Sec 3: Construction Operations

 Piling :
1. Approach Pile Details :
 Pile Diameter = 1200 mm
 Liner thickness = 8mm
 C/C Distance of Pile = 9m and 7m in cross direction up to 39
and 234 pile grid respectively, 34m in long direction.
 Pile Cut off level = (+) 5.975m MCD & (+) 6.725m MCD for
Expansion joint & Non-expansion joint respectively.
 Pile Founding level = pile founding level shall be a minimum
of 7.35m depth below the existing seabed level subjected
to a minimum Rock Socketing of 4d and 5d for grid A and C
respectively. Founding level for piles at subsequent grids
shall be verified by consultant based on the boring data at
completed pile location.
 Dummy Liner Thickness = 16mm
 Founding level = Founding level of the dummy pile depends
upon the soil strata and there is a specified criteria for
fulfilment of the requirement.
2. Pile Boring :
 Method = Conventional
 Boring done by the Chisel & Bailer.
 SPT = this test is performed to fix the rock top level.
(Criteria – Start of rock socket shall be considered where
SPT ‘N’ values is >120)
 PPR = Aim is to fix the founding level of the pile. (Criteria –
Pile penetration is less than equal to 10cm for 277 blows
using 3.5T weight of chisel)

3. Sequence of activity for piling :

 PSC ‘I’ GIRDER PRESTRESSING WORK :


1. Strands Properties:

 Anchorage Slip : 6mm at stressing end and 3mm at Dead
Anchorage end.
 Loss of Force due to relaxation after 1000 Hrs.: 2.5% at 0.70

2. Laying of Sheathing:
Sheathing shall be closely supported in correct profile and
levels so that they are not displaced during concreting. Any
reinforcement fouling with sheathing shall be adjusted locally.
All cables to have smooth profile (without kinks) passing
through given ordinates and firmly supported at every one
meter intervals pre-stressing strands as per IRC: 112-2011

3. Age of stressing:
i) stage1 - cable shall be stressed when concrete attains cube
strength of 40 mpa or 5-days whichever is later ii) stage2 -
cables shall be stressed when concrete attains cube strength of
50 mpa or on 21st day after casting of girders whichever is later
iii) emergency strands provided in cable can be used in case of
short fall iv) precast girders shall be lifted from casting bed
after stage-1 pre-stressing. Stage-2 pre-stressing shall be
carried out in the stacking yard.
4. Sequence of Stressing:
All tendons shall be stressed from one end using multi-strand
jacks. Stressing sequence shall be as mentioned in cable profile
drawing.

5. The readings pertaining to both force and elongation at every


stage shall be recorded at regular intervals.

6. Normally stressing can proceed on the indicated elongation.

 In case elongation is reached and corresponding jack


pressure is not reached, stressing shall be continued up to
5% in excess of prescribed elongation.
 In case jack pressure is reached and elongation is not
reached, stressing can be continued up to a maximum jack
pressure of 1.05 times the calculated pressure.
 If the elongation at 1.05 times the calculated gauge
pressure is less than 0.95 times the calculated elongation,
the following measures must be taken in succession to
define the cause of the lack of elongation.

A. Recalibrate the pressure gauge.

B. Check the correct functioning of the jack pump and leads.

C. De-tension the cable, slide it in its duct to check that it is not


blocked by mortar which might have entered through holes in the
sheathing. Re-tension the cable if free.

D. Re-establish the modulus of elasticity of steel for the particular lot


from an approved lab.

 In case of variation more than the prescribed limits, the


matter shall be referred to the design office.
 Any suitable multi strand jack capable of pre-stressing to at
least 10% higher than the required jacking force shall be
used for stressing the cable.

