❖ Meaning of Forecasting
▪ In simple words, forecasting means making predictions about future based on available information.
▪ Systematic method of probing (finding) the future is called forecasting. To foresee means both to assess
the future & make provisions for it.
▪ Forecasting of sales refers to an act of making prediction about future sales followed by a detailed
analysis of facts related to future situations which may affect the business as a whole.

▪ Ex: Consumer Durable products, Medicines.
Following purposes are served
To determine budgetary control over expenses;
To determine dividend policy;
To find & control maintenance expenses;
To determine schedule of operations;
To plan for capacity adjustments.
3 Long Range ▪ The period may vary from 1 year to any period. Normal period used is generally
5 years. In some cases, it may extend to 10 to 15 years also.
▪ Ex: Daily used routine household product like Aata, Salt, Milk Etc.
Following purposes are served
To determine expected capital expenditure for future developments & to acquire new
facilities.
To determine expected cash flow from sales.
To plan for future manpower requirements
To plan for material requirement.
To plan for Research & Development.

❖ Steps in forecasting
(a) Determine the objective of forecast
▪ You have to spell out clearly the use of forecast.
▪ What for you are making forecast ?
▪ Is it for predicting demand ? or to know consumer’s
preferences ?
(b) Select the period over which forecast will be made?
▪ Is it long-term, medium-term or short-term?
▪ What are your information needs?
(c) Select the method you want to use for making the forecast
▪ This method depends on the period selected for forecast & information available on hand.
▪ It also depends on what you expect from the information you get from the forecast.
▪ Select appropriate method for making forecast.
(d) Gather information to be used in the forecast.
▪ The data you use for making forecasting to produce the result, which is of great use to you.
▪ The data may be collected by:
(a) Primary source: This data we will get from the records of the firm itself.
(b) Secondary source: available from external agencies such as magazines, newspapers.
(e) Make the forecast
▪ Using the data collected in the selected method of forecasting, the forecast is made.

CAUSAL/REGRESSION ANALYSIS
▪ Demand is a function of various factors such as sales budget, price, promotional budget, technology etc.
▪ Causal model is expressed at Dt = f(F1, F2...Fn)
Where, Dt = Demand for period t & F1, F2, F3...Fn are the factors responsible.
F1 = Sales budget
F2 = Price
F3 = Promotional Budget
F4 = Technology etc.

1 Trend ▪ It is the tendency of data to move upward or downward over a long period of time.
▪ Sometimes, data remains unchanged in time that implies trend = 0 (Stable data)
2 Seasonality ▪ Rhythmic, regular & periodic variations over a span of less than 1 year.
▪ These variations may be recorded daily, weekly, monthly, quarterly or yearly.
▪ Example: Seasonal variations during festive times & special occasions every year.
3 Cyclical ▪ A kind of oscillatory movement generally spanning over more than 1 year.
▪ Example: Business Cycle (Prosperity, recession, depression, recovery)
4 Irregular ▪ Random, unpredictable, uncontrollable. They are referred to as noise.

MOVING AVERAGES
▪ A moving average is a statistic that captures the average change in a data series over time.
▪ It Captures impulsive changes.
▪ It is Dynamic in nature, ability to handle outliers more than arithmetic means which is static in nature.
▪ Continuous movement of average values.
PC Note: A moving average is simply a way to smooth out price fluctuations to help you distinguish between typical
market “noise” & the actual trend direction.

