General information about the manual


Purpose of the manual
This manual provides information on the usage of the TopCon TC.ACS
device. Familiarise yourself with the contents of these operating
instructions to operate the device efficiently.
The TC.ACS device supports two operation modes the “Amplifier mode”
and the “Function engine mode”. To operate the TC.ACS device it is
necessary to use the software TC.ACSControl. The according software
manual is necessary for a general understanding.

Availability of the manual


The manual must be available at all times to the personnel who are
operating the device.
The TC.ACSControl manual is part of the software.
Use in the software the menu bar item <INFO> to get sub menu for the
manual.

Manual changes
The TopCon TC.ACS is a new product that will change as it develops.
Therefore, there may be changes in operation and scope.

1. Product description

1.1. Product usage and restrictions


Full 4-Quadrant Grid Simulator
The device can be used to simulate the behaviour of a grid.

Restriction on usage
TC.ACS devices are not allowed to be connected in series or in parallel.

Pay attention that a liquid cooling of the device is necessary in all


operation modes.

1.2. Conformity
To market TopCon Systems within the European Union (EU), the
combined system MUST also comply with the following standards:
 2006/95/EC Low Voltage Directive
 2004/108/EC EMC Directive
A CE declaration of conformity on the TC.ACS device is included in the
appendix to these instructions, see chapter 11.5, page 77.

Note
If this system is expanded with additional devices or integrated into a
total system, in the European Union a new declaration of conformity
must be prepared prior to placing on the market.

2. General information on safety and hazards

2.1. Scope and applicability


The general information applies to all TopCon low-voltage systems. The
user(s) has (have) the obligation to avoid the risks and hazards
mentioned by means of the rigorous application of specialist electrical
rules.
The system is subject to the Low Voltage Directive, it has to be
operated by adequately trained and instructed personnel.

2.2. Categorisation of the hazard areas


The assessment of the effects of hazards from low-voltage systems
with a flow of energy for feed and possibly regeneration is divided into
the following areas:

section that follow.

2.2.1. Personnel area
The utmost attention is to be paid to the hazards for individuals. There
are various risks and hazards, of these the most important are
mentioned here.

Electric shock
A low-voltage system can produce electrical potentials that can be
dangerous or even fatal for individuals. During work on the systems the
following guidelines are to be observed:
a) Work in electrically isolated state
This is the recommended way of working, it should be rigorously
applied during all connection and wiring work. Follow the rules:
1. Electrically isolate
2. Secure against switching back on.
3. Short-circuit
4. Connect to earth
5. Report and instruct
After shut down, the short-circuiting of the outputs and earthen
are particularly important for safety reasons if reactive loads or
loads that store energy (accumulators,
capacitors, ULTRACAP etc.) are used.
b) Work in the vicinity of live parts
In these circumstances an increased hazard potential is to be
expected. Minimise the risks by means of:
1. Guards
2. Covers
3. Insulating encapsulation, cladding
4. Impose separation by means of mechanical features, protective
grilles
5. Supervision, reporting

c) Work on live equipment
It is imperative this form of working is avoided.
If it cannot be avoided, careful work preparation is essential. Pay
attention to the following:
1. The personnel must be specially trained.
2. Work in accordance with recognised specialist methods.
3. Controlled personal protective equipment must be available.
(Passive protection)
4. Organisation of the working area.
5. Supervision and preparatory measures. (Active protection)
6. Use appropriate protection against physical contact throughout.
Set up a suitable EMERGENCY STOP chain and test it at
regular intervals!
Mark all wires and cables to prevent mistakes.

Electrical heating
TopCon electrical power supply system operate with significant
amounts of energy. High currents can cause heating of cables and
wires. In particular, during unmonitored endurance tests insulation fires
and short circuits may be caused.
 At particular risk are connectors, switchgear and cable terminals.
Check these parts particularly carefully and at regular intervals.
 Use wiring material suitable and stipulated for your application
with the related insulation class!
 Monitor your system actively or passively using related sensors
or by monitoring parameters.

