LL - START-UP CHECKLIST FOR 30XA LIQUID CHILLERS (USE FOR JOB FIL), 1- INTRODUCTION ‘The 30XA Aquaforce units are designed to cool water for the air conditioning of buildings and industial procsses. Prior tothe initial tar-up of the 30XA units the people involved in the on-site installation, start-up, operation, and maintenance of this unit should be thoroughly familiar with these instructions ‘and the specific project data forthe installation site. ‘The 3OXA liquid chillers are designed to provide a very high level of safety during installation, start-up, operation and maintenance, They Will provide safe and reliable service when operated within their application range. ‘This manual provides the necessary information to familiarize ‘yourself with the control system before performing start-up procedures. The procedures in this manual are arranged in the sequence required for machine installation, start-up, operation and maintenance. Always ensure that all required safety measures are followed, including those in this document, such as: wearing protective clothing (gloves, shoes) and safely glasses, using appropriate tools, employing qualified and skilled technicians (electricians, sefrigeration engineers) and following local regulations. 1.1 - Installation safety considerations ‘Access to the unit must he reserved to authorised personnel, {qualified and trained in monitoring and maintenance. The access limitation device must be installed by the customer (e.g. cut- off, enclosure). ‘After the unit has been received, when itis ready to be installed ‘or reinstalled, and before itis started up, it must be inspected for damage. Check thatthe refrigerant circuit(s) is (are) intact, ‘especially that no components or pipes have shifted (e.g. follow. ing a shock). If n douby, carry outa leak tightness check and verify with the manufacturer that the circuit integrity has not bbeen impaired. If damage is detected upon receipt immediately file a claim with the shipping company. Do not remove the skid or the packaging until the unit isin its {final position, These units can be moved with a fork lift ruck, ‘as long as the forks are positioned in the right place and direction on the unit. ‘The units can also be lifted with slings, using only the desig- rated lifting points marked on the unit. ‘These units are not designed to be lifted from above. Use slings with the correet capacity, and always follow the lifting instructions on the certified drawings supplied with the unit, Safety is only guaranteed, f these instructions are carefully followed. If this is not the case, there is a risk of material ‘deterioration and injuries fo personnel. This applies to the relief valve in the water circuit and the relief valve(s) in the refrigerant circuit(s) Ensure that the valves are correctly installed, before ‘operating the unit. In certain cases the relief valves are installed on isolating valves. These valves are factory-supplied lead-sealed in the ‘open position. This system permits isolation and removal of the relief valves for checking and replacing. The relief valves ‘are designed and installed to ensure protection against overpressure caused by fire. The relief valve must only be removed when the fire risk is ‘fully controlled and this isthe responsibility of the operator. Allfactory-installed relief valves ar lead-sealed fo prevent ‘any calibration change. Ifthe relief valves are installed on a change-over manifold, this is equipped with a relief valve on ‘each ofthe two outlets. Only one of the two relief valves is in ‘operation, the other one is isolated. Never leave the change- ‘over vale in the intermediate position, i.e. with both ways ‘open locate the control element in the sip position) Ifa relief vale is removed for checking or replacement please ensure that there is always an active relief valve on each of ‘the change-over valves installed in the nit. If the unit is installed in a room, the safety valves must be connected to discharge pipes. These pipes must be installed in ‘away that ensures that people and property are not exposed to refrigerant leaks. These fluids may be diffused in the air, ‘but far away from any building air intake, or they must De discharged in a quantity that is appropriate fora suitably absorbing environment. Periodic check of the relief valves: See paragraph “Maintenance safety considerations”. Provide a drain in the discharge circuit, close o each relief valve, 1 avoid an accumulation of condensate or rain water. Ensure good ventilation, as accumulation of refrigerant in an ‘enclosed space can displace oxygen and cause asphyxiation ‘or explosions. Inhalation of high concentrations of vapour is harmful and may cause heart irregularities, unconsciousness, or death. Vapour is heavier than air and reduces te amount of oxygen available for breathing. These products cause eye and skin irritation, Decomposition products are hazardous. 