Water cooling was introduced in 1956 in’ order to accommodate larger generator size. The directly cooled generators are provided with ROEBEL bar hollow conductors connected to common water headers at inlet and outlet of the winding. The conductors as well as water headers are generally of copper, however, in some cases stainless steel hallow conductors are, coolirg water header and piping are provided. The generator stator cooling water system consists of heat exchangers, circulating pumps for water, fans for gas, filters, and connecting features. Cooling water is purified Ly ion exchange process and its dissolved oxygen is controlled either to very low levels (= 20ppb} or to high levels (» 2pm) as per manufacturer’s zuidelines. The monitoring and control of primary water quality is essential to maintain the electrical insulation of the machine, to prevent corrosion and deposition of corrosion products in stator water circuit and to eliminate the risk of obstructing the cooling water flow through the stator bars, and to minimize the maintenance. "LMI 12-R 1/CHEM/OGN-OPS-CHEM-002 3.7 A sample format on record of taking make up water in stator water system of low oxygen regime (500 MW machines) has been incorporated, 4.0 REQUIREMENTS FOR DIRECT COOLING OF WINDING CONDUCTORS WITH WATER ‘The conductivity of the stator water must be very low te prevent current flow and electrical lashover. The velocity of water must be low enough to prevent erosion. The water should be treated to minimize corrosion. Either of these two can lead to deposition of erosion/corrasion products in stator water circuit and the risk of obstructing the cooling water low through the bars. The maximum water pressure must be lower chan the casing hydrogen pressure so that hydrogen enters into the stator water system lest leakage of water into the winding insulation could lead to an electrical breakdown. The maximum temperature in the water circuit must be low enough to provide an adequate margin below boiling point. The inlet temperatures are generally just above 400C and outlet temperatures 65- 700C. The materials used to transfer water into the conductors must be of hhigh integrity insulation material eg., PTFE, poly tetra Mluoroethylene, which is not easily degraded. 5.0 GENERAL DESCRIPTION OF THE SYSTEM OF STATOR WATER SYSTEM 5.1 STATOR WATER SYSTEM OF 200 MW UNIT DESICRIPTION The 200MW gencrator is a three phase, horizontally mounted two-pole cylindrical rotor type, synchronous machine driven by steam turbine. The stator winding is cooled by DM water flowing through the hollow conductor while the rotor winding is cooled by hydrogen gas maintained inside the machine. Fans mounted on the generator rotor. facilitate circulation of hydrogen inside the machine. Four coolers mounted inside the machine cool the hydrogen gas. The generator winding is provided with epoxy thermosetting type insulation, The machine is provided with completely static thyristor controlled excitation system, fed from terminals, of the machine. Hydrogen being a light gas with good heat carry away capacity is used for cooling the rotor winding, rotor and stator core. Two hydrogen driers are provided to facilitate moisture removal. Hydrogen is circulated through them via the fans in dry condition. Normally one drier is kept in service and other is on regeneration, Four hydrogen coolers are provided to cool the hot gas to maintain the cold gas temperature at 40 degC. The cooling water system consists of 2 X 100 % duty AC motor driven pumps, 2X 100 % duty water coolers, 2 X 100 duty mechanical filters, 1x100% duty magnetic filter, expansion tank, polishing unit and ejector system. The stator water pump drive the water through coolers, filters and winding and finally discharges into expansion tank situated at a height of about 5m above the TG floor. I is maintained at a vacuum of about 250 mm Hg by using water ejectors. A gas trap is provided in the system to detect any traces of hydrogen gas lea stator water system. In order to prevent corrosion materials like copper, stainless steels or similar corrosion resistant materials are used in the entire cooling water system, ‘The primary water system comprises of the following principal components Primary water tank. Primary water pumps Filters Primary water treatment system Alkalizer unit ‘The primary water admitted to the pump from the primary water tank is, assed to the Exciter End cooling water manifold in the generator interior and then to neutral point of the terminal bushings