2.1 Safety Precautions when Working on


High-Voltage System
High Voltage Poses Life-Threatening Risk
The high-voltage system is under high voltage. Electrocution can
cause death or severe bodily injury.
Persons with electronic/medical life- and health-support devi
ces carried in or on the body may not perform any procedures
on the high-voltage system. Life- and health-support devices,
for example, are pain killer pumps, implanted defibrillators,

There Is a Risk of Injury from Unintended Engine Start.


On electronic and hybrid vehicles an active ready mode is difficult
to identify. Risk of pinching and pulling parts of the body.
Switch the ignition off.
Place the ignition key outside of the vehicle interior.

Risk of Damaging the High-Voltage Cables.


Misuse can damage the insulation of high-voltage cables or high-
voltage connectors.
Never support objects on the high-voltage cables and the high-
voltage connectors.
Never support tools on the high-voltage cables and the high-
voltage connectors.
Never sharply bend or kink the high-voltage cables.
Pay attention to the coding when connecting the high-voltage
connectors.

High-Voltage Components

Perform a visual inspection of the high-voltage components


and the high-voltage cables.
Never use tools that are for cutting, deformed, or sharp edged.
Never use welding, soldering, thermal adhesive or hot air.

2.3 Safety Precautions when Working on

When engine is running, an exhaust extracting system


must always be connected to the exhaust system.

Disconnect the connectors before working near the fan
shroud.

To Prevent Personal Injury, Damage or Destruction of Electrical


and Electronic Components, Observe the Following:
Only connect and disconnect test equipment when the ignition
is off.

Caution

Risk of destroying electronic components when disconnecting


the battery.
Follow the steps when disconnecting the battery.
Always turn off the ignition before disconnecting the bat
tery.

2.4 Safety Precautions when Working on


Vehicles with Start/Stop System
There Is a Risk of Injury from Unintended Engine Start.
The engine can start unexpectedly when the Start/Stop System
is activated on the vehicle. A message in the instrument cluster
indicates whether the Start/Stop System is activated.
Deactivate the Start/Stop System: switch off the ignition.

If the front passenger airbag activates during an accident unse

2.6 Safety Precautions when Tow Starting


and Towing

Caution

Risk of destroying the transmission.


If the vehicle needs to be towed, make sure the selector
lever is in N or the parking lock must be emergency re
leased. Refer to
1.3 Gearshift Mechanism, Checking, page 22 .
The vehicle may not be towed farther than 50 km and not
faster than 50 km/h.

The engine cannot be tow-started, for example, if the battery is


too weak or if the starter generator is not working.

2.7 Safety Precautions when Working on


Subframe
Note the following Whenever Working on the Subframe:

Caution

Risk of damaging the suspension components.


Do not rest the vehicle on its wheels if the subframe
mount, the steering gear or the subframe crossbrace are
not installed correctly.
Supporting the vehicle on the subframe or the subframe
crossbrace, (for example, by a floor jack or similar device)
is not perwithted.

Thoroughly clean the connection points and the surrounding
area before loosening.
Clean the transmission and transmission components using
Cleaning Solution - D 009 401 04- .
Use lint-free cloths when cleaning, for example, the X70 /
cloth made by Kimberly-Clark Professional.
Seal all open lines and connections immediately with clean
plugs or caps from the -VAS6122- .
Place the removed parts on a clean surface and cover them.
Use foil or lint-free cloths.
Carefully cover or seal opened components if the repair will
not be done immediately.
Only install clean parts: remove the replacement parts from
their packaging just before installing them.
Protect the disconnected connectors from dirt and moisture
and only connect when they are dry.

3.2 General Information


Transmission
The 8-speed automatic transmission 0D7 is equipped with
eight hydraulically activated forward gears. When the torque
converter lock-up clutch is closed, these forward gears be
come manually driven gears through bypassing the torque
converter slip.
A special feature of the 0D7 transmission is the position of the
front final drive (front axle differential with flange shafts) in front
of the torque converter. This way an even distribution of the
weight between the front and rear axles is attained.

