The water spray from the stands should overlap the vehicle as shown.
3. Have an assistant inside of the vehicle during the test in order to locate any leaks.
4. The water pressure at the nozzle should maintain a 155 kPa (22 psi), for at least 4 minutes.
5. In order to check the windscreen, aim the water spray 30 degrees down and 45 degrees toward the rear.
6. In order to check the side windows for leaks, position the water stand towards the centre of the rear quarter, aiming the water spray 30 degrees down
and 45 degrees toward the rear.
7. In order to check the back window, aim the water spray 30 degrees down and 30 degrees toward the front.

Procedure
Tip
Removal and installation of the headliner must be completed through the tailgate hatch opening. Always service with the aid of an assistant to prevent
kinking or damage to the headliner.
When installing a new headliner, tape any unused connector to the headliner with a high adhesive tape.

• For a 1-piece carpet assembly bonded to a cotton or a fibre padding, replace the entire assembly.
• For a 2-piece carpet assembly with a cotton or a fibre padding, replace the padding only. While the carpet is out of the vehicle, dry the carpet using the
method described below.
• For a 1-piece carpet assembly bonded to a foam padding or attached to a synthetic padding, dry the carpet using the method described below.
• For a 2-piece carpet assembly with a synthetic padding, dry the assembly using the method described below.
Drying Method
1. If you observe puddles of liquid on the carpet face, use a wet vacuum to remove the excess moisture.
2. Blot the face of the carpet with a towel in order to absorb as much moisture as possible.
3. Point a fan at the affected area and air dry the carpet.

Fastener Caution
Caution: Use the correct fastener in the correct location. Replacement fasteners must be the correct part number for that application. Do not use paints,
lubricants, or corrosion inhibitors on fasteners, or fastener joint surfaces, unless specified. These coatings affect fastener torque and joint clamping force and
may damage the fastener. Use the correct tightening sequence and specifications when installing fasteners in order to avoid damage to parts and systems.
When using fasteners that are threaded directly into plastic, use extreme care not to strip the mating plastic part(s). Use hand tools only, and do not use any kind
of impact or power tools. Fastener should be hand tightened, fully seated, and not stripped.

2. Install the MDI, turn on the ignition and read the diagnostic trouble codes.
• Delete all diagnostic trouble codes and read diagnostic trouble codes again.
• Notice ALL diagnostic trouble codes.
3. Open the bonnet and disconnect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection
4. Remove instrument panel assembly. Refer to Instrument Panel Assembly Replacement .
5. Remove the body control module (BCM). Refer to Body Control Module Replacement
6. Release all mass cables from the tie bar and body weld studs.
7. Release the instrument panel wiring harness.
Make pictures from the routing and fixing points of the instrument panel wiring harness for the orientation.
9. Remove instrument panel wiring harness (2) from instrument panel tie bar (1) and lay it on the floor.
Unpack the new instrument panel wiring harness and compare the old with the new harness concerning quantity of fixing points, cable straps, guides, part
numbers and pin assignments.

1. 1. After comparing the new with the old harness (2) install the harness on the tie bar (1).
• Check if there is no twisting and bending and fix the new wiring harness.
• Use new cable straps and pins. Connect all electrical connectors.
• Take care for the correct counterpart and the pin assignment.
2. 2. Tighten all mass cables to the weld studs to 9 N·m (80 lb in) .
3. Install instrument panel assembly. Refer to Instrument Panel Assembly Replacement .
4. Install the body control module. Refer to Body Control Module Replacement
5. Install the instrument panel. Refer to Instrument Panel Assembly Replacement
6. Connect the battery negative cable. Refer to Battery Negative Cable Disconnection and Connection
7. Close the bonnet.
8. Install the MDI, turn on the ignition and read the diagnostic trouble codes
Delete all diagnostic trouble codes and read trouble codes again.

• Do not carry the seat belt pretensioner by the seat belt webbing or pigtail connector, if equipped.
• Carry the seat belt pretensioner by the housing, keeping hands and fingers away from the seat belt webbing.
• Make sure the opening, from which the seat belt webbing extends, faces downward and the seat belt webbing hangs freely.
Failure to observe these guidelines may result in personal injury.

