This manual applies to CM Docklevelers manufactured beginning:


Carrollton - September 2001 with the serial numbers 19,701 and higher.
London - November 1, 2001 with the serial numbers 2,000,000 and higher.

WARRANTY
Kelley warrants to and for the sole benefit of the original purchaser of dock levelers and vehicle restraints
manufactured by Kelley (the "Products") that the Products shall be free from defects in material and workmanship,
subject to the following expressed provisions:

Base Warranty - All Products are warranted for a one year base period ("Base Warranty Period") commencing on
the earlier of the date of Kelley approved installation or the sixtieth (60th) day after the date of shipment. This
warranty covers the repair or replacement of the defective Product units or components at Kelley's sole election
and expense, including reasonable labor, travel and freight. If the Product is sold to the original purchaser through
a Kelley dealer or distributor, applicable charges for labor, travel, and freight shall not exceed those set forth in
Kelley's dealer reimbursement policy.

Main Spring Warranty - All main springs are warranted to cover to the cost of replacement parts only for an
extended period of four (4) years after the initial Base Warranty Period.

Parts & Assembly Warranty - All spare or replacement parts are warranted to cover the cost of replacement parts
and freight only for ninety (90) days from the date of shipment.

THE ABOVE WARRANTIES ARE IN LIEU OF ANY OTHER WARRANTIES, EITHER EXPRESS OR IMPLIED,
INCLUDING BUT NOT LIMITED TO ANY IMPLIED WARRANTY OR MERCHANTABILITY OR FITNESS FOR A
PARTICULAR PURPOSE.

In no event shall Kelley or any of its subsidiaries be responsible for or liable to anyone, including any third parties,
for special, indirect, collateral, punitive, incidental or consequential damages, even if Kelley or any subsidiary has
been advised of the possibility of such damages. Such excluded damages include, but are not limited to, loss of
goodwill, loss of profits, loss of use, interruption of business, or other similar indirect financial loss.

This limited Warranty shall be void and of no effect (i) if a Product is altered or modified from its original condition
as installed or as delivered at or from the factory, (ii) to the extent that the Product defect is the direct result of
improper installation, operation beyond capacity or other than in accordance with Kelley instructions abuse,
careless or negligent use, or failure to maintain the Product as recommended by Kelley or (iii) if the original
purchaser does not notify Kelley's Warranty Department of the defect within ninety (90) days after the Product
defect is discovered.

1. Visually check that all hinge pins and retaining clips
are in place.

INSTALLATION
1. 4"x4" shims are to be placed under the Safety Leg Rests
and maintenance post bracket at the front of the frame, all
upright supports at the rear of the frame and under the center
channel mounting pad. See figure 1.

2. To determine the proper amount of shims to be placed


under each of the rear uprights, it is recommended that 4" Figure 2

3. Remove the shims from the rear of the pit and weld in place
to the bottom of the rear upright supports. Do not weld shims

4. Hold the leveler closed with the bolt through the lip plate
and/or shipping banding securing the lip plate to the frame.
Install two load centering eye bolts into the front and rear of Figure 3
the top plate and hoist the leveler into the pit. The dock leveler
should not be lifted in any other manner when placed into the
pit. See figures 3 & 6.

Inadequate lifting equipment or practices can cause a


lifted load to fall unexpectedly. Make sure lifting chain
or other lifting devices are in good condition and have
a rated capacity of at least 3500 lbs. for the lifting
angle used. Never allow anyone to stand on or near
dockleveler when it is being lifted or placed into the
pit. Stand clear of the dockleveler when it is being
placed into the pit. Failure to follow this warning can
allow the dockleveler to fall, tip, or swing into people,
causing serious injury or death.

5. The rear hinge assembly of the dockleveler subframe should


be tight against the pit rear curb angle and centered between
the side pit curb angles.

6. Remove the bolt from the lip plate and/or the shipping
banding.

7. Pull the release chain, located at the rear of the ramp


assembly, and allow the ramp to rise to its above dock Figure 4
position. The lip will extend automatically as the leveler
raises.