Mechatronic
The Mechatronic combines the following components as a com
plete synchronized unit:
Transmission Control Module - J217- hydraulic control
the sensors and actuators
The Mechatronic unit is installed in the transmission in the area
of the ATF pan.
Transmission Control Module - J217-
The control module is a component of the Mechatronic in the
transmission.

Determining the driving situation and driving resistance depend


ent shift point occurs automatically.
Advantages:
Shifting depending on fuel consumption
Maximum engine output is always available
Individual adaptation of shift points in all driving situations
Gear shift points are infinitely variable
Shift Point Changes on Inclines and Declines
When driving on inclines or declines, gears are automatically se
lected using additional gear change maps. The selection is based
on accelerator pedal position and the vehicle speed.
The gear change map for extreme uphill stretches is matched
to engine output.
The gear change map for extreme downhill stretches is match
ed to the braking effect of the engine.
By selecting a gear directly using tiptronic, the driver can use
the engine braking effect with a specific gear engaged, for ex
ample when driving downhill with a trailer.
Selector Mechanism
Under the shift-by-wire operating/shift concept, there is no
longer a mechanical connection between the selector lever
and the transmission. Shift-by-wire also means "electric
shift".
The driver is in control without a mechanical fall back.
The selector lever does not move into shift gate for each se
lected driving gear as before, but rather it always returns to the
starting position (neutral position) similar to a joystick. This
means the selector lever position and transmission position
selected do not match like before.
The parking lock is electronically operated. In the case of an
error a mechanical parking lock emergency release makes it
possible to move the vehicle. Refer to
1.3 Gearshift Mechanism, Checking, page 22 .

Transmission
Follow the rules for clean working conditions when working on
the transmission. Refer to
3.1 Guidelines for Clean Working Conditions, page 5 .
Do not run the engine or tow the vehicle when the center dif
ferential housing is removed or when there is no ATF.
Check the fluid levels after installation and fill if necessary:

It is necessary to check the parking lock emergency release
after performing any work on it or after removing and installing

O-Rings, Gaskets and Seals
O-rings, gaskets and seals must always be replaced.
After removing the seals, examine the contact surface on the
housing or shaft for burrs resulting from removal or for other
signs of damage.
Thoroughly clean the housing separating surfaces before as
sembling.
To install, thinly coat gaskets along outer circumference and
on sealing lip with ATF.
Coat the O-rings with ATF before inserting to prevent crushing
rings during assembly.
Use only ATF in the ATF area. Other lubricants cause mal
functions in the hydraulic transmission control.
The open side of the gaskets point toward the fluid to be sealed
in.
When installing the new shaft seal, make sure the sealing lip
does not run on the same point as the sealing lip from the old

Bolts and Nuts
Loosen the bolts opposite the tightening sequence.
Nuts and bolts which secure covers and housings should be
tightened in steps according to the specified tightening se
quence or method.
Bolts or nuts for securing covers and housings should be loos
ened and tightened diagonally in stages if no tightening se
quence is specified.
Replace the self-locking nuts and bolts.

Use a wire brush to clean the threads of the bolts that were
installed with locking fluid. Then insert the bolts with Locking
Fluid - AMV 185 101 A1- .
Threaded holes used for self-locking bolts or bolts coated with
locking fluid must be cleaned, for example with a thread tap.
Otherwise there is the risk that the bolts could break off the
next time they are removed.
The tightening specifications given apply to unoiled bolts and
nuts.

Insert bearing with axle oil or ATF, depending on the compo
nent location.
Do not interchange the outer or inner races of bearings of the
same size.
Always replace the tapered roller bearings on one shaft to
gether and use new bearings from a single manufacturer.
Shims
Measure the shims at several locations with a micrometer.
Different shim thicknesses make it possible to select the re
quired thickness precisely. Install two shims if necessary.
Check for burrs or damage. Only install flawless shims.

