BODY DESIGN

1. CONSIDERATION OF WEIGHT ADJUSTMENT

With careful consideration to ensure rigidity of the bus body, endeavor to improve
performance as much as possible by making adjustments to reduce dead weight
of the body.
Also, with regard to the bus body, carry out layout design of the ancillary
machinery and equipment above and below the floor of the body so that there is
no difference in weight left and right wheels, also be no exceeding the permissible
capacity of the front and rear tire or axle in order to prevent such things as one
side action of the brakes and uneven tire wear, tilting the vehicle, etc.
(Give consideration also to the fitting position of such things as the spare tire,
battery, fuel tank, etc.)

If there is a weight discrepancy between left and right in this chassis, so that the
following adjustment should be done to eliminate the difference in weight left and
right.
• Adjust the weight difference between left and right by giving consideration
to the construction of the body.
• And fit the items as under,
<Fuel tank>
Which
‌ have been fitted at left side of the chassis frame, fitting the fuel tank
under the floor at left side between wheelbase of the body.
<Battery>
Which
‌ have been temporary setting on the chassis frame, fitting the battery
under the floor at right side between wheelbase of the body.

BM1837ABECA
2-4

2. INSTALLATION OF ANCILLARY HEAVY MACHINERY OR EQUIPMENT

When install the ancillary heavy machinery or equipment above and below the
floor of the body, layout design should be carefully considered to keep the weight
distribution within permissible capacity of the axles and tires under the both
condition of V.M.(Vehicle Mass) or G.V.M.(Gross Vehicle Mass) as well as G.V.M.
permissible capacity.
(Permissible capacities are described page 1 - 3 chassis specification.)

[EXAMPLE]
INSTALL THE COOLER UNIT TO THE REAR OVERHANG.

SPARE TIRE & FUEL TANK COOLER UNIT

WILL ALSO BE MOVED FOR THE
ADJUSTMENT OF WEIGHT DISTRIBUTION.

3. CONSIDERATION OF SAFETY

Take good care that dangerous items such as projections or cut ends of plates do
not stick out either inside or outside the compartment.
Also, use non-combustible or flame-retardant material for body parts that are
close to the exhaust pipe or engine room.

BM1837ABECA
2-5

4. INSPECTION COVERS AND LIDS

When making the body structure, remember such things as positioning of

inspection cover so that no obstruction is caused to the following routine
inspections and maintenance.

a) Checking engine oil, filling and drain.

b) Checking engine air-clener, exchange.
c) Checking cooling water level, filling and drain.
d) Checking power steering oil, filling and drain.
e) Checking battery fluid, filling, removing the battery.
f) Fuel filter, drain.
g) Fuel sender gauge removal.
h) Fuel feed.
i) ‌Checking and removal of the brake component part such as air piping and
relay-valve.
j) Air tank drain.
k) Possible to remove the spare tire and to check whether or not it is
securely fitted.

[EXAMPLE]

(See attached data 5-3 for details.)

BM1837ABECA
2-6

5. INSTALLATION OF FRONT AND REAR SPLASH GUARD

Splash guard should be fitted to the forward and rearward of front and rear tires
to protect the air cleaner, engine and etc. from splashing water and mud.
(See "ATTACHED DATA 5-5" for details.)
[EXAMPLE]

6. REDUCTION OF INTERIOR NOISE LEVEL

In the case of front engine buses, noise near the front seat in the passenger
room tend more than elsewhere.
Therefore, rubber sealing sheets should be fitted to each parts of inspection lids
and covers to be mentioned below to prevent noise of the engine entering to the
passenger room.
[EXAMPLE]

The figure shows right hand drive vehicle, STEP & DOOR position of left hand
drive vehicle is symmetrical to this figure.

7. The completed vehicle with body fitted is to comply with the vehicle laws and
regulations of the country in which the said vehicle is used and in addition the
previously mentioned tolerance limits for such things as axle capacity, weight
distribution on front axle and height of the center of gravity are not to be
exceeded.
BM1837ABECA
2-7

FITTING THE BODY

1. In fitting the bus body, avoid stress that would cause damage to the frame and
other chassis structural parts. Also, always take the horizontal level of the
chassis frame and carry out the fitting keeping level with this.
[EXAMPLE]

ADJUSTING STAND PAVED HORIZONTAL PLANE

2. When making the installation, be careful not to damage the chassis or interfere
with its functions. For example, do not stand on such things as the brake valves,
brake pipes, fuel tank, fuel pipes, air tank, battery, wiring harness, T/M control
cable, etc.

