1. Overview

Top Drive Drilling Equipment (hereinafter referred to as Top Drive) is a piece of new oil drill
equipment in place of rotary table. Top Drive is a high-tech product with
mechanical-electrical-hydraulic integration of high level, for which the trouble shooting,
operation and maintenance of the electric system is a very important work.

For Top Drive product of Beijing Petroleum Machinery Factory, the installation, trouble
shooting, operation and maintenance of the electric system and the electric house shall be
performed by competent personnel with certain qualification and sufficient technical
experience. Training the above personnel so that they are qualified is the obligation of the
customers.

All installation shall be performed as per related standards, specifications


and other documents including this document and approved by persons in
charge of installation technology and safety.

For installation, trouble shooting, operation and maintenance of the electric


system and electric house of Top Drive, first read this manual. As the
technologies continuously develop and change, always check and make sure
that the product No. matches the number on the cover of this manual so that
the product matches the technical document.

Before installation and maintenance of the hydraulic system equipment and


other operations, always switch off the power, compressed air and other
energy, close the valves for inlets/outlets and release the pressure of the
accumulator.

Personnel other than professionals or unqualified persons without special


training shall not perform the installation, trouble shooting, operation and
maintenance of the electric system for Top Drive. Otherwise, it may lead to
bodily injuries or equipment accident.

2. Safety notes

The following safety notes are vital for the correct installation, operation and maintenance of
Top Drive, which the operating and maintenance people must carefully read and understand:

1) Users shall be aware of regulations for the safe operation of equipment relating to the
electric house.

2) Hot line work is prohibited, including removal of the safety cover for point with high
voltage, repair or removal of any electric components and connection/disconnection of
cable plugs when power is on.

3) Never open the junction box or operator console in a flammable atmosphere when power
is on.

4) Before the operation of Rectifier or the voltage of DC bus drops below the safety limit
(DC 24V), never attempt to replace the DC fuse between the DC bus and the Inverter.
Otherwise, it may endanger human bodies and equipment.

5) When repair is necessary for the Rectifier or Inverter or motors, switch off power supply
to prevent faulty operation.

6) The insulation of Inverter and Rectifier can’t be checked by megameter, or else the high
test voltage will damage the equipment.

7) Each motor and control box must be correctly connected to the PE bus bar or PE wire.

8) In case of temperature at over 40℃ and humidity of over 95% or condensation, never start
the drive and other control power before starting the air conditioning for temperature and
humidity reduction.

9) When the system is re-energized after the main power supply shuts down accidentally,
always make sure that there is no condensate in the electric control cabinet.

10) In damp environment, when the temperature in the electric house is lower than that of the
outside environment, leaving the door of the electric house open for a long time is
prohibited. Otherwise, it may lead to condensation on the electric equipment.

11) To lift the electric house, use special lifting sling to lift from the 4 trapezes of the base.
Never lift by using trailing bars or by holding other parts of the house. To replace the
damaged sling, never change the size and length.

12) The distribution for the house shall be provided in strict compliance with the description.
Never increase freely the power of the electric house or change the circuits in the house.

13) Switch off the power when the electric house is not in use.

14) This manual does not give specific regulations for the repair and rejection of the electric
house, which does not mean that the electric house may be used for unlimited period.
Users and maintenance people shall make appropriate judgment of the electric house in
terms of maintenance, overhaul or rejection.

15) For design improvement and other causes, the products may differ slightly from this
manual. Accompanying structural drawings, circuit diagram and list of components and
devices are provided.

16) In case of strong wind, lightning, rain and snow, stop installation or dismantling
operations.

17) Suitable tools shall be made available. Particularly, note the withstand voltage and
insulating property of the tools and provide suitable protection.

18) Before making sure that all works are completed, switch off the power and attach the sign
of “Do Not Switch On”.

19) Before dismantling the electric connection, always mark the wires (cables) and terminals
to ensure correct reconnection.

Never connect the power cables before the installation is completed and
the inspection shows conformity to ensure bodily and equipment safety.

4. Well site layout

Before installation of equipment, carefully consider the drilling site layout, which include:

1) Place the electric house behind the derrick on the left.

2) Place the Driller Console in the drill operating room.

3) Place the HPU behind the derrick on the left or on the derrick floor.