3.4 Contact Corrosion


Contact corrosion can occur if inadequate fasteners (bolts, nuts,
washers, etc.) are used.
For this reason, only fasteners with a special surface coating may
be installed.
Furthermore, only rubber/plastic parts and adhesive made of
electrically non-conductive materials are used.
If there are doubts about whether parts can be used or not, use
new parts. Refer to the Parts Catalog.

Original replacement parts are recommended because they
have been tested.

neath as shown.
Turn the -T40176- upward.
Remove the torque converter without tilting from the input
shaft at the same time pay attention to the vent line.
Set the torque converter down carefully, for example on the
workbench.

Replace the O-ring -arrow- on the input shaft.
Check the torque converter. Refer to

Check the seal for the torque converter for damage or leaks.
If required, replace. Refer to

16 .

Coat the input shaft -3- thin with Grease for Clutch Plate
Splines - G 000 100- .
Secure the -T40176- on the torque converter -1- with the nut
-2-.
Push the torque converter carefully all the way onto the input
shaft without tilting it using the -T40176- .
Using light pressure, turn the torque converter toward the in
side until the its splines engage into the input hub for the ATF
pump and the torque converter noticeably slides toward the
inside.

Caution

Risk of damaging the drive hub on the ATF pump by installing


the torque converter incorrectly.
Check the position of the torque converter.

If the torque converter is installed correctly, the dimension -a- be


tween the surface of the securing eyes and the surface of the
torque converter bell housing will be the following values:
Dimension -a- = minimum 30 mm
If the torque converter was not completely replaced, the dimen
sion is approximately 18 mm.

Caution

If the converter is not properly installed, the drive lugs on the


converter and the ATF pump will be severely damaged when
the transmission is attached to the engine.

Note the following points when installing the transmission.

Before and during fastening the Three-Phase Current Drive -
VX54- /transmission flange bolts, check that the torque con
verter can still be turned behind the drive motor. If the torque
converter cannot be turned, it must be assumed that it has not
been inserted properly and that the coupling plate of the torque
converter or the ATF pump will be destroyed during final tight
ening of the bolts.

Remove the -T40176- from the torque converter.

If the ATF becomes dirty due to shavings or during a major trans
mission overhaul, then the torque converter must be drained.
Place the torque converter as shown on two wooden blocks.
Extract the ATF from the torque converter using the -
SMN372500- .

Before working with the engine running, move the trans
mission into P and pull the parking brake button to acti
vate the electro-mechanical parking brake.

Engage the N position. Then without pressing the release
button -2- and brake, select the selector lever position D.
It must be possible.

speed less than 3 km/h.
Engage the selector lever position N for at least one second,
do not press the foot brake and press the release button -2-.
Positions R and D must not be engaged.

Turn off the engine.
The selector lever position P must automatically be engaged.

Ignition switched on and the electric drive in Ready mode or
the engine running, selector lever in position N, vehicle sta
tionary.
Turn off the engine and open the driver door.
The following message must be shown in the instrument clus
ter: Before leaving engage P, otherwise the vehicle can roll.
Additionally there is a warning tone.

1.4 Emergency Release from P


It is necessary to check the parking lock emergency release
after performing any work on it or after removing and installing
the transmission.

Releasing

Pull the parking brake button to activate the electro-me
chanical parking brake.

Remove the driver side floor mat.


Remove the cover -1- for the emergency release in direction
of -arrows-.

Remove the release tool -1- from the vehicle tool kit.
Insert the release tool in the mount -2- for the emergency re
lease as shown.
The release tool is transverse to the direction of travel.
Turn the release tool 90 in direction of -arrow A-, at the same
time push downward in direction of -arrow B- until it engages.
The parking lock is released.
When the parking lock is emergency released, the N mode
is displayed in the instrument cluster.
Additionally the following message is shown in the instrument
cluster: Danger of rolling away! P not possible. Set the parking
brake.
Resetting the Release
To lock the parking lock remove the release tool upward from
the emergency release mount.