via the cooler and the filters. After having absorbed the heat losses in the stator windings, phase connectors and main bushings, the water is returned to the primary tanke from the Turbine End cooling water manifold or the phase connectors. The ‘gas pressure above the water level in the primary water tank is maintained constantly by a pressure controller, Primary Water Tank ‘The primary water tank is arranged in an easily accessible location on the stator frame on an elastic support, thus forming the highest point on the entire primary water system in terms of static head, Nitrogen capping is Provided in the space above water level in primary water tank at a Constant pressure by a pressure controller to avoid atmospheric air coming in contact with primary water. Nitrogen capping also facilitates deacration. Primary Water Pump ‘The primary water is permanently circulated in a closed system. To ensure Uninterrupted generator operation, two full-capacity pumps are provided. Each pump is driven by a separate motor. In the event of failure of one Pump, the stand by pump starts automatically. Corrosion products may lead to blockage in the windings. [~~ LMT 12-R 1/CHEM/OGN-OPS-CHEM-002—— cee eae 6.0 CORROSION OF COPPER IN STATOR COOLING WATER SYSTEM ‘There are two regimes where the copper is best passivated and minimum corrosion is found. These are: Low oxygen regime (< 20ppb), where corrosion is inhibited by formation of Passive layer of cuprous oxide i.e. Cu20. This regime is adopted one for ‘machines of 500 mw and above, Primary water system for high capacity generators are designed with Nitrogen capping provision. The space above water in the primary water tank is filled with high purity nitrogen. Nitrogen capping facilitate de- aeration and acts as a sealing from atmospheric air. These features are in line with low oxygen operating regime. High oxygen regime (> 2ppm), where corrosion is inhibitec by formation of Passive layer of cupric oxide i.e. CuO. This regime is adopted for 200 MW. capacity and less, Primary water system for low capacity generators are designed to operate with high oxygen regime where there is no requirement cf de-aeration or nitrogen capping Variation of oxygen level from one regime to other leads to accelerated corrosion and dislodge copper oxide scale which could cause blockage of primary water circuit in the stator water conductor ard may lead to serious failures. Hence dissolved oxygen level is to be maintained within limits as per the selected operating regime. For all prectical purpose, shifting of operating regimes is not recommended. This water has a specific conductivity of less than 1.0 uS/em, pH of about 6.5-7.5, and a high dissolved oxygen content of about te ¢ pm depending on water temperature 8.0 PROCEDURE FOR TAKING MAKEUP INTO THE STATOR WATER SYSTEM WITH LOW OXYGEN REGIME. 8.1 As per recommended practice, makeup to the stator water system should preferably be taken during unit shut down after bypassing the stator Windings and degassing the water using nitrogen purging In emergency, ‘make up should be taken in the system in small quantity (« 10 liters at ¢ time). Record should be maintained for makeup water taken in the system, During make up purging with nitrogen in primary water tank should be ensured to bring down the dissolved oxygen content to possible lowest value (about 20 ppb) 8.2 The DM water should be checked for the parameters as given in annexure 8 before taking into stator water system. 8,3 The DM water should be taken into stator water system through the stator polisher unit only, When unit is in operation, make up should be taken in the system in low Quantities and in stages and in no case more than 10 litres of makeup is to be taken at a time. 8.4 A joint protocol with Electrical, operation, C&l and chemistry should be made for taking any makeup into the stator water system indicating the quantity, quality, and stator water parameters, A sample of format is ‘enclosed herewith, 9.0 MONITORING AND CONTROL, 9-1 Conductivity is the basic criteria of quality for the stator cocling water and. a low level must be maintained to eliminate the possibility of flashover ‘The conductivity will have a tendency to increase slowy due to the increase of impurities such as carbon dioxide and also from the makeup water, Conductivity is maintained by the operation of ion exchanse polishing unit. Conductivity can also be brought down by purging aed makeup, 9.2 It is recommended to monitor the conductivity of stator cooling water continuously. 