1. Introduction
It is very typical for people to stop as the problem is solved and results start to show-
up. However, an effective problem solving methodology requires something more to be
done – activities to ensure long term retention of the gains.
The steps are required to be taken at this stage to ensure that the gains from the
improvement action will continue in the future too. One of the methods for this
purpose is the preparation or modification of a ‘control plan’ that helps in
institutionalizing the results and continuation of the required controls.
2. Control Plan
It is a document (a written summary) of the system for controlling the variation of all
product and process characteristics.
ISO Definition (ref: ISO/TS 16949:2002): “Documented description of the systems and
processes required for controlling product”
The purpose of Control Plan is to aid in the manufacture of quality products or delivery
of quality services according to customer requirements. It does this by providing a
structured approach for the design, selection and implementation of value-added
control methods for the total system.
Control Plans provide a written summary description of the systems used in minimizing
process and product variation. The intent of the Control Plan form presented in this
lesson is to provide an example of how this information can be documented. An
alternate format may be used containing similar information.
The Control Plan is an integral part of an overall quality process and is to be utilized as
a living document. A single Control Plan may apply to a group or family of products
that are produced by the same process at the same source. Sketches, as necessary,
may be attached to the Control Plan for illustration purposes.
In effect, the Control Plan describes the actions that are required at each phase of the
process including receiving, in-process, out-going, and periodic requirements to assure
that all process outputs will be in a state of control. During regular production runs,
the Control Plan provides the process monitoring and control methods that will be used
to control characteristics. Since processes are expected to be continually updated and
improved, the Control Plan reflects a strategy that is responsive to these changing
process conditions.
The Control Plan is maintained and used throughout the product life cycle. Early in the
product life cycle its primary purpose is to document and communicate the initial plan
for process control. Subsequently, it guides manufacturing /servicing in how to control
the process and ensure product /service quality. Ultimately, the Control Plan remains a
living document, reflecting the current methods of control, and measurement systems
used. The Control Plan is updated as measurement systems and control methods are
evaluated and improved.
A typical format for preparing a ‘control plan’ is given below. This form is extensively
used by the automotive industry and has been prescribed by AIAG (Automotive
Industry Action Group), a combined effort of General Motors, Ford & Chrysler, the
automotive giants of USA.

4. Development of a ‘Control Plan’
The development of a control plan should normally be done by a cross functional team
in an organization.
The control plan should be developed based on the following information /documents
and the same need to be collected/ prepared before hand:
While using the control plan form as prescribed in this lesson, you need to clearly
understand some of the important columns, the explanation for which is being given
below. Also, refer to the ‘control plan’ example given subsequently in this lesson for
better understanding on the preparation of a control plan.
Notes:
1. The word ‘Part’ used in the form is a typical automotive term & denotes the ‘product’ or
‘service’ or part thereof.
2. All the columns from 1 to 14 are not essential in different situations. Columns as
applicable may only be used.
a) Quality: The control plan acts as a reference document for use by the supervisors,
operators/service providers to make sure that all essential controls are applied
during the conduct of production or service delivery activities. This helps in
optimum operations resulting in reduced rejections & wastages and improved
quality of products & services.