Installing
Install in the reverse order of removal while noting the following:
Carefully guide the rear emergency release cable -1- through
the hole in the center tunnel and tighten the nuts -arrows-.
Pay attention to the tightening specification otherwise the stud
bolts will break off.

Install the grommet -2- in the hole in the center tunnel.


The sealing lip on the grommet must seal the hole in the center
tunnel all the way around.
Engage the emergency release cable on the bracket -1-.

Attach the rear emergency release cable -2- to the front emer
gency release cable -1- from the top in direction of -arrow A-
Install the sleeve -3- until it engages in direction of -arrow B-
and then check it for secure fit.

Remove the spring pin -2- on the shaft for the parking lock
emergency release lever using a pin punch -1-.
The tension on the return spring is reduced when the parking
lock emergency release lever is removed.

Remove the lever -1- for the parking lock emergency release
with the shaft in direction of -arrow-.
Remove the seal with a small screwdriver.
Apply ATF to the outer edge and the space between the seal
ing lips of the new seal.
Installation position: open side of the seal faces the transmis
sion.

Mount the seal on the transmission housing and push it in all


the way using a suitable socket in direction of -arrow-.

Install the parking lock emergency release lever and shaft and
attach the return spring to the stop lever and to the transmis
sion housing -arrows-.

Counterhold the crankshaft to loosen the bolts for the torque


converter with the - T40263- and -T40314- .

Caution

Risk of destroying the engine from the camshaft timing chain


skipping.
Turn the crankshaft only in the direction of engine rotation.

Turn the crankshaft an additional 60 turn in the direction of


engine rotation -arrow-.

Remove the six bolts -arrow- for the torque converter from the
Three-Phase Current Drive - VX54- .
Use the magnet adapter or TORX magnet socket, the bolts
must not fall in the transmission housing.

Place the - VAS281001- under the transmission.

Note

To prevent damage to the driveshaft heat shield, place a suitable

Always discharge the static electricity before working
with connectors. Do this by touching a groanded object,

Do not touch connector terminals in the transmission con
nector with hands.

Turn the twist lock counter-clockwise in direction of -arrow-


and disconnect the connector -1- for the transmission.

Disconnect the connector -2- from the transmission and free


up the wire.

Caution

Danger of leaks in the transmission fluid pan.


The -T40173- must not be set on the transmission fluid
pan.

Prepare the -VAS6931- with the -T40173- and place from be

Use the magnet adapter or TORX magnet socket, the bolts
must not fall in the transmission housing.

Remove the accessible bolts -1 and 4- and -8 to 12- from


above that connect the transmission to the Three-Phase Cur
rent Drive - VX54- .
Support the engine in the installation position. Refer to En

Procedure
Replace bolts that were tightened with an additional turn after
removing them.
Replace self-locking nuts and bolts, O-rings, sealing rings and
seals after removal.
Secure all hose connections with hose clamps. Refer to the
Parts Catalog.
Connecting elements for all wires must be the same type as
those equipped by the factory. Refer to the Parts Catalog.

10 bar (145.03 psi)). Refer to page 66 .
When installing a replacement transmission, install the trans
mission support and the transmission mount on the new trans
mission. Refer to

Remove the protective pipe -2- from the transmission housing.
Place the new seal -1- on the protective pipe.
Push the protective pipe in the transmission housing all the
way in direction of -arrow-.

Note

When installing the transmission the protective pipe must not


be removed because the gasket will be removed from the cor
rect installation position.
The installation position can be marked -arrow- for checking.

Mount the transmission onto the -T40173- and secure it using


the tension strap -arrow- from the engine and transmission as
shown.

Caution

Installing the torque converter incorrectly can cause damage


to the ATF pump drive plate.
Check the installed dimension of the torque converter.

The following preparations must be made before connecting


the Three-Phase Current Drive - VX54- and transmission:
Turn the torque converter -2- so that the hole -arrow- near the
X mark- 1- is visible as shown in the upper opening in the
transmission housing.
Tip:
There is only one X mark on the circumference; rotate the torque
converter as needed.

