1 PRODUCT OVERVIEW
Echo Point® is a Fully Certified WirelessHART Thickness Monitoring Instrument. The Echo-
Point® is part of a secured self-organizing WirelessHART Mesh system which operates
within the 2.4 GHz frequency band. The Echo Point® has a wireless range of up to 1000 ft
(300m) when antennas have an unobstructed view between other devices and clear Line
of Sight (LOS) is maintained.
Echo Point® sensors can be attached in a variety of different ways based on the application,
temperature, and material being measured. The most common method is using a type of
stainless-steel clamping system that is between 2” and 36” and is not surface temperature
dependent. If a band clamp is not able to fit on the surface there are the following additional
options for the devices. The EP-HSD and EP-TC devices are able to use magnetic bases or
multi-point mounts that are temperature limited to 275°F (135°C). The EP-UHT device can
be paired with welded studs that are installed by the customer.

The type of installation (i.e., temperature and material thickness) and the need or desire to move or
reposition sensors needs to be taken into consideration when selecting the type of sensor to be
used. Review the tables below for the options available. It is critical to ensure that surface does not
exceed the maximum temperature range of the devices being installed.

Surface and Device Temperature Reference Table

Sensor Name Surface Temperature Range Device Temperature Range
EP-HSD -28 to 275 °F -40 to 158 °F
(High Sensitivity Dual) (-20 to 135 °C) (-40 to 70 °C)
EP-TC -28 to 275 °F -40 to 158 °F
(Thru Coating) (-20 to 135 °C) (-40 to 70 °C)
EP-UHT -40 to 932 °F -40 to 158 °F
(Ultra-High Temp) (-40 to 500 °C) (-40 to 70 °C)

Surface Temperature Range Notes: Surfaces rarely go below temperatures listed above due to
moving products within the surfaces being measured.

Device Temperature Range Notes: In areas where sunlight may increase the temperature in
excess of the listed temperature, use of a sunshade is typically able to decrease the device
temperature by 10 °C. In areas of extreme cold, use of an insulating cap can typically maintain a
device temperature of 10 °C warmer than ambient temperature.

2 GATEWAY INSTALLATION AND CONFIGURATION

Note: It is the customer’s responsibility to determine the location and attachment method
for each gateway and antenna at their facility. Cosasco will provide advice as needed and
can offer standard or custom attachment products for sale but is not responsible for
providing these materials. A site RF overage survey should be performed, and results
considered before installation activities begin.

All hole-drilling, maintenance, cable trays/cord management, or other activities

are expected to be completed before a Cosasco technician arrives on site. The
Cosasco technician will only be responsible for the installation of the Sensors
and the successful connection of the Sensors to the gateway.

GATEWAY INSTALLATION
The first step in setting up a network of Echo Point and other Cosasco Wireless Devices is
to install and configure the Gateway. In order to do this please go through chapters 2 and
3 of the Emerson™ manuals* linked below.

Emerson 1410S User Manual

Emerson 1410 User Manual

3 TEMPORARY DUAL ELEMENT SENSOR INSTALL (EP-HSD)

For temporary installations, it is recommended that the material surface temperature

does not exceed 180F (82C) at any time. If used for some amount of time above 180F
(82C), the Stopaq can begin to liquefy and a “doubling” effect can be seen where the
Sensor will start to pick up noise in the gated area and mistake it for the actual pipe
back wall. In some cases, the outcome can appear to be a loss or gain in material
thickness. If this happens, a technician will need to remove the old Stopaq from the
Sensor, clean the Sensor and housing, and re-apply Stopaq before remounting the
Sensor.