3. With regard to the electrical components, fuel system and exhaust system, take
great care to prevent trouble leading to fire. As there are occasions when debris
from steel plates resulting from fitting the body comes into contact with electrical
fittings and causes short circuits, this debris should be completely removed at the
time of shipment.

BM1837ABECA
2-8-1

4. POINTS TO NOTE ON ELECTRICAL WELDING

Internal clocks in the tachograph and the radio and all the electronic instruments
are directly connected to the battery, and to be chassis frame-earthed at one
end.
Under these conditions, electric welding will cause damage to these electrical
instruments as the welding current flow back along the earth circuit.
(See the following figure.)

WRONG

1) Procedure before welding

• Turn the starter switch to "LOCK" position.

• ‌Disconnect the negative terminal of the battery.
(or dismount the battery.)
• Disconnect the all connectors of electrical equipments.
INSTRUMENT PANEL
FRONT ELECTRICAL COMPONENT PANEL
ENGINE CONTROL ECU
ABS ECU
RETARDER DRIVE UNIT, ETC
• ‌Put on a cover to all connecters to be disconnected for avoiding penetration
of dust, mud, water and grime.

2) Ground of the welding equipment

• ‌Ground the welding equipment securely, near the place where to be

welded.
(Ground to the plating parts is strictly prohibited.)
• Peel off the paint where to be welded.
• ‌Connecting the ground to the chassis spring is strictly prohibited to prevent
damage of the spring.

BM1837ABECA
2-8-2

3) Other precautions of welding

• ‌To protect ancillary equipment from sparks during welding, take steps such
as putting fire-resistant covers over things like the engine, meter, steering
wheel, hoses, wire harness, pipes, chassis spring and tires, other chassis
components, etc..
• ‌Perform to weld under most suitable conditions of the welding, and
minimize the heat influence to the circumference where to be welded, and
as far as possible to keep the welding quality.

4) After welding

• ‌Make sure to connect all connecters which to be disconnected before

performing of the welding work.
• ‌Make sure to connect the ground terminal of the battery.
And the terminal should be horizontally setting.
• ‌Re-paint the place where to be peeled off the paint for grounding the
welding equipment by same color.

CAUTIONS FOR HANDLING TRANSMISSION CABLE

Unit : mm
When using CABLE TYPE TRANSMISSION CONTROL, strictly observe the following instructions so that you may make the most of its merit through
correct use of the system.

1. ‌WHEN TRANSPORTING (WHAT TO CHECK BEFORE MOUNTING)

1-1 When handling the cable, the bending R (Radius) must be more than R 450 mm.
1-2 ‌Before mounting the cable, check if there is not any flaw on the outside of the
cable.
(Pay a special attention to the guide pipe (boot).)

2. ‌WHEN ASSEMBLING
2-1 Never attempt to work holding the guide pipe (boot).
2-2 Define the mounting direction of the ball joint in accordance with the assembly
drawing .
2-3 Securely tighten the end metal parts (for casing cap or inner cable).
2-4 Mount the boot so that it may not be twisted.
2-5 Mount the parts so that they may not be difference from the designated positions
(markings).
2-6 When routing the cables, be careful not to damage the cables (boots).
(Before routing the cables, protect them with a think cloth, etc. See Fig. 1.)
2-7 Route the cables so that they may not be hit by the frame or the tools.
2-8 Observe the bending R for mounting. (See Fig. 2.)
2-9 Do not clip the cable in bent condition.(See Fig. 3.)

3.WHEN MOUNTING BODIES

3-1 Pay attention not to damage the boot with a spatter, etc.
When there is a risk of splash of the spatter, perform the welding by protecting the
parts with some high fire proof material (such as wet thick cloth, aluminum foil,
leather, etc.)
3-2 Cables are not interfered with body members.
Do not modify the track of the cables.

‌ the instructions mentioned above are not observed, the following

If If
‌ something abnormal (hole or flaw in the boot) is found in the cable, replace
phenomena will appear : it with a new part at once.
-Need for heavier operating force is required.
‌
(Hole or flaw in the boot, breakage or flaw on the outer casing {If the shielding wire
-Immobilization of cable becomes visible, the cable is no more usable.}, etc.)
-Breakdown of inner cable Premature breakage by sticking of rust will appear as a result of generation of rust in the
inner cable due to the penetration of water from the hole or the flaw of the boot.
(Also, sticking due to freezing will occur in cold region.)

