E. Foundries
A foundry is a factory that produces metal castings. Metals are cast into shapes by melting them into a
liquid, pouring the metal in a mould, and removing the mould material or casting after the metal has
solidified as it cools.

Refractory and Castables

The most common metals processed are aluminium and cast iron. However, other metals, such
as bronze, brass, steel, magnesium, and zinc, are also used to produce castings in foundries. In this process,
parts of desired shapes and sizes can be formed.
Range:
a) Cupola Bricks
b) Coconut Shell Coke
c) Steel Shots
d) Honeycomb Filter

a) Cupola Bricks
Cupola bricks are special type of bricks that have industrial use. These bricks are specially designed
for use in different types of furnaces in foundries. These bricks find many uses in various industries
such as ceramic, paper, sugar, steel, chemical, and fertilizer. These bricks are not straight but curved
and easily line up kilns and furnaces.

 Excellent finish
 Available in different shapes and sizes
 Made using high quality raw materials
 Easy to line all types of furnaces

b) Coconut Shell Coke

Iron and steel industries need coke or coking coal for the manufacture of iron and steel. This is
because coal contains many impurities, mainly sulphur. This sulphur gets transferred to the metal
that is highly undesirable. Coke made with carbonization of coconut shells is ideal for use as it
contains no sulphur. Charcoal obtained from burning of coconut shells is used as a carbon additive
in the making of iron and steel. This is because of the fact that it contains no sulphur. Complete
burning of coconut shell in a controlled environment leads to coconut shell coke.

Advantage of using Coconut Shell Coke

Coconut shell coke has proved to be a better fuel
than other types of fuels in electric arc furnaces. It is
also a greener alternative to coking coal as it does
not lead to greenhouse effect. The ash generated is
not considered hazardous for the environment and
it can be readily used for landfill.

www.impetix.com
c) Steel Shots
Steel shots are small granules of steel that are spherical in shape and obtained by a process known
as atomization. These shots or small balls of steel are used as abrasives in many industries. They
help in cleaning of surfaces of metals and compounds by taking off loose materials. They also help

Refractory and Castables

in cutting of hard surfaces such as granite.

Industries where these steel shots are mainly used are automobile, metallurgy, petrochemical, and
construction. This procedure is called steel shot blasting and it improves the surface of the metal
by cleaning and clearing it.

Features of Steel Shots:

 Extremely hard
 Very durable
 Consistent performance
 Maximum abrasiveness

d) Honeycomb Filter
Filtration of molten metal in foundries and metallurgical industries is heavily dependent upon the
filters that are used for this purpose. One filter that is used very commonly is referred to as
honeycomb filter. The honeycomb foundries design allows these filters to possess very high
strength and great resistance to thermal shock.

Honeycomb design allows the molten metal to easily pass through but keeps the debris, impurities,
and other slag behind. It also improves the flow of molten metal. Air is prevented from getting
inside the molten metal because of a stable flow. Thus there is no oxidation of the molten metal
and it does not splash out. As impurities are stopped from flowing, elimination of hard point in
sating is achieved.

Features of Honeycomb Filter

 Great resistance to thermal shocks
 Stable flow of molten metal
 Consistent holes to allow easy flow of the metal
 Prevents air from oxidizing metal
 Removal of impurities to reduce casting quality

c) Mortar
Mortar is a very important product used in industries where refractory bricks are used. Firebricks
are placed to line furnaces in industries where high temperatures are encountered. Ordinary
Portland cement cannot be used in such places as it shrinks at such high temperatures. This is why
specially made refractory mortar is used to line furnaces with firebricks.

These mortars are not only easier to use but also provide better results in keeping the lining of
furnaces intact for a very long time period. These mortars have a very high thermal resistance in
addition to resistance to acids. They are also much superior in terms of compressive strength.
