0 In order to ensure high operational availability of the
NC controlled machine, the SINUMERIK System 8 is equipped
with various types of monitoring and diagnostic facilities.

On recognising one of the


errors above
a coded alarm
message (alarm No.) is given and, according to the type of
error, the running of the program is interrupted (see
chapter 4).

1.2 Diagnostic activated on request (nl

These are diagnostics, held in the system program, which


are not permanently actj.ve but which can be called up when
required by means of particular fllnction keys.
Amongst these are the interface diagnostics and the
service displays ( see Commissioning manual), l
1.3 Pluggable diagnostic programmes
These are the diagnostics, which are stored in the BPROMs
on the modules and can be plugged with the system program
when desired. Each diagnostic program part is arranged
as a functional unit of the, PCB cards, on which the cor-
responding module is connected. The hardware modules are
tested. The occuring faults are displayed in clear text
on the display, through which the targeted replacement of
components is possible.
With this diagnostic, the NC is completely separated from
the machine and it checks itself for short-circuit and
diagnostic connector (see chapter 5)@

2. Requirements and procedures for the use of diagnostic programs

2.1 General guidelines for finding of disturbances

being added to the numerical controlled machines, the progressive
developments of the manufacturing of machines and electronic
techniques have made it possible to reduce drastically the
downtime of the system. Particularly the consequent application
of the modern electronics (digital elements with very high
integration density, microprocessor) the simplified mechanical
and electrical design (deletion of gears, big size PCBs and
bus wiring) and strong quality controls (artificial ageing,
load tests etc.) have reduced the succeptability to disturbances
to a considerable economic amount, Inspite of all this, it
may occur that because of a disturbance, the NC machine breaks
down for the production. The experience of a sufficiently
trained engineer along with the auxiliary means towards finding
of the disturbances (diagnostics) and an immediate availability
of required spares reduce the down-time of the machine con-
siderably.
There are many possible sources of the disturbances because
of the combination of mechanical elements of the machine,
electrical and electronics components as well as the problems
because of operation , programming and cutting, So long as the
cause of disturbance is not localised and can be removed by
the maintenance staff of the machine-user, it is better to
call the service personnel of the control manufacturer. Irres-
pective the fault elimination is limited to components of the
supply circumference, the information on the technology of the
NC-machine has the advantage to accurately sectionalise the
fault location. With that the well defined fault assigments,
i,e. mechanical, electrical/electronic should be considered

The procedure of fault finding can he different from case to case


and is strongly dependent on the experience estimates of the main-
tenance staff. A course application guide should be gone through
with the theoretical checkings,

201.1 Disturbances which lead to alarm display


NC controls, particularly the CNC systems, are provided with
a built-in diagnostics (on-line diagnostics). This is perma-
nently active and gives out an alarm in the event of falllt.
Mostly an alarm number is displayed on the operator panel
and then the alarm can be read out on the alarm list,

In the event of rare disturbances, which could cause damage


to the tool, job or the machine, the system is immediately
stopped to standstill ( emergency stop) and thereafter the NC
is switched off, After the remedy of the fault, the program
must be started from the beginning.
A few aggravating faults cause a stop in the program routine.

A number of operational status and areas of NC machines underlay


the continuous checks as, e.g.

- Position encoders and drives


- Data input and data transmissions
- Operational handling general
- Programming
- Data and program memory
- Interface signals
- Voltages
etc.

In the event of disturbance, it is therefore to be checked up,


whether an alarm (or a number of alarms) comes on display.
Because of this message, the recognition of the cause of fault
becomes simpler and the elimination of the fault can start
without delay.

Treatment and clearing of alarms


Alarms are shown by giving the alarm number in the first line
of the display. Alarm LEDs also illuminate. An alarm can be

In order to see whether there are other displays present,


besides that shown, the alarm list can be shown by use of
"TEST Nl" or "TEST N2" Q

The alarms 1 - 242 are monitors for hardware and the behaviour
of the machine (also external equipment), The alarms 248 - 718
are monitors for programming, operating, decoding and editing.

2.1.2 Disturbanues which do not lead to alarm display


Since all the conceivable eventualities can not be analysed
by the diagnostics, there are also disturbances without alarm
messages, Though they occur rarely , yet they can be severe in
stress since the fault finding because of non-availability
of guidelines of the NC becomes difficult. In this case, the
operator should be able to reconstruct the operating status
as far as possible the same so that the fault can be repeated,

It is best to run the program-section once again, along with


which the operator is supposed to operate himself. Sometimes,
the faulty operation follows unconciousiy so that the operator
can not enumerate them with the description,
Operating and programming faults as well as the fault recog-
nition and inadmissible interventions in the program running
should be recognised and removed with the NC alarm messages
and along with the operating and programming manuals of the
respective systems.