INSTALLATION PROCEDURE
PARALLEL TYPE WIPER
1) Installation procedure of the wiper
(1) Condition of the bus body outside panel where the wiper is installed
In order to develop full performance of the wiper itself, it is necessary to
securely fix the wiper mechanism on the body side.
Therefore, make sure to use the body outside panel whose thickness is more
than 2.5mm.
In the event that it is not possible to secure 2.5mm of thickness for the body
outside panel, install the wiper referring to the following illustration.

(2) Dimension for drive shaft protrusion

Secure (L1=) 60 ± 2mm as standard
dimension from body outside panel
surface to the tip of the drive shaft in order
to prevent such problems as penetration
of water to the drive shaft, generation of
abnormal noise due to contact of the wiper
arm with seal cap or penetration of water
due to wear of the seal cap, etc.

(3) Setting of depression angle

Never fail to set the depression angle
observing the following figures because, if
the wiper arm angle ( ) and the drive
shaft angle ( ) in relation to the front
glass surface as shown below cannot be
secured, the depression pressure of the
wiper arm will be reduced and this will
result in such problems as poor wiping,
floating up of blades at high speed
running, etc.

(4) Setting of attack angle

In order to obtain a good wiping condition of the blade, it is desirable that it
always contacts perpendicularly to the glass surface.
This condition is required particularly when the glass face is curved where it is
necessary to set the pivot position in such a way that the blade contacts the
glass face with a constant posture at any operating range of the blade.
The change of angle formed by the glass and the blade : (contact angle) is
generally called as attack angle and the angle can be expressed as shown in
the following illustration.

Setting of curved surface attack angle : <10º

If the attack angle dose not remain within the Table of Limit Attack Angles
shown above, it will result in an “ Imperfect wiping or phenomenon of funk ”
In the worst case, the wiper will be immobilized or the motor will be damaged.
Therefore, we recommend “ = 3º ”

(5) Length of the flexible cable

The flexible cable is used to connect the
wiper motors LH and RH and to ensure
synchronization of the motors and the
length of the flexible cable can be
calculated in a simplified manner from the
distance between the pivot LH and the
pivot RH which are required to be set.
On the other hand, be sure to take a
reserve length into consideration when
calculating the overall length of the flexible
cable in such a way that it can have a
reserve of the length of the cable
connecting LH and RH motors +13 ~
53mm ( ).
• Calculation of the cable length
Cable length (L) = - 674 + (13 ~ 53)
• Precaution to take when calculating the cable length.
1 When using a flexible cable whose length is less than 300mm, correctly
adjust the center distance and the axial core.
2 When using a flexible cable whose length is less than 500mm, set the cable
length so that the cable becomes straight line (condition almost without
slackening)
3 When using a flexible cable whose length is more than 500mm, the cable
can be used up to the minimum R = 200mm.

2) Precaution to take when installing the wiper

(1) Installation of the wiper motor and link frame ass'y
1 Remove the drive shaft component parts of the wiper link.
Component parts = Parts marked with in the drawing
2 Press the drive shaft into the prescribed hole from the inside of the body and
fix the link frame.

* BRHefore installing on the body, check if the crank arm and the plate rod on
side are set on the straight line after automatic stop and then proceed
to the installation (LH side as it is because auto-stop mechanism is not
incorporated).

The wiping angle can be set to 65º ~ 100º by adjustment.

* The wiping angle of the parts as supplied is = 90º.

(2) Installation of the flexible cable

Insert the inner, flexible cable into the square hole of the motor armature shaft
and secure it with a joint.
1 When a cable of optimum length
cannot be used because of the layout
around wiper fixing position and when
it is necessary to use rather a long
cable by bending it, adjust it so that
the prescribed bending angle ( =
less than 20º ) may not be exceeded.
2 When inserting the inner, flexible
cable into the armature shaft, securely
insert it into the square hole.
3 When inserting the inner, do not turn
the armature shaft more than 90º.
4 Never fail to avoid bending the flexible
cable locally.
Local bending of the cable may cause
breakage of the inner cable and
generation of abnormal sliding noise
of cable.

* For permissible bending limits,

refer to the right drawing.
5 Tighten the joint not only by hand but
also tighten it securely using a pliers,
etc.

(3) Installation of the wiper arm and the blade

1 Mount the wiper arm on the drive
shaft after having installed the blade
on the wiper arm in advance.

* Engage the blade in the P clip at

the tip of the wiper arm and fix it
with a shaft nut.