EQUIPMENT NEEDED
• 4” Angle Grinder (battery operated) w/ 80-100 grit flap wheel
• Wire Brush
• Metal Files
• 80-100 grit sandpaper
• 1/2” deep well socket wrench
• 2.5mm Allen wrench for antenna
• 1/4" Allen wrench for base
• Straight screwdriver
• Alcohol wipes
• White Lithium Grease
• Temporary Couplant (748672)
• Windows tablet or laptop with installed Echo Data software
• Communication cable (748683)
• (optional) Hand-held thickness gauge, calibration-block (748690-TT-M-S)

SURFACE PREPARATION
Proper surface preparation is critical to achieve the rated measurement performance
and longevity of the Echo Point sensors. It is recommended that all Echo Point Sensors
be installed to a bare metal surface that has had all coating, oxide and contaminants
removed. The surface must also be clean of oil, debris, and must be non-condensing.
1. Locate/identify the area where the Sensor shall be applied. If monitoring
low spots/pitting, a handheld thickness gauge should be used to pinpoint
the location.

2. Mark an area using a permanent marker that is approximately 0.5”

larger in all dimensions than the Sensor in all directions.

3. Attach a 4.5” diameter 80-100 grit, aluminum oxide flap disc to the angle grinder.

8
Cosasco P/N 748684, November 2021

4. Remove coating, oxide, and scale within the marked area using the angle
grinder. It is important to maintain control of the grinder to achieve a smooth
surface and care should be taken not to remove excessive material or create
ripples in the material. The goal of this step is to create a smooth, clean surface.
Hand sanding or filing is also permissible.

5. Use alcohol wipes to clean the bonding area, sensor, and housing to remove
couplant or any other oils/greases. Use as many wipes as necessary to achieve a
clean surface as evident by a lack of residue on the used wipe. When finished, place
the Sensor in a safe location to avoid contamination.

9
Cosasco P/N 748684, November 2021
INSTALLATION STEPS: METAL CLAMP MOUNT

1. Connect the tablet or computer to the Echo Point unit using the cable provided
and enter commissioning within the Echo Point software. Follow the instructions
in the Echo Data Software section to enter the commissioning mode.

2. Note: All Echo Point Sensors come calibrated from the factory for use with
carbon steel material. If desired, they can be re-calibrated in the field using
the following technique. Only use WATER as the couplant to avoid
contamination of the Sensors. Use two-point calibration (.500 and .100) and
take readings using the Echo Point Sensors and commissioning software to
ensure accurate readings on the calibration block. Calibrate Echo Point Sensors
by changing the Cal-Zero offset when in commissioning.

3. If using a clamp, place it around the pipe and tighten it so it is ready to

secure the Echo Point. If a magnetic base is being used place the base on
the desired location.

4. Place the top plate onto the base. Tighten the ¼” hex head screws so the bottom
the plate is tight against the base.

5. Slide the probe into the top plate.

10
Cosasco P/N 748684, November 2021

6. Press the probe so about ½ compression of the internal spring is achieved. Mark
the depth the probe is in relationship with the top plate with sharpie.

7. Pull the probe out of the base.

8. Untighten the ¼” hex bolts and remove the top plate.

9. Align the mark with the top plate and using the #4 (5/32”” hex key, make any
rotation alignment for the antennal position as needed. Tighten the hex head of
the top plate to tighten the probe body into the top plate.

10. Take some Stopaq and roll it into a ball about the size of a pea. Take the
Sensor in one hand and Stopaq putty in the other. Place the Stopaq onto the
face of the Sensor

11. Place the probe and top plate onto the base.

12. Tighten the ¼” hex head bolts on both sides of the probe. Verify that the washers
are flattened to ensure the bolts do not back out from vibration.

11
Cosasco P/N 748684, November 2021

13. Switch the Echo Point Device on, and ensure the cable is connected to the
Sensor. After 7 seconds, a red light will turn on at the top of the transmitter.

14. In the Settings tab, change the COM port to the COM port assigned to the
USB commissioning cable for the Echo Point.

15. Within 30 seconds of turning on the unit, Open Comm Settings, and here
program the Echo Point sensor to the Gateway by typing in the Network ID
and Join Key of the Gateway, and then press Program. A Green Checkmark
should appear. 8 digits per square are required in the Join Key.

12
Cosasco P/N 748684, November 2021

16. Select home, then choose UT Settings. Continue To confirm an acceptable A-

Scan Signal has been received and continue to configure the Sensor until it is
giving the correct reading. Below is an example of an acceptable A-Scan and
its configuration. See the appendix for additional sample files and
explanations.