3. DETAILS OF PILE: (KHARAGPUR END)

4. FIELD PROCEDURE:
 For executing DMC piling method which is approved as
per IS 2911 under specification of bored cast-in-situ
piles. The positioning of points where the piles are
proposed to set up, are checked by the surveyor.
 After the point for boring operation is set out by the
surveyor, the tripod is spaced such a manner that each
side legs at least 1.5m away from the point, keeping the
centre of bore hole exactly in the centre.
 The bailer is then attached with the winch rope for
pitching and driving the liners, after driving the first
liner other liners are welded properly and driven
accordingly.
 After driving the liners chiselling takes place.
 Chisel attached with the DMC pipes and the pipes are
attached with the mud circulating pipes for boring.
 Chisel boring and mud circulation process done
simultaneously for smooth & easy boring process.
 Wash vat should clean time to time for better pumping.
 After boring the cage lowering process take place.
 25T tyre mounted crane lift the cage and then the cage
aligned properly and gradually lowered the cage, after
the first cage lowering the cage rested on the bars at
the top of the liner, after that 2nd cage lapped properly
with the 1st one and again lowered gradually, in this
process pile cages are lowered.
 After the cage lowering tremmie pipes are fixed
properly for concreting.

 After fixing the required numbers of tremmie pipes,
hopper is fixed at the top of the tremmie.
 After the concreting process piles are left for the period
of minimum 21days for strength gain.
 Load has been given after 21 days of casting.

3. CONCRETING SEQUENCE:
 For example if the pile requires 18cum concrete then
after every TM (i.e. 6cum conc.) tremmie pipes should
be removed as specified (i.e. 1.5m tremmie pipe should
always embedded into the concrete)

4. TIME CYCLE:
 Rig shifting vat shifting and Boring – 36hrs
 Cage lowering – 2hrs
 Tremmie pipe fixing – 1hrs
 Concreting – 2hrs
 Miscellaneous activities – 1hrs

 AT GRADE ROAD CASTING:
1. PRACTICAL OBSERVATIONS: (GRID AG9A-AG9B)
 Pile Build up

 Demolition of the loose concrete from the tip of the pile


to the required depth.
 Reinforcement lapped properly (i.e. 46D) to maintain
development length as well as the cut off level.
 Moulds are fitted.
 At first starter concrete is developed to provide better
fixture of the pile moulds.
 Then concreting is done.

 Survey Works:

 After the pile build up surveyor give the points and


levels that has been required for the further
construction process.

 Shuttering & Concreting

 After the survey work shuttering fixing starts for the


construction of cross beam, long beam and deck slab.
 Shuttering, reinforcement cutting & bending are done
simultaneously
 In this period of time levels and points are checked
thoroughly if there is any level difference found that has
been corrected properly as directed by the execution
engineer.
 After the shuttering process reinforcement binding take
place.
 When the binding is completed levels are checked by
the Client and the Consultant
 If all the levels are fine then the structure is ready for
concreting.
 Post-concreting curing process is started.
 Curing done for the remaining 28days.

Sec 3: Construction Operations

 Ground Improvement :
The project involves Ground Improvement using Soil-Cement
mix for main plant area having plan dimensions of 510m X
370m which includes Excavation for various areas having
maximum excavation depth up to16.6m depth from EGL, having
quantity of 19, 00,000 Cum approximately, Ground
Improvement with Soil-Cement mix up to various elevations
having quantity of 8,00,000 Cum approximately.
The site falls under zone III as
per the seismic zoning map of India and it had been learnt that
the area is prone to liquefaction under influence of seismic
activity. Therefore, to mitigate the liquefaction potential of
ground sub-strata, improvement of soil by compacted soil-
cement mix by mixing cement in soil at OMC corresponding to
modified proctor density test and application of suitable roller
compaction to achieve the maximum density at site(at least
95% of lab value).
1. Sequence of Activities :
 Stacking of Excavated Soil:
During Excavation the excavated soil stacked properly for
backfill or GI purpose. Top 1m soil from existing ground
level of excavated area will be stacked separately and will
not be used in ground improvement works. Further 1-3m
soil from existing ground level of excavated area will be
stacked separately and checked for permissible organic
content for ground improvement works before use.