1.2 - Equipment and components under pressure See section “8.2 ~ Pressure vessels” om 1.8 - Maintenance safety considerations Engineers working on the electric or reftigeration components ‘must be authorized, tained and fully qualified to do so. All refrigerant circuit repairs must be carried out by a trained person, fully qualified to work on these units. He must have been trained and be familiar with the equipment and the installation. All welding operations must be carried out by qualified special- ists. Any manipulation (opening or closing) of a shut-off valve must be carried out by a qualified and authorised engineer. These procedures must be carried out with the unit shut-down. NOTE: The unit must never be left shut down with the liquid line valve closed, as liquid refrigerant can be trapped between ‘this valve and the expansion device. (This valve is situated on the liquid line before tne fiter drier box.) During any handling, maintenance and service operations the engineers working on the unit must be equipped with ‘safely gloves, glasses, shoes and protective clothing. Never work on a unit that is still energized. Never work on any of the electrical components, until the ‘general power supply to the unit has been cut using the disconnect switches) in the control box(es). If any maintenance operations are carried out on the unit, lock the power supply circuit in the open position ahead of the machine. Uf the work is interrupted, always ensure that all cireuits are still deenergized before resuming the work. ATTENTION: Even if the unit has been switched off, the ‘power circuit remains energized, unless the unit or circuit disconnect switch is open. Refer to the wiring diagram for further details. Atach appropriate safety labels. Operating checks: During the life-time of the system, inspection and tests must be carried out in accordance with ‘national regulations. ‘The information on operating inspections given in annex C of standard EN278-2 can be used if no similar criteria exist in the national regulations. While working in the fan area, especially when grilles or casings are removed, disconnect the Jan power supply (o Prevent their automatic restart. Safety device checks (annex C6 EN378-2): The safety ‘vices must he checked onsite once a year for safety devices (high-pressure switehes) and every five years for external overpressure devices (pressure relief valve). ‘Check manual “30XA Pro-Dialog Control” for a detailed explanation of the high-pressure switch test method. ‘At least once a year thorouglily inspect the protection devices (valves). Ifthe machine operates in a corrosive environment, inspect the protection devices more frequently. Regularly carry out leak tests and immediately repair any leaks. Ensure regularly that the vibration levels remain acceptable ‘and close to those atthe initial unit start-up. Before opening a refrigerant circuit, purge and consult the pressure gauges. Change the refrigerant when there are equipment failures, {folloving a procedure such as the one described in NFE 29- 798 or carry out a refrigerant analysis ina specialist laboratory. lug all openings whenever the refrigerant circuits opened ‘Jor up to one day. For longer openings place a nitrogen charge in the circuit 1.4 Repair safety considerations All installation parts must be maintained by the personnel in charge, in order to avoid material deterioration and injuries to people. Faults and leaks must be repaired immediately. The authorized technician must have the responsibility to repair the fault immediately. Each time repairs have been carried out to the unit, the operation of the safety devices must be re-checked. Comply with the regutations and recommendations in unit and HVAC installation safety standards, such as: EN 378, ISO 5149, etc. fa leak occurs or if the vefvigerant becomes contaminated (e.g. by a short circuit in a motor) remove the complete charge using a recovery tnt and store the refrigerant in mobile containers. Repair the leak detected and recharge the circuit with the otal R134a charge, as indicated on the unit name plate. Certain parts of the circuit can be isolated. The compressors operating with this refrigerant type are lubricated with a synthetic polyolester oil, Do not use oxygen to purge lines or o pressurize a machine Jor any purpose. Oxygen gas reacts violently with oil, grease, ‘and other common substances. Never exceed the specified maximum operating pressures. Verify the allowable maximum high- and low-side fest pressures by checking the instructions in this manual and the pressures ‘given on the unit name plate. Do not use air for leak testing. Use only refrigerant or dry nitrogen. Do not unweld or flamecuit the refrigerant lines or any refri- ‘gerant circuit component until all refrigerant (liquid and vapour) has been removed from chiller. Traces of vapour should be displaced with dry air nitrogen. Refrigerant in ‘contact with an open flame produces toxic gases. The necessary proteetion equipment must be available, and appropriate fire extinguishers for the system and the refrige- rant type used must be within easy reach. Do not siphon refrigerant. Avoid spilling liquid refrigerant on skin or splashing it into ‘the eyes. Use safety goggles. Wash any spills from the skin with soap and water. If liquid refrigerant enters the eyes, immediately and abundantly flush the eyes with water and consult a doctor. Never apply an open flame or live steam to a refrigerant container. If necessary, replace the device. Do not install safety valves in series or backwards. ATTENTION: No part of the unit must use feet, racks or ‘supports during operation. Periodically monitor