Chapter 1 Inspection and maintenance of engines
1-1. Why inspect and maintain?
Machines such as forklift trucks and engines are made of metal, and moving
parts wear out with continued use.
In addition, oils for reducing wear, cooling water to prevent excessive
temperature rises, and rubber products such as belts also deteriorate due to
long-term use and thermal effects.
These factors are also affected by environmental factors such as
temperature, humidity, and dust which promote deterioration.

Periodically and properly inspecting and maintaining forklift trucks and


engines is the way to always maintain them in top condition and bring out their
best performance, which in turn leads to safe and secure use by customers.

1. Allows for safe use of forklifts with confidence.
2. Maintains performance.
3. Reduction in failure rate.
4. Early detection of failures and shortened troubleshooting time (repair time).
5. Reduction of exhaust gas and noise = Reduction of environmental burden.

It is necessary for customers to understand that it is possible to minimize


the effects of deterioration and breakdown, and thus provide long-term
benefit (to the customer), by performing inspection and maintenance
(before-sales service).

Three steps to troubleshooting
1. Understand the structure and function of the machine in advance.
2. Verify the target device, and nature of the problem.
3. Make a conjecture about the cause.

1. Details
Understanding the structure and function is the first step for investigating the cause of the problem.
Dealing with problems through guesswork leads to futile part replacements and wasted time for both
customer and service personnel.
2. Details
When starting the engine to verify the problem, it is necessary to judge whether its condition permits
starting. Starting the engine could worsen the symptoms depending on the problem.
If contacted by a customer, verify the issue with the customer present if possible.

Three elements needed for an engine to be in working order

The above three elements serve as clues to deduce the cause of engine trouble.
If any of the three elements is missing, the engine is unlikely to continue rotating properly.
Therefore, a conjecture is made based on these three points to determine the cause of
the engine trouble.

Example: Engine rotation does not increase.


Is fuel supply sufficient?
Is the air cleaner clogged?
Does the spark of the spark plug fly? (gasoline engine)
Is compression normal?

2-1. Measurement of engine speed
Knowing the rotation conditions of the engine is the basis Photoelectric

speed of the engine, but here we introduce a
photoelectric engine tachometer.
In the case of a photoelectric system, reflective tape is
applied to the object to be measured, light from the
tachometer is irradiated to the reflecting tape, and
rotational speed is measured.
In the photograph on the left, the torque converter cover
is removed, and the reflective tape is applied to the torque
converter body for measurement.

same rotational speed as the crankshaft.

For measuring the engine rotation speed of a Grendia non-electric gasoline engine, a
voltage detection engine tachometer on the primary side of the ignition coil can be used.

In this case, the ignition coil adapter harness

How to connect
1. Attach the ignition coil adapter harness between the connector and the
harness connected to the distributor.
2. Connect the engine tachometer terminal according to the table below.

How to use the DACS tester 001-1A made by BANZAI

Align the slide switch with the second from the bottom.
(The scale on the right represents the number of cylinders in a two-cycle
engine and the scale on the left represents the number of cylinders in
a four-cycle engine. Scale of L

If only adjusting the low idle rotation speed, rotate the throttle screw of the carburetor
with the driver and adjust it to the standard value.
Make the following adjustment when the idle rotation speed is unstable or when
there is an odor of exhaust gas.

The maximum rotation speed is generally not adjusted except
when it is higher than the standard value. Necessary adjustments Black rubber cap

1. Warm up the engine.
2. Loosen the lock nut with a 2.5 mm hex wrench.
3. When removing the black rubber cap, two adjustment screws

Note: The black rubber cap is normally sealed and should always be sealed
after adjusting.

4. When adjusting the maximum rotation speed, fix the part being adjusted in
place to prevent co-rotation with the slotted screwdriver, and rotate the
socket wrench side to match the standard value.
Press the accelerator all the way down after adjusting to check the
maximum rotation speed.

Hunting is when the maximum rotation


repeatedly fluctuates as if undulating, a
symptom of unstable rotation.

If hunting occurs by pressing down the


accelerator all the way, perform the

1. Press down the accelerator all the way. (Open throttle valve completely.)
2. Secure the hexagon socket wrench such that it doesn’t co-rotate, and
slowly tighten the slotted screwdriver.
If the hunting abates and the rotation stabilizes, adjustment is completed.

1. Warm the engine adequately.
2. Remove the spark plug from all cylinders.
3. Measure the engine speed during cranking.
4. Press the compression gauge appropriately against the plug hole of the
cylinder to be measured. (Right picture)

5. Open the accelerator pedal fully, rotate the


engine with the starter, and read the pressure
when the pointer of the compression gauge
stabilizes.
Note: If you rotate the starter for a long time there is

Cranking rotation speed: 250 min - 1 or more


Since the compression pressure varies with the rotation of the engine, make sure that the
cranking rotation speed (rotation speed at the time of activating the starter) at the time of
measurement is not less than the above.
If it is not enough, take a measure such as changing to a fully charged battery, then
measure.

1. After warming up the engine, remove the harness terminal of the glow
plug, and insulate it by means such as wrapping vinyl tape around it.
2. Remove the glow plug from all cylinders.
3. Measure the engine speed during cranking.
4. Remove the connector of the fuel cut solenoid of the fuel injection pump.

CAUTION: Before measuring, check whether “warm” or “cool” is indicated.

The red circle position on the rocker arm should be loose to the touch.