17. Exit commissioning, remove the cable from the Echo Point, and switch off the
Echo Point. Place a new battery in the Echo Point and watch the light sequence
to ensure it connects to the gateway. If it does not connect to the gateway,
power cycle the unit and try again.

18. Place the lid back on the Echo Point and use the spanner wrench to tighten it all
the way. If using a magnetic base, be sure to have a firm grip on the Echo Point
to avoid moving it around. Use a generous amount of white lithium grease on
the threads and o- ring to ensure tightening is as easy as possible

19. Place the antenna in an upright position or as close to it as possible. The

antenna should always be in a vertical position (either straight up or straight
down).

INSTALLATION STEPS: MAGNETIC MOUNT:

1. Mount the base onto the pipe. Ensure the magnetic base is stable and will not
easily move on the pipe or test object.

13
Cosasco P/N 748684, November 2021

2. Place the top plate onto the base. Tighten the ¼” hex head screws so the bottom
the plate is tight against the base.

3. Slide the probe into the top plate.

4. Press the probe so about ½ compression of the internal spring is achieved. Mark
the depth the probe is in relationship with the top plate with sharpie.

14
Cosasco P/N 748684, November 2021

5. Pull the probe out of the base.

6. Untighten the ¼” hex bolts and remove the top plate.

7. Align the mark with the top plate and using the #4 (5/32”” hex key, make any
rotation alignment for the antennal position as needed. Tighten the hex head of the
top plate to tighten the probe body into the top plate.

8. Place the probe and top plate onto the base.

9. Tighten the ¼” hex head bolts on both sides of the probe. Confirm the Belleville
washers are flattened to ensure the bolts do not back out from vibration.

10. Perform Steps 13-19 on page 10 to ensure the Sensor is connected, configured,
and outputting the expected readings.
4 PERMANENT DUAL ELEMENT SENSOR INSTALLATIONS

For permanent installation of dual-element probes, use the same procedure as for the
temporary (section 3). Replace the Stopaq temporary couplant with permanent
adhesive epoxy. Cosasco installation technicians can recommend a permanent
adhesive based on install and operating temperatures.

4.2 SURFACE PREPARATION

Proper surface preparation is critical to achieve the rated measurement performance and
longevity of the Echo Point sensors. It is recommended that all Echo Point transducers be
installed to a bare metal surface that has had all coating, oxide and contaminants
removed. The surface must also be clean of oil, debris, and must be in a non-condensing
state.
Note: EP-HSD transducers may be applied without coating removal, but it is up to the user
to determine whether measurement and bonding performance is adequate. Cosasco does
not guarantee the measurement and adhesive performance on coated materials.

4.3 INSTALLATION STEPS

1. Locate/identify the area where the transducer shall be applied.

2. Mark an area using permanent marker that approximately 0.5” larger in all
dimensions than the transducer housing in all directions.

3. Attach a 4.5” diameter 80 grit, aluminum oxide flap disc to the angle grinder.

4. Remove coating, oxide and scale within the marked area. It is important to
maintain control of the grinder to achieve a smooth surface and care should be
taken not to remove excessive material or create ripples in the material. The
goal of this step is to create a smooth, clean surface. Hand sanding or filing is
also permissible.

5. Take the handheld thickness gauge using only WATER as the couplant and
measure the thickness of the general area or to identify pitting. Note: Be sure to

16
Cosasco P/N 748684, November 2021
use the correct transducer for the application and calibrate using the correct
material.

6. Use alcohol wipes to clean the bonding area, probe, and magnetic housing to
remove couplant or any other oils/greases. Use as many wipes as necessary to
achieve a clean surface as evident by a lack of residue on the used wipe. When
finished, place the probe on the pipe where it is to be installed to allow it to dry
out.