8. RAISE THE MAINTENANCE POST & ENGAGE the LIP


MAINTENANCE POST. See figures 12 and 13 on page 11.

9. Remove and discard the cotter pins from toe guards on


both sides of the leveler. See Figure 4.

10. Check the alignment of the sides of the rear frame angle
and the pit side curb angles. Center the frame to accommo-
date for dimensional descrepancies. See Figures 5 & 7.

11. Check the alignment of the top of the subframe and the
top of the rear pit curb angle. The top of the subframe should
be flush with the top of the rear pit curb angle. If a flush
condition can not be achieved, the frame should be a maxi-
mum of 1/16" lower than the curb angle. Add or subtract shim
as required.

12. When the top of the frame has been leveled with the rear
pit curb angle, weld the rear frame angle to the pit rear curb
angle. See figure 7.

it is released. Hands, fingers or head could be struck
by or caught between the lip and other parts of the
dockleveler causing serious injury or death.

13.Store (lower) the maintenance post.

14. Walk out onto the ramp of the dockleveler lowering it to the
lip keepers. The lip should fall slowly.

15. Pull the release chain once more to a slightly above dock
position.

16. Walk the ramp down to its stored dock level position.

17. Check to ensure that the lip plate is supported in the lip
keepers.

NOTE

As shipped this dockleveler contains approximatley 1/2" of


float when the dockleveler is in the dock level (stored)
position. The amount of shim placed under the safety leg Figure 7
rests will vary depending on the desired location of the dock
leveler ramp when the unit is in the dock level position. Prior
to the final installation of shims, a decision must be made by
the owner or user of the equipment as to whether or not the
adjustable ramp sections should be leveled with the dock
floor under normal float conditions or under a loaded condi-
tion. When loaded, the adjustible ramp surface is forced
downward removing normal float. If the ramp is to be flush
with the dock floor under normal float conditions proceed with
step 18. If the ramp is to be flush with the dock floor under a
loaded condition, proceed with step 19.

18. To ensure that the ramp will be flush with the dock floor
under normal float proceed as follows:

18.1 Check the normal float at dock level by measuring the


distance between the Lip Plate and the Lip Keepers. Prior
to measuring the float, walk out on the dockleveler ramp to
ensure it has been lowered to the normal dock level
position.

1/2", the top of the highest shim should now be 20" from the

18.2 Tack weld the shims together and to the subframe and
front pit curb angle.

NOTE
Shims must be under the lip keepers.

18.3 Test the unit by pulling the hold down release chain and
allow the ramp to rise half way before the lip extends.

18.4 Walk the ramp down until the Lip Plate contacts the Lip
Keepers.

18.5 Remove weight from the ramp and check its position with
the dock floor, weld all shims solidly together and to the front
of the frame and the front curb angle. FRONT AND REAR FRAME

18.6 If the ramp did not return to level position with the dock
floor, add or subtract shims as required. Weld shims solidly
together and to the front of the frame and the front of the pit
curb angle.

NOTE
Before welding the dockleveler permanently into the pit, check
the frame alignment again, to ensure that the front and rear
frame members are parallel to each other. See figure 8.
Shimming of the frame members to a point where the front and
rear are not parallel to each other will cause excessive float on
one side of the ramp. The number of shims placed under the
the front frame will vary depending upon the "runout" in the
poured pit and the desired location of the ramp when it is in
dock level position.

19. If the dockleveler is to be installed with the ramp flush with


the dock floor under load, proceed as follows.

19.1 The top of the shim under the front of the frame should
be 19 1/2' from the top of the dock floor. After checking the
height and location of the shims, tack the shims together and
to the front of the frame and the front pit curb angle.

NOTE
Shim must be under the Lip Keepers.

19.2 Test the unit by pulling the release chain until the ramp
raises half way before the lip extends

19.3 Walk the ramp down until the Safety Legs contact the
Safety Leg Rests. With weight remaining on the ramp check
its position in reference to the dock floor.

19.4 If the ramp, under load, is level with the dock floor the
shims may be welded solidly together and to the frame front
and the front pit curb angle.