5. Electric house

The electric control system for Top Drive is installed in the electric house, which includes AC
variable frequency drive system (consists of variable frequency cabinet and braking resistor),
PL cabinet, PG cabinet, and PA cabinet (consists of power supply part and PLC). The electric
house accommodates auxiliary transformer, coil in box, coil out box, and two Trane industrial
air conditionings at 13.6 kW.

5.1. Construction and characteristics

5.1.1. The electric house is totally based on 2mm SS400 corrugated steel plates for container,
featuring overall high strength and no deformation during lifting and transportation.

5.1.2. The insulation is in glass fiber wool, providing heat and sound insulation,
non-flammability and high safety property.

5.1.3. Two power supplies (permanent and emergent) are available for indoor lighting and
plug base, for which separate air switches, leakage protection devices and other components
are installed. The two power supplies are independent of one another without cross
interference. The switching circuit is mounted in the transformer cabin through plug and plug
base.

5.1.4. Marine paint is used for painting and container technology is used, and the house
enjoys a long service life.

5.2. Circuits in electric house

5.2.1. Main circuit


The frequency converter is actually a low voltage frequency conversion process. A low
voltage supply at 3AC, 600V and 50HZ serves an operating power for the main motor
through frequency conversion by frequency converter.
5.2.2. Auxiliary circuit
There are two ways of power supplies which supply 380V power: one way is from generator
to transformer (600/380); one way is from junction box plug in/out parts to external 380V.
The two ways can not work at the same time. The switching between two ways is
automatically, that is, they themselves have mechanical and electric interlocks, and only one
way’s 380V power could get in at one time.

Its loop is from generator to PG cabinet, to PA cabinet coil in, pass through 380/220(-TC102),
mainly supply power for 220VPLC, 24V emergent magnet valve, 24V magnet valve, 24V
module, 24V relay coil, 24VOLM, 220V Driller Console House, 220V control power, 220V
main body control power, indoor and cabinets lighting, air conditionings, main motor cooling
fan, heater, HPU, etc.

The electric house is provided with indoor lighting system with the distribution box mounted
on right of the door, which is an air switch with leakage protection. The power for auxiliary
circuit consists of permanent power and emergent power, which are connected in the coil in
box A by plugs as needed.

The permanent power is supplied from the auxiliary transformer at 380V/50Hz of Top Drive

Inverter system.

The emergent power comes from the external power at 380V/50Hz, which is connected to the
terminal in the coil in box.

The emergent power is used for maintenance of Top Drive electro-control system and lighting
in the electric house when the power at 600VAC shuts down as well as for the manual tools
during the maintenance period.

5.2.3. Notes for power distribution in electric house

After long distance relocation of the electric house, before its use, check if all power supply
plugs are connected in place and if the lighting fixtures are loosened. Before power on,
measure with multimeter the values of insulation resistance between wires in the house. When
all pieces of electric equipment are disconnected, the value shall not be equal to zero
(short-circuit condition). Measure the insulation resistance between each wire and the metal
construction of the house body with megohmmeter at 500V (when megger is used, electric
appliances with electronic components shall be removed to prevent damage to the electronic
components), and the resistance value should be more than 2MΩ. If the measured value does
not meet the requirement, find out the causes and solve the fault before switch the power on
for trial run.

Whenever power supply line is installed or replaced, check if the zero line is properly
connected, the line voltage among the three phases is at normal value (380V-400V)and the
phase voltage between each phase and the zero line is at normal value (220V±5%).

Other electric equipments of unknown capacity must not be connected to the power plug base
in the house, and chargers or other devices must not be connected when the house is not
attended. To connect other electric equipments, always make sure that the capacity is not more
than the capacity of the electric house power plug base. Otherwise, it may lead to fires due to
overload of the wires.

To replace the surface-mounted fluorescent lamps and door lamps, use the tubes of same
model and power.

5.3. Lifting and transportation

5.3.1. Lifting: during lifting, 4 wire ropes are required to hold the 4 lifting bars of the base
and note the lifting balance. To lift the electric house, make sure that all articles are firmly
attached to the house body to prevent damage.

5.3.2. Transportation: firmly fix when transportation. During transportation, make sure that
the articles in the house are firmly fastened to the house body.