Arcing and sparking on opening contacts


In relation to DC systems, note that on opening a circuit through which
a current is flowing, arcing with very high energies can be produced
depending on the inductance!
In some circumstances this arcing can result in burns, damage to the
eyes as well as damage, destruction or fire on parts of the system.
The usage of normal mains contactors as isolating devices in DC
circuits is not recommended! Instead use DC contactors. In case of
doubt contact the related manufacturer.
Take into consideration that the protective devices in the TopCon low-
voltage system cannot detect an arc as a fault condition, as this
situation may be a required function.

Risk of mechanical injury
As on all electrical installations, mechanical injuries to the head and
hands may be caused on removing and fitting covers, wire and cable
connections.
Always use the correct tool. If necessary protect the head and hands
against injuries due to cuts and impacts.

2.2.2. Systems and material area


Risk of fire
In case of fire, electrically isolate the system immediately, on the one
hand to interrupt the supply of energy and on the other hand to shut
down the fans.
Fight the fire from bottom to top in accordance with the rules in your
organisation using suitable firefighting equipment (CO2 fire
extinguisher). If possible use fire extinguishers with asphyxiation action
to keep the secondary damage low.

Electromagnetic fields
Like any electrical system, TopCon low-voltage systems produce
electrical and magnetic fields. However, these fields comply fully with
the usual standards.
Note, however, that particularly the EM fields from your cables and
equipment connected could nevertheless produce interference on
objects in the immediate area.
Note the following:
 Keep data carriers and PC-based measuring environments an
adequate distance from live cables to prevent interference and
data loss.
 Protect highly-sensitive sensors and instruments.
 Test effects on communication networks,
in particular radio networks.
 Make individuals with electronic implants aware that implants
may be affected.

Noise and noise level


The inductive elements as well as the fans on the TopCon low voltage
system produce a lower or higher noise level dependent on the
operating mode. However, in the immediate vicinity of the cabinet this
noise is under the tolerance limit that would make acoustic protection
equipment necessary.
The usage of acoustic protection equipment or acoustic insulation
measures can, however, be necessary in specific circumstances.

Mechanical damage
Incorrect operation of the systems can result in mechanical damage to
the downstream equipment and systems.
In particular, on the supply of power to drives it is to be ensured that
excessively high speeds do not result on the removal of the load.
The monitoring of the maximum speed with intervention in the safety
chain is recommended above all if the system runs unmonitored.

Handling stores containing large amounts of energy


Modern energy storage systems are able to absorb very large amounts
of energy. This situation has the following consequences:
 The cabling should not just comply with the maximum charging
and discharging currents to be expected, to some extent
significantly higher peak currents are to be expected during
switching processes.
 Unlike the TopCon low-voltage system, which is fully current-
limited, in the case of stores containing large amounts of energy
a short circuit or failure can be very serious. Due to the high
currents serious injuries and serious damage can be caused.
The following, incomplete list indicates some this damage:
1. Burning of wires and connectors
2. Sparking
3. Fires, insulation fires
4. Arcing, welding
5. Electric shocks
Note the following points:
1. Never short-circuit energy stores to discharge them!
Always use a suitable discharge resistor of appropriate power
rating!
2. Visibly secure a discharged energy store using a short-circuit
bridge.
3. Always monitor the maximum storage voltage, also during
practical test operation.
4. Use a device that clearly indicates the charge state of the energy
store, e.g. by monitoring the low-voltage limit.

2.2.3. Mains connection area


TopCon power supplies that are operated together with a TC.ACS
device can generate an uneven load on the 3 mains phases; this
uneven load may cause older residual current circuit breakers to trip.
Here a modern make of residual current circuit breaker is to be used.
.that will tolerate such asymmetries during the switch-on process.

