2 Safety
This section provides an overview of all important safety aspects for
the optimal protection of personnel and for safe and fault-free
operation.
Non-observance of the work instructions and safety instructions
mentioned in this manual can result in extensive damage.
2.1 Intended use

The plant is designed and constructed exclusively for the intended use
described here.

KTG crane cab coolers from the Standard series should be used
exclusively to air condition crane girders, crane cabs and control
stands (electric, hydraulic). They are specially designed for use
in high-temperature facilities with hot ambient air. Depending on
their intended purpose, KTGs fulfil the functions of cooling, dehu-
midifying, filtering airborne particles and heating, via a circulation
process. In the Standard series, the air is directed through a
system of ducts.
If the split-type KTG unit is used the duct system will not be
needed as the exhaust air is taken by the evaporator fan directly
out of the room to be cooled and then the air - after having been
cooled down – is again blown into the room.

Adherence to all information in this manual is also a part of the

intended use.
Any use extending beyond the intended use or ulterior use applies
as misuse.

Crane cab cooler

Layout and function

Brief description KTG crane cab coolers from the Standard series should be used to air
condition crane girders, crane cabs and control stands. In the process,
the accruing heat is released into the ambient air. The cooling
and simultaneous drying of process air by passing below the dew
point takes place through an evaporator with a refrigerant
compression circuit.

In accordance with the vapour compression principle, the refrigerant

circuit works as follows:
In the evaporator the circulating refrigerant evaporates, thus taking
the heat necessary for evaporation from the air flowing through
the evaporator. The compressor draws the evaporated refrigerant out
of the evaporator, compresses it and forces it into the condenser.
Here, the compressed, overheated refrigerant vapour is liquefied as
a result of heat transfer to the ambient air. The liquefied refrigerant is
transported to the thermal expansion valve via the collector,
refrigerant dryer, sight glass and a solenoid valve. Here,
the refrigerant expands and flows back into the evaporator. A heat-
sensitive sensor on the expansion valve guarantees the correct fill
level in the evaporator. The refrigerant evaporates in turn by
absorbing heat from the air. The cycle starts again.

Crane cab cooler

Layout and function

4.2 Overview
4.2.1 Air circulation filter
The air filter (circulating air) has a cartridge design and consists
of a cardboard frame with glass-fibre matting as a filter medium.
The matting, which is folded in a zig-zag pattern, is also reinforced
on the clean air side by a wide-meshed metal supporting grid.

4.2.2 Evaporator
Compact design

The refrigerant is evaporated at low pressure in the evaporator

and withdraws the heat required for the evaporation from the interior
of the unit. The evaporator is comprised of copper pipe with shrink-
fitted aluminium fins, integrated into a steel frame. Other materials are
possible, depending on the application. The condensate created by
the cooling process is caught by the stainless steel drip pan
underneath and drained by a condensate siphon.

Split-type design

The evaporator fan of the split-type evaporator units has been ar-
ranged in axial air direction.

31
Crane cab cooler

Layout and function

4.2.3 Condensate siphon

The condensate siphon is supplied as a loose part, and must be fitted
to the drip pan after final assembly of the air conditioner.
The condensate which is generated must then by disposed
of in accordance with the applicable local regulations.

4.2.4 Evaporator fan

The evaporator fan is fitted directly behind the evaporator and, via
a system of ducts, ensures the circulation of the air being conditioned
by the KTG. The evaporator fan has 2 possible designs.

Radial fan with spiral housing and drum impeller made

from galvanised steel plate. Suction from the fan is from one side,
with an external rotor motor and thermal motor protection.

Radial fan with no housing with a free-running wheel and square

mounting plate. The free-running wheel is made from aluminium
with backswept blades. The inlet nozzle and the mounting plate are
made from galvanised steel plate. The fan is driven by an attached
external rotor motor with thermal motor protection.

32
Crane cab cooler

Layout and function

4.2.5 Condenser

The gas-forming refrigerant is condensed in the condenser, releasing

heat. The condenser is comprised of copper pipe with shrink-fitted
aluminium fins, integrated into a steel frame. Other materials are
possible, depending on the application.