Check if that the alignment sleeves -A- for centering the Three-
Phase Current Drive - VX54- and transmission are inserted in
the cylinder block.
Guide the transmission in the body push the new seal for the
transmission/ Three-Phase Current Drive - VX54- on the align
ment sleeves.

Release the retainers in direction of -arrows A- and slide the


sleeve -1- on the emergency release cable in the direction of
-arrow B-.
Disengage the rear emergency release cable from the front
emergency release cable in direction of -arrow C-.

Mount the -T10337- on the -VAS6931- and attach it under the


transmission.

and Particulate Sensor - G784- to the front exhaust pipe.

Remove the bolts -arrows- and loosen the nuts -1- for the tun
nel crossmember.

the -VAS6931- .
Dimension -a- = maximum 25 mm.

Remove the bolt -2- and free up the emergency release cable

Remove the bolts -arrows- for the high-voltage cable bracket
-1-.
Remove the nuts completely and the tunnel crossmember.
Installing
Install in the reverse order of removal while noting the following:

Bleed Pipe Length, Measuring on -VAS6262A- and Shortening if


Necessary
The pipe must be shorted to dimension -a- so that the bleed pipe
on the adapter for the Oil Filler -VAS6262A- does not touch the
bottom on some containers.
Dimension -a- = 210 mm

Note

Dimension -a- is measured starting from the shaft (the green sur
face in the magnified area) on the adapter for the -VAS6262A- .

Mark the dimension on the bleed pipe and shorten it using the
-VAS6056/2- .

Place a clean cloth under the separating point to catch the
escaping coolant.
Loosen the hose clamps -2 and 3- and then disconnect and
remove the coolant hoses with -3094- .
Remove the bolts -arrows- and remove the ATF cooler.
Installing
Install in the reverse order of removal while noting the following:
Secure all hose connections with hose clamps. Refer to the
Parts Catalog.
Connect the ATF line all the way and secure using the clips.
Any leaking ATF lines must be replaced.
Replace bent or stretched clips.
The clips must be secure.
Check the ATF level. Refer to

Remove all the plugs on the ATF lines and on the trans
mission that were installed during removal.
The ATF cooling function will not work and the transmis
sion will be damaged if the plugs are forgotten.

Clean
Follow the guidelines for clean working conditions. Refer to
3.1 Guidelines for Clean Working Conditions, page 5 .
Before installing a replacement transmission, always clean out
the ATF cooler and ATF lines using compressed air (maximum
10 bar (145.03 psi)).
Place the -SMN372500- under the transmission.

Note

If extremely dirty ATF flows out when cleaning using compressed


air, flush the ATF cooler and lines using clean ATF.

Test Conditions
The transmission must not be emergency running
Move the vehicle onto a 4-column workshop hoist or over a
work pit so it is completely level.
The parking brake button is pressed to activate the electro-
mechanical parking brake.
Exhaust hose/hoses of an exhaust extraction system connec
ted.
The A/C system and the heater are off.
Vehicle Diagnostic Tester is connected.
The ATF temperature must not be higher than 30 C (86 F)
at the beginning of the test. If the temperature is higher, let the
transmission cool down first.
Determine the ATF Temperature
Read the ATF temperature on the Vehicle Diagnostic Tester .
The ATF level will vary depending on the temperature of the
ATF.
It is possible to overfill the ATF if the level is checked when the
temperature is too low.
It is possible to underfill the ATF if the level is checked when
the temperature is too high.
Both overfilling and underfilling impair the function of the trans
mission.
Connect the Vehicle Diagnostic Tester .
Switch the ignition on.
Select Guided Functions .
Select individual test button and select the following

Check the ATF temperature.
Specified value: not higher than 30 C (86 F).
ATF Level, Checking and Correcting
The ATF level is checked at the ATF check and fill hole.
The ATF level is correct if a small amount of fluid drips out of
the ATF check and fill hole (this is normal as the fluid expands
as it heats up) at an ATF temperature up to 40 C (104 F).
Replace the plug for the ATF check and fill hole.

