The approval number is UK/0126/0170.

ATEX
The Frontier dispenser is ATEX certified. The approval number is ITS05ATEX53877.

Special Conditions for Safe Use:


If petrol dispensing pumps are supplied without hose, nozzle, breakaway coupling, sight glass, swivel or shear valve, in that case pumps will be suffixed with "X" in the certificate.
Correct installation needs to be ensured. The petrol dispensing pumps are installed with certified components only as per European Directives.

Purpose Introduction

1 – Introduction

Purpose
This manual provides information on how to prepare a site for installing the Frontier 
pump/dispenser.

Intended Users
This manual is intended for individuals who are trained in the construction of fuel stations. If
you do not have experience with this type of construction (gasoline stations), contact a
licensed, trained engineer or contractor, or Gilbarco® Authorized Service Contractor (ASC).

Required Reading
Manufacturer’s instructions - equipment manufacturers must provide instructions for other
equipment, such as Submersible Turbine Pumps (STPs), leak detectors, underground tanks,
product lines, and shear valves. Gilbarco does not intend to provide complete or up-to-date
installation instructions for other manufacturer’s equipment.

Special Conditions for Safe Use [Full Atmosphere


Explosibles (ATEX) Compliance]
• When fuel dispensers/pumps are shipped without nozzles, they must be fitted with nozzles
complying with EN13012, before being put into use.
• When fuel dispensers/pumps are shipped without hoses, they must be fitted with hoses
complying with EN1360 or EN13483, before being put into use.

Model Description
The Frontier pump/dispenser is capable of dispensing gasoline, gasoline with up to 15%
ethanol or Methyl Tertiary Butyl Ether (MTBE), gasoline with up to 5% methanol, diesel, and
biodiesel (up to 100%).

Flow rate: 40 LPM minimum for gasoline and 70 LPM minimum for diesel.

Electrical Connections Power Supply

4 – Power Supply

Pump and dispenser, and related installation, must comply with regional regulations. However,
where these are non-specific, the following guidance may be used:

Electrical Connections
Before making any electrical connections, ensure that the voltage and frequency stamped on
the motor name plate corresponds to the current characteristics at the place where you are
installing the unit.
• Use certified flameproof cable glands for cable entries.
• Unused entries are to be fitted with certified flameproof stopping plug.
• Protect each motor line by suitable fuse/circuit breaker.

CAUTION
All connections and joints must be within the J-box and entry must be sealed with
flameproof cable glands. Earthing point is provided on the pump/dispenser frame.

WARNING
Switching to engine-generator (gen-set) power
While switching the pump’s power supply from main to gen-set, ensure that the pump is in
a switched-off mode. Switch on the pump after the gen-set reaches to the specified rated
voltage and frequency levels. This is to ensure trouble-free performance in environments
facing frequent power shutdowns and heavy usage of gen-set power.

Lifting the Units

WARNING
Lifting heavy equipment can be hazardous.

Equipment could fall and cause severe injury or death.

Use lifting equipment of proper capacity and factor of safety when moving or positioning

To lift the units, proceed as follows:

1 Use a forklift to lift the unit.

2 Transfer the unit on the forklift.

3 Lift and position the unit to the work area for modification or on to the island.

J-box Location
Each unit must be connected to the power supply to the kiosk-based equipment through one or
more data cables. All other internal connections are pre-wired at the factory. The power supply
and data cables are wired to the AC/DC J-box, located in the hydraulics area. Remove the
lower panel to access the J-box. For the exact wiring details, see Figure 4-1 on page 4-2 and
Figure 4-2 on page 4-3.

CAUTION
J-boxes must not be opened when the main isolator is switched on. The main isolator for
the required unit must be switched off and locked out before opening the J-box. Similarly,
unit must not be operated with the J-box lids removed.

To commission the site, proceed as follows:

1 Check for leaks on hydraulic circuits and ensure that the nozzle safe-break couplings (option)

Safe-break couplings must be reconnected only by suitably trained and qualified
personnel.

2 Ensure that any unused J-box entries are plugged and all terminal screws (both used and
unused) are fully tightened.

3 Replace all J-box lids and secure them firmly to the J-boxes. Ensure that the 
spring/anti-shake washers are installed under the bolt heads.

