Diagnosing and troubleshooting the auxiliary heater

These installation instructions apply only to auxiliary heaters with the Thermo Top C, E and V models.

These installation instructions are primarily used to diagnose and troubleshoot retrofitted Original BMW auxiliary
heaters. These installation instructions can also be used as additional support for diagnosing and troubleshooting
auxiliary heaters installed in the factory (SA 536).

Important information
These installation instructions are primarily designed for use within the BMW dealership organisation and by
authorised BMW service companies.
In any event, the target group for these installation instructions is specialist personnel trained on BMW cars with
the appropriate specialist knowledge.
All work must be completed using the latest BMW repair manuals, wiring diagrams, servicing manuals and work
instructions, in a rational order, using the prescribed tools (special tools) and observing current health and safety
regulations.
Should problems occur with installation or functioning, you can avoid unnecessary work and cost
(after having conducted a brief troubleshooting exercise lasting around half an hour) by contacting
the following points:
1. Either your national sales company or regional office or
2. Support via the Aftersales Assistance Portal (ASAP), using the optional "Technical Parts Support"
application.
Specify the chassis number and part number of the retrofit kit installed and a precise description of
the problem.
Do not archive the hard copy of these installation instructions since daily updates are made via ASAP!

1. "Inline" coolant circuit connection

With the "inline" connection, the car's engine, the auxiliary heater and the car's heat exchanger are arranged in a line.
The car's engine serves as a heat storage device.

Advantage:
- Heating of the entire cooling circuit including the car's engine
- Very quick achievement of the operating temperature after the engine is switched on
- Increased engine performance thanks to the avoidance of cold starts
- Significantly less fuel consumption during the start period
- Reduction in harmful emissions during the start period

Disadvantage:
- Compartment heating and windscreen defrosting slower and less extensive compared to the "bypass" system
connection
- Longer heating time (30-60 minutes) compared to the "bypass" system connection
- Greater strain on the battery due to the longer heating time

1. "Inline" coolant circuit connection

With the "inline" coolant connection, a conventional auxiliary heater is installed without BMW-specific software.
As this means that the auxiliary heater is not integrated into the car's bus system, it cannot be operated using the
in-car control systems, such as the multi-information display, Professional radio or on-board monitor. In this case,
operation of the auxiliary heater is only possible using the following Webasto control elements:
- Multi-function clock
- T60, T70, T80, T90, T100 remote control
- Thermo Call
Exception: On the E38 and E39 diesel models, the "inline" system connection is merely converted by coding the
standard heater to heater/auxiliary heater. In this case, the auxiliary heater is integrated into the car's bus system
and can be operated using the in-car control systems. This auxiliary heater can also be operated using the Webasto
control elements.

2. "Bypass" coolant circuit connection

In contrast to the "inline" connection, with the "bypass" connection only the car's heat exchanger is heated up.
The car's engine is separated from the auxiliary heater and the car's heat exchanger either via a mechanical double
check valve, an electrical changeover valve or an electrical shut-off valve.

Advantage:
- Very fast heating of the interior compartment (max. 30 minutes)
- Excellent windscreen defrosting
- Quick achievement of the operating temperature after the engine is switched on
- The use of a changeover valve allows it to control a bypass operation during the start period in order to avoid
any cold getting in until the car engine's operating temperature is reached

Disadvantage:
- No engine pre-heating and the advantages associated with this

2. "Bypass" coolant circuit connection

With the "bypass" coolant connection, a series-identical auxiliary heater with BMW-specific software is installed.
This auxiliary heater system is integrated into the car's bus system by coding, and can therefore be operated using
the in-car control systems, such as the multi-information display, Professional radio or on-board monitor. Depend-
ing on the model, it may also be possible to operate the auxiliary heater using the following control elements:
- Telestart hand-held transmitter (analogue series)
- Multi-function clock
- T60, T70, T80, T90, T100 remote control
- Thermo Call

3. Model series-specific summary and allocation of auxiliary heater systems

The table allows the installed auxiliary heater system to be identified for each model of vehicle and fast, targeted
fault analysis can be performed as described in Section 6 and 7/8.

4. Diagnosis of conventional auxiliary heaters in inline mode

A PC diagnostic adapter is required to diagnose conventional auxiliary heaters. This PC diagnostic adapter,
if not already present in the workshop, must be ordered separately from the EPC.

The software required can be downloaded from the Webasto website to your PC.
Procedure:
- Go to the Webasto homepage www.webasto.de
- At the top right of the page, use the "Technical Website" button to access the portal
- If you do not already have access to this portal, you can request it by clicking the "Register here" button
- After your request has been sent, you can then use your specified e-mail address and password to log into the
technical website and download the diagnostic software
The operating instructions for the software can also be found on the Webasto website for download.