▪ A trend of company’s or industry’s sales is fixed with the help of historical data.
▪ Such data is generally referred to as time series. The change in values of sales is found out.
▪ The study may show that the sales sometimes are increasing & sometimes decreasing, but a general trend
in the long run will be either upward or downward. It cannot be both ways. This trend is called secular
trend.
▪ Sales forecasts are made on the assumption that the same trend will continue in the future.
▪ The method which is generally used in fitting the trend is the method of least squares or straight-line
trend method.
▪ With this method a straight-line trend is obtained. This line is called ‘line of best fit’.
▪ By using the formula of regression equation of Y on X, the future sales are projected.
Calculation of Trend
Trend can be calculated by the least square method as follows:
(1) Find time deviations (X) of each period from a certain period
(2) Find the sum of time deviation (∑X).
(3) Square the time deviation of each period (X2)
(4) Find the sum of squares of each period (∑X2).
(5) Multiply time deviations with the sales of each period individually (XY) & add the product of the column
to find (∑XY).
(6) To find the trend (Y) = a + bX.
Value of ‘a’ & ‘b’ may be determined by either of the following two ways:
(a) Direct method
▪ This method is applicable only when ∑X = 0.
▪ To make ∑X = 0, it is necessary that time deviations should be calculated exactly from the midpoint
of the series.
▪ Then, values of a & b will be calculated as follows:

▪ This method is simple & direct.
(b) Indirect Method
▪ This method is somewhat difficult.
▪ This method can be applied in both the cases where ∑X has any positive or negative values or ∑X is
not equal to zero.
▪ The values of a & b are calculated by solving the following two equations:

∑XY = a∑X + b∑X2
▪ By calculating the values of a & b in the above manner, the sales can be forecasted for any future
period by applying the formula Y = a + bX

With the help of this equation, we can project the trend values for next 3 years, i.e. 2022, 2023 & 2024.

Hence expected demand for CTV for two towns will be 14.44 thousand & 24.84 thousand CTV sets.

Capacity Planning
▪ Capacity refers to the maximum load an operating unit can handle.
▪ The operating unit might be a plant, a department, a machine, a store or a worker.
▪ Capacity indicates the ability of a firm to meet the market demand (both current & future). Objectives of capacity
management is to match the level of operations to the level of demand.
▪ Capacity of a plant is the maximum rate of output (goods or services) the plant can produce.
▪ Production capacity of a facility or a firm Maximum rate of production the facility can produce. It is usually
expressed as volume of output per period of time (i.e., hour, day, week, month, quarter etc.).
▪ Capacity of a plant is usually expressed as rate of output (i.e., in terms of units produced per period; Ex: hour, shift, day,
week, month etc.).
▪ But when firms are producing different types of products, it is difficult to use volume of output of each product to express
the capacity of the firm. In such cases, capacity of the firm is expressed in terms of monetary value (production value) of
the various products produced put together.

Q. When the firm prefers Over-Capacity?
(a) Fixed cost of the capacity is not very high.
(b) Sub-contracting is not possible because of secrecy of design &/or quality requirement.
(c) Time required to add capacity is long.
(d) Company cannot afford to miss the stipulated delivery date & cannot afford to lose the customer.
(e) There is an economic capacity size below which it is not economical to operate the plant.

1 Meaning of Facility Location
▪ Facility means any type of set-up that an organisation requires to run its operations & produce
required products &/or delivers intended services to the customers.
▪ Location is the place or region where facility may be established.
Q10. Suppose, XYZ Ltd wants to open a retail shop in Kolkata, West Bengal. It first selects the 4 locations such as L1, L2, L3
& L4. The coordinates of the locations (i.e., latitudes & longitudes) & volume of customers (i.e., average number of

▪ Plant Layout, also known as facility layout refers to arrangement of physical facilities (machines, materials)
& the manpower required to manufacture a product or perform a service.
▪ The goal of layout planning is to allow workers & equipments to operate more effectively.
▪ The location of a centre has two dimensions:
(a) Absolute location or the particular space that the centre occupies within the facility.
(b) Relative location i.e., the placement of a centre relative to other centers.