4 If the pump uses a three-phase power supply, the motor rotation must be checked. Remove the
belts from the motors before turning on the pump (damage to the pump units may occur if the
motors rotate in the wrong direction). If the motors do not rotate in the correct direction, turn
off the dispenser and lock out before swapping the connections for phases two and three in the
AC J-box.

5 Check the rotation again before replacing the belts. The correct link belt tension is present
when the belt can be pushed through for 10- to 15-mm.

6 Turn on the pump and then perform a visual inspection for leaks on the hydraulic circuits.

7 Replace all the side panels on the dispenser.

8 Calibrate the dispenser following the electronic calibration procedure (if required). For more
information on procedure, refer to “E-Cal Procedure” on page 6-15.

9 Program the dispenser according to the manager functions documentation supplied with the
dispenser.

WARNING
Never turn on the dispenser when the J-box lids are removed. Always isolate and lock out
the dispenser before any work commences.

The Frontier dispenser uses a 16-character, two-row Liquid Crystal Display (LCD) to display
key entries, all pump parameters, messages, and logs.

programming functions and levels. Separate PIN-code entry is required for each level. The

6 – Operation Start-up Instructions

Start-up
The following section describes the procedure to start a dispenser:

Initializing Dispenser
To initialize the dispenser, proceed as follows:

1 Power on the dispenser, to enter the initialization status.


8.8.8.8.8.8.8 is displayed on Total Sale, Volume, Price per Unit (PPU), and density display.
The keypad will display the controller board software version number for around 15 seconds
and then the text “GVR-Frontier” will be displayed.
Note: This will take about 15 seconds for the text to appear on the screen.

IDLE Status
After initialization, the system enters the IDLE state. The main display shows the last
transaction log, including Total Sale, Volume, Density, and PPU. The text 
“GVR-FRONTIER” is displayed on the keypad display.

Fueling
To start fueling, proceed as follows:

Sale Preset
Dispenser is the IDLE state. All nozzles are in boot.

2 Press Sale, and then press the number key/s to set the amount to be dispensed. You can also
use a fixed preset key (Sale + F1 or Sale + F2). This value for fixed preset can be changed
from the level 2 setup. This value will add to the number that you have previously entered.

3 Remove the nozzle from the boot and dispense fuel.

Volume Preset
Dispenser is in the IDLE state. All nozzles are in boot.

4 Press Volume and then press the number key/s to set the volume to be dispensed.
Note: You can also use fixed preset key (Sale + F1 or Sale + F2). This value for fixed preset
can be changed from the level 2 setup.

5 Remove the nozzle from the boot and dispense fuel.

Ensure that the nozzle is in boot.

6 Press F1 + Nozzle number to see the cumulative volume totalizer.

7 Press “DOT” + Nozzle number to see the cumulative sale totalizer.

8 Press C + Nozzle number to see the shift wise volume totalizer.

9 Press F2 + Nozzle number to see the shift wise sale totalizer.

Starting up the dispenser is now completed.

Setting Parameters

IMPORTANT INFORMATION
A parameter or option determines the settings selected for that function. A default option
will usually be programmed into the unit but these options can be changed to meet specific
customer requirements.

Note: Ensure that the dispenser is in the IDLE state and the nozzles are in boot. The
measurement system must be metric. To set the parameters, proceed as follows:

1 Press F1 and F2 on keypad simultaneously.

2 Select the operation level that you want to enter and press Enter.

3 Enter the level 1, level 2, and level 3 PIN.

4 If the PIN is correct, then enter level 1, 2, or 3 in Parameter Settings > Commands.

Operation Level Description
Level 1 Indicates the basic operational level which typically covers all features that are required to be
handled during day to day usage of the pump/dispenser.
Level 2 Incorporates the entire menu that is available in level 1 and offers additional menu items to
handle the operation of the pump, which is normally controlled by the dealer or owner of the
pump station, or with the service management team authorized to maintain the pump/
dispenser.
Level 3 The highest level under which all parameters to be set at the factory level are clustered
together. This level is controlled by service management team authorized to maintain the 
pump/dispenser. This includes the system-level parameters required to be set the first time
during commissioning.