1. Disconnect the wiring harness from the I/P assembly.
2. With the aid of an assistant, remove the I/P assembly from the vehicle.
3. If replacing the I/P assembly, transfer all necessary components.

1. Detach the windscreen garnish moulding.
2. For removal of the windscreen garnish moulding use a suitable tool to unlock the windscreen garnish moulding clip (arrows).
3. After removing of the windscreen garnish moulding, replace the windscreen garnish moulding clip.
Interior Trim
1. Remove the front and rear side door sill trim plate. Refer to Front and Rear Side Door Sill Trim Plate Replacement
2. Move seat to full forward position.

1. Remove the center pillar trim panel.
2. Release the retainer on the rear side of the center pillar upper trim panel.
1. Remove rear side door window switch opening cover. Refer to Rear Side Door Window Switch Opening Cover Replacement .
2. Remove rear side door pull handle cover. Refer to Rear Side Door Pull Handle Cover Replacement .

1. Pull upwards on the door lock retainer cable to disengage.

1. Use a flat-bladed plastic trim tool to remove the front side door window switch opening cover.
1 2. To remove the front side door window switch opening cover, start to unclip at the front and remove the cover in forward direction.
3. When replacing the front side door window switch opening cover, remove the front side door window switch. Refer to Front Side Door Window
Switch Replacement - Left Side .
Tip
Do not scratch trim insert (especially leather) with front edge of cover window switch.

dirt or any foreign matter prior to adhesion.
4. Close the rear compartment lid prior to adhesion.
5. Using the palm of the hand, wet out the emblem to the rear compartment lid to ensure full adhesion of the emblem is made.

A large percentage of water will flow off the windscreen area into the plenum chamber drain system and then down the outside on the plenum to the underside of
the vehicle. To ensure that the plenum chamber water management system performs properly, the air inlet grille panel, plenum chamber, and drains must not be
blocked with debris.
In the graphic below the grey arrows show the water flow direction in the plenum chamber and drains system.
The plenum chamber is located in front of the windscreen and below the air inlet grille panel.
1. Remove the air inlet grille panel. Refer to Plenum Water Deflector Replacement - Centre .
2. Clean the plenum chamber, drains and the air inlet grille panel of debris blockage.
3. Flush the plenum chamber, drains and the air inlet grille panel with clean water.