TopCon TC.ACS devices are generally forced liquid cooled.
A large portion of the power loss produced is dissipated via the cooling
circuit. Here it is to be ensured the cooling liquid feed is not too warm.
For further requirements on the cooling liquid,
refer to chapter 11.3, page 61.
The rest of power loss in the components must be dissipated in the
form of heat to the surroundings. The generated heat is blown out to the
rear of the TopCon TC.ACS device with the aid of internal fans.
It is to be ensured that there are no undesirable effects (e.g. stirring up
of dust or sand, deformation due to the action of heat etc.) due to the
flow of air and the heat, which at high load may be powerful.

2.2.5. Transport area


For the transport the TopCon TC.ACS device there are further transport
and positioning aids required, e.g. fork lifter.

To place the rear side of the device on the rails in the rack, it his helpful
to use lift aids for height positioning.

2.2.6. Area related to interaction with the system
Compliance with the design data for the specific system is a condition
for malfunction-free operation.
Load systems operated using a TC.ACS can have significant effects on
the power source. The following points are to be noted:
1. The maximum voltage specified is not allowed to be exceeded.
2. Protective measures must be provided against voltage spikes on
the load side and their function must be monitored (voltage
spikes could damage the filter capacitors and semiconductors in
the system).
3. Periodic overcurrent’s are to be avoided.
The system is always to be operated within the permissible temperature
range. Temperatures above the specified values will reduce the service
life of various modules.

3. Layout and function

3.1. Scope of application


The TC.ACS device tests and verifies the compliance of the equipment
of various alternative power sources. This device simulates the
electronic equivalent of a grid circuit. It enables the user to vary all
relevant parameters in order to test the behaviour and response of the
equipment under test.

Each individual phase can be programmed. Here is a list of the


possibilities:
 Variation of frequency, phase angle and amplitude and their
modulation.
 Step changes of base frequency
 Voltage drops on either three phase or on each single phase
 Asymmetric three phase voltages
 Micro-ruptures and flicker
 Periodic and single shot under- and over- voltages
 Superimposed harmonic and inter-harmonic voltages up to 3 kHz
 Specialized programs for EMC characterisation

The DC link -4- stores the energy for the PFCs/Inverters -3-, -5-.
 For energy flow to the load side,
the rectifier, PFC AC/DC -3- converts the voltage to DC for the
DC link -4- while the inverter -5- converts the stored energy to
AC voltage according the programmed phases.
 For energy flow to the line side,
the PFC -3- converts the stored energy to AC voltage according
the grid-feed-in regulations (CENELEC, DIN, IEC).
The equipment under test EUT is connected to the load side of the
TC.ACS device via three phases, neutral line and PE.

The sign of the power determines the direction of the energy flow,
and therefore whether in feeding mode or regenerative mode.
Alternating grids change between feeding mode and regenerative mode
according the frequency and their reactive power by phase shifting
between voltage and current.

3.4. Possible Operation modes
The TC.ACS device serves two operation modes.
 Amplifier operation mode
External signals are given on the analogue interfaces for each
phase. Any device which creates electrical signals, can be used
as signal generator.
Generally a good quality digital-/analogue interface with a
minimum of three channels (one channel for each phase) is
recommended.
While running in amplifier operation mode, the signal source
always has to be connected to the analogue inputs of the
TC.ACS device.
For further information about the configuration,
refer to chapter 6.1, page 36.
 Function engine mode
Signal functions are programmed within the TC.ACSControl
software. The created reference signal will be transmitted via a
remote data interface connection from PC to the TC.ACS device.
The TC.ACS writes this information for its synthesizer
components into its flash memory, providing an autonomous
operation.
Upon the restart of the device, the stored information of the
signal functions are again available. The synthesizer restarts
simulating the previously programmed electronic grid circuit.

The module ID is divided into two parts, a higher ID (AH) and lower ID
(AL) range. The configuration of the ID values determines the position
of the device in a multi-unit system.