With the lower panel opened, inspect the pump from the side facing the main J-box. The
nozzle on the left is nozzle A and the nozzle on the right is nozzle B.

Open the electronic housing and locate the E-Cal board with red color switch block 
(see Figure 6-4). Ensure that switches 1 and 3 are in OFF position and switch 2 is in ON
position. Turn switch 4 in OFF position.

Locate the keypad on the side sheathing. This will be used to go through the guided process for
calibration. Keypad will be used extensively during calibration process. All the prompts and
results are displayed on the keypad display. All the inputs and commands will be fed using
keypad keys.

Entering the E-Cal Mode


To enter in to the E-Cal mode, proceed as follows:

1 Switch on the main power supply.

2 The keypad will display the software version for 15 seconds and the CPU will check for the
presence of all peripheral components.

3 Once the initialization is completed and there is no fault on the dispenser, the text 
“GVR-FRONTIER” is displayed on the keypad (see Figure 6-6).

4 To enter in to the programming mode, select side A keypad.

5 Press F1 and F2 simultaneously (see Figure 6-7).

Taking Actual Measures and Feeding Data into the System


To calibrate the dispensed fuel in a standard measuring can, proceed as follows:

1 Press F2 to select “CALIBRATE” (see Figure 6-10).

8 After dispensing, put the nozzle back in the boot. The text “MANUAL1 0” is displayed on

9 Using the numeric keys on the keypad, enter the accurate can measurement reading 
(see Figure 6-15).

display. Press F2 and repeat steps 7 on page 6-20 through 10. Proceed in similar manner for
rest of the readings.

1 Use the Up/Down navigation keys until the text “CONFIRM” is displayed on the keypad.

3 After the calculation, the text on the keypad will change to “CONFIRMED”. Use the 

6 Pass a seal wire (GM00114) through the E-Cal card cover mounting screw (XS01027) placed
at the opposite ends of the cover positioned vertically (see Figure 6-19).
Note: Frontier allows mechanical sealing of calibration board to protect against tampering.
In many countries this is a mandatory requirement.

De-aerating the Dispenser


The pump must be operated and tested by a suitably qualified person in compliance with all
the legal requirements and safety regulations applicable locally. Ensure that the pump has
undergone function checks and a trial runs and is ready for use immediately after the onsite
installation and legally required tests have been performed.

1 Turn ON the pump.

2 Access the keypad. For more information, refer to “Keypad Display” on page 5-24.

3 Set the pump to run standalone mode using the keypad. For more information, refer to
“Keypad Display” on page 5-24).

4 De-aerate pump hydraulics.

IMPORTANT INFORMATION
Have suitable containers ready to collect fuel. The fuel delivered during de-aeration may
contain calibration fluid residues and preservatives, and is therefore not suitable for use in
vehicles.

Single/dual hydraulic module is de-aerated in three basic phases.


• In the first phase, the pumping unit sucks air only.
• In the second phase, the pumping unit is filled with fuel. 1, 2, or more switch-offs by the
air separator in the pumping unit is likely. The Global Pumping Unit (GPU) pump does
not switch on during the de-aeration phase. It continues to run, until the de-aeration is
completed.
• The third phase continues from the second phase without a break. In this phase, after the
pumping unit has been de-aerated, the V+ Meter, pipes, and hose of nozzle 1 are 
de-aerated.

Begin by de-aerating fueling point 1 on side 1:

a Lift the nozzle and insert the spout in the neck of the container. Do not open the pump.

b The air that has been sucked in is evacuated visibly and audibly through the vent pipe of the
pumping unit.

c The pumping unit now gradually fills up with fuel, indicating that the air separator is
functioning. Due to the large volume of vapor, the switching mechanism in the air separator
shuts down the pumping unit once or twice.

d When the motor shuts down, replace nozzle in support, lift it again after 15 - 20 seconds and
continue repeating the de-aeration procedure described in step c until the pump block
switching mechanism is no longer triggered.

e Cautiously open the nozzle slowly and dispense fuel from the nozzle until it is flowing in a
smooth jet.

f Dispense approximately 5 litres of fuel to flush out calibration fluid residues and
preservatives.

g Close the nozzle and replace it in the support.

h Lift the nozzle of fueling point 2, if any, in the same pump and follow steps a through g to 
de-aerate.