Replacement of Parts of the Outer Skin/Doors, Tailgates and Luggage Compartment Lids, and
Hoods with Folded Edges
Special Tools
As a matter of principle, it is necessary to remove the component, on which the outer skin is to be replaced, from the vehicle and to remove any attaching parts
present (on rear end doors this includes windows attached with adhesive).
Outer skins are normally partially replaced (upper or lower half) A dividing point is provided for this in the area of the window line.
Adhesive bonds between the outer skin and the inner frame are cut with flat scrapers or glass removal tools.
Two possibilities are available for the removal of outer skins with folded edges:
Two chisels are included in the folded edge toolkit for use from both sides
The chisels BO 6392 1 flanging tool kit and BO 6392 2 flanging tool kit should only be used manually as a matter of principle and not in a compressed air chisel.
It is necessary to remove the seam sealant to reach the raised seam more effectively.
The blade of the BO 6392 1 flanging tool kit (or BO 6392 2 flanging tool kit) is pressed under the flanged folded joint with a suitable hammer. The outer plastic
jaw serves as a guide and should be run along the outside on the edge of the component.
The blade opens the folded edge joint if the user hammers evenly on the handle of the chisel.
The opened edge can then be opened up completely with a pair of pliers and the outer skin removed from the frame.
Note: Do not damage the sheet metal lying in the folded edge joint.
Cut through edge of component slowly and carefully applying a low level of pressure evenly (1).
A sufficient cutting depth has been reached when individual layers of sheet metal become visible on the cut open edge.
Cut the individual layers of sheet metal with a flat chisel and remove from the framework (2).
Remove residual sealant from panel frame. Grind welding flanges on panel frame and new part down to bright metal. Cut down beads of adhesive from inner
framework to outer skin. Straighten panel frame if necessary. Grind residues of spot welds smooth. If necessary, work in dividing point between new part and
outer skin.
Clean surfaces of new component to be bonded using the cleaning material from the kit, apply primer and allow to air dry.
Clean the flanges to be bonded on the new component and the frame with the cleaning material from the kit.
Lay a test bead (approx. 20 cm long), until the adhesive is evenly mixed through.
Note: Leave at least 40 mm free in adhesive zones within the connection area of any MIG-brazed seams which may be present.
Apply a bead of adhesive around the circumference of folded edge joint and welding flanges.
Lay new part on frame and align. Fix, e.g. with locking pliers. Fit component on vehicle and align outer skin. Then remove component from vehicle again.
Note: To prevent indentations, place an underlay between the locking pliers and the new outer skin component.
Several possibilities exist for making the folded edge joint on the new outer skin.
Position hammer-headed chisel BO‐6392‐4 flanging tool kit and bend folded edge joint evenly around the circumference within the working area provided by
striking the handle with a hammer.
Note: Do not tilt folded joint pliers to avoid damage to the outer skin.
Position folded joint pliers BO‐6396 bending pliers with the inner working jaw on the outer skin. Close partially bent folded edge joint by pressing closed with the
folded joint pliers completely and evenly around the edge.
Pre-fold folded flange with a suitable hammer whilst simultaneously counterholding with a pad or block.
Complete folding of folded flange around the circumference with hammer and block.
Note: In the edge area, the outer skin is only butt spot-welded from behind in some places along the fold.
MIG-braze joints when replacing tailgate outer skins and grind down.
Align and smooth flanged folded joint and outer skin with hammer and block. If necessary, finish outer skin with body file to produce a surface suitable for
applying paint.
Paint on surface adhesive with a spatula or flat paintbrush as a seam sealant and corrosion protection and allow to cure.
Apply body sealing compound around the circumference of the folded edge. If necessary cut tip of cartridge to size and make a spacer from wire to guide the
cartridge tip along the edge of the component and attach.
Note: Apply the seam sealant as evenly as is undertaken in the works. Only brush in the corner areas.
After completion of painting, fit attaching parts and apply corrosion protection wax in the cavities.

9. Locate and mark all the necessary factory welds of the quarter outer panel (1).
10. Drill all factory welds. Note the number and location of welds for installation of the service assembly.

1. Cut the quarter outer panel in corresponding locations to fit the remaining original panel. The sectioning joint should be trimmed to allow a gap of one-and-
one-half-times the metal thickness at the sectioning joint.
2. Prepare all mating surfaces as necessary.
3. Align the quarter outer panel.
4. Clean and prepare the attaching surfaces for spot welding.
5. Create 5 x 18 mm (4/16 x 11/16 in) slots for MIG-brazing spaced 40 mm (1 1/2 in) apart where the spotwelder is not applicable.

1. Cut the rocker outer panel in corresponding locations to fit the remaining original panel. The sectioning joint should be trimmed to allow a gap of one-and-
one-half-times the metal thickness at the sectioning joint. Create 5 x 18 mm (4/16 x 11/16 in) slots (1) for MIG-brazing.
2. Prepare all mating surfaces as necessary.
3. Align the rocker outer panel.
4. Clean and prepare the attaching surfaces for spot welding.
12. Pre-flanging the flange with BO‐6396 pliers and BO‐6392 tool kit.
13. Finish closing the wheelhouse flanging.
14. Apply the sealers and anti-corrosion materials to the repair area, as necessary.
15. Paint the repaired area.
16. Install all related panels and components.
17. Connect the negative battery cable. Refer to Battery Negative Cable Disconnection and Connection .
18. Enable the SIR system. Refer to SIR Disabling and Enabling .

3. Position the front side door outer panel (1) to the front side door.
4. Verify the fit of the front side door outer panel.