7. CAUTION: The adhesives used in the bonding process cure quickly and
this process must be accomplished within several minutes. Be sure to
have all surface preparation and pre-bonding steps completed prior to
applying epoxy to the probes. Once the epoxy is applied to the transducer,
it must be applied immediately to the pipe surface.
Once the location and probe have been properly cleaned, it is time to apply the
epoxy. If looking for pits, it is highly recommended to have one person watching
the signals in Echo Data while another person SLOWLY moves the probe side
to side and up and down. If the probe does not land in the correct spot, take
the probe off, wipe away the epoxy, and repeat these steps until complete.
Decide based on pipe operating temperature and epoxy cure temperature which
product to use to adhere the probe. See below directions for each individual
type of epoxy:

a. PERMANENT EPOXY (LT): Tube style epoxy with dispensing gun.

Operating temperature ranges from -25⁰F to 250⁰F (-30⁰C to 120⁰C).
Cure temperature (pipe temperature) range <100⁰F (38⁰C). 1.69oz tube
for up to eight sensors.

1. Assemble dispensing gun and insert tube of epoxy. When

ready, remove cap and attach mixing tube.

2. Squeeze the trigger to allow the epoxy to mix in the mixing

tube, dispose of about one teaspoon worth of epoxy.

17
Cosasco P/N 748684, November 2021
3. Apply a generous amount of epoxy to both the sensor and
magnetic housing.

4. Place the edge of the probe housing on the surface first at an

angle and line it up where you want the center of the probe to land
and SLOWLY let the probe face settle flat on the surface. Verify on
the tablet that a measurable signal has been obtained. Note: You
can move the probe around slightly to ensure the probe is in
the right position. Moving it around too much may cause the
epoxy to slide out from under the probe. If this happens, re-
apply epoxy to probe and try again.

5. Once the probe is positioned properly, lightly push down on the

back of the probe to ensure the epoxy sets. Allow epoxy to cure for
a minimum of 4 hours.

b. PERMANENT EPOXY (MT): Tube style epoxy with dispensing gun.

Operating temperature range -20⁰F to 300⁰F (-28⁰C to 150⁰C). Cure
temperature (pipe temperature) range 77⁰F to 200⁰F (25⁰C to 93⁰C).
1.69oz tube for up to eight sensors.

1. Assemble dispensing gun and insert tube of epoxy. When

ready, remove cap and attach mixing tube.
2. Squeeze the trigger to allow the epoxy to mix in the mixing
tube, dispose of about one teaspoon worth of epoxy.

Allow epoxy to cure for
a minimum of 4 hours.

c. PERMANENT EPOXY (HT): Aerospace grade high temperature 2-part

epoxy. Operating temperature range -20⁰F to 400⁰F (-28⁰C to 204⁰C).

18
Cosasco P/N 748684, November 2021
Cure temperature (pipe temperature) between 200⁰F and 300⁰F (93⁰C to
150⁰C).

1. Empty syringe of Part B completely into the 4 oz. plastic cup of

Part A and stir continuously for at least 5 minutes and until both
parts are fully integrated. The color should be uniform.

2. Once fully mixed, use a popsicle stick to apply a coat of epoxy

onto the magnetic housing and probe until it is completely covered.

4. Once the probe is positioned properly, lightly push down on

the back of the probe to ensure the epoxy sets. Allow epoxy to
cure for a minimum of 4 hours.

8. Perform steps 13-19 on Page 12. Verify all probes have a measurable signal in
the Echo Data software.

19
Cosasco P/N 748684, November 2021
9. Note: If a probe is not showing a signal, take it off, remove the epoxy, and
repeat step 8 before the Epoxy sets. This should be done quickly to
remove damaging the sensor. If the sensor is removed, wipe off as much
epoxy as possibly using towels, alcohol wipes, and water.
5 ULTRA-HIGH TEMPERATURE SENSOR INSTALLATION (EP-UHT)

High temp single element Sensors may be applied to piping at ambient or high
temperatures. Proper PPE must be worn when working in close vicinity to high-
temperature piping. All high- temperature installations can be permanently or
temporarily installed and have the same procedure. It is recommended to apply anti-
seize lubricant to all threads for installs above 300F (150C).