and repair or if necessary replace any component or piping that shows signs of damage. The refrigerant lines can break under the weight and release refrigerant, causing personal injury. Do not climb on a machine. Use a platform, or staging to work at higher levels. Use mechanical lifting equipment (crane, hoist, winch, etc.) {lift or move keavy components. For lighter components, use lifting equipment when there isa risk of slipping or losing ‘your balance. Use only original replacement parts for any repair or compo- nent replacement. Consult the list of replacement parts that corresponds to the specification of the original equipment. Do not drain water circuits containing industrial brines, without informing the technical service department atthe installation site or a competent body frst Close the entering and leaving water shutoff valves and purge the unit water cireuit, before working on the components in- stalled on the circu (sreen filter, pump, water flow switch, ete.) Do not loosen the water box bolts until the water boxes have been completely drained. The pump can be started in particular operating conditions when the evaporator heater is active, See section 5.13 for the particular evaporator pump control for the follower unit (masterslave assembly). ‘This function controls the unit compressor capacity reduction. {Ef there is an alarm ora demand to stop it forces the compressors, to a capacity of 30% and waits forthe slide valve to position itself correctly. The Waiting time depends on the currents ‘measured and on the compressor type. IF two pumps are controlled and the reversing function has been selected (see User 1 configuration), the contral tries to limit the pump ran time delta to the configured pump change-over delay. If this delay has elapsed, the pump reversing function is activated, when the unit is running. During the reversing function both pumps nun together for two seconds. ‘This stop sequence is not followed, if a water heat exchanger frost protection or low suction temperature alarm exists. Once the cireuit capacity has reached 30%, a pumpdown session is started to protect the evaporator against frost, based on the outside temperature. Starting the pump periodically for few seconds increases the life-time of the pump bearings and the tightness of the pump seal. 5.3 - Evaporator water pump control ‘The unit can control one or two evaporator water pumps. “The evaporator water pump is turned on when this option configured (sce User Config sub-menu} and when the unit is in one of the on modes described above or in delay mode. ‘Since the minimum value for the delay at start-up is I minute (Configurable between I and 15 minutes), the pump will run for atleast one minute before the first compressor starts. The pump is kept running for 20 seconds after the unit goes to stop mode. 16 5.4 - Water flow switch ‘The new controller is configurable, The configuration depends, ‘on the unit size and is made atthe start-up. Ifthe measured flow rate in the water loop is lower than the configured flow rate, an alarm condition shuts off the unit. 6.6 - Control point ‘The control point represents the water temperature thatthe ‘unit must produce, The outlec water is controlled by default, but the inlet water can also be controlled (requires a Service ‘configuration modification). The demand limit value in night mode is selectable if the value is below the selected limit, A limit value of 100% means that the unit can use all ‘capacity stages. 8.7 - Current limitation ‘This function is used via the demand limit function, if current imitation ig selected in the menu Config => User. ‘This Function will be disabled ifthe unit operates in master! slave mode, if itis controlled by a System Manager or ifthe night mode is active. (Current limitation procedure: If this function is active, the control calculates the sum of the compressor currents to obtain the total compressor current. If this value exceeds the defined limit, the control commands a reduction of the compressor load, until itis below the limit again, Before loading a capacity stage, the control estimates the Future compressor current total and ensures that it does not ‘exceed the limi ‘The current limit isthe product of the two parameters below: ‘+ The current that corresponds to 100% capacity (CURR, FUL in the menu Config => User). + The active limit determined either by contact 3 or by the CCN network (DEM_LIMD, displayed in the table 5.8 - Night mode ‘The night period is defined (see ment Config => User) by a start time and an end time that are the same for each day of the week, During the night period the number of fans operating ccan be reduced, ifthe current operating conditions permit this. ‘Moreover the unit capacity may be limited (but a minimum capacity value can be configured). 18 5.9 - Capacity control ‘This function adjusts the capacity using the compressor slide valve to keep the heat exchanger water temperature at its setpoint. The control system continuously takes account of the temperature error with respect tothe setpoint, as well asthe rate of change in this error and the difference between entering and leaving Water temperatures, in order to determine the ‘optimum moment at which to add or withdraw capacity. In addition, the high pressure or low pressure unloading functions can also affect the temperature control accuracy. ‘Compressors are started and stopped in a sequence designed to equalise the nomber of star-ups (value weighted by their operating time). 