ABSTRACT

The manufacturing industries in India are gearing up to face the challenges namely the
quality, timely delivery and satisfying customer need in the international market. This
prompted some large manufacturing industries to implement lean thinking in their
manufacturing process. Most of the manufacturing companies are yet to take up this
task. Particularly, the pump manufacturing industries which are mostly occupied by
SMEs are still to follow the suit. In this context, this research study has made sincere
attempt to survey the implementation of Lean in pump manufacturing industries in
India through an instrument consisting of seven lean implementation measures namely,
Reasons to Implement Lean Practice, Lean Tools/concepts Employed in the Company,
Reasons for Low Priority Towards Lean Implementation, Major Barriers in Lean
Practices, Evaluation of Level of Waste in the Company, Success Factors of Lean
Practicing in the Company and Lean Performance Indicators. A survey type research
was conducted and the results indicated that identified lean implementation measures
were found to be significant in achieving lean implementation in pump manufacturing
industries.

INTRODUCTION AND ABOUT THE COMPANY
ALPHA PUMPS TECHNOLOGIES

Our company was established in 1987 running as fabrication works, motors and pumps
spares. Then we developed as pumps manufacturing unit in 2004 as named "ALPHA
PUMP TECHNOLOGIES" by the brand "FINE ALPHA".

Our well qualified technically proficient & highly motivated team of engineers has
enabled us to surpass consistent growth & success. We believe that quality assurance
means getting it at the very first time. Quality is critical, strategic & an integral part of
our business.

PRODUCTION PROCESS

8
Stage 1: Smelting process

The production process enables a 24-hour active casting phase. One of its main
differentiation points from other manufacturers of automotive spare parts is that factory
is one of the few that integrates the casting process in its own facilities.

In this first stage, it is where the own smelting of aluminum necessary for the
manufacture takes place and that later will be injected into the molds. The aluminum
casting system means that our production capacity covers internal manufacturing needs,
a figure that exceeds 150 units per day.

Our in-house production model allows flexibility, rapid response to customer needs,
sophisticated and thorough quality control, and consequent cost savings that allow us to
invest even more in research and innovation.

Stage 2: Injection process

The injection process is 100% automated and robotised, allowing us to accurately and
effectively eliminate any risks posed at the quality of the final product.

The aluminum is injected into the molds to obtain the raw cast iron, that is, the casing
of the water pump, producing up to 100 pieces per week in our production plant in
Spain.
9
The machinery used allows the injection stage to be much more sustainable, being
completely efficient and reducing the amount of scrap, while enabling recycling of the
material itself.

Stage 3: Machining process

As for machining, this process has highly efficient robotization mechanisms and
precision machinery that guarantee OEM standards in all pump works.

With an uninterrupted period of operation, 24-hour functioning period, this process

allows greater flexibility and agility, in order to respond to increasing specific and
individualized needs.

Stage 4: Assembly process

The assembly process also has automated lines to maximize efficiency in series with
more than 300 pieces, and it also has a large capacity, being able to produce up to 1000
pieces per week.

10
Quality control is essential for the resulting quality standards of water pumps. This
process ensures the correct tightening in the assembly of each component, with
automatic presses in place to accurately control pressure during the assembly.

As well as tightness control of all the water pumps manufactured by Industrias that is
checked in an automatic calibrated machine, which is in charge of detecting possible
leaks.

OPERATION CYCLE:

11
Step 1: Inserting rotor rod in the CNC machine to put

hole in the rotor

Step 2: Weaving the copper wire in stator

Step 3: Inserting the stator in rotor

Step 4: Adding impeller and water thrower for the

rotation and to avoid the water getting into

the motor

Step 5: Adding coil to the motor with four wires

Step 6: Connecting two wires to the motor and two

wires with positive and negative cable for electric

board

Step 7: Fitting motor pump bracket and pump end

cover for motor

Step 8: Inserting pump fan to the rotor and pump

bracket to the motor

12
Step 8: Checking the hqt testing for motor for to

check the correct current supply to the motor

Step 9: Checking the air pressure with the barometer

machine for air pressure

Step 10: Checking the water suction and deliver

working condition of the motor

Step 11: packaging and export