5.4. Operation and maintenance

5.4.1. Operation
1) Arrange the house body as per the layout.

2) Before switch the electric house power on, make sure that all switches are OFF, all power
consuming equipments are not overloaded and the power for the house body complies with
the technical specification.

3) In the electric house, storage of flammable, explosive and corrosive articles and use of
naked flame are prohibited.

4) Read the operating instruction manual for the use of the articles provided in the electric
house.

5) The electric house may smell for the time being arising from the furnishing materials. Note
the ventilation of house. After a use for a period of time, the smell will fade out
automatically.
5.4.2. Maintenance
Correct operation and maintenance shall be provided for the electric house of Top Drive.

1) When damage to the paint film on the surface of the house body is found, touch it up
promptly. For degradation of the paint film due to weather elements, prompt recoating
shall be performed. The primer for the house body is zinc-rich resin type and the finish is
in chlorinating rubber finish paint.

2) Before transportation of the electric house, close the windows and the air conditioning
cover and lock the door and window from inside.

3) During transportation of the electric house, do not place heavy weights in the house.
When fix it to the truck, fix its base as opposed to the walls or roof.

4) Avoid contact of the walls, floor, ceiling in the electric house with water, oil and other
liquids.

5) Never place sundry articles on the roof.

6) Read the operating instruction manual for the maintenance of the articles provided in the
electric house.

5.5. Faults and their removal

5.5.1. When power is on, the leakage protector for the house can not close
Cause: power consuming equipment leaks or leakage protector damage.

Action: pull off the power plug of the power consuming equipment and conduct inspection
and repair. If the equipment does not leak, check the leakage protector.
5.5.2. Lamp can not on
Cause: the tube, Rectifier or starter damage.

Action: repair and replace the tube, Rectifier or starter.


5.5.3. See the instruction manual for faults and repair of equipped parts provided in
the electric house

5.6. Key notes to door locks

5.6.1. Notes of opening the escape door lock: the door lock is of tongue construction. The
door opens only when the lock tongue completely retracts. Also, as high elasticity is available
in the sealing strip of the door, apply a bit more force to push the door inwards while turning
the key into place to open the door.

5.6.2. During transportation, lubricate all key holes with lubricating grease and properly
cover the protective lids. For those without lids, seal the holes with other objects to prevent
dirt from ingress in the key holes.

6. Air conditioning

6.1. Brief introduction of air conditioning


In the electric house, split air-duct unit from America-based Trane is used, which consists of
indoor unit and outdoor unit.

MWD indoor unit has a galvanized housing finished with polyester powder, providing good
resistance to corrosion. The heat exchanger is based on copper tubes with hydrophilic
aluminum foil-inner thread, enabling high-efficient heat exchange. Thermostatic expansion
valve is used to control the flow of the refrigerant with a large range of regulation and high
accuracy. For the fan motor, belt sheave is used for drive, providing large weight, high
pressure head, robust construction and low noise.

TWA outdoor unit is based on heat pump unit, of which the galvanized housing is finished
with polyester powder, providing good resistance to corrosion. The heat exchanger is based
on copper tubes with hydrophilic aluminum foil-inner thread, enabling high-efficient heat
exchange. Thermostatic expansion valve is used to control the flow of the refrigerant with a
large range of regulation and high accuracy.

The Trane air conditioning has overload protection and time delay protection, the fan has
overload protection and the refrigerant circuit has low/high pressure protection, enabling a
safer operation for the air conditioning system.

All air conditioning units are equipped with liquid-crystal display controllers, which could
realize remote operation, e.g. cooling, heating, dehumidification, fix time, sleep setting, etc.

6.2. Temperature, humidity and service of air conditioning

A thermohygrometer is provided above the desk in the electric house for users to observe the
change of temperature and humidity in the house at any time, facilitating the users to take
prompt actions in line with the actual condition and regulate the temperature and humidity in
the house.

6.2.1. Excessively high temperature in the house may lead to unstable operation of the
microcircuits in the electro-control system and system failures. When indoor temperature is
high, close the door and use air conditioning to decrease the temperature.

6.2.2. Excessively high humidity in the house may lead to condensation on the surface of the
devices in the electro-control system, poor insulation and short circuit in the system, and

accidents of equipment.

