1.0 TYPE OF SYSTEM

1.1 The control system for this project is one Murphy Millennium Controller designed for use
in Class I, Division 2 hazardous areas, powered by user supplied 24VDC. The controller
will monitor various analog and switch inputs and shutdown the engine / compressor
package as noted in this document. The Millennium Controller consists of a display /
control / communications module for operator interface, a power supply / input / output /
communications module, three C277 analog input modules, and a C267 digital input and
output module.

1.1.1 The power supply/input /output module (Power Supply) has 16 Class I, Division
2, Groups C & D non-incendive discrete inputs, 8 discrete outputs, a frequency
input for engine speed from a magnetic pick-up, 2 analog outputs, a digital
potentiometer output, and power supply conditioning for the controller in the
display/operator interface unit.

1.1.2 The display/control/communications control module (Head) contains the


processing power in the form of a single board computer with support board,
Vacuum Fluorescent Display (VFD), which is a dot matrix alpha-numeric display
in a 4 line by 20 character format, and 16 key keypad, emulating a combination of
the ten-key keypad of a personal computer with keys emulating a traditional
compressor shutdown annunciator.

1.1.3 The analog input module (C277) are configured for both analog 4-20mA signals
and Type K thermocouples for pressure and temperature measurements.

1.1.4 The digital input/output module (C267) is configured for additional digital input
and output signals.

1.2 GENERAL OPERATING INSTRUCTIONS

To navigate the displays, use the UP, DOWN, RIGHT, and LEFT arrow keys, and the
PAGE DOWN, PAGE UP, HOME and FN (function) keys. To start the unit, if not at the
main display, first press HOME until the display showing the Status, Engine Speed,
Hours, and Pressures. Press the RUN/STOP key to start and stop the auto start
sequence. Pressing the RESET key will clear any fault shutdowns.
From any screen, the HOME key can be used to back-up one screen in the setup menus.
Pressing HOME while viewing the various data screens will move back to the “Home”
screen, where starting and stopping can be done. The screen immediately to the right of
the Home screen is where the class B1, B2, and test timers are shown.

At any time when entering or changing values, the ESC (Escape) / ACK (acknowledge)
key can be pressed, instead of the ENTER key, which would save the change, and the
value will revert to what it was before the change was attempted.

The Class B1, and B2 timers can be reset, or zeroed by placing the cursor, using the UP
and DOWN arrow keys, on the proper line for the given timer and pressing the RESET, or
TIMER 0 (Zero) key. The test mode can be initiated by pressing the TEST key. Once in
test mode, moving the cursor to the test timer line will allow resetting, or zeroing the test
timer using the RESET and TIMER 0 keys.

The LOCAL / REMOTE SELECTOR SWITCH in LOCAL the millennium will be started
and stopped via the millennium keypad. With the selector in the REMOTE position the
millennium can be started and stopped via the remote start and stop modbus signals.

2.0 STARTING SEQUENCE

NOTE: For a definition of Class A, B1, B2, C, and ESD, please see Section 11.

2.1 When power is first applied, the Millennium controller requires approximately 30 seconds
initializing. This is basically the same as turning on any computer it needs time to boot-up
to ensure the program is fully loaded. The ADEM III should also be powered at this time.

2.2 If no class A shutdown conditions exist, then the controller will be in the PANEL READY
state. Pressing the “RESET” Soft Key on the Millennium controller HMI will reset the
systems alarms and shutdowns. All shutdowns should clear. Any Shutdown condition
must be corrected before the panel can be reset.

2.3 In PANEL READY, the STARTER (SSR1), FUEL SOLENIOD (SSR2), IGNITION (SSR3),
UNIT STATUS (K1), and COMPRESSOR LUBE PUMP (K2) outputs will remain off. All
PID control loops are disabled.

WARNING!: Package MUST BE FULLY PURGED OF AIR PRIOR to RUNNING UNIT or


SEVERE personal injury may occur. It is the operator’s responsibility to insure that the
system is completely purged prior to running the unit.