 Evaluation of Grain Size and establishing MDD & OMC for


Soil-Cement Mix
Soil Sample from the designated area (stack yards) shall be
collected for Grain Size Analysis (GSA) as per IS 2720 (Part-
4). After GSA, soil samples shall be mixed with 5% cement
(OPC-43) by weight for evaluation of Maximum Dry Density
(MDD) corresponding to Optimum Moisture Content (OMC)
as per IS 2720(Part-8) modified proctor test.

 Preparation of Drying Beds
Soil from stack yard area shall be shifted to drying beds as and when required for natural drying if the
Natural Moisture Content (NMC) of the soil is found more than Optimum Moisture Content (OMC).
Drying beds shall be constructed by cleaning the area and scrapping the top surface to avoid contact of
organic matter with the soil. The area will be graded & levelled for proper stacking of soil. Appropriate
slope along with cut-off trenches to drain out the water from the soil will be provided to remove water
from the drying bed area. Proper covering arrangements, if required will be made to protect soil in drying
bed area during monsoon season. Re-shuffling of dry soil will be done to make space for other soil to dry.

 Mixing, Compaction and Field Testing


The dried soil shall be thoroughly pulverized and taken to mixing plant for preparation of compacted soil-
cement mix. The dried soil will be subjected to grain size analysis as per approved QAP to evaluate type of
soil. Natural Moisture Content (NMC) of soil will be evaluated with the help of Rapid Moisture Meter or
other appropriate apparatus as per approved QAP and the required quantity of water will be added
during the mixing process. Automated mixing plant with weighing arrangements will be used for
mixing5% cement by weight with the soil. The quantity of water to be added will be such that OMC is
achieved at the time of compaction. If required, extra quantity of water may be added to compensate
loss of moisture content during transportation and the mix shall be again tested for moisture content at
the time of placing to confirm that the moisture content of mix available at site is close to OMC.
The area to be compacted will be cleaned and marking shall be done to differentiate areas having
different founding levels. Pegs/steel bars shall be used to ensure that the thickness of compacted layer
shall not exceed 200 mm. The mix shall be transported to site in tippers / dumpers and spread in location
with the help of grader. Suitable ramps shall be prepared for entry/exit to/from excavated pit. In no case
addition of water in mix shall be allowed at site. Layers shall be laid and compacted one above the other
with either sloped/ stepped end. The compaction of soil-cement mix shall be done at OMC in layers not
exceeding 200 mm each by applying 10Nos. of passes each in perpendicular directions (Initial 5 passes
with vibrations & subsequent 5 passes without vibration) using 10T vibratory roller so as to achieve 95%
of modified proctor’s density of soil-cement mix or 1.8g/cc density whichever is higher. In-situ density of
the compacted backfill will be determined using sand replacement method as per approved QAP. Mixing,
laying, compaction and the whole operation shall be smooth and breaks shall be avoided. Care will be
taken to ensure that entire process starting from mixing of soil-cement till compaction at site to achieve
desired field density shall be completed within initial setting time of cement. Also, subsequent layer of
soil-cement mix shall be laid only after completion of final setting time of cement. No movement of
traffic shall be done over the green compacted layer till the final setting time of soil-cement mix layer is
achieved. In case any wavy pattern/bumping/plastic behaviour of soil-cement layer is observed even
after achieving the minimum dry density of mix required at site, such layers shall be rejected & replaced
with fresh layer. Water level shall be minimum 1m below excavation level

 Piling :
This activity involved in installation of initial bored cast in-situ
test piles and required number of reaction piles, which are to
be carried out by Hydraulic Rotary Piling Rig. Static (i.e. vertical
& lateral test), High strain dynamic and Non-destructive tests
(low strain integrity test & cross hole sonic logging test) pile
load tests will be conducted on the test piles.