6.2.3. Excessively low humidity in the house will lead to more serious hazards. Excessively
dry air tends to generate static electricity, which may break down the microelectronic
components and devices and likewise lead to the damage to the devices in the electro-control
system and accidents of equipment.

While the moisture content in the air does not change, lowering the temperature by cooling
will raise the relative humidity in the air, or even up to the saturation of moisture content in
the air with a relative humidity of 100%. Now, the temperature is the dew point temperature.

Namely, lowering the air temperature will lead to increase the relative humidity in house.

Therefore, dehumidification in the electric house is really complex. It is necessary to raise the
temperature in the electric house with the heater in the electric cabinet, the electric heater for
air conditioning and the heating function of the air conditioning to vaporize the water droplets
possibly condensed on the electric components before lowering the temperature through
cooling by the air conditioning and forming condensate with the indoor unit of the air
conditioning for emission. Repeat the cycle several times to reduce the absolute temperature
in the electric house before raising the indoor temperature to 26~31℃, thus achieving a low
relative humidity in the house. The relative humidity in the electric house shall preferably be
maintained at 30~55%.

However, when a specific temperature is achieved at the condenser of the air conditioning,
frosting will take place, thus substantially reducing the dehumidifying efficiency of the air
conditioning. If necessary, dehumidifier may be used, which works better.

6.2.4. Dehumidifying modes: dehumidification by cooling, dehumidification by compression


and chemical dehumidification.

Cost-efficient cooling type is dehumidifier.

In case of high humidity, close the house door properly, reduce the number of entry/exit of
people and ensure that the absolute temperature in the house does not rise.

The indoor temperature and humidity are vital to the safe operation of the
electric equipment in the electro-control system of Top Drive.

6.2.5. For the safe operation of the electric equipment in the electro-control system of Top
Drive, strictly follow the requirements below:

1) During the operation of the air conditioning, close all doors of the electric house and
frequent entry/exit house is prohibited.

2) During the operation of the air conditioning, all the doors of the compartment for the air

conditioning must be closed and only internal circulation is used to minimize the ingress
of outside air with high humidity.

3) To ensure the normal operation of the electric equipment in the electric house and reduce
condensation, strictly set the air conditioning at 26~31℃.

4) For the Inverter compartment and the indoor unit compartment of the air conditioning, in
case of damage at the sealing strips on the door frames, make prompt replacement and
ensure the tightness of the house.

During the running of the air conditioning, close all doors of the Inverter
compartment of the electric house, and frequent entry/exit of the house is
prohibited.

During the running of the air conditioning, all the doors of the indoor unit
compartment for the air conditioning must be closed and only internal
circulation is used to minimize the ingress of outside air with high humidity.

To ensure the normal operation of the electric equipment in the electric house
and reduce internal condensation, strictly set the air conditioning at 25~30℃.

7. Equipment installation

7.1. Installation of electric house


According to the layout of Top Drive, prepare plane ground for locating the electric house. To
comply with the requirements for lifting of house body, lift the electric house from the truck
and place it in the planned place.

Face the side where come out the cables of the electric house to the derrick to facilitate the
laying of cables.

7.1.1. Installation of earths

This system provides earth bar of 1.40m in length, which connect with the earth cables of 5m
in length. Earthing requirement: the resistance of the earth bars shall be less than 4 Ω, driven
in better soil insofar as practicable and maintained wet by regular watering. The other end of
the cable is reliably connected to the body of the electric house through cable connector.

The configuration of the earth bar is as shown in the figure below:

Drive the earth bar as required into the ground (the earth must contact the moisture below the
surface). Connect the earth bar reliably to one end of the earth cable’s cable core.

7.1.2. Installation of junction box


System’s junction box locates at left of house, which consists of two boxes: main cable box
and control cable box.
7.1.2.1 Main cable box
The main power is at 600VAC/50Hz, 3P. The connecting cables beyond the box are two
185mm2 cabtyre cables for each terminal.

Top Drive electric system main cables (main motor U1, main motor U2, and main motor
U3)

Top Drive is provided with variable frequency specific motor. The function of the main cable
is to connect the variable frequency output of the main control cabinet to the main motor on
the top of Top Drive. Connectors are used for fast connection between the main cable and the
electric house, providing high level of convenience for well site operation.