Caution

Risk of damaging the transmission.


Only use the ATF available as a replacement part for the
automatic transmission 0D7.
Using other fluids can cause malfunctions or transmission
failure.
Note the allocation. Refer to the Parts Catalog.
The ATF filler adapter must be clean. Do not mix the ATF
with any other ATF types.

Secure the ATF container with the -VAS6262A- on the vehicle


as high as possible; for the correct ATF specification. Refer to
the Parts Catalog.

Start the engine in P position.
Switch off ESP.
To fill the torque converter hold the engine in P position for
30 seconds at 2000 RPM.
At idle speed with the brake pressed switch between P and
D/S positions and hold each position for 10 seconds.
Move the selector lever into P.
Run the engine at idle.
Place the -SMN372500- under the transmission.

the ATF has reached 40 C (104 F), then top off the ATF.

The ATF check and fill hole must be sealed off again before
the ATF reaches 40 (104 F).
Tighten the new plug for the ATF check and fill hole. The ATF
level test is now completed.

ATF, Filling
If no ATF leaks out of the ATF check and fill hole -arrow B- before
the ATF reaches 40 C (104 F) :
At 45 C (113 F) the ATF inspection plug must be installed
again. Let the transmission cool down and check again.

Remove the bolts in the sequence -3 to 1-.
Remove the Transmission Fluid Auxiliary Hydraulic Pump 1 -
V475- -4- from the transmission housing.

Installing
Connect the connectors -2 and 3- for the wire -1- correctly in
the transmission housing.

Carefully and without any aids, replace the O-ring on the


Transmission Fluid Auxiliary Hydraulic Pump 1 - V475- .
The Transmission Fluid Auxiliary Hydraulic Pump 1 - V475- be
replaced if the O-ring seat is damaged or scratched.
Insert the Transmission Fluid Auxiliary Hydraulic Pump 1 -
V475- -4- with a new O-ring.
Tighten the bolt in the following sequence -1 to 3-.
Connect the connector -B- to the Transmission Fluid Auxiliary
Hydraulic Pump 1 - V475- -A-.

Note

Make sure the connector locks and is secure.

Install the transmission fluid pan. Refer to


1.4 Transmission Fluid Pan, Removing and Installing,
page 84 .
Fill the ATF. Refer to

Disconnect the connectors -2 and 3- from the transmission


housing.
Remove the bolts -arrows-, and remove the connector -4- from
the transmission housing -5- and remove the wiring harness.

sion Fluid Auxiliary Hydraulic Pump 1 - V475- with the lock
washer -1-.
Connect the connector -2-.

Turn the connector housing -2- counter-clockwise in direction

Tip:
For better accessibility position the lever -3- for the parking lock
in vertical position and secure it in this position with a cable tie
-arrow-. The slider -1- can then engage easier into the claw -2- of
the emergency release

Caution

Risk of causing damage to the Mechatronic.


Only the bolts with a T40 TORX bolt head may be loos
ened.
If other bolts are loosened, this may impair the function of
the Mechatronic unit or it may come apart.

Remove the bolts in the sequence -19 to 2-.

Note

Do not remove the bolt -1- yet.

Install the four -T40199- in the threaded holes


-5, 7, 12 and 14- hand-tight.
Remove the bolt -1-.
Remove the Mechatronic.

Caution

Danger of damaging the sensor on the back side of the Me


chatronic.
Lay the Mechatronic with the bolt head side facing down
only.

Installing
Always replace the Mechatronic unit if it is dirty or defective.
When installing use the complete repair kit.
Install new O-rings -1 and 3- into the grooves in the oil pipes.
Install the ATF line -2- into the Mechatronic.
Check the oil pipes for damage and make sure they fit securely
inside the Mechatronic.

If still not present, install the four -T40199- hand-tight, as


shown.
The -T40199- prevent the Mechatronic from tilting when it is

The spring clip on the back of the Mechatronic prevents the


Mechatronic from being mounted flush on the transmission
housing.
It is recommended to have a second technician help when in
stalling the Mechatronic.