2.4 At all times, the compressor valves will be checked to be in their driven positions, or a
valve failure will occur. When the valves change position, a valve fail timer will begin
timing for each valve. If this timer expires and the confirmation for the driven valve
position is not seen, a valve failure will occur. If a conflict is seen from the valve feedback
switches, a valve failure will also occur. At Power-up, the valves will be driven to the
following positions:

PURGE VALVE (VL-102) = CLOSED


SUCTION BLOCK VALVE (SDV-101) = CLOSED
DISCHARGE BLOCK VALVE (SDV-271) = CLOSED
BLOWDOWN VALVE (BDV-251) = OPEN
START BYPASS VALVE (VL-252) = CLOSED

2.5 The positions of the Millennium’s controlled valves can be monitored on the first page of
the Millennium’s display. All valve positions should be verified with the positions listed
above. Millennium controlled valve failures will be annunciated on the display. Valve
failures must be corrected and valve positioning verification is repeated.

2.6 When the RUN/STOP key is pressed or a remote start command is given through
communications, following start sequence will occur:

2.7 PURGE:

2.7.1 The Millennium will check to see if the compressor needs to be purged. If the
suction pressure is above the purge required setpoint the purge cycle will be
skipped. If the suction pressure is below the purge required setpoint the
following sequence will occur:

2.7.1.1 PURGE-First, the compressor will be purged of any air. The Bypass and
Recycle valve (will be ramped up to 20mA) will be signaled to close. The
Blowdown valve will also be signaled to open, if not already open. Once
the Bypass valve is confirmed closed, the load/purge valve (VL-102) will
open for the duration of the Purge w/ Bypass Closed Delay setpoint to
force gas through the compressor. The display will read “PRG W/
BYPASS CLS”.

2.7.1.2 PURGE-After this delay expires, the Bypass and Recycle (will be ramped
down to 4mA) valve will be signaled to open. The load/purge valve (VL-
102) will remain open. The Purge w/ Bypass Open Delay will begin
timing. This will purge the bypass piping of any air. The display will read
“PRG W/ BYPASS OPN”. When both purge delays expire, the Blowdown
valve will signal to close and the load/purge valve (VL-102) will be de-
energized to close the load/purge valve (VL-102).

2.7.1.3 All valve positions should be verified with the positions listed below.
Millennium controlled valve failures will be annunciated on the display.
Valve failures will be treated as a shutdown and must be corrected. Once
corrected the valve positioning verification is repeated.

PURGE VALVE (VL-102) = CLOSED


SUCTION BLOCK VALVE (SDV-101) = CLOSED
DISCHARGE BLOCK VALVE (SDV-171) = CLOSED
BLOWDOWN VALVE (BDV-151) = CLOSED
START BYPASS VALVE (VL-152) =OPEN

2.8 PRELUBE:

2.8.1 The Compressor Pre-Lube output (K2) will turn on to start the lube pump, and the
Prelube Permissive timer will begin.

2.8.2 The Compressor Oil Pressure (PT-731) will be monitored to determine if a


Prelube Permissive Pressure has been met. If the Compressor Oil (PT-731)
does not reach its Permissive setpoint before the Prelube Permissive delay
expires, a shutdown will occur on the Compressor Prelube Permissive Failure.

2.8.3 Upon achieving the desired prelube permissive pressure the Prelube duration
timer will begin timing for additional compressor prelube time. When the Prelube
duration time expires, the Compressor Prelube output will de-energize, and the
ENGINE Start Sequence will begin.

2.9 ENGINE START:

2.9.1 When the Prelube Duration Timer has expired, the Automatic Crank cycle will
begin as follows.

2.9.1.1 The Starter Output will energize to crank the engine. The Ignition On
delay will begin timing. When it expires, the Ignition Power output will
energize. The Fuel On delay will begin timing. When it expires, the Fuel
output will energize. The Crank, Ignition, and Fuel outputs will remain
energized for the duration of the Crank delay. The status display will read
“CRANK ON”. If the engine fails to start, the Starter, Ignition, and Fuel
outputs will de-energize for the duration of the Rest delay. The status
display will read “CRANK OFF”. After the Rest delay expires, the crank
cycle will repeat again until the engine starts. If the cycle reaches the
Number of Crank Attempts setting, the Unit will shut down on
“OVERCRANK”.