5.10 - Head pressure control ‘The head pressure is controlled by a maximum of ten fans in ‘each circuit, and one of these in each circuit may have variable speed. The head pressure is independently contrlled by each circuit, based on the saturated condensing temperature value. Its not necessary to re-enter the head pressure setpoint, as the control constantly adjusts the setpoint to ensbre optimal performance and short-circuit protection of the fans. 5.11 - Determining the lead circuit ‘This function controls the start/stop sequence of the three refrigerant circuits called A, B and C. The circuit authorised to start first is the lead circuit. Two methods can be configured by Ahe user in the menu Config => User. “Auto mode: the control system determines the lead circuit to equalise the operating time of cach circuit (value ‘weighted by the numberof start-ups of each circuit). This ‘way the circuit with the Teast operating hours always stats first Circuit A, B or C as lead circuit the circuit selected is always the leader. Its the frst to start and the last to stop. 5.12 Circuit loading sequence ‘This function determines in which order the capacity in each circuit must be modified. Itis controlled by starting and stopping the compressors and using the slide valve. “There are two sequence types that can be configured by the user via CCN or via the user interface: ~ Balanced circuit loading: the contro! tries to maintain an identical loading Value forall circuits, whether the unit is loaded or unloaded. ~ Loading with priority given to one cireuit: the control fully loads the lead circuit, before staring the other circuits. I the load decreases, the ag circuits ate unloaded first. ‘Staged loading by circuit wil be selected if one of these. configurations occurs = one cirouitis shut down due to a breakdown, = one circuits in capacity override mode, = the other circuits are shut down or fully charged. ‘To find out more about the capacity loading and unloading sequence, see section 7 “Capacity loading sequence =e 5.13 - Master/slave assembly ‘Two Pro-Dislog units can be linked to produce a masteislave assembly. The two machines are interconnected over the CCN bus, All parameters required for the master/slave function must be configured through the menu config => MST_SLV. If the beat exchanger leaving water temperature is controlled, master/ slave operation requires the connection of a temperature probe, fon the common manifold. ‘This prabe is not required, if the entering water temperature is controlled, or ifthe installation isa series type system (the ‘water inlet is via the slave unit and the water outlet to be controlled is that of the master unit). "The master/slave assembly can operate With constant or variable flow. In the case of variable flow each machine must control its ‘own water pump and automatically shut down the pump, ifthe ‘cooling capacity is zero. For constant flow operation the pumps for each unit are continuously operating, if the system is ‘operating. The master unit can contral a common pump that will be activated, when the system is started. In this case the slave unit pump is nat used. All control commands to the maste/slave assembly (starvstop, setpoint, heating/cooling operation, load shedding, cte.) are hhandled by the unit which is configured as the master, and must therefore only be applied to the master unit. They will be transmitted automatically to the slave unit. The master unit ccan be controlled locally, remotely or by CCN commands. "Therefore to start up the assembly, simply validate the Master ‘operating type (Master mode) on the master unit. Ifthe Master hhas been configured for remote control then use the remote voltsfree contacts for unit start/stop. The slave unit must stay in CCN operating type continuously. To stop the master/slave assembly, select Local Off (Local-off) on the master unit or use the remote volt-free contacts if the unit has been configured for remote control (One of the functions of the master unit (depending on its confi= guration) may be the designation, whether the master or slave isto be the lead machine or the follower. The roles of lead ‘machine and follower will be reversed when the difference in running hours betiveen the two units exceeds a configurable ‘value, ensuring thatthe running times of the two units are autontatically equalised. The changeover between lead machine and follower may take place when the assembly is started up, or even whilst running. The running time balancing function is not active if it has not been configured: in this case the lead machine is always the master unit. ‘The lead machine will always be started frst. When the lead ‘machine is a its full available capacity, star-up delay (con- figurable) is inivalised on the follower. When this delay has expired, and ifthe error on the control point is greater than 1.7K, the follower unit is authorised to star and the pump is activated. The follower will sutomatically use the master ‘unit active setpoint, The lead machine will be held atits full available capacity for as long as the active capacity on the follower is not zero. When the follower unit receives a com- ‘mand to stop, its evaporator water pump is tumed off with 20 seconds delay. Tn the event of a communication fault between the two units, ‘each shall return to an autonomous operating mode until the fault is cleared. If Une master units halted due to an alarm, the slave unit is authorised to start without prior conditions. 