I 2.2. Initial checks


If there are no operating and programming errors and also
the built-in diagnostics of the NC gives no information on
the faulty area of the system, then the following basic checks
should be carried out.

2.2.1 Power and grounding factors


Is the main voltage in tolerance. range? (+lO % - 15 '$),
voltage fluctuations or breakage, cross connections?
Power supply should be checked directly on the modules!

Does the fault occur always at the same time?


Observe while switching on and off the.other machines,
The changing world-wide operations as for example newly set-up
machines should be considered!

Are all the cables from and to NC screened and is the screen
according to specifications earthed?

Have the earth cables without twist and with recommended


cross-secti.ons been laid?

2.2.2 Connectors and cables


Are a.11 the modules correctly terminated?
ICs must be checked up for proper fixation in the soccles,

according to interface description terminated and leid?

2.2.3 Machine data Test NlOO.,,


Does the stored machine data comply with that listed in the
machine date list?

2.2.4 Revision status


Hardware and software revision status must be checked, The
occurred fault is perhaps already known and remedy follows im-
mediately through a new revision status,

2.3 Fault diagram


While going through the diagram of a. fault, it is possible
frequently to determine the source of the fault. The creation
and use program sections, in which the fault operations
follow, should increase the frequency of disturbance or the
status of the fault should be continuously shown.

2.3.1 Measuring circuits, accuracy errors


- The axis does not move or drifts away slowly (controller
enable, command inputs)
- The axis does not move to the exact position
- The axis moves away (with maximum speed)
- Measuring failure, Actual position of the machine and dis?layd

- Upper surface fluctuations, The turning and machining
diagram is bad,
- Check the sine-cosine excitattion and the error signal
from the measuring device (check with 15 pole adaptor;
see appendix).
The commissioning software is a valuable aid in the detec-
tion of mechanical problems and errors in the optimisation
of drives (see commissioning manual, part 1, ahapter 6.1).

The service displays offer an additional help towards


judgement of the behaviour of the machine.

2.3.2 Interface (machine control) Test N30. .N8


- No or wrong output of the auxiliary functions
- Machine does not move (no enable signals)

2.3*3 Memory
- Programmed functions become invalid
- It is not possible to read/write the memory
- Is the objected function correct according to programming
instructions in the memory or in the tape?

For wrong movement or positioning errors:


- Programmed position
- Zero offset (which is called for and what data is stored
for zero offset Nl to N12)
- Check G92 function (setting actual value stores)
- Tool length correction (correction No, and data) and
fixing of the tool in its holder
- External data input (zero offset)
- Reference point position (particularly after changing
measuring devices)

2.3.4 In-/output (operator panel, reader, puncher)


- No reaction on pressing the pushbuttons
- LED remains on always/never ,
- Operating modes are wrongly decoded (no input is possible)
- Tape is read, but it is not stored, Reader is not adjusted.

Attention: The test tape must respond to the same light tracts-
mission as the normally used tape,

For the time being, tape errors can be practically excluded,


if the NC undertakes a check on the character and block parity.

- The punched programmes do not comply with the memory contents*


(Take care of transmission speed!)

If a hardware fault exists within the CPU or in the system


program memory, then this immediately stops the microprocessor,
This (theoretical) possibility is practically zero that a
defective mricroprocessor is processing the workpiece program
and that a particular fault behaviour of the machine is
because of a disturbance within the processor,

An off-line diagnostics exists additional to the on-line diagnostics


(this is not active permanently, but can be activated when required,
e*g* via EPPOMs, tape input). So the use of this diagnostics corres-
ponding to the fault diagram is recommended (see chapter 5 for off-
-line diagnostios).

a) If the diagnostic program recognises a (hardware) fault, then the


declaration is generally clear and well defined. The remedy of
the disturbance, mostly replacement of modules, but in some cases
only the change of faulty components (e.g. in the faulty spare
modules in foreign countries) can follow,

b) If the diagnostic program executes the test section without fault


message, then the aorrected module fun~ction can be skipped,
The fault finding should then be concentrated in that area, .where
the probability of the next fault exists.

In the above, the diagnostic run without fault message ensures the
service engineer and the customer the safety that a funationing
control which is tested in all ranges is available.