1. After warm-up, verify that the low idle speed is at the standard value.
2. Attach the timing light detection unit to the No. 1 cylinder plug cord. (Take care to attach with correct orientation.)
3. After starting the engine, illuminate the crank pulley while pressing the power switch of the timing light.
4. The white mark on the crank pulley appears to stay in place, and that part indicates the ignition timing.
5. To adjust to the standard value, loosen the M10 volt of the distributor and adjust the body by turning it.

If the glow plug fails, the air inside the cylinder
can not be warmed up, making it difficult for the
engine to start up cold.

1. Remove the plate connecting each glow plug


terminal.
2. Set the circuit tester to the resistance range
and conduct a continuity test of the glow
plug as shown in the picture on the right. Cylinder head bolt

4-2. Fuel system bleeding (1)
When the fuel filter is replaced or the fuel system is disassembled,
because air enters the fuel system, it is impossible to start the engine by
merely rotating the starter motor like with a gasoline engine.
For this reason, it is necessary to bleed the fuel system.

1. Loosen the bleed air plug by about 1.5 turns.
2. Move the priming button up and down and
tighten the plug once bubble-free fuel comes
out from the air bleeding plug.
3. Set the starter key to the start position and
crank the engine.
4. Once the engine starts, return the starter key to
the ON position.

1. Loosen the 17 mm nut at the head of the injection nozzle for all cylinders.
Note: Have a waste cloth at hand, as the fuel splatters.
2. Set the starter key to the start position and keep cranking the engine.
When the fuel begins to come out vigorously from the 17 mm nut section, tighten all
17 mm nuts.
3. When the engine starts, return the starter key to the ON position.

1. After removing the injection pipe and return pipe,
remove the injection nozzle.
2. Attach the nozzle to the nozzle tester.
3. If the handle of the nozzle tester is raised and
lowered at least once per second, the pointer of Injection nozzle inspection
the tester pressure gauge will rise slowly and descend suddenly. Although the pressure
gauge vibrates subtly during injection, the measurement of the injection valve opening
pressure is read at the pressure indicated when the pointer starts to oscillate.

CAUTION: When testing the valve opening pressure, never touch the injection.

① When operating the handle of the tester at a speed of 1 turns or more
per second, check whether the spraying angle is 15° and the spraying
functions well.
This inspection is performed simultaneously with the valve opening
pressure test. (See the figure below.)

4. Remove the glow plug and rotate the crank pulley to align the Injection pump gear

5. Remove the flange mounting bolt.
6. Remove the injection pump.

5-1. Points of consideration during inspection and maintenance (1)
Particular care is required for servicing the fuel system of LPG vehicles which
use flammable gas.

Gas LPG fuel is heavier than air. (Gas specific gravity at 15°C: 1.5 to 2.1)

① Perform in a well-ventilated place away from fire.

② Do not use a pit to work on the underside of the vehicle, but instead

lift the vehicle with a garage lift to work on it.

By applying the gas detection liquid to the connection unit of the pipe, if
there is a gas leak, bubbles will form at the spot of the leak, so that the
presence or absence of bubbles reveals whether there was a leak. Gas detection liquid

① Work on the vehicle after stopping the engine.


② In order to replace or remove/attach piping and equipment, be sure to close
the original valve of the LPG cylinder, operate the vehicle until the engine
stops, completely remove the gas in the piping and then begin work on the
vehicle.
③ When disconnecting the electrical wiring, verify that there is no residual gas,
and work carefully so that no sparks fly.
④ When a gas leak is discovered, do not perform actions (such as turning on /
off the electric switch) that are potential source of ignition.

When inspecting and servicing, it is necessary to fully understand the properties of


LPG on the previous slide, and to perform work after verifying that there are no
sources of fire in the vicinity (nearby persons must also be notified in advance).

2. Remove filter cover and filter of LPG solenoid
valve assembly.
3. Wash the filter with gasoline or washing oil. LPG solenoid valve assembly
4. Blow compressed air from the inside of the filter.
5. Assemble the filter, O-ring, cover, and tighten the
filter cover tightening bolt with the specified torque.

1. Turn ON the ignition key switch.
2. Push LPG / gasoline change switch to LPG side.
3. Verify the operating "click" sound in the LPG solenoid valve assembly.
4. Check the solenoid valve if there is no operating noise.

5-4. Maintenance of vaporizer ... Removal of impurities (tar)
Impurities (tar) contained in LPG during the LPG manufacturing process accumulate in the
vaporizer.
Since tar adversely affects the LPG fuel system, it is necessary to discharge it periodically.

1. Warm up the engine.


2. Stop the engine, open the drain cock at the bottom of the vaporizer and discharge the tar.
3. Close the drain cock.

5-5. Low idle speed adjustment
1. Warm up the engine with gasoline and put the LPG /
gasoline changeover switch in neutral.
2. When the engine stops, switch to LPG and start the
engine.
3. Turn the idle adjustment screw at the top of the vaporizer, Idle adjustment screw
and set it in the most stable position.

4. Adjust the engine speed with the throttle screw of the
carburetor to the standard value (same as for gasoline). Throttle screw

* Adjust high idle speed with the governor.

5-6. Ignition timing adjustment

* Adjust at the ignition timing when using gasoline.

5-7. Valve clearance

The valve clearance standard value for LPG
engines is the same as that of gasoline engines,
but the maintenance interval is 3 months.

5-7. Vaporizer primary chamber pressure
Measurement and adjustment

1. Warm up the engine.


2. Close the valve of the LPG cylinder and stop the
engine, then remove the pressure test hole plug of
the primary chamber and attach the pressure gauge.
3. Open the valve of the LPG cylinder, turn on the key
switch (engine does not start), then measure the Vaporizer
pressure of the primary chamber.
If it does not match the standard value, adjust with Pressure adjustment adjusting screw