EQUIPMENT NEEDED

• Metal Files
• 80-100 grit sandpaper
• 1/2” deep well socket wrench
• 1/4" Allen wrench for base
• Glycerin and silver foil (748676)
• Anti-seize (748679)
• Windows tablet or laptop with installed Echo Data software
• Communication cable (748683)
• (optional) Hand-held thickness gauge and calibration-block (748690-TT-M-S)

SURFACE PREPARATION

Proper surface preparation is critical to achieve the rated measurement performance

and longevity of the Echo Point sensors. Ultra-High Temperature Sensors must be
applied to a bare metal surface with no coating, oxide, or scale present.
1. Use a file to prepare the surface where the Sensor will be installed. You will need
to surface prep an area about the size of a quarter. File down to a smooth
surface and use sandpaper if able.

wrench). As it heats up and expands, continue tightening.

4. Remove the Sensor cap, slide the bracket over the Sensor, and tighten the cap
ensuring the bend is facing down.

23
Cosasco P/N 748684, November 2021

5. Apply a piece of silver foil to the CENTER of the Sensor face using
glycerin for temporary adhesion.

6. Carefully lower the Sensor face into the bracket hole ensuring the silver foil
does not move around. Apply pressure so the foil is squeezed between the
Sensor and the pipe surface.

7. Proceed through steps 13-19 on page 12 to configure the sensor. Note for the
UHT, the sensor will read XD-201.

24
Cosasco P/N 748684, November 2021

8. Tighten down the head screws. It is important to alternate between the screws
so that pressure is applied evenly. Continue to tighten until an acceptable A-
scan is achieved.

9. Exit commissioning and remove the battery and cable from the Echo Point.
Place a new battery in the Echo Point and watch the light sequence to ensure it
connects to the gateway. If it does not connect to the gateway, power cycle the
unit and try again.

7 CONNECTING ECHO POINT TO THE GATEWAY

Once the Echo Point Sensor has been commissioned and tuned in, it should be
connected to the Wireless HART gateway. To do this, once the Network ID and Join
Key have been established earlier, these should then be recorded for repeated use on
each Echo Point Transducer. In order to do this The COM Settings button on Echo
Data will need to be pressed.

The Echo Point sensor uses communication settings to instruct the sensor when to make
a thickness measurement and also the network ID and Join Key.

1. Launch the Echo Data software. Open Settings and check that the proper com port
is selected, and the baud rate is set to 115200. Save settings to return to the main
page.

2. Power on the Echo Point sensor by moving the power switch from off to the on
position.

42
Cosasco P/N 748684, November 2021
3. Within 30 seconds, click the COM Settings button on the Echo Data software main
screen.

Note: the first 30 seconds after power up, the Echo Point sensor will be scanning the
service port for a computer connection. If no computer connection is made, the sensor will
stop communications on the service port and boot up in radio mode.
Once connected, the COMM settings window will be displayed.

1. In this Window Perform step 15 on Page 11 by entering the Network ID and Join
Key on the WirelessHART Gateway you will be connecting to it.

From here, The Echo Point must be power cycled (switch it off and on) and it will
automatically connect to the WirelessHART Gateway. You will be able to see a confirmed
connection in the Gateway by seeing the point appear in the devices tab with green check
marks, similar to the below image

The output variables of the transmitter are:

Primary Variable (PV) = Derived Wall Thickness (Inches)
Secondary Variable (SV) = Raw Wall Thickness (Inches)

43
Cosasco P/N 748684, November 2021
Tertiary Variable (TV) = Surface Temperature of Sensor to Pipe/Vessel (Celsius)
Quaternary Variable (QV) = Estimated Remaining Battery Life (%)

Once the transducer is reading on the gateway, the readings can be brought into Cosasco
Data Online or Cosasco Data Lite software, to map the readings in a graphical form and
live plot the readings as they are being brought into the gateway. This is done using the
Modbus Master Service.

The Modbus Master Service pulls data from Modbus devices into the database. This
feature is available separately and is compatible with the online version of Cosasco Data.