5 Check the hydraulic modules for proper grip.

6 Check the automatic switch-off in the nozzles.

Replacing the Filter Elements


Dirty filter elements affect pumping performance. Clean filters when the flow rate reduces.

Operating the Dispenser


The modes of operation for a dispenser are as follows:
• Online: Release pump through console or operate through automation.
• Standalone

1 Lift the nozzle for the required fuel from nozzle boot.

a All other fueling points on the pump side are disabled.

b The amount, volume, and unit price displays are set to zero after a segment self-check.

c The unit price for the fuel selected is now fixed.

d The magnetic valve opens and the pumping unit starts operating (with approximately three
to six seconds delay after nozzle is lifted).

2 For filling the fuel, proceed as follows:

a Insert the nozzle pipe into the mouth of the tank and position the nozzle so that it cannot slip
out [see Figure 6-20 (i)].

b Squeeze the trigger of the nozzle and leave it in place.


Note: Tanks with a badly-positioned mouth or poor ventilation can cause the nozzle to switch
off prematurely or fuel to be spilled. In these cases, the filling speed must be reduced by
setting the nozzle trigger to position 2 or 1. In the case of self-service operations using
pre-selection and/or cash automats, it is not possible to set the nozzle for safety reasons;
the nozzle trigger must be squeezed constantly.

c Terminate filling by activating the nozzle trigger.


Note: If the nozzle is positioned horizontally, the safety ball valve mechanism may prevent the
nozzle from opening [see Figure 6-20 (ii)]. The nozzle must be lifted up in this case 
[see Figure 6-20 (iii)].

Testing the Gas Separator


Figure Description

During the fueling process, air is supplied over the


ventilating screw at the filter.

The gas switch at the pumping unit switches the


solenoid valves off. No further fuel is dispensed.

The air that has been sucked in, is evacuated visibly


and audibly through the vent pipe of the pumping
unit. After the screw in of the ventilating screw and
the de-aerating of the pumping unit is complete, the
delivery is continued with the full performance.

To check the gas separator without switching off, a


proven can is used.

During the fueling process, air is supplied over the


ventilating screw at the filter.

Within the tolerance, no switching off of the solenoid


valves is carried out. The fuel is dispensed with
strongly reduced speed.

The air that has been sucked in, is evacuated visibly


and audibly through the vent pipe of the pumping
unit. After the screw in of the ventilating screw and
the de-aerating of the pumping unit is complete, the
delivery is continued with the full speed.

Frontier pumps are using GPU for suction. GPU has integral air separator. This is a test to
check the air-separation function.

Information
During service and maintenance operation it is advisable to verify if the V-belt tension is
correct.

If the V-belt is not correctly adjusted the belt may slip, wear more quickly, and cause vibration
and additional noise. The performance of the pump will be affected.

Adjust the belt tension to the following values for GPU pumps:

1 Select the gauge appropriate to the belt section and construction being tensioned. 
Figure 6-21 (A, B, and C) shows the three ways to hold the gauge so that pressure is applied to
the pad only.

2 Position the gauge on one of the belts on the drive in the middle of an accessible span length.
Exercise care to ensure that the gauge is only in contact with one of the belts, and that the
indicator arm is pushed down into the gauge body. Align the gauge so that its body is parallel
with the sides of the belt.

3 Push down on the pressure pad slowly and firmly with one finger in one of the ways illustrated
[see Figure 6-21 on page 6-27 (A, B, and C)]. When a click is heard, stop immediately and
remove the gauge carefully to avoid disturbing the indicator arm.

4 Read the gauge to judge the tension as follows (see Figure 6-21 on page 6-27).

5 Turn the gauge sideways to ascertain the exact point where the top surface of the indicator arm
crosses the scale.

6 Mark this point with a thumbnail, and turn the gauge to read the scale.

7 Check the tension found against the calculated tension. Tighten or slacken the belt, if required.

The belt tension gauge is inexpensive and can be ordered under the following part numbers:
140 946 876 70-150N for GPU-90

Entering the E-Cal Mode


To enter in to the E-Cal mode, proceed as follows:

1 Switch on the main power supply.

2 The keypad will display the software version for 30 seconds and the CPU will check for the
presence of all peripheral components.

