Fuel Supply System Description - Fuel Tank

When the fuel tank is full, there is a fuel tank feature which is the fuel level is higher than the lower end of the opening for the fuel tank
unit at the vehicle horizontal state.
However, even if the same amount of the fuel, this fuel tank has a structure which is the fuel level is lower than the lower end of the
opening at the vehicle inclination state as shown.

Fuel Supply System Description - High Pressure Fuel Pump

Outline

The high pressure fuel pump is driven mechanically by a foursquare cam installed on the camshaft.
The pump pressurizes the fuel sent from the fuel tank to high pressure, and supplies the fuel via the fuel joint pipe and the fuel rails to
the fuel injectors. The powertrain control module (PCM) controls the fuel control solenoid to obtain the optimum fuel pressure for the
driving conditions, based on the signal from the fuel rail pressure sensor.

Construction

The high pressure fuel pump is composed of the pulsation damper, the suction valve, the fuel control solenoid, the suction valve
spring, the piston, the pressure check valve, and the pressure relief valve.

Operation
Suction

The piston is moved down by the rotation of the cam of the camshaft, and the fuel from the fuel tank passes through the suction valve
and is drawn into the pressure chamber.

Pressure adjustment

The piston is pushed up by the cam because of the rotation of the camshaft, and the fuel drawn in is returned from the suction valve.
The pulsation damper absorbs and dampens the pulsations caused by the piston displacement, and performs mixing of the fuel sent
under pressure from the fuel tank.

Compression

The PCM uses the signal from the fuel rail pressure sensor to control the fuel control solenoid to match the driving conditions; it also
closes the suction valve as required. The piston rises further, and the pressurized fuel passes through the pressure check valve, and
is then supplied as high pressure fuel to the injectors. When the camshaft rotates further and the piston starts to descend, the
pressure check valve closes, the PCM switches the fuel control solenoid OFF, the suction valve opens, and fuel is drawn in again.

Fuel Supply System Description - Returnless Fuel System

The returnless fuel system incorporates the fuel pressure regulator into the fuel pump to remove the fuel return pipe and other parts.
The fuel pressure regulator keeps the fuel pressure constant in the fuel pump.
The fuel line is no longer routed into the engine compartment, this prevents fuel temperature rise and evaporation of gas in the fuel
tank.

1. Check for body electrical system DTCs.

(Access Panel - Remove).
If DTC B1175 or B1176 is indicated, go to the indicated
DTC's troubleshooting.

1. Measure the resistance between the following terminals with the float at E (EMPTY), LOW (LOW FUEL INDICATOR), 1/2
(HALF FULL), and F (FULL) positions. If you do not get the following readings, replace the fuel gauge sending unit.

3. Remove the No. A18 fuse and the No. B7 fuse for at least 10 seconds, then reinstall them.

4. Turn the vehicle to the ON mode.

5. Check that the pointer of the fuel gauge indicates F with the float at F.

If the pointer of the fuel gauge does not indicate F, replace the gauge control module.
If the gauge is OK, the test is complete.

NOTE:
The pointer of the fuel gauge returns to the bottom of the gauge dial when the vehicle condition is in the ACCESSORY or
OFF (LOCK) mode, regardless of the fuel level.
Remove the No. A18 fuse or the No. B7 fuse for at least 10 seconds after completing the test, otherwise it may take up to
20 minutes for the fuel gauge to indicate the correct fuel level.

2. Reconnect the fuel tank unit 4P connector.

3. Remove the No. A18 (10 A) fuse in the under-hood fuse/relay box and the No. B7 (10 A) fuse in the under-dash fuse/relay
box for at least 10 seconds, then reinstall them.

4. Turn the vehicle to the ON mode.

5. Check that the pointer of the fuel gauge indicates F with the float at F.

If the pointer of the fuel gauge does not indicate F, replace the gauge control module.
If the gauge is OK, the test is complete.

NOTE:
The pointer of the fuel gauge returns to the bottom of the gauge dial when the vehicle condition is in the ACCESSORY or
OFF (LOCK) mode, regardless of the fuel level.
Remove the No. A18 (10 A) fuse in the under-hood fuse/relay box or the No. B7 (10 A) fuse in the under-dash fuse/relay

Fuel Learn Procedure

NOTE: Do this procedure whenever you do any of these actions:


Replace the injector.
Replace the A/F sensor (Sensor 1).
Replace MAF sensor/IAT sensor 1.
Update the PCM.
Reset the PCM.