* Aexclusive
s it is necessary to use an
special nut incorporating
anti-slackening mechanism, be sure
to use the genuine nut contained in
the package.
2 Set the fixing base for the wiper arm
on the wiper drive shaft protruding
from the body and fix the middle
portion of the arm fixing base on the
body with the tightening bolt.
3 Install the drive shaft components
removed in 2)-(1)- 1 above, fix it
with the outside panel fixing bolt,
mount the waterproof cap and then
set the main arm and fix it with the
wiper arm fixing nut.

* If the water proof cap is not fitted at

the correct position, it will cause
penetration of water, wear of water
proof cap due to contact of the wiper
head arm and the water proof cap,
etc.
Therefore, securely install it as
shown on the right illustration.

* When setting and installing the wiper

arm, carry out the positioning as if
wiping the middle of the window
glass, confirm and adjust the wiping
pattern as shown on the illustration
next page and make sure to provide
upward and downward margins.

* Be sure to observe the tightening

4 Wiping pattern of parallel type wiper arm can be corrected by adjusting the
length of sub-stay.
Therefore, when adjustment is required, correct the length of the sub-stay by
loosening and adjusting 2 (M3) bolts so that the blade becomes
perpendicular to the wiper stopped at auto-stop position of the wiper.

* Check the wiping pattern in sprinkling condition.

* Ithe
n the case of parallel type arm, the length adjusting bolt (adjust bolt) on
sub-arm side is delivered under provisional tightening.
Therefore, be sure to tighten it with prescribed tightening torque when
installing the arm on the vehicle.
Tightening torque : 1.57 ~ 2.28N·m (16 ~ 23kgf·m)

(4) Wiring of the wiper

Connect the electrical circuit of the wiper and the electrical circuit on chassis
side by observing the instruction given in Chapter 4 “ELECTRICAL EQUIP-
MENT AND RELATED PARTS” of this
manual.
(5) Confirmation of the operation of the wiper
After installing the wiper on the bus body,
confirm the functioning of the wiper
without fail.
The point for confirming the operation is to
put the wiper motor once and to check the
following items.
1 Operating speeds of LH and RH arms
and blades (if the speeds are the same,
the operation is normal.)
2 Difference of phases (turning points)
3 Auto-stop
4 Correctness of wiping angle
Also, secure clearance of more than
50mm between the blade and the
weather strip as shown on the right
illustration.

* Carry out the confirmation of operation

in sprinkling condition.
(6) How to adjust the phases of LH and RH
arm blades
If phase difference is found out at the
turning points of the arm blades LH and
RH when operating the wiper (Refer to
“B” and “C” in the right illustration),
c o r r e c t i t i n t h e f o l l o w i n g m a n n e r.
1 Stop the wiper at auto-stop position by
means of the wiper switch.
2 Remove the flexible cable from the
motor without auto-stop mechanism.
3 Insert a rather narrow minus (-) driver
into the square hole of the inner cable
engaging position of the armature shaft
and find out the turning point by turning
the driver in delaying direction if the
phase is delayed and in advancing
direction if the phase is advanced.

* How to find out the turning point :

Position where the blade is immobilized
even if the armature is rotated.

BM1837ABECA
6-4-9

4 Connect the removed flexible cable again and check the operation.
5 After having confirmed the operation, if the phase difference has not been
collected, perform the adjustment by repeating the procedures 1) to 4)
mentioned above.
(7) Case where change of wiping angle is
required (reference)
Graduation of wiping angle is stamped on
the drive arm of the drive shaft
components of the wiper link mechanism.
When changing the wiping angle, loosen
the M6 nut once, move the center of the
ball pin to the position of required wiping
angle (possible range of wiping angle :
65º ~ 100º, wiping angle at delivery : 90º)
a n d f i x i t a g a i n w i t h t h e M6 n u t .

* Tightening torque of M6 nut : 5.9 ~ 7.9N·m (60 ~ 80kgf·cm)

* When the wiping angle has been changed, the auto-stop position will be
relocated.
Consequently, after automatic stopping of the motor equipped with auto-stop
mechanism, loosen the M8 nut and adjust the crank arm position again in
such a way that the crank arm of the motor link ass'y and the blade rod
become straight line.
On the other hand, for the motor without auto-stop mechanism, insert a
minus (-) driver into the square hole of the armature shaft, rotate the
armature and adjust it again to the same position as mentioned above.
(8) Setting-up of maintenance and inspection lid
When designing and manufacturing the body, never fail to provide an inspection
lid for maintenance and inspection.