11 CONTROLLED COPY) [NTPC Dea) TITLE | CHEMICAL CONTROL OF GENERATOR STATOR PRIMARY WATER SYSTEM | ___EM'12:R 1/CHEM/OGN-OPS-CHEM-002-—— | 9.9 Dissolved oxygen in stator water is the main reason for corrosion. In units following low oxygen regimes any appreciable quantity of makeup, particularly DM water, will lead to increase in dissolved oxygen content of ater. It will result in dislodging of passive cuprous oxide layer from the inner surface of hollow stator winding bars and may leed to blockage of hollow conductors. Quantity of makeup shall be restricted so that dissolved oxygen does not abruptly inerease 9.4 It is recommended to continuously monitor the dissolved oxygen levels in the stator cooling water preferably by on line D.O. analyzer, 9.5 Dissolved oxygen in stator cooling water is generally removed by purging with nitrogen gas of high purity (99.99%, ‘min. Remaval of dissolved oxygen depends on the nitrogen pressure which is normally maintained at 0.3 kg/em2 with low alarm for nitrogen pressure in primary water tank set at 0.1 kg/cm2 and high alarm set at 0.5 kg/em2 for better efficiency, 9.6 Exhausted resin may be analyzed to ascertain how much corrosion products are removed by the mixed bed. 9.7 Monthly measurement of the concentration of copper in stator cooling water is recommended. Under the low oxygen regime corrosion of copper 1s retarded by minimizing the oxygen concentration, On the other hand the high oxygen regime requires the oxygen to be kept above minimum of 2 pm level to control corrosion of the copper. Stainless stecl corrosion is negligible under either treatment. An alkalizer is used for -naintaining the desired pH values for minimizing corrosion, 9.8 In an iron free system the iron content should be mainly due to iron entering via the makeup water. The test should be dane monthly to confirm the absence of mild steel in # nominally steel free system. 9.9 The limiting values for both high and low oxygen dependent and it is important that the pH is controlled and monitored Monthly measurement of the pH in stator cooling water is recommended, 9.10 More frequent analysis of copper, iron, and pH may be reqaired when the Unit is being commissioned or when the recommended limits are violated. 9.11 It must be ensured that the storage tanks and pipelines handling DM Water as makeup to stator primary water system should be of SS grade ‘material, The inspection of lined surfaces should be carried out 12 (CONTROLLED COPY} [TFC Lea Ta ORE: SS WATER SYSTEM REF NO, __ HH 12:8 1/CHEM/OGN-OFS-CHEN-002 | periodically and corrective measures be taken immediately on detection of any failure of lining, 9.12 The rate of corrosion is minimum when the stator primary water system is tight i.e. when neither water is lost from the system nor the makeup is taken into the system. Practically, this is not possible as water is taken out for manual testing of the constituents and sometimes lost due 10 leakages. It is desirable that manual tests are carried out once in a month, 80 that minimum water is taken out from the system. ‘The makeup ig taken by operation staff by passing 100% through polisting unit and on certification of quality by chemist it is jointly recorded. Reason for any abnormal increase in normal make up is to be investigated and reported, N2 purging is also simultaneously done when makeup is being taken in the outer circuit of the stator windings. 9.18 The corrosion products in stator primary water when de-ached from the ‘metal surfaces, deposit on the tube ends and also on inlet and outlet hoses of water cooled generator windings, resulting in flow rate restriction, In order to get timely indication of flow restriction, it is essential to provide individual pressure gauges at inlet and outlet of water flowing though stator windings. Also provision of differential pressure indicator gauge asd transducer (for UCB indication) with suitable alarm setting will ensure proper attention of operation staff for corrective measure, avoiding long shut down of unit 914 During cold start up condition, strainer deposits shoud be analysed periodically by X-Ray diffraction for oxides of copper for assessing the loose oxide coat getting dislodged. 9.18 Generator should not run with Hydrogen gas leakages, 9.16 DP and Generator temperature rise should be closely mon:tored. For that DP gauge and DP transmitter across stator winding (for remote monitoring) should be provided where same was not installed (To be provided under modification during O/H).