The size & type of the site selected for plant influences the type of buildings (single story or multi story) which in
turn influences the layout design.
Location of the plant determines the mode of transportation from & into the plant.
Layout should provide for storage of fuel, raw materials, future expansion needs, power generation etc.
Machinery & Equipments
Type of product, volume of production, type of processes & management policy on technology, determines the
type of machines & equipments to be installed
Managerial Policies: regarding volume of production, provision for future expansion, extent of automation, make-or-
buy decisions, speed of delivery of goods to customers, purchasing & inventory policies & personnel policies influence
the plant layout design.
Materials
Plant layout includes provision for storage & handling of raw materials, supplies & components used.
Type of storage areas, racks, handling equipments such as cranes, trolleys, conveyors or pipelines etc., used - all
depend on the type of materials used - such as solid, liquid, light, heavy, bulky, big, small etc.
Product
Type of product (light or heavy, big or small, liquid or solid etc., influences the type of layout.
Ex: Ship building, Aircraft assembly, Locomotive assembly etc., requires a layout type different from that needed to
produce refrigerators, cars, scooters, television sets, soaps, detergents, soft drinks.
Workers
Gender of employees (men or women), position of employees while working (i.e., standing or sitting), facilities
needed such as locker rooms, toilets, canteens are to be considered while designing the layout.
Type of Industry
Whether industry is classified under (a) Synthetic, (b) Analytical, (c) Conditioning (d) Extraction industry & again
whether it has intermittent production or continuous production is relevant for design of layout.
Principle of Flexibility: Layout should permit revisions with the least difficulty & at minimum cost.
Principle of Minimum Investment: Layout should result in savings in fixed capital investment, not by avoiding
installation of the necessary facilities but by an intensive, use of available facilities.

2 Convenience for supervision. Process layout may be advantageously used in light & heavy engineering
industries, made-to-order furniture industries & the like.
3 Distance b/w departments should be as short as possible to avoid long distance movement of materials.
4 Though similar machines are grouped in one department, departments themselves should be located in
accordance with the principle of sequence of operations.
Ex: In steel plant, operations are smelting, casting; rolling etc. These different departments may be arranged in
that order to avoid crossovers & backtracking of materials.

Product layout or line processing layout or flow-line layout
▪ The product layout involves the arrangement of machines in one line depending upon the sequence of operations.
Material is fed into the first machine & finished products come out of the last machine.
▪ In between, partly finished goods move from machine to machine.
▪ The output of one machine becoming the input for the next.
▪ In a sugar mill, sugar cane, fed at one end of the mill comes out as sugar at the other end.
▪ Similarly, in paper mill, bamboos are fed into the machine at one end & paper comes out at the other end.
▪ In product layout, if there are more than one, line of production, there are as many, lines of machines. The emphasis
here, therefore, is on special purpose machines in contrast to general purpose machines, which are installed in the
process layout. Consequently, investment on machines in a straight line layout is higher.
▪ The grouping of machines should be done, on product line, keeping in mind the following principles:
- All machine tools or other types of equipment must be placed at the point demanded by the sequence of operations.
- All the operations, including assembly, testing & packing should be, included in the line.
- Materials may be fed where they are required for assembly but not necessarily all at one point;
- There should be no points where one line crosses another line;
▪ The product layout may be advantageously followed in plants manufacturing standardised products on a mass scale
such as chemical, paper, sugar, rubber, refineries & cement industries.