1. Start the engine. Keep the idling for 220 seconds.

2. Keep the idling under the following conditions for 15


seconds:

Engine coolant temperature (ECT SENSOR 1) is 140


°F (60 °C) or more.
Intake air temperature (IAT SENSOR 1) is less than
176 °F (80 °C).

3. Check the FUEL LEARNING in the DATA LIST with the


HDS.

COMPLETE: This procedure is complete.


NOT COMPLETE: Do this procedure again.

4. Turn the vehicle to the OFF (LOCK) mode, then wait for 60
seconds.

1. Fuel Line - Inspect

NOTE:
Check the fuel system lines and hoses for damage, leaks, and deterioration. Replace any damaged parts.

Check all clamps, and make sure they are properly positioned and tightened.

Make sure the clamps is in the position of its range shown.



Align the marks on the hoses and the pipes.

There should be no clearance between the hoses and the pipes.

1. Throttle Body - Move

NOTE:
Do not disconnect the water bypass hoses.
Do not bend the water bypass hoses excessively.

2. Intake Manifold Bracket - Remove

1. Remove the intake manifold bracket (A).

2. Move the high pressure fuel pump cover (B).

NOTE: Do not disconnect the quick-connect fitting.

1. Apply commercially available Met-L-Check D-70 Developer to the joint of the injectors (A), the fuel rail (B), and the high
pressure fuel pump (C). Set the probe of the leak detector (Snap-on Combustible Gas Leak Detector) on the joint.

2. Install the intake manifold and the throttle body with the gaskets that had used on them.

3. Turn the vehicle to the ON mode, but do not operate the starter. After the fuel pump runs for about 2 seconds, the low
pressure fuel line will be pressurized. Repeat this two or three times, then check for fuel leakage.

4. Start the engine. Hold the engine speed at 4,000 rpm for 1 minute, and stop the engine.

If the fuel line is leaking, stop the engine immediately, and turn the vehicle to the OFF (LOCK) mode.

5. Move the throttle body, then remove the intake manifold.

NOTE:
Do not disconnect the water bypass hoses.
Do not bend the water bypass hoses excessively.

6. Check for fuel leakage to joint of the injectors, the fuel rail, and the high pressure fuel pump.

or three times, then check for fuel leakage.

4. Start the engine. Hold the engine speed at 3,000 rpm for 1
minute, and stop the engine.

If the fuel line is leaking, stop the engine immediately, and

1. Connect the vacuum pump to the non-return valve as


shown. Note the direction of the arrow on the valve

2. Apply vacuum to the valve.

If it holds vacuum, go to next step.


If it doesn’t hold the vacuum, replace the non-return
valve.

Refer to the Fuel and Emissions Systems Service Precautions before disconnecting the fuel line.
Replace the fuel feed hose, fuel line, or the quick-connect fitting to new one if it is damaged.

When removing or installing the fuel feed hose/line, or when disconnecting or connecting the quick-connect fittings, pay attention to
the following:
Not heat-resistance; Be careful not to damage them during welding or other heat-generating procedures.
Not acid-proof; Do not touch them with a shop towel that was used for wiping 12 volt battery electrolyte or something similar.
Not stress-resistance; Be careful not to bend or twist the fuel feed hose/line excessively.
Retainer Replacement

A disconnected quick-connect fitting can be reconnected, but the retainer on the mating line cannot be reused once it has been
removed from the line.

NOTE: Use the same manufacturer retainer and the same size retainer when the replacing the retainer.

5. Pull the connector off.


NOTE:
Be careful not to damage the line (D) or other parts. Do not use tools.
If the connector does not move, keep the retainer tabs pressed down, and alternately pull and push the connector until it
comes off easily.
Do not remove the retainer from the line; once removed, the retainer must be replaced with a new one.

If it is dirty, clean it.


If it is rusty or damaged, replace the damaged fuel line or the damaged part.

7. To prevent damage and keep foreign matter out, cover the disconnected connector and line ends with plastic bags (A).
NOTE:
The retainer cannot be reused once it has been removed from the line.
Replace the retainer when:

5. Press the quick-connect fittings onto the line until both retainer tabs lock with a clicking sound.
NOTE: If it is hard to connect, put a small amount of new engine oil on the line end.
6. When replacing the fuel line with a new retainer as a set, make sure you remove the ring pull upwards after you confirm the
connection is secure.
NOTE: Before you remove the ring pull, make sure the fuel line connection is secure. If the connection is not secure, the ring pull
could break when you try to remove it.