5.1. Overview
Definition
Regatron considers the term option to cover characteristics that can be
purchased to expand the functionality of a TopCon device.
In general the options can be divided into 3 main groups:
 Hardware options
Additional hardware that is built into the device, attached to the
device, or that can be formed from device combinations (system
options).
 Software options
Functions that are enabled using a Regatron Enable-key.
 Interface options
Additional hardware interfaces mostly with additional software, or
protocols.
Options are described with a varying degree of detail, frequently
procured options are given special attention.

5.2. Liquid/Air Heat Exchanger Unit TC.LAE (Option)
The TC.LAE is a liquid cooling device that transfers the internally
generated heat energy from the attached device (TC.ACS) out to the
surrounding air. It receives the heat energy via a tube connected to the
liquid inlet and transfers the heat energy via a heat exchanger to the six
rear mounted cooling fans. The cooled working liquid is then returned
out through the liquid outlet.
TC.LAE is needed for systems with significant cooling demands and
without a liquid cooling system/net.

6.2. Function engine operating mode
The function engine operation mode is determined by the software
TC.ACSControl. It consists of the following software modules:
 “Control ACS”
o 2 Phases with angle: 90°and 180°
or 3 Phases and the shift angle of 120°
o Voltage input as Ȗ or URMS
Phase-to-Phase (L-L) or Phase-to-Neutral (L-N) voltage
 RLC Load mode
Different circuit topologies with resistance, capacitance and
inductive are collected as mathematical models as passive
Loads.
 GridSim (Option)
with Blocks, sequences to modify simple waveforms with added
curves or different kinds of modulation.

7.1. Connection between the software and a TC.ACS device


The standard connection between a computer with the TC.ACSControl
software and a TC.ACS device is via USB interface (standard).

 To lift the TC.ACS via eyelet rings out of the box, use a crane or
forklift with the necessary lift capacity of the total device weight,
refer for the weight to chapter 11.2.2, page 60.
 Pay attention to the height! Be careful to have enough clearance
for the combination of device height, the harness, and for
manoeuvring!
 Pay attention to have an angle > 72° between harness straps and
the device/cabinet roof.
 Position the device on a lift aid for installing into the switch
cabinet.
 After transport and installing,
remember to remove the eyelet rings.

7.2.2. Disposal with due care for the environment

Electrical equipment is too valuable for household waste.


On the disposal of electrical equipment, comply with national laws.

7.2.3. Case installation/delivery with case


TopCon TC.ACS devices are installed in standard cases or switch
cabinets either separately or in multi-unit systems.
In the standard TopCon TC.ACS design, devices are intended to be
installed in standard 19” cases and switch cabinets with an external air
flow. In this case they are placed on rails or shelves and fastened at the
points provided on the front panel.

location.
 Due to a build-up of heat.
Prevention:
 The installation location must be free of aggressive
substances as well as moisture.
 No foreign bodies such as drilling fragments, dust or screws
are to be allowed to fall into the system.
 It is imperative that your installation follows the minimum
clearance requirements.

On installation in cases or switch cabinets, the following points are to be
noted:
 On device installation pay attention to the device dimensions.

 Use robust rails or shelves
The cases for TopCon TC.ACS devices must be in contact with
the support rails or shelves over the full installation depth.
 Provide fastening holes in the switch cabinet for the fastening
positions -1- and fasten the device to the switch cabinet via its
front panel.

7.3. Device dis-/ connections
The TopCon TC.ACS devices is prepared so that they can be installed,
wired and interference suppressed as per the applicable regulations
with as little effort as possible. Nevertheless, the responsibility for the
compliance of systems and machines with built-in TopCon TC.ACS
devices remains with the manufacturer of the system or machine.
On the usage of the electrical power supply in certain application areas,
the related applicable standards and health and safety regulations are
to be followed.

7.3.1. Safety information

Possible mortal danger due to electric shock!