4. Diagnosis of conventional auxiliary heaters in inline mode

Connection of the diagnostic adapter

E87 and E9x cars only


An adapter plug is required to connect the di-
agnostic adapter.
The diagnostic adapter is connected to the plug (1)
on the multi-function clock (2).
If no multi-function clock is installed, connect the
diagnostic adapter to the tied-back plug (1) on the
auxiliary heater's wiring harness.

All other cars


An adapter plug is required to connect the di-
agnostic adapter.
The diagnostic adapter is connected to the tied-
back yellow diagnostic cable (1) on the auxiliary
heater's wiring harness.

The relevant installation instructions should
be consulted as the position of the yellow di-
agnostic cable varies from model to model. The fig-
ure shows the position on the E46.

The water pump electrical circuit is not monitored by the heater and cannot therefore be checked via diagnosis.
The water pump electrical circuit must be checked using the wiring diagram in the installation instructions.

Particular characteristics of E87 cars and E9x cars in inline mode


- The car fan is only switched on by the heater once a coolant temperature of approx. 55 °C is reached.
- The auxiliary heater's auxiliary water pump is not activated as normal by the auxiliary heater.
It is activated directly via the analogue output of the control elements (multi-function clock, T90/T100 remote
control, Thermo Call).
As a result, the auxiliary water pump continues to run even if there is a fault on the heater.

Incorrect coding for E9x cars


If coded incorrectly, SZ SH or SA SH, the original vehicle order must be reloaded and the correct coding must
then be carried out in accordance with the installation instructions.
The original vehicle order can be requested via the Parts Technology hotline.

Scorch marks on the combustion air intake silencer or fan cover

The permissible installation position of the


combustion air intake silencer is orientated
between 0° and 90° downwards.
In the vehicle-specific installation instructions, the
positioning of the combustion air intake silencer is
generally shown in a permissible installation position.
If scorch marks appear on the combustion air intake
silencer or the heater's fan, the installation position of
the combustion air intake silencer must be reviewed
urgently.

Release of the fault lock (all heaters)


The fault lock is usually removed by carrying out the BMW vehicle diagnostic or Webasto diagnostic
procedure. It should be noted that the battery must be fully charged for this.

In individual cases, the fault lock can also be removed manually as follows:
- Switch the auxiliary heater on
- Interrupt the power supply to the auxiliary heater within 30 seconds
- Switch the auxiliary heater off
- Wait at least 30 seconds
- Restore the power supply to the auxiliary heater
- Fault unlocking is complete
- If the auxiliary heater cannot be unlocked, increase the waiting time to 10 minutes.
To determine the cause of the fault that has occurred, a diagnostic procedure must still be carried out.

Battery drain
- To prevent discharging of the battery or to prevent the auxiliary heater being switched off prematurely by in-car
systems, such as the power module or battery sensor, the following rule of thumb should be followed when op-
erating the auxiliary heater: Heating time = driving time
- For the majority of auxiliary heaters, the EPC instructions require the installation of a more powerful battery. The
installation of a more powerful battery or AGM battery can reduce the risk of battery drain. The EPC must be
consulted for details of the approved batteries for the relevant vehicles.

Smoke build-up in the auxiliary heater/heating mode


- The cause of excessive smoke formation can be a loose exhaust conduit or a missing exhaust gasket following
a previous repair.
In this case, the combustion air intake silencer is supplied with highly enriched CO2/fresh air, causing unclean
combustion.
- Smoke formation due to an incorrect CO2 setting in the heater:
The CO2 setting can be adapted on conventional auxiliary heaters via the Webasto diagnostic software under
the menu item Calibration. Calibration must only be carried out at full power.

Inadequate range or signal transfer strength for remote controls


- Adverse geographical conditions (e.g. high density of buildings)
- Battery in the remote control is too weak
- Antenna incorrectly installed or damage to the antenna cable (e.g. crushing, kinking)
- To increase the range and signal transfer strength, the antenna on the remote control should be pointed up-
wards when actuating the auxiliary heater

10. General information on stationary ventilation

Conventional auxiliary heaters of type Thermo Top E and C have an integrated stationary ventilation function. With
this, a stationary ventilation signal from a remote control (T70, T80, T90, T100) or a Thermo Call activates the aux-
iliary heater's stationary ventilation function. Only the car's fan is activated by the auxiliary heater, so that the internal
compartment is supplied with fresh air and the warming of the inside of the car is reduced. The following table il-
lustrates on which models of vehicle an auxiliary heater with integrated stationary ventilation function has been in-
stalled in the auxiliary heater retrofit and on which models factory-fitted stationary ventilation is offered.