8. Turn the vehicle to the ON mode, but do not start the engine. After the fuel pump runs for about 2 seconds, the fuel line will be
pressurized. Repeat this two or three times, then check for fuel leakage.

9. Set the groove of the quick-connect fitting cover on the fuel line as shown, then install it. Make sure the cover is firmly locked in
place.

Fuel Pump Circuit Troubleshooting


If you suspect a problem with the fuel pump, check that the fuel pump actually runs; when it is on,
you will hear some noise if you listen to the fuel fill port. The fuel pump should run for 2 seconds
when the vehicle is turned to ON mode. If the fuel pump does not make noise, check as follows:

1. Determine possible failure area (FI MAIN RLY OUT line, others):

‐1. Turn the vehicle to the OFF (LOCK) mode.

‐2. Remove PGM-FI main relay 2.

‐3. Turn the vehicle to the ON mode.

‐4. Measure the voltage between test points 1 and 2.

If you suspect a problem with the fuel pump, check that the fuel pump actually runs; when it is on,
you will hear some noise if you listen to the fuel fill port with the fuel fill cap removed. The fuel
pump should run for 2 seconds when the vehicle is turned to ON mode. If the fuel pump does not
make noise, check as follows:

1. Determine possible failure area (FI MAIN RLY OUT line, others):

‐1. Turn the vehicle to the OFF (LOCK) mode.

‐2. Remove PGM-FI main relay 2.

‐3. Turn the vehicle to the ON mode.

‐1. Turn the vehicle to the OFF (LOCK) mode.

symptom/indication goes away and the PCM was substituted, replace the original
PCM.■

10.Rear Brake Caliper Assembly, Rear Subframe, and Rear Trailing Arm - Remove

NOTE:
Do not disconnect the brake lines and the brake hoses.
Do not twist the brake hose excessively.

1. Remove the rear subframe with the rear trailing arms, do the following procedures while removing the indicated part(s) from
both sides.

The wheel speed sensor/electric parking brake harness bracket bolt (A) and the rear brake hose bracket bolt (B).
The rear upper arm bolt (C), the rear upper arm nut (D), and the rear wheel speed sensor bolt (E).
The rear brake caliper bracket bolts (F).
NOTE: To prevent damage to the rear brake caliper assembly (G), the rear brake hose, the electric parking brake
harness, and the rear wheel speed sensor, use a short piece of wire to hang the rear brake caliper assembly from the
undercarriage.
The rear damper upper bolts (H).
Disconnect the connector(s) (J).
NOTE: Pay attention to prevent damage to the connector.
Remove the bracket(s) (K).
The rear subframe bolts (L) and the rear trailing arm bolts (M).
NOTE: Place a transmission jack or other support under the rear subframe.

2. Fuel Tank Assembly - Install

1. Place a transmission jack under the fuel tank (A) and


carefully raise the fuel tank into position.

2. Install the fuel tank and the strap (B).

NOTE: Tighten the fuel tank mounting bolts and the strap
mounting bolts in the following procedure.
Loosely install the right side fuel tank mounting bolts
(C).
Tighten the left side fuel tank mounting bolt (D) to 24
N·m (2.4 kgf·m, 18 lbf·ft).
Tighten the right side fuel tank mounting bolt to 24
N·m (2.4 kgf·m, 18 lbf·ft).

1. Install the rear subframe with the rear trailing arms, do the following procedures while installing the indicated part(s) from both
sides.

The rear subframe bolts (A) and the rear trailing arm bolts (B).

Place a transmission jack or other support under the rear subframe.


Pay attention to prevent damage to the connector(s) (C).

Connect the connector(s).


The bracket(s) (D).
The rear damper upper bolts (E).

3. Install the fuel tank and the strap (C).

NOTE: Tighten the fuel tank mounting bolts and the strap
mounting bolts in the following procedure.
Loosely install the right side fuel tank mounting bolts
(D).
Tighten the left side fuel tank mounting bolt (E) to 24
N·m (2.4 kgf·m, 18 lbf·ft).
Tighten the right side fuel tank mounting bolt to 24
N·m (2.4 kgf·m, 18 lbf·ft).
Loosely install the front side strap mounting bolt (F).

cannot confirm the fuel level, apply the parking brake, block
the rear wheels, use the jack to raise the front of the vehicle
more than 345 mm (13.58 in) height (A) as shown, then
make sure it is securely supported.