2.9.2 The controller will monitor a magnetic pickup for a speed signal from the engine.
If the RPM is seen greater than the Running RPM setting, the engine will be
considered running

3.0 RUNNING SEQUENCE

3.1 WARMUP STATE:

3.1.1 The Internal Hourmeter will begin to record engine running hours. The Class B1
and B2 lockout and Warmup delays will begin timing. Unit state will read
WARMUP.

3.1.2 The Starter output is immediately de-energized, and the Unit Status output turns
on to indicate that the engine is running. Once the RPM exceeds the Running

RPM setting, the lube output will de-energize. The Load/Purge valve will be
signaled to open. The states of the valves will be as follows:

PURGE VALVE (VL-102) = OPEN


SUCTION BLOCK VALVE (SDV-101) = CLOSED
DISCHARGE BLOCK VALVE (SDV-271) = CLOSED
BLOWDOWN VALVE (BDV-251) = CLOSED
START BYPASS VALVE (VL-252) =OPEN

3.1.3 The Speed control 4-20mA analog output will be at 4mA to keep the engine at an
idle speed. The Warmup time is controlled through an adjustable warmup timer.

3.1.4 The Recycle Valve control 4-20mA analog output will be at 4mA to keep the
recycle valve fully open.

3.1.5 When the adjustable preset Class B1 and B2 Lockout delays expire, all class B1
and B2 shutdowns and alarms become activated.

3.1.6 The Millennium controller monitors the magnetic pickup input signal at all times
and will initiate a “Loss of Speed Signal” Shutdown” if engine speed lower than
the running RPM setpoint is sensed.

3.1.7 When the Warmup delay expires the unit will advance the unit state will read
“READY TO LOAD”.

3.1.8 The controller will remain in the “READY TO LOAD” state until the step key on the
millennium is pressed.

3.1.9 Once the step key is pressed the unit will advance to “LOADING SEQUENCE”
state. The controller will ramp the engine speed up to the minimum loaded rpm.

3.2 LOADING SEQUENCE

3.2.1 The controller will ramp the engine speed up to the minimum loaded rpm.

3.2.2 Once the MIN RPM is achieved the Discharge valve (SDV-271) will be signaled
to open.

3.2.3 After the discharge valve is confirmed open, the Suction valve will be signaled to
open (SDV-101).

3.2.4 Once the suction valve is confirmed open, the load/purge valve (VL-102) will be
signaled to close.

3.2.5 After the load/purge valve is confirmed close, the Startup bypass valve will be
signaled to close.

3.2.6 Once the startup bypass valve is confirmed close, the unit state will advance to
the “LOADED” state.

3.2.7 The valves will be in the following positions:

DISCHARGE BLOCK VALVE (SDV-271) = OPEN
BLOWDOWN VALVE (BDV-251) = CLOSED

3.3 LOADED STATE:

3.3.1 Class C shutdowns are allowed to arm.

3.3.2 The valves will be in the following positions:

PURGE VALVE (VL-102) = CLOSED


SUCTION BLOCK VALVE (SDV-101) = OPEN
DISCHARGE BLOCK VALVE (SDV-271) = OPEN
BLOWDOWN VALVE (BDV-251) = CLOSED
START BYPASS VALVE (VL-252) = CLOSED

3.3.3 The PID controls will be loaded in two steps (PID MODE in AUTO).

3.1.3.1 STEP 1: The first step will keep the Speed Control PID loop 4-20mA
signal at the MIN PID RPM setpoint and the Recycle Valve PID will be
active to maintain the desired suction pressure setpoint. Decreasing
suction pressure will cause the recycle valve to move toward the open
position (4mA signal). Increasing suction pressure will cause the valve to
move toward the closed position (20mA signal)

3.1.3.2 STEP 2: After the output to the recycle valve has reached 100.0%, and if
the suction pressure setpoint has not been reached, the Speed Control
PID loop will become active to increase the Speed Control PID loop until
the setpoint is reached. If the target RPM out reaches the MIN PID RPM
and the process variable still requires the system to unload, the control
will return to the recycle valve, and the engine will be kept at the MIN
RPM setpoint.