WARNING  Due to tampering with electrical modules
Prevention:
 The electrical installation is to be undertaken by personnel
with electrical training.
 Never connect or disconnect electrical connections while they
are live.
 Do not open the device if it is in operation, as it contains live
parts.
 Lay cables carrying high currents using an adequate cable
cross-section.
 Wait a minimum of 15 minutes!
In the internal devices there can be dangerous voltages after
switching off the mains voltage, as well as in case of
loads that store energy.
 Only use the devices for the intended application and type of
load.
In particular, the mains voltage and load must match the
information on the type plate, as well as the settings on the
device.
 Protection against touching the AC clamps!
E.g. by fitting a suitable case.

7.3.2. Electrical installation – general
Prior to installation and commissioning, these operating instructions as
well as any other information and instructions are to be read carefully.

Electromagnetic compatibility
TopCon devices have interference protection and suppression filters on
all power and signal connections such that immunity is achieved on
correct installation compliance with the applicable IEC and EN
standards in relation to interference.
For the interference protection modules to be able to perform their
function, the following conditions must apply:
 Large area earthen suitable for EMI.
 Shield mains and load connection.
(Depending on load and installation situation)
 Connect both ends of shields to earth.
(Depending on load and installation situation)

Interference immunity
The system must be fully earthed (encompassing all parts) and earthed
suitable for EMI.
Correct earthen and shielding of the cable connections are key
elements for interference immunity.
 All cable shields must be connected to earth potential at both
ends using large area connections.
 Ideally shielded connectors are used that are earthed directly via
the earthed sockets on the electrical power supply.
 Star topology earthen (suitable for EMI) of the device.

Interference suppression
TopCon devices have integrated interference suppression. For the
interference protection modules to be able to perform their function, the
following conditions must apply:
 Large area earthed suitable for EMI.
 Shield mains and load connection.
Depending on load and installation situation.
 Connect both ends of shields to earth.
Depending on load and installation situation.

Pay Attention to the correct connection order.


For a wrong connection order of the lines, the device creates an error in
the charging procedure.

For necessary installation information, refer to the following

7.4. Switching on and off the TC.ACS device
Pay attention that a liquid cooling of the device is necessary in all
operation modes.
All connected devices of a system must be switched on first.
Then the TC.ACS master device must be switched on within
10 seconds to avoid a time-out error in the System.
A single TC.ACS device is always configured as a master device
(Module IDs : AH:0 AL:0)
For further information about module ID,
refer to rotary switch in chapter 4.1.1, page 29.

7.4.1. Procedure with devices switched off.


 Switch on the TopCon TC.ACS device.
Main switch set to switch position "1".
 TopCon devices start the device self-test.
 At the end of the successful start process, the green "Power"
LED on the front of the device illuminates.
 If there is an error the LED illuminates red
Open the error history in the TC.ACSControl software.

7.4.2. Switching off the device


 Switch off the TopCon TC.ACS device.
Main switch set to position "0".
 The "Ready" LED goes dark.
 The shutdown process is indicated on the front of the TopCon
devices as a moving sequence on the STATUS LEDs.
The moving sequence on the STATUS LEDs continues until the
internal energy stored is safely discharged.

7.5. Software TC.ACSControl installation


TC.ACSControl is supplied with an installation program. Follow the
instructions in the installation program, which will correctly install the
application on the Windows system.
An older version of TC.ACSControl on the computer will be uninstalled
first, and then the new version will be installed.
If older versions of the TC.ACSControl software are not uninstalled
automatically, the software must be uninstalled manually.
For this purpose use the operating system’s uninstall wizard.

7.5.1. Using the TC.ACSControl manual


The software manual is part of the installation process.
The manual with the filetyp: pdf, can be found via menu bar <INFO> -1-.

Procedure:
 Left mouse click on the sub menu item „Manual …”
 The PDF manual file opens.
 In case of non-installed pdf reader.
Install an pdf reader from the internet.

The following interfaces are available to establish a communication
between the PC with the software TC.ACSControl and the TC.ACS
device:

There are two main use cases are available


 Communication with only one device.
It starts at position -2- for the first communication establishing.
 Communication with more of one configuration file,
It starts at position -1- for a communication establishing.
It includes the use case with different configuration sets.

