 3-10), the temperature limits are
predefined by the program. These default values are step-
wise (100°C) limits from 100 °C to 1000 °C.
• If you choose 'user defined', the window 'sand observation
temperatures' appear. Here you can enter the limits you wish
(Fig. 3-11). In this case, proceed as follows:
Ö Enter the values in the input field 'New value'. Confirm each
value with 'insert'. It then appears in the list.

If you want to delete a value, mark it and choose 'delete'. If


you want to delete all values, choose 'delete all'.
Ö Confirm your input with 'ok'. This leads you back to the win-
dow 'disamatic process'.

3.5.3 Invoking Production Information

The window 'disamatic production information' (Fig. 3-12) gives you a summary of the calculated
production parameters, after you have performed the simulation. This is based on the values that
you have specified under 'disamatic process' during the simulation setup (Î Ch. 3.5.2, page 22).
Proceed as follows:

Ö Choose 'info' from the main MAGMASOFT® interface.

Ö Select 'disamatic production information' in order to open the window with the same name.

Ö The information listed in the right part of the window is as follows:


'property' and 'unit' Explanation
'production rate' [mold/h] Number of molds that are produced per hour.
'shake out time' [s] Time after that the castings are removed from the mold.
The time refers to the start time of filling.
'cooling time in air' [s] Time from the shakeout of the casting to the entering into
the cooling drum.
'cooling time in drum' [s] Time during that the castings cool in the drum.

'max. shake out temp.' [°C] Maximum temperature of the casting at shakeout.
'min. shake out temp.' [°C] Minimum temperature of the casting at shakeout.
'ave. shake out temp.' [°C] Average temperature of the casting at shakeout.
'molding material' [t/h] Amount of molding material that is used per hour.
'sand conditioning' [kJ/h] Amount of thermal energy (heat) that has to be removed
from sand per hour (sand conditioning).
'total remelt' [t/h] Amount of metal that can be remelted per hour. This value
is calculated from the volumes of feeders etc.
'total cast alloy' [t/h] Total amount of melt that must be supplied per hour.
The column 'value' contains the values reached in the simulation. If these values are highter
than given by the machine definition in the database, they appear in red. In this case, modify
them as needed.

Ö In the left part of the window there is a diagram under 'sand temperature', which supplies you
with an overview of the amount of sand that has reached particular temperatures during the
DISAMATIC® process. The x-axis ('temperature [°C]') indicates the temperatures that you
have defined under 'sand observation temperatures'. The y-axis ('sand volume [&]') indicates
the sand volume in percent, which has reached the respective temperatures.

Ö Choose 'dismiss' in order to leave the window.

3.5.4 Invoking Process Information

The window 'disamatic process information' (Fig. 3-13) gives you an overview of results from the
calculation of the casting, the mold data, the production rate and the conveyor belt length, after
simulation is complete.

Ö Choose 'info' from the main MAGMASOFT® interface.

Ö Choose 'disamatic process information' in order to open the window with the same name.

Ö The information given under 'pouring properties' is as follows:


'property' and 'unit' Explanation

'pouring time' [s] Pouring time
'weight of metal' [kg] Metal weight of the total casting

The column 'value' contains the respective values.

Ö The information given under 'molding properties' are as follows:


'property' and 'unit' Explanation
'max. gating velocity' [m/s] Maximum velocity in the gating system
'mold height' [mm] Height of the mold (z direction)
'mold width' [mm] Width of the mold (y direction)
'mold thickness' [mm] Thickness of the mold (x direction)
'molding time' [s] Time needed to produce one mold
'production rate' [mold/h] Number of molds produced per hour
'conveyor length' [m] Length of the conveyor belt

The column 'simulation' contains the values reached in the simulation. The column 'system
limits' contains the process-dependent limit values, which are given by the process boundary
conditions and machine parameters. If a 'simulation' value exceeds a 'system limits' value, it
is displayed in red. In this case, modify it as needed.

Ö Choose 'dismiss' in order to leave the window.

3.6 Presentation of Results / postprocessor

The MAGMASOFT® postprocessor is used in MAGMAdisa. For further information, please refer
to the Postprocessor on Geometry 4.4 Manual.

4 Summary – What to Do

4.1 Machine Data

• Make sure that all process data and parameters are available. If necessary, check and modify
the data for DISAMATIC® machines in the MAGMASOFT® databases.

4.2 Project Definition

• MAGMAdisa projects must be created either as 'Disamatic' or as 'Disamatic Iron' projects in


the project administration.

4.3 Geometry Modeling

• Model the mold box via the 'Disa' menu.

• Load standard geometries via the 'Disa' menu if necessary.

4.4 Simulation Setup

• Specify the special parameters for the DISAMATIC® process in the 'disamatic process' win-
dow, including the 'sand observation temperatures'.

4.5 Additional Information

• Via the 'info' menu, create a list of the calculated production parameters, e.g. the number of
molds that are produced per hour ('disamatic production information').

• Via the 'info' menu, create a list of process information: results from the calculation of the cast-
ing, the mold data, the production rate and the conveyor belt length ('disamatic process infor-
mation').