3.3.4 PID MODE in MANUAL

3.1.4.1 On the transition from AUTO to MANUAL mode, the Speed Control PID
loop will be written to the MAN TGT RPM setpoint. The same applies for
Recycle Valve LOAD % OUT Output will be written to the MAN % OUT
SP. This will allow for bumpless transfer from Auto to Manual to occur.

3.1.4.2 The Speed Control PID loop will be ramped to the MAN SPD SP setting.
The rate of ramping and the interval per ramp is adjustable in the setup
screens.

3.1.4.3 The LOAD % OUT to the valve will be ramped to the MAN % OUT SP
setting. The rate of ramping and the interval per ramp is adjustable in
the setup screens.

3.1.4.4 On the transition from MANUAL back to AUTO, the PID loops will start
controlling from Load Step 1 as described in 4.2.2.1.

3.3.5 While the unit is running, a test mode feature will be available. When the TEST
key is pressed, Test Mode Lamp Indication output will energize and all functions
identified as Class A, B1, B2, and C shutdowns will be able to be tested without
shutting down the system until the Test Timer expires. When the Test Timer
expires, the controller will no longer be in Test mode and the Test Mode Lamp
Indication output will de-energize. Some functions are designated as Class ESD,
which will not be in the TEST mode. An example is REMOTE ESD. It is never
locked out. Any ESD shutdown will cause an immediate shutdown.

3.3.1 The Controller will continue in the LOADED state until the RUN/STOP key is
pressed or a fault condition exists.

4.0 NORMAL STOP SEQUENCE

4.1 When the RUN/STOP key is pressed or a remote stop command is given through
communications, the following sequence will occur:

4.3.2 If the unit has passed Warmup, the following will happen:

4.3.3 The Class C shutdowns are disarmed.

4.3.4 The Blowdown valve will be signaled to open; the Discharge Valve will be
signaled to close. Once the Discharge Valve is confirmed closed, The Suction
Valve will be signaled to close.

4.3.5 The Speed control 4-20mA analog output will be ramped to 4mA to keep the
engine at an idle.

4.3.6 The blowdown valve will close when the suction pressure meets the blowdown
close setpoint. Once the suction pressure reaches the blowdown close setpoint
the Blowdown Valve will be signaled to close.

4.3.7 Once the Blowdown Valve is confirmed closed, the Startup bypass valve will be
signaled to open.

4.3.8 Once the Startup Bypass valve is confirmed open the Cooldown timer will start
timing.

4.3.9 When the Cooldown timer expires, the Cooldown sequence will be complete.

4.3.10 The state of the valves will be as follows:

SUCTION BLOCK VALVE (SDV-101) = OPEN
DISCHARGE BLOCK VALVE (SDV-271) = OPEN
BLOWDOWN VALVE (BDV-251) = CLOSED
START BYPASS VALVE (VL-252) = CLOSED

4.3.11 The Speed control 4-20mA analog output will be at 4mA to keep the engine at an
idle.

4.3.12 The Recycle Valve control 4-20mA analog output will be at 4mA to keep the
recycle valve fully open.

4.3.13 The Fuel Valve output will be de-energized. After Ignition off delay, the Ignition
Power output will de-energized to remove power from the ignition system.

4.3.14 The Unit status output will de-energize to indicate that the engine has stopped.

4.3.15 If the unit was running, the Lube output will energize for the duration of the
Postlube delay to postlube the engine.

4.3.16 When the Postlube timer expires, the Millennium Controller state will display
READY TO START. The controller will wait for the next start sequence.

5.0 FAULT SHUTDOWN SEQUENCE

5.1 Upon a fault shutdown, the Fuel Valve, and Unit Status outputs will be immediately de-
energized. After Ignition off delay, the Ignition Power output will de-energized to remove
power from the ignition system. In cases of an ESD shutdown, the Ignition off delay is
skipped.