6. Fuel Vent Tube and Fuel Tank Vapor Recirculation Tube - Disconnect (KA/KC/KL Models)

NOTE: Do not bend the fuel vent tube (A) and fuel tank vapor
recirculation tube (B) excessively.

1. Disconnect the fuel vent tube by doing the following


procedure.

Hold the fuel vent tube with one hand, and squeeze the
two retainer tabs (C) with the other hand to release
them from the locking tabs.

2. Disconnect the fuel tank vapor recirculation tube by doing


the following procedure.

With a small flat-tip screwdriver, carefully pry up the


retainer (D) clip, then remove it.

3. Pull the tubes off by slightly rotating the fuel tank unit (E)
clockwise.

8. Fuel Tank Unit - Remove (KA/KC/KL Models)

1. Hook the plug’s lanyard (A) on the child safety seat hook (B) as shown. Set the ORVR service plug near the fuel tank unit
opening.

NOTE: Do not damage any part of the ORVR service plug’s surface. Damage to the ORVR service plug may cause fuel leaks
into the inner fuel vent tube (C). Use the provided protective cap (D) when the ORVR service plug is not in use. If there is
damage, discard the ORVR service plug and order a new one.

2. Disconnect the inner fuel vent tube (A) from the fuel tank unit (B) and hold it. Do not allow the inner fuel vent tube to drop into
the fuel tank.

3. Install the ORVR service plug onto the inner fuel vent tube. Make sure the ORVR service plug is fully seated by holding the
inner fuel vent tube and gently pulling on the plug’s lanyard.

NOTE: The ORVR service plug should not come off.

4. Carefully lower the inner fuel vent tube (A) into the fuel tank (B), making sure the plug lanyard (C) is free and away from the
fuel tank unit (D).

NOTE: It is OK for the tube to be submerged in the fuel.

5. Remove the fuel tank unit with the O-ring (E).

NOTE: Be careful not to bend or twist the fuel level sensor arm (F) excessively.

1. Remove the fuel tank unit (A) with the O-ring (B).

NOTE: Be careful not to bend or twist the fuel level sensor

1. Install a new O-ring (A).

NOTE:
Be careful not to damage the new O-ring.
Do not coat the O-ring with oil.

2. Grab the plug lanyard (B) and pull the inner fuel vent tube (C) up until it is close to the fuel tank unit opening.

3. Move the fuel tank unit (D) aside, allowing space to remove the ORVR service plug from the inner fuel vent tube.

NOTE: Do not allow the inner fuel vent tube to fall inside the fuel tank. If fuel enters the inner fuel vent tube, a DTC will set
and the inner fuel vent tube will need to be replaced.

4. Hold the plugged inner fuel vent tube while reinstalling the fuel tank unit.

5. Remove the ORVR service plug away from the tank opening and connect the inner fuel vent tube (A) to the fuel tank unit (B).

NOTE: Be careful not to bend or twist the fuel level sensor arm (C) excessively.

6. Remove the ORVR service plug from the child safety seat hook (D) and install the provided protective cap (E).

7. Align the tab (A) of the fuel tank unit as shown, and
temporarily insert the fuel tank unit cam lock ring (B).

1. Connect the fuel vent tube (A) and fuel tank vapor
recirculation tube (B) by rotating the fuel tank unit (C)
counterclockwise slightly.

NOTE: Do not bend the fuel vent tube and fuel tank vapor
recirculation tube excessively.

4. Fuel Tank Unit Cam Lock Ring - Lock

1. Rotate the fuel tank unit cam lock ring (A) and slide the fuel
tank unit cam lock tabs (B) into the positioning edge (C)
slightly as shown by hand.

2. Using the fuel sender wrench, turn the fuel tank unit cam
lock ring (A) clockwise.

NOTE:
Try to keep the fuel sender wrench from floating.
Securely set the positioning edge (B) of the fuel tank at
the fuel tank unit cam lock ring tabs (C) on the fuel tank
unit cam lock ring as shown.

5. Fuel Leak - Check

KA/KC/KL models 1. Connect the fuel line quick-connect fitting (A).

2. Connect the connector (B).

3. Turn the vehicle to the ON mode, but do not start the


engine. After the fuel pump runs for about 2 seconds, the
fuel line will be pressurized. Repeat this two or three times,
then check for fuel leakage.