3 Once the initialization is completed and there is no fault on the dispenser, the text 
“GVR-FRONTIER” is displayed on the keypad (see Figure 8-5).

Side A Nozzle Calibration


To calibrate Side A nozzle, proceed as follows:
Note: For UHF configuration each side has two meters and requires that both meters be
calibrated for accuracy.

1 To enter in to the programming mode, select side A keypad.

2 Press F1 and F2 simultaneously (see Figure 8-6).

Note: For calibrating side A, the keypad on side A must be used; for calibrating side B, the
keypad on side B must be used.

3 Enter the password using the numeric keys on the keypad.


Note: 8, 4, 2, 1 is the default password to enter in to the E-Cal mode.

4 On successful login, the text “CALIBRATE” is displayed on the keypad, which indicates that
the system is ready to perform calibration (see Figure 8-8).

The pump system is now in the E-Cal mode.

Taking Actual Measures and Feeding Data into the System


To calibrate the dispensed fuel in a standard measuring can, proceed as follows:

1 Press F2 to select “CALIBRATE” (see Figure 8-9).

To calibrate meter 1, proceed as follows:

1 To calibrate meter 1 (“NOZZLE A”), press F2 (see Figure 8-10).

2 After selecting a meter, the text “PRESET1 0” is displayed on the keypad (see Figure 8-11).

3 Using the Up/Down navigation keys, select “MANUAL1 0” on the keypad display 
(see Figure 8-12).

4 Lift the nozzle and fill the measuring can to its full capacity.

5 After dispensing, put the nozzle back in the boot. The text “MANUAL1 0” will appear on
the keypad display (see Figure 8-12).

6 Using the numeric keys on the keypad, enter the accurate can measurement reading 
(see Figure 8-13).

7 Press ENTER to save the value.


Note: If there is an error while entering the can measurement, press F1 to cancel it and 
re-enter.

For more readings, repeat the procedure. Readings can be measured using the Up and Down
navigation keys.

8 Use the Up/Down navigation keys until the text “MANUAL2 0” is displayed on the keypad.
Press F2 and repeat steps 4 on page 8-6 through 7. Proceed in a similar manner for the rest of
the readings.

Note: Though the calibration factor can be set with one reading, it is advisable to get an
average for dispensing flow rate variation and can measuring errors by taking multiple
readings, with maximum readings restricted to 5.

Completing E-Cal Process for Meter 1


To complete the E-Cal process for meter 1, proceed as follows:

1 Use the Up/Down navigation keys until the text “CONFIRM” is displayed on the keypad.

2 Press C to save the E-Cal details.

Calibration factor is calculated by the pump CPU.

3 After the calculation, the text on the keypad will change to “CONFIRMED”. Use the 
Up/Down navigation keys until the text “K-factor” is displayed on the keypad.

Side B Nozzle Calibration


Repeat the same procedure as of “Side A Nozzle Calibration” on page 8-4 from side B keypad.

1 Switch OFF the power to the electronics.

2 Change the position of switch 4 (see Figure 8-3 on page 8-2) from OFF position to ON. Switch
ON the power to the electronics. The calibration registry is now write-protected.
Note: Entry to calibration menu is prevented by the pump after the switch position is changed.

3 Pass a seal wire (GM00114) through the E-Cal card cover mounting screw (XS01027) placed
at the opposite ends of the cover positioned vertically (see Figure 8-24).
Note: Frontier allows mechanical sealing of calibration board to protect against tampering.
In many countries this is a mandatory requirement.

VaporTEK-3 is a dispenser based system that collects vapor during vehicle fueling and returns
vapor to the Underground Storage Tank (UST).
Note: VaporTEK pump starts, only if the flow rate is greater than 6 litres/min.