5.14 - Optional heat reclaim module ‘This option requires the installation of an additional NRCP2. type board. ‘This board allows control of: = Aheat reclaim condenser pump, = Abeat reclaim condenser heater, = Two motorised valves (o shut off the air condenser (one for each circuit), + Twosolenoid drain valves for the air condenser (one for cach circuit), = Two motorised valves to shut off the water condenser (one for each circuit), ‘Two solenoid drain valves for the Water condenser (one for each circuit). ‘Selecting the heat reclaim mode can be done with either the local interface or remotely with the (recl_sw) contact or by cn. ‘The heat reclaim function is active when: the heat reclaim entering water temperature is lower than the heat reclaim setpoint, minus half of the heat reclaim dead band, "The heat reclaim function is not active when: the heat reclaim centering water temperature is higher than the heat reclaim setpoint, plus half of the heat reclaim dead band. In the dead band the function remains inits active mode. The default value of the dead band is 4.4°C, This value can be ‘modified by Cartier Service. ‘Changeover procedure from cooling mode to heat reclaim mode: = Start-up of the condenser pump ~ Verification ofthe condenser flow switch control contact. Lf this remains open after one minute af condenser pump ‘operation, the circuit remains in cooling mode and an alarm will be activated. ~ As soon as the saturated condensing temperature reaches 30°C, the pumpdown sequence is activated. = Purmpdown: opening of the water condenser water inlet valve and closing ofthe air condenser air valves 3 seconds later (Attention: The motorised valves take about 90 seconds to reach their stop.) ~ After two minutes the heat reclaim function is effective 18 - Water condenser pump contro! ‘This control only applies to units equipped with the heat reclaim module option Pump start-up procedure: If eat reclaim has been selected, and the reclaim temperature ‘corresponds to the demand, the delay between two heat reclaim sessions has passed and the two circuits have not failed during ‘the last change-over in the heat reclaim mode, the purmp is started up after the compressor has started, 19 5.16 - Energy management option ‘This option requires the installation of an additional NRCF2 type board. This boant permits access to the following functions: = Reset via 4-20 mA contro: see section 5.5.2. = Tee storage contac: if ice storage control has been ‘configured (menu Config => User), this contact permits, activation of the ice storage setpoint. = User safety loop input this contact is used for the customer safety loops that require a unit shut-down if itis closed. ~ Occupation control override contact: if this contact is closed, the unit enters the occupied mode. = Demand limit setpoint contact and output: see sections 364 and 5.6. 5.17 - Evaporator heater option ‘This option requires an additional 8xDO type board. It permits control of four shut-off valves (two per cireuit) and an evapora- {or heater that allows protection of the evaporator against frost, ‘when the unit has shut down. One or two thermistors permit control ofthe correct heater operation 5.18 - Black box function ‘The Pro-Dialog contrl registers the values of several predefined variables every 5 seconds. If an operation alarm appears, the ‘control saves a data set of 80 registrations (75 preceding the alarm and 5 following it), for a duration of 7 minutes of unit operation, ach registration is associated with a time schedule defined in hours, minutes and seconds, The control ean store a maximum, of six data sets in the memory. They can be recovered by a Cartier service technichian, using a winDCT tool that permits recovery and later removal of the data sets from the unit 6 - DIAGNOSTICS - TROUBLESHOOTING 6.1- General ‘The Pro-Dialog control system has many fault tracing aid functions, The local interface and its various menus give access toall unit operating conditions, If an operating fault is detected, ‘an alarm is activated and an alarm description is stored in the ‘Alarm menu. 62+ isplaying alarms ‘The alarm LED on the interface (see section 4.1) gives an immediate display of the unit status. = Aflashing LED shows that the unit is operating but there isan alarm. + Asteady LED shows that the unit has been shut down duc toa fault. ‘The ALAM_CUR table in the Alarms mena (see section 4.4.3) ‘on the main interface displays up to 10 fault codes that are active om the unit (incase of a total disconnection from the slave boards). 6.3 - Resetting alarms ‘When the cause of the alarm has been corrected the alarm can) bbe reset, depending on the type, either automatically on return {fo normal, or manually whea action has been taken on the unt ‘Alarms can be reset even ifthe unit is running. ‘This means that an alarm can be reset without stopping the ‘machine.