19.5 If the ramp, under load, is not level with the floor add or
subtract shim as required. Weld shim solidly together and to
the frame front and front pit curb angle.

NOTE
Before welding the dockleveler permanently into the pit, check
the frame alignment again, to ensure that the front and rear
frame members are parallel to each other. See figure 8.

20. Pull the release chain and allow the ramp and lip to raise
to the full above dock position.

21. RAISE THE MAINTNENANCE POST AND LIP MAINTE-


NANCE POST. See figures 12 & 13 on page 11.

22. Shim under the center channel mounting pad. Weld all
shims together and to the pad.

23. Lower the maintenance post and lip maintenance post.

Before servicing the dockleveler, read and follow the
Safety Practices on page 4 and the operation section
of this manual.
Be certain, before climbing into the dockleveler pit or
doing any maintenance or repair under the dock
leveler, that:
1) THE MAINTENANCE POST IS SECURELY IN PLACE
[see text to the right].
2) The Lip Lock maintenance post is in place.

MAINTENANCE POST

1. To raise the maintenance post:
a) Pull the hold down release chain to raise the dock
leveler to the full above dock position. Figure 13
b) Push forward on the post and lift the end up. See
figure 12.
c) Push down on the maintenance post to lock it in RAISED POSITION

2. To remove the maintenance strut from its locked upright
position:
a) Slide maintenance post up to unlock from the
vertical position.
b) Push forward and down to lower the maintenance
post.

LIP MAINTENANCE POST


1. To Raise the lip maintenance post:
a) Support the lip manually and swing up the lip
maintenance post so the lip will rest on it. Ensure the
post is wedged in properly before releasing the lip.
See Figure 13.

2. To release the lip maintenance post:


a) Support the lip manually and pull the lip mainte LOWERED POSITION

Always secure the truck with a vehicle restraint or


wheel chocks before operating the dockleveler.

Do not operate dockleveler with anyone standing on or


in front of it.

Do not lift the leveler lip by hand.

Always keep hands and feet clear of all moving parts.

Always restore the leveler to its safe dock level position


with the lip supported by both lip keepers after
servicing the truck.

BREAK IN AND
PERFORMANCE CHECK
There may be considerable time lapse between shipment
and use of your Kelley dockleveler. Therefor, it is suggested
that you follow this initial break-in procedure to ensure that
your dockleveler is operating properly.

1. Lubricate the entire dock leveler pivot points


with a light S.A.E. 30 oil.

2. Operate the dockleveler several times as follows:

PREVENTIVE MAINTENANCE

Before servicing the dockleveler, read and follow the


safety practices on page 4 and the operations
sections of this manual. Failure to follow the safety
practices could result in death or serious injury.

structural defects, pull chain and return spring operation.

• Inspect the operation of the telescopic toe guards to


ensure they are not distorted or binding when operating
the leveler.

• Clean away any debris from the rear hinge area of the
leveler and between the sides and curb angles to ensure
smooth operation.

Quarterly
• Clean out the inside of the pit area.

• Inspect and lubricate all mechanical pivot points on the


leveler with a light S.A.E. 30 oil.

• Clean the hold down rack and gears and apply a light
automotive grease. Do not lubricate between the hold
down brake band and brake drum.

• Inspect the counterbalance main springs and pivot pins


for excessive wear.

• Inspect the lip push out arm and lip counterbalance


assemblies for damage and check the chain and springs
for elongation.

• Inspect all welds under the leveler for fatigue or failure,


particularly the lip plate hinge and top plate
understructure.

• Check the full operation of the leveler. Make any


adjustments required.

Use these instructions to adjust the leveler.