Some of the disturbances are very difficult to be localised,


0 because an accurate and well defined fault diagram does not appear.
Only temporary (sporadic) occur-ring disturbances fa,ll into this
- group. Their remedy depends on the experience, carefulness and
persistency of the service-engineer. Even for these disturbances,
a hidden common factor can be discovered, with the help of which
the behaviour of the fault can be reproduced and the fault finding
becomes substantially simpler.

If the fault finding time and with that the machine down-time is
not permitted to be extended more than the permitted time (with
rarely occuring faults) then it should be tried that those modules
which could be responsible for the fault should be replaced and
the machine should be put back to production.

or they should be kept till the fault is well defined.

The operator and the programmer should be involved in the fault


finding with the targeted instructions, e.g. through the expla-,
nation of the possibilities of the diagnostics.

Inspite of the non-availability of the service-engineer in the


vicinity, the client can immediately check the occurring fault
with the incorporation of the comparator (through the telephoniu
causes).

3. Remarks for the LED-display on the module MS100

The SINUMERIK 8 possesses 4 LEDs externally visible on


the PCB card.MSlOO. The operation of these LEDs is explained
as follows.

3.1 System program does not start


At "Power On" or llReset" the system program runs the
POWER-ON routine, which checks the hardware.
If this routine detects a fault, it is displayed by the
4 light emitting diodes on the master PCB,

If, when the reset button on the power supply is operated,
the LED "MSlOOtl does not go out, then check:
- Formation of reset (MS140 s.6)
- Distribution of reset

The three other LEDs light during this process,.

3.1.2 After reset


If the reset button is released again, all 4 LEDs light
for a short time then go out. The following conditions
are possible:

In this case, activating the engineering panel program


can be tried after a fresh reset (service switch position 4)
to determine the address under which the fault lies.
If this attempt fails, the diagnostic. program can be
activated to see if the processor and bus are in order
(chapter 5 initial test),
To this end all other boards can be unplugged, since the
diagnostics for the master board work independantly. The
oth'er boards can then be reconnected in turn. If the
diagnostics give no result, then the only answer is a board
change.

is running. This condition arises if, during the PC section
of the program restart, a fault occurs for it is checked

If the program restart routine has been carried out success-
fully and the system program is running, problems can occur
during the program despite that. In this case the lighting of
a
diodes on the relevant board indicate the fault.

5. Diagnostic programmes (pluggable)


If the tests mentioned so far do%not lead to any result,
then the diagnostic programmes should be plugged in,
It is possible to check the control with the help of this
program even without the machine. It can then be ascertained
whether the hardware of the NC is all-right,

5.1 Diagnostic auxiliary means

In order to carry out a few diagnostic tests, the diagnostic


means are important, 9,~;. short-circuiting of the signals
or looping of signals on the other inputs, A few are the
following:

(Software stand 03)
In order to carry out the diagnostics, the modules of
the system program must be replaced and with the
diagnostic modules exchanged.
From this software-stand onwards, the engineering panel
is integrated in the diagnostics (PROM 1, 2, 41, 42)
and can be activated via NMI-button,

The diagnostic modules are:

Further handling on the modules are not important for the


preparations of diagnostics.
The prescribed diagnostic connectors in section 5.1
can be immediately plugged on the prescribed positions,
through which the NC is completely separated from the machi-
ne, After switching on of the mains, the diagnostic
program starts immediately with the testing of the modules
MS200/MSlOO. Its running can be pursued on the LEDs on
the front side of the module MSlOO,

With a few tests, the progress of the diagnostic sections


can be observed through the blinking of the fault lamps
and display.

All the important actions, whioh must be undertaken


during the running, appear in the clear text on the display
of the operator panel. The test will continue, if these
actions are carried out by the operator.
The running of the diagnostics is, given in the next
pages in the form of flow diagrams and descriptions,

This test would be developed in order to detect sporadic


faults in RAM, since long-time effects can not be detected
with the normal test program.

This test is ment for the support of repairs by the native


companies and the branch establishments, since here more
time is available at disposal as compared to conducting it
before.

In order to activate this test, one MS800 on the sockel X210


on the measuring circuit-board should be replaced. The MS800
on the sockel X209 remains connected, since the maintenance
console (engineering panel) is integrated in these PROMS.

Similarly the maintenance console from general diagnostic


program must be plugged on the master module. No change is
to be undertaken.

Preparation and running of the teat

The long-time test is derived from the existing memory test


with the difference that here a time-loop can be aotivated,

This is important, since the address range is decoded only


from 60000H to 6FFFEH, but the memory range can be switched
over by a range point.