4. Install the access panel (C) to the floor.

2. Install the pump lifter (A) to the high pressure fuel pump
cam.

3. Set the gauge (B) on the pump lifter and hold it.

4. Rotate the crankshaft 720 ° and measure the four cam


lobes height. If the cam lobes are excessively worn, replace
the exhaust camshaft.

NOTE: The high pressure fuel pump cam has four cam
lobes.

fuel pump as shown. If the cam position angle is wrong as
shown, rotate the crankshaft to set it.

3. High Pressure Fuel Pump and Pump Lifter - Temporarily Install

1. Coat the pump lifter (A), the cam (B), a new O-ring (C), and
around the bore of the lifter insert with clean engine oil.

2. Install the pump lifter and the high pressure fuel pump (D)
with the O-ring. Temporarily tighten the bolts (E) in an
alternate pattern until the high pressure fuel pump is in
contact with the cylinder head.

NOTE: To prevent the O-ring from damaging, do not use


any power tools (pneumatic or electric).

4. Fuel Joint Pipe - Install

NOTE: Before you install the fuel joint pipe (A), loosen the high
pressure fuel pump mounting bolts (B).

1. Lubricate the top of the new fuel joint pipe (C) and the
threaded area (D) of the fuel rail and the high pressure fuel
pump with polyethylene glycol of a new fuel joint pipe kit.

NOTE: Do not reuse the fuel joint pipe.

2. Tighten the fuel joint pipe nuts (E) by hand until the end of
the joint pipe is seated on the fuel rail and the high pressure
fuel pump.

3. Set the fuel joint pipe bracket (F) to the cylinder head, and
loosely install the bolts (G).

4. Tighten the high pressure fuel pump mounting bolts (A) to
the specified torque.

5. Tighten the fuel joint pipe bracket mounting bolt (B) to the
specified torque.

6. Tighten the fuel joint pipe nut (C) to the specified torque in
the numbered sequence shown.

NOTE: A crowfoot-type special tool increases the torque


applied by the torque wrench. Refer to Service Precautions
for details on how to recalculate the torque wrench setting.

to keep the flap open.

3. Insert the capless pick under the lock tab (A) and release the lock by turning the pick counterclockwise.

NOTE: The lock tab is unlocked when it folds inside the filler neck opening.

4. Set the capless wrench onto the main flap unit/flow guide assembly (A) as shown.

NOTE: It may be necessary to move the flapper retainer slightly to install the capless wrench.

5. Turn the capless wrench clockwise until it stops, then remove it.

NOTE: If the lock tab was disengaged properly, the main flap unit/flow guide assembly should turn easily. If you feel
resistance, remove the capless wrench and confirm that the lock tab was disengaged.

2. Install the main flap unit/flow guide assembly (A) by doing the following:

Set the capless wrench onto the main flap unit/flow guide assembly.
NOTE: Depending on the emission type, the main flap unit and wrench may be positioned in either direction as shown
(B).
While pressing down on the capless wrench, turn the capless wrench counterclockwise until you hear a click. The arrow
on the main flap unit/flow guide assembly should face up.
Slightly turn the capless wrench clockwise to confirm that the lock tab is engaged. The main flap unit/flow guide
assembly should not turn.

2. Mis-Fuel Inhibit Device - Install

1. Install the new mis-fuel inhibit device (A).

NOTE: Confirm the lock tabs (B) are engaged.

1. Break the six lock tabs (A).

2. Pry up the lock tab (B), then remove the mis-fuel inhibit
device (C).

NOTE: Never reuse the mis-fuel inhibit device.

1. Set the capless wrench and slightly turn the main flap unit (A) counterclockwise.

NOTE:
The main flap unit may move only a small amount. This is normal.
Depending on the emission type, the main flap unit and wrench may be positioned in either direction as shown (B).

2. Remove the capless wrench and install the flapper retainer onto the main flap unit (A) as shown to keep the flap open.

3. Insert the capless pick under the lock tab (A) and release the lock by turning the pick counterclockwise.

NOTE: The lock tab is unlocked when it folds inside the filler neck opening.

4. Set the capless wrench onto the main flap unit (A) as shown.

NOTE: It may be necessary to move the flapper retainer slightly to install the capless wrench.

5. Turn the main flap unit clockwise until it stops, then remove it.

NOTE: If the lock tab was disengaged properly, the main flap unit should turn easily. If you feel resistance, remove the
capless wrench and confirm that the lock tab was disengaged.