Secure the lever -3- for the parking lock in the vertical position
with a cable tie -arrow-.

Mount the Mechatronic on the transmission housing.


The claw -2- on the emergency release must fit behind the pin
in the selector slider -1- -arrow-.

Install the bolts -1 through 4- by hand until the bolt heads make
contact.
Remove the four -T40199- .
Tighten the bolts on the Mechatronic in the specified tightening
sequence. Refer to
Fig. Mechatronic - Tightening Specification and Se
quence , page 80 .
Further installation is performed in reverse order of removal. Note
the following:

Insert the differential into the transmission housing.
If the tapered roller bearing outer race and the shim have fallen
out of the front final drive cover:
Lubricate the shim and tapered roller bearing outer race with
gear oil and insert them into the front final drive cover as far
as the stop.

Tighten the front final drive cover bolts.


Install the right flange shaft. Refer to

page 113 .
Add gear oil to the transmission after repair. Refer to

Place the -SMN372500- under the transmission.


Tip:
To catch escaping gear oil, place multiple cloths on the subframe
crossbrace.

Remove the drain plug -arrow A- from the front final drive.
Specified value: The oil level is correct when the front final
drive is filled to the lower edge of the filler opening.
Let any excess oil drain.

If the Oil Level in the Front Final Drive Is Not at the Lower Edge
of the Oil Filler Hole
Install the -VAS6617/6- with the -VAS6617/2- in the inspection
and fill hole in the front final drive.
Connect the -VAS6617- and fill the front final drive with gear
oil.
Transmission fluid. Refer to the Parts Catalog.
Remove the -VAS6617/6- from the transmission and let any
extra gear oil drain out.

Tighten the new drain plug -arrow A- for the front final drive.
Remove the cloth from the subframe crossbrace.

The inside of the transfer case is divided into several oil cham
bers. The chambers must be filled equally.

Remove the -VAS6617/6- from the transmission and let any
extra gear oil drain out.

Tighten the new drain plug -arrow A- for the front final drive.

It is not necessary to check the oil level again at this stage.
Thoroughly clean the subframe crossbrace.

current drive housing by hand.
The shim must be the correct size and must not be replaced
by a shim with a different thickness.
Remove the left flange shaft slightly from the three-phase cur
rent drive but do not remove completely. Refer to
4.1 Left Flange Shaft, Removing and Installing,
page 110 .

Position the inner section of the -3240- flush with the outer
section and lock the inner section using the knurled bolt
-arrow-.
Lubricate the puller threads, position, and using strong pres
sure insert the puller - camshaft seal as far as possible in the
seal until the seal turns.
Turn the puller - camshaft seal further and at the same time
pull until the seal is removed.
Tension the puller - camshaft seal on the flat side in a vise and
remove the seal using pliers.
Check the seating of the seal in the three-phase current drive
housing for damage and rework if necessary.
Clean the running and sealing surface.

Coat the outer circumference of the seal sealing lip with gear
oil.
Tip:
Push the seal onto the thrust piece so that the projecting sealing
lip of seal faces the tool.
Install the new seal all the way.

Insert the shim -2- and the outer race -1- for the differential
tapered roller bearing into the transmission housing by hand
as far as the stop.

Replace the O-ring -arrow-.


Insert the differential into the transmission housing.
If the tapered roller bearing outer race and the shim have fallen
out of the front final drive cover:
Lubricate the shim and tapered roller bearing outer race with
gear oil and insert them into the front final drive cover as far
as the stop.
Install the left flange shaft. Refer to
4.1 Left Flange Shaft, Removing and Installing,
page 110 .
Tighten the front final drive cover bolts. Refer to
Fig. Front Final Drive Cover - Tightening Specifications

joint pin until it is flush with the threads of the joint pin.

WARNING

Risk of injury due to falling parts.


When removing the tie rod end is loosened abruptly from
the wheel bearing housing. Place