Importance of Layout
1 Avoidance of Bottlenecks
▪ Bottlenecks refer to any place in a production process where materials tend to pile up or produced
at rates of speed less than the previous or subsequent operations.
▪ Bottlenecks are caused by inadequate machine capacity, inadequate storage space or low speed on
the part of the operators.
▪ It results in delays in production schedules, congestion, accidents & wastage of floor area.
2 Avoidance of Unnecessary & Costly Changes
▪ A planned layout avoids frequent changes which are difficult & costly.
▪ The incorporation of flexibility elements in the layout would help in the avoidance of revisions.
3 Better Production Control
▪ Production control is concerned with the production of a product of right type at right time.
4 Better Supervision: A good plant layout ensures better supervision in two ways:
(a) Determining the number of workers to be handled by a supervisor &
(b) Enabling the supervisor to get a full view of the entire plant at one glance.
5 Economies in Handling
▪ Nearly 30 – 40% of manufacturing costs are accounted for by materials handling.
▪ Long distance movements should be avoided & specific handling operations must be eliminated.
6 Effective Use of Available Area
▪ Every unit of the plant area is valuable, especially in urban areas. Efforts should therefore, be made
to make use of the available area by planning the layout properly.
7 Improved Employee Morale
▪ Employee morale is achieved when workers are cheerful & confident.
▪ Morale depends on better working conditions; better employee facilities; reduced number of
accidents; & increased earnings.
8 Improved Quality Control
▪ Timely execution of orders will be meaningful when the quality of output is not below expectations.
▪ To ensure quality, inspection should be conducted at different stages of manufacture.
▪ An ideal layout provides ample space to carry out inspection to ensure better quality control.
9 Improved Utilisation of Labour
▪ It makes possible individual operations, the process & flow of materials handling in such a way that
the time of each worker is effectively spent on productive operations.
10 Minimisation of Production Delays
▪ Repeat order & new customers will be the result of prompt execution of orders.
▪ Every management should try to keep to the delivery schedules by minimising delays in production.
11 Minimum Equipment Investment
▪ Investment on equipment can be minimised by planned machine balance & location, minimum handling
distances, by installation of general-purpose machines & by planned machine loading.
▪ A good plant layout provides all these advantages.

Interchange of departments C & F increases total material handling cost. Thus, it is not a desirable modification.
Q12. A defence contractor is evaluating its machine shops current process layout. The figure below shows the current layout
& the table shows the trip matrix for the facility. Health & safety regulations require departments E & F to remain at their
current positions.

Can layout be improved? Also evaluate using load distance (ld) score.
Solution:
Keep the departments E & F at the current locations. From the Trip Matrix, C is having maximum no. of trips from E&F. So
C must be as close as possible to both E & F, put C between them. Place A directly south of E, & B next to A. All of the heavy
traffic concerns have been accommodated. Department D is located in the remaining place. The proposed layout is shown
in figure below. The load distance (ld) scores for the existing & proposed layout are shown below. As Id score for proposed
layout is less, the proposed layout indicates improvement over existing.

Aggregate Planning
▪ Aggregate planning is an intermediate term planning decision. It aims at best combination to minimise cost.
▪ It is the process of planning quantity & timing of output over the intermediate time (3 months to 1 year).
▪ Production planning in the intermediate range of time is termed as ‘Aggregate Planning’. It is thus called
because the demand on facilities & available capacities is specified in aggregate quantities.
▪ Within this range, physical facilities are assumed to be fixed for the planning period. Therefore, fluctuations
in demand must be met by varying labour & inventory schedule.

While dealing with production problems, Planning Process is normally divided in 3 categories
Long range Planning ▪ deals with strategic decisions [Ex: Purchase of facilities, introduction of new products, etc].
Short term planning ▪ deals with day-to-day work, scheduling & sometimes inventory problems.
Intermediate Planning ▪ It is generally acceptable planning considering the load on hand & facilities available.
(Aggregate Planning) ▪ Management formulates a general strategy by which capacity can be made to satisfy
demand in a most economical way during a specific moderate time period, say for 1 year.
▪ Aggregate planning is made operational through a master schedule that gives the
manufacturing schedule (Products & dates of manufacture).
▪ Generally, day-to-day schedules are prepared from master schedule. Facility planning &
scheduling has got very close relationship with aggregate planning.
A method of identification & fixing the relevant costs associated with the plant.
Availability of alternatives for meeting the objective of the organization.
Ability to construct a model that will permit to take optimal or near optimal decisions for the sequence of planning
periods in the planning horizon.
Facilities that are considered fixed to carry out the objective.