Before servicing the dockleveler, always position traffic

ADJUST WITH HYDRASHOCK (fig. 24)


1. Fully raise the leveler and extend the lip. The lip should remain fully extended. Check that all lip assist pivot points are
lubricated with light oil.
2. If the lip starts to fall , increase the lip spring tension by turning the adjusting bolt clockwise.
3. Pull the front of the leveler down 6 to 10 inches. The lip should start to drop very slowly.
4. If the lip does not start to fall, decrease the lip spring tension by turning the adjusting bolt counter clockwise.
5. After the lip spring has been properly adjusted, walk the leveler down to dock level. The lip should fall completely within
20 to 30 seconds.
6. Because the force of the hydrashock is affected by temperature, the bellcrank has three mounting holes. The front of
the hydrashock is normally mounted in the middle position. To adjust the hydrashock, the lip must be pendant. If the lip
falls too quickly, remove the spring clip and clevis pin and move it to the hole furthest from the center of the bellcrank. If
the lip falls too slowly, move the pin to the hole closest to the center of the bellcrank and secure with pin.

ADJUST WITH LIP LATCH ONLY (fig. 25)


1. Fully raise the leveler and extend the lip. Check that the latch bar has locked into position. Check that all lip assist
pivot points are lubricated with light oil.
2. If the lip does not fully raise, check for binding of the latch bar, debris in the hinge, or improper attachment of the lip
chain and latch springs.
3. When the leveler is fully raised, the lip should be held extended by the latch bar, not the spring. Approximately
10 lbs (4.5 kg) of force should be required to release the latch.
4. If the lip is not resting on the latch bar, the lip will fall as the deck is lowered. Reduce tension of the lip spring by
turning the adjusting bolt counter-clockwise.
5. After the lip spring has been properly adjusted, walk the leveler down to dock level and lift the end of the lip. The latch
bar should release from the locked position. Release the lip and it should fall completely closed.
6. If the lip does not fully extend when the leveler is operated, adjust the main spring. Do not change the adjustment of the
lip spring.

ADJUST MAIN SPRING COUNTERBALANCE
The main spring should be adjusted so that the leveler raises fast enough to fully extend the lip, yet
still be easy to walk down.

NOTE: Before adjusting the main spring:

1. Make sure that the hold down is operating freely. Excessive drag from the hold down may
cause the leveler to raise too slowly.

2. Make sure that the lip hinge is lubricated and is operating freely. Excessive friction in the lip
hinge may prevent the lip from raising easily.

Extended springs contain stored energy.

Do not remove the main springs until the leveler and


lip assembly are safely supported.

Never attempt to remove the main springs with


out completely removing the load from the springs.

1. If the lip does not fully extend, turn the adjusting nut clockwise to increase the spring tension.

The hold down uses a friction brake to hold the leveler in position. The brake is released to allow the
leveler to raise and the lip to extend.

If the leveler fully raises without releasing the hold down, inspect the gear teeth on the rack bar and
pinion gear. Also make sure that the pinion gear is free to slide along the shaft to engage the clutch
teeth on the side of the brake drum assembly.

If the leveler raises slowly by itself, or if the leveler will not raise quickly when the hold down is released,
the hold down may require adjustment.

NOTE: Do not lubricate between the brake band and brake drum.

The hold down has three adjustments to provide optimum performance.

1. Float Spring Adjusting Bolt - The float spring compression is factory set at 3 inches from the
end of the float spring tube, and should not require adjustment. If the brake housing remains
separated from the float housing at dock level, the spring compression can be increased by
turning the float spring adjusting bolt clockwise.

2. Release Lever Adjusting Nut - The end of the release lever should be approximately 5 inches
away from the chain guide assembly, as shown. Adjust the release lever adjusting nut to change
the distance.

3. Brake Band Tension Adjusting Nut - The brake spring applies tension to the brake band. The
spring is factory set to 3 inches compressed length, as shown. When the dock leveler is forced
upward, the brake should not slip until the brake housing has extended approximately 1 1/2 to 2
inches away from the float spring housing. Tighten the adjusting nut to increase the braking force if
required. Do not tighten the brake spring to less than 2 1/2 inches or it may not release properly. If
the brake will not hold, make sure that the brake band is properly installed and there is no
lubricant on the brake band or brake drum. If the brake housing extends more than 3 inches away
from the float spring housing, decrease the brake spring compression.