VaporTEK can be integrated with Frontier. While integrating, perform the following tests:
• System Integration test (Tightness vacuum test)
• System Calibration
• System Performance test

The following table provides FB1 terminal Key descriptions:

Performing System Integration Test


System Integration test needs to be performed only once to verify the tightness of the system.
The setup for system integrity test is shown in Figure 11-3.
Note: On the site, System Integration test must be performed before connecting the VaporTEK
pump outlet to the station tank inlet.

Frontier Vapor Recovery Performing System Integration Test

To perform System Integration test, proceed as follows:

1 Power on the dispenser and verify VaporTEK controller has powered up.

2 Connect the FB1 terminal to RS-422 connector on VaporTEK-3 controller.

3 Connect gas meter (Burkert flow meter) encoder cable to FB1 terminal.

4 Connect VaporTEK pump outlet to gas meter inlet (see Figure 11-3 on page 11-3).

Note: Vapor recovery nozzle should be in Shutoff position. i.e. nozzles were in boot position.

5 Press the Start button (green button) on the FB1 terminal until the following screen opens and
then press 1.

11 If the flow from the pump is “0 litres/min”, the system is working properly without any leak. If
the value is above zero, there is a leak that must be resolved before the calibration test is
performed.

Gas Meter Calibration

Notes: 1) Gas meter calibration must be completed before conducting VaporTEK pump
calibration.
2) Once the gas meter is calibrated, it won’t be required to calibrate it again until the
gas meter or FB1 terminal is changed.

To calibrate gas meter on FB1 terminal, proceed as follows:

1 Press the Start button until the screen shown in Figure 11-12 opens, and then press 1.

4 Match the calibration factor on the gas meter with the factor displayed on FB1 Terminal (see
Figure 11-15). If calibration factor already matches, press Enter, else press F2 to change the
calibration factor.

5 Enter the calibration factor on the gas meter (for example, 07 is now the new factor) and press
Enter (see Figure 11-16).

Auto-Calibration
To auto-calibrate gas meter, proceed as follows:

1 Power on the dispenser and verify that the VaporTEK controller has powered up.

2 Connect the FB1 terminal to the RS-422 connector on the VaporTEK-3 Controller.

3 Connect the gas meter encoder cable to FB1 terminal.

4 Connect the hose to gas meter.

5 Remove the nozzle from the boot position and secure the A/L nozzle to the spout of either the
ARVN or Elaflex nozzle as appropriate. The A/L adapter o-rings prevent air leakage into the
nozzle’s vapor collection holes (see nozzle close up detail in Figure 11-11 on page 11-6).

6 After ensuring the nozzle shutoff port is not covered by the adapter body, tighten the two
knurled end rings to secure the adapter to the nozzle.

• Recheck all connections.
• Ensure that the pump is turning ON.

Dry Simulation Test

Note: For dry simulation test setup, refer to Figure 11-11 on page 11-6.

To perform dry simulation test, proceed as follows:

1 Power on the dispenser and verify that the VaporTEK controller has powered up.

2 Connect the FB1 terminal to the RS-422 connector on the VaporTEK-3 Controller.

3 Connect the gas meter encoder cable to FB1 terminal.

4 Connect the hose to gas meter.

5 Remove the nozzle from the boot position and secure the A/L nozzle to the spout of either the

The Rate as displayed on the FB1 Terminal will be within the legislated range established by
the local regulation. Perform the dry simulation test on different flow rate such as 25 l/min and 
18 l/min. Acceptance tolerance for the rate is as following:
• Flow rate above 20 l/min: ±5% of set A/L ratio rate.
• Flow rate below 20 l/min: ±10% of set A/L ratio rate.

Repeat the procedure for other nozzle.

Press Enter to reset total counter for each new transaction. Give a preset of 38 liter on the
nozzle which will be tested. Lift the nozzle and start the transaction by pressing the latch in a
fully open condition.
Note: Other nozzle must be in boot position.

11 Compare the results of Vapor Total of FB1 terminal and the volume result shown on the
dispenser volume counter. Calculate A/L ratio with the help of the following formula 
(see Figure 11-34)

Acceptance tolerance for the rate is as following:


• Flow rate above 20 l/min: ±5% of set A/L ratio rate.
• Flow rate below 20 l/min: ±10% of set A/L ratio rate.