Preparation:
 The TC.ACS application is installed and the TC.ACS program
icon is created on the desktop window of the PC.

Procedure: Start the connection


 Click on the TC.ACS program icon.
 For a successful connection,
the main window of the TC.ACS program opens -5-.
 For a failed connection,
a corresponding error message appears.
 Follow the next procedure “Use the Connection Manager”.

Procedure: Use the Connection Manager


 Read the message and press the button <Ja> -3-.
 The window “Connection Manager” opens.
 The button <Nein> -2- opens the TC.ACS program main window
in the offline mode and finishes the connection procedure.
 Select the COM port with item label part “CTR.ACSO” in the
“Connection Manager” window.
 Press the button <Connect>.
 For a successful connection the TC.ACS program main window
opens in the online mode -5-.
 The button <Close> -6- opens the TC.ACS program main
window in the offline mode and finishes the connection
procedure.

Preparation:
 The TC.ACS program is installed and the TC.ACS program icon
is created on the desktop window of the PC.

Procedure: Start the connection


 Click on the TC.ACS program icon.
 The window “Choose Settings” opens -1-.
 Select the desired configuration file -2- via selection box.
For further Information about different configuration files,
refer to the TC.ACSControl manual.
 Press the button <OK> -4-.
 The button <Cancel>-3- opens the TC.ACS main window in
offline mode.
 For a successful connection,
the TC.ACS main window appears -4-.
 For a failed connection,
a corresponding error message appears.
Follow the next procedure “Use the Connection Manager”,
refer to Fig. 30, page 52.

9. Maintenance
Determination of the operating hours
The operating hours represent the time during which the supply voltage
is present at the device independent of the operating state.
The RUN state time is counted via an additional counter.

9.1. Maintenance of the hardware


In principle the electronics in the TopCon TC.ACS device are
maintenance-free.

9.2. Maintenance of the software and firmware


For further information about the software and firmware update,
refer to the TC.ACSControl manual.

Damage in the device due to condensed water is excluded from the
warranty.
Reason:
 Due to cooling liquid temperatures < 15 °C.
In case of an ambient temperature of 20 °C
and relative atmospheric humidity of ≥ 70 %.
Avoidance:
 Keep the feed temperature at a temperature level > 15 °C to
avoid condensation inside the device and on the supply tube.

11.3.2. Cooling liquid data
In general the quality of normal purified, soft and largely chlorine-free
drinking water is adequate.
The installation of fine filters will keep back fine sludge particles.Your
local water utility will be able to provide detailed information on the
water quality.
For information on the water quality, see Table 19, page 62.

Information on the cooling medium


The quality of the cooling medium will have a long-term effect on the
system performance. Avoid the following processes by using suitable
measures:
 The deposition of foreign bodies on the heat exchanger surfaces.
 Electrolytic and/or chemical corrosion.
 The deposition of fine sludge.
 Coating with foreign substances and as a result degradation of
the heat transfer.

The usage of the channels AIN1 … AIN4 and AOUT1 … AOUT4 is
determined by the Software TC.ACSControl.
The input signals will be digitized via a A/D converter.
The analogue signals will be converted accordingly to a numeric value

The energy transmission between the line side and the load side will be disconnected via integratedl safety relays.
Safety circuit input:
The forcibly guided contact of the safety relay disconnects the controlling supply of the contactor on the input side and the pre-
charge contactor. At this time no energy flow is possible in or out of device.
Safety circuit output:
The forcibly guided contact of the safety relay disconnects the controlling supply of the contactor on the output side. At this
time no energy flow is possible in or out of device. The pins of the safety relay are provided by the interface X112-2. The
interface provides a connection to an external safety circuit.
When the safety shutdown circuit is not needed, pin 1 has to be connected with pin 2/4 and pin 6 with pin 7/9.