To connect the cables, always note the colors of the cable connector (red,
white and black) and plug by matching the color.

In any cases, never use surface bumper sub. Otherwise, it may damage Top
Drive.

The connector used for the electric house must be used only after the
equipment is completely installed to prevent accidental electric shock during
installation.

After each jarring operation, all cable connections for Top Drive should be
subject to inspection. Proceed with prompt reconnection where loosening is
found.

7.1.2.2 Control cable box


1) Emergency power is 380VA/50HZ.

2) Control cable for LCB

For the control cables, multi-core cable is used, for which fast connection is provided through
connectors, facilitating well site operation.

In normal condition, the Local Control Box communicates with the CPU in PLC/MCC
cabinet via optical fiber, providing good resistance to interference and accurate and reliable
control.

The control cable from the electric house to the top of Top Drive is an integral cable and
routed parallel to the main control cable. The control cable includes two parts:

① A is a power cable with 12-core, serving power at 380V and 220V to the fan of
the main motor and heater.

② B is a shielded power cable with 67-core, including the cable for the control
power at 24VDC used by the Local Control Box and cables for manual signal and
coder of the main motor.

In any cases, never use surface bumper sub. Otherwise, it may damage Top
Drive.

After each jarring operation, all cable connections for Top Drive shall be
subject to inspection. Proceed with prompt re-connection where loosening is
found.
3) Control cable for HPU

The main power for the HPU is 3 380VAC. Fast plug is used at the connection with the coil
out cabinet of the electric house for easy and fast connection. Coupled explosion-proof device
with isolation is used at the connection with the HPU for easy power disconnection during
maintenance. The control cable for HPU includes the control cable1 and control cable 2, of
which the two ends are connected by means of Hummel plugs with protection level of up to
IP67, which allow min. 500 plug-in/pull-out operations while the plug for the signal cable
allows up to 1,000 plug-in/pull-out operations.
4) Optical fiber

Special PROFIBUS cable is used for communication between ET200X and CPU, providing
good resistance to interference and accurate and reliable control. The winder is removable.
You may remove it and wind it properly before mounting it onto the dead axle above the
terminal board in the coil out box.

Optical fibers shall be connected at the last moment to prevent damage to the optical fibers
from other installation works. Optical fibers should be placed in a view to prevent wear and
squeezing and bending (with dog legs).

5) Cables for Driller Console

The control cables for the Driller Console are four in total, of which the two ends are
connected by means of Hummel plugs with protection level of up to IP67, which allow min.
500 plug-in/pull-out operations while the plug for the signal cable allows up to 1,000

Driller Console control cables includes: manual signal, Driller Console, speed/torque output,
and Driller Console communication.

6) Cables for auxiliary console

The auxiliary control box includes, among others, the following components and devices:
enable indicators, button for elevator link center, elevator link incline switch and elevator link
rotary switch, which are designated mainly for the basic operation of the elevator link. The
cables for the auxiliary control box are routed directly from the PLC/MCC cabinet to the
monkey board.

In any cases, never use surface bumper sub. Otherwise, it may damage Top
Drive.

After each jarring operation, all cable connections for Top Drive shall be
subject to inspection. Proceed with prompt re-connection where loosening is
found.
7.2. Inspection
After the electric house is installed, it should be totally checked to make sure that all the
installation works are properly completed and ready for start and trouble shooting.

The inspection shall be given by the lead engineer for the installation of Top Drive.

The inspection may be conducted as per the appendix 1“Examination Form for Install of Top
Drive Electric System” of <Installation and Trouble Shooting Manual>. This list serves only
as a prompt for the inspection, which may not cover all items subject to inspection and
therefore, shall not substitute the normal judgment of the inspectors.
7.3. Safety inspection
Body and equipment safety are always paramount.

After all the installation and inspection are completed, the appointed person in charge of
safety shall check the safety condition of the equipment and make sure that there are no latent
hazards before proceeding with the subsequent trouble shooting.

The items in safety inspection shall include but not limited to:

1) All cables are reliably connected and measures against loosening are taken.

2) There are no exposed electric joints and proper weather-proof measures are taken at the
electric connections.

3) The earthing of the electric equipment is completed.