Connection to Modbus Slave

1. In order for the service to connect to a Modbus slave, connection information needs to
be provided. Modbus RTU and Modbus TCP are currently supported. Use the plus (+)
button to add a connection.
2. Check the Modicon Notation if you want to enter registers using that notation (e.g.,
40001 is the first holding register).

Select Connection
The “Connection” dropdown list contains all the Modbus slaves whose connection
information has been added.

8 APPENDIX A

A.1 GOOD A-SCAN AND THICKNESS MEASUREMENT (EXAMPLE)

The figure shown above is an example of a good A-Scan and thickness measurement.

The first positive cycle of the echo exceeds the gate levels (green and orange bars).
The noise level between the interface echo (located between 0.043 and 0.038 on the
horizontal axis) and the backwall echo (located between 0.363 and 0.444 on the
horizontal axis) is well below crossing the orange gate level.

A.2 POOR A-SCAN AND THICKNESS MEASUREMENT (EXAMPLE)

The A-Scan above shows a week backwall echo from the ID of the test object. Note
the echo amplitude is barely above the gate threshold (orange gate line).

46
Cosasco P/N 748684, November 2021

The A-Scan above has a good amplitude backwall echo. Gate 2 (orange gate line) is
measuring the small echo at 0.312”/7.92mm thickness (note the position of the orange
arrow along the bottom scale, indicating where the measurement is being made.

During the next thickness measurement, the backwall has changed enough so that the
small echo is not measuring the little 1st positive echo cycle but is measuring the larger
2nd positive echo cycle. Thus, the thickness being measured has changed to
0.332”/8.43mm (note the position of the orange arrow along the bottom scale, indicating
where the measurement is being made).

A.3 ASCAN RANGE AND VIEWING

The Echo Point instrument has a limited A-Scan viewing range of approximately 1.2
inches (in steel). When using a dual probe and the thickness being measured is thicker
than 1.0 inches, the default A-Scan start value needs to be adjusted to a value closer to
the thickness value to be measured.
The example below shows a dual probe coupled to a 2-inch block. Note, no echo is
displayed at 2 inches as this part of the A-Scan is not digitized.

47
Cosasco P/N 748684, November 2021

The red box shows the area where the A-Scan data is digitized and viewable. Note the baseline
past the red box is flat.

By adjusting the A-Start value to 1.500, the A-Scan window is moved out in time and the 2-
inch echo is now displayed in the A-Scan and a thickness measurement is made.

48
Cosasco P/N 748684, November 2021

A.4 SENSOR STARTUP SEQUENCE

Echo Point has a very specific light sequence that is designed to help the user
understand which mode the sensor is in and assists with connecting a sensor to a
gateway. The sequence is as follows:
1. When first plugging the battery in there will be a 6-second delay with no lights.
2. The green light will then blink fast for 30 seconds, this is when a wired
connection can be made. See Echo Data Software section for more
information on entering communication mode.
3. The red light will turn solid while the green light continues to blink
randomly, this indicates that the sensor is attempting to connect to a
gateway.
4. When the green light turns solid for 5 seconds a connection has been made.
5. The green light will then slowly blink the signal strength. 1 blink indicates a very
weak signal while 5 blinks indicate a strong signal. The signal strength routine
will repeat once.
6. The red light will then turn off and the green light will blink at random. This
means it is taking an ultrasonic thickness reading and transmitting data to the
gateway.
7. When the green light turns off, all data has been sent and should appear on
Cosasco Data Online or other custom software application within approximately
one minute.

A.5 TROUBLESHOOTING

No COM PORT is shown on the Settings Window

This software uses COM PORT communication to connect and communicate with the Echo Point
instrument. The Commissioning Cable (P/N ZXXXXX) is required for this function. COM PORT
drivers for the commissioning cable are also required to be installed and registered on the local
PC. Drivers are supplied as a separate installation executable with the Echo Point software.
The PC user profile must have access to the COM & LPT ports of the machine. Consult with your IT
department to ensure the user has these authorities on the local machine. Confirmation of the
COM PORT access and driver installation can be confirmed in the Windows Device Manager.