4.2.6 Condenser fan

The condenser fan takes in the heat absorbed by the condenser
and discharges it into the ambient air. The axial fan has embossed
aluminium sheet blades, which are riveted to the rotor of the external
rotor motor. The motor is screw-mounted to a wire basket, which
simultaneously serves as a finger guard. The wire basket is made
from plastic-coated round steel struts.

4.2.7 High/Low pressure switches

The low/high pressure switches are integrated in refrigerant and air
conditioning systems as safety mechanisms for the compressor
to protect against suction pressure which is too low and/or
condensation pressure which is too high.

33
Crane cab cooler

Layout and function

4.2.8 Compressor
The compressor condenses the gas-forming refrigerant. Depending
on the refrigeration capacity and the refrigerant, it is installed in
a semi-hermetic or fully-hermetic design. If an oil pump is integrated
into the compressor for the oil supply, an oil pressure switch must be
installed. The oil sump heater fitted in the oil pan guarantees
the lubrication properties of the oil after long periods of downtime.
It prevents concentration of the refrigerant in the oil.

4.2.9 Oil pressure switch

The oil pressure switch monitors the oil pressure of the compressor,
so that it is not damaged by an insufficient quantity of oil. The time
delay between startup and the buildup of the oil pressure is provided
for by a time relay integrated into the switch cabinet.

4.2.10 Refrigerant collector

Refrigerant collectors act as the refrigerant reservoir
for the evaporator and, if necessary, accommodate the entire fill
quantity of the plant in case of servicing.

34
Crane cab cooler

Layout and function

4.2.11 Heater
The electric heater provides fan heating, for instance in a driver's cab,
via a thermostat. It is connected downstream on the air side for
connection to three-phase current and the evaporator. Overheating
protection is installed in the attached terminal box.

4.2.12 Fresh air filter (optional)

The ambient air filter is attached to the outside of the evaporator
unit. It consists of two filter stages. The first stage is a prefilter mat
(G4), and the second stage is an active carbon cartridge.

4.2.13 Duct system (optional)

The duct system is used to direct the air, and may either be provided
by the customer or ordered from the manufacturer (see page 2). It is
made of stainless steel or galvanised steel plate. Flexible connecting
pieces must be fitted to the intake and outlet-side connection
for decoupling purposes.

35
Crane cab cooler

Layout and function

4.2.14 Fluid solenoid valve

The fluid solenoid valve prevents liquid refrigerant from flowing
backwards when the plant is switched off. It is integrated into the
fluid line between the sight glass and the expansion valve near the
evaporator.

4.2.15 Expansion valve

The expansion valve is the throttle component in the refrigerant
circuit, which is responsible for ensuring that the refrigerant
evaporates properly and completely. The appropriate type of valve
must be selected depending on the kind of refrigerant being used.

4.2.16 Thermostat

The cooling or heating thermostat is either fitted in the switch cabinet

of the crane cab cooler with the probe in the exhaust air, or supplied
loose for installation in the crane girder or crane cab.

36
Crane cab cooler

Layout and function

4.2.17 Dryer
The dryer is cylindrical and is filled with drying agent. It's task is
to keep the concentration of water in the circulating refrigerant below
the critical values for corrosion and ice formation.

4.2.18 Sight glass

The sight glass is used to monitor the refrigerant flow, and can be
used to assess the level of the refrigerant in the plant. The humidity
indicator on the sight glass shows if the water concentration
in the refrigerant is too high.

4.3 Displays and control elements

9.3 Fault table

Fault description Cause Remedy Personnel

A high-pressure fault manifests itself when the plant cannot release the accruing heat to the environment.
With an air-cooled condenser, it is possible that the condenser is dirty, the overall airflow is hindered,
or the ambient temperature is too high; however, the condenser fans may also be defective.
With a water-cooled plant it is possible that the cooling water flow is hindered, a valve does not open,
a cooling water pump is defective, or even that the cooling water is too warm.

A low-pressure fault also manifests itself in the hindering of the air flow of an air cooler. It can freeze, may
be dirty or the air flow may be hindered in general. A fan can also be defective in this case.
A low-pressure fault may also be present with refrigerant loss or a defective injector valve.