5.2 All valves will go to the default state, The state of the valves will be as follows:

5.3 The Speed control 4-20mA analog output will be at 4mA to keep the engine at an idle.

5.4 The Recycle Valve control 4-20mA analog output will be at 4mA to keep the recycle valve
fully open.

5.5 The cause of the shutdown will be displayed on the operator interface display. The
shutdown event and the reset are stored in the Events List with a date and time stamp.
The shutdown condition is only cleared by pressing the RESET key.

5.6 After the RESET key is pressed, the controller will return to the PANEL READY state.

7.0 SETTINGS
To access the settings, first press FN, and then quickly press SETUP/ENTER. This will show the
following Setup Menu:

The top line shows the current login level. Five (5) indicates no privileges. Press the
Down Arrow key to move the cursor to the Login line. Enter the code required using the
numeric keys, then press Enter. Your login level will be shown. The login levels are
shown in the Administrator Menu. Administrator level is one (1), and allows access to all
functions. There are additionally Levels 2, 3, and 4. Level 2 allows changes to the
cylinder assignments, and rod load calibrations. Level 3 allows changes to transmitter
scaling. Level 4 allows set point and timer changes. After a login code has been entered,
the privilege will last for the length of the Inactive/Auto Logout timer set in the
Administrator Menu. This timer is reset every time a key is pressed after the Login level
has been entered. If the login level is high enough to allow access to any of the higher
privileges, whatever is being viewed will be exited.

Moving the cursor down using the Down Arrow key to the line “Event List”, and pressing
Enter will allow viewing the Event List. If the Event List is clear, the cursor will return to
the * on the first line. If the event list is not clear, the Right Arrow key will move through
the Events. The Left Arrow key will move back to the last Event. The Events are labeled
as a number out of the total number of events. Events are shutdowns. They are shown
as when they became active with a date and time stamp, and then when they are
acknowledged with a date and time stamp. To Exit the Event List, press the Home key.

CHANGING NUMERIC SETTINGS: Move the cursor to the Process Set points line, and
press Enter. The set point pages will be shown. Use the Up, Down, Right and Left arrow
keys, and the Page Up, and Page Down arrow keys to navigate through the set points.
When on a set point which is desired to be changed, the Enter key can be pressed, and
then a number can be entered using the numeric keypad. Before Enter is pressed for a
given setting, the cursor will be on the left. When Enter is pressed, the cursor will move
to the right side onto the value to be changed, which is zeroed. The numeric keypad is
used to enter the number. When the number is correct the Enter key can be pressed to
save the change. When Enter is pressed again after the numeric keypad has been used
to enter the number, the cursor will move back to the left side of the display. If it is
desired to leave the number as it was, the ESC/ACK key can be pressed, and the
previous value will show.

Use the Up, and Down arrow keys to navigate to the line desired, press Enter, and the

pressing Enter to save the new value. If the value is desired not to be changed after a
change has been attempted, the Esc / Ack key can be pressed.

With the proper level code, if the cursor is navigated to the Clear Event List line, and
Enter is pressed, the display on that line will change to saying “Clearing Events…” When
the dots get to the end of the line, the Events will have been cleared.

COMPRESSOR ROD LOAD CALCULATION

There are settings for the cylinder diameters and rod diameters. These are used to calculate the
crank end areas and head end areas. There are also settings for the pressure drops from the
pressure transmitters to the actual compression chamber. There are also settings for the Cylinder
Action type. From all of this the compression and tension rod loads are calculated as follows.
The readings will be in Newtons of force.

The MILLENIUM controller uses MODBUS RTU protocol, 2 wire half duplex RS-485. Limit polling to 25
registers per request @9600baud, 50 registers per request @19.2kbaud, and 125 registers per request
@38.4kbaud per request for best results. Readings will be shown with no decimal place. Reference the
displays to determine the proper number of decimals for the readings. Analog Readings start at 40501.
Setpoint Readings start at 41001. The shutdown/event code can be read at 40512. Capture data refers
to data captured at the time of the last fault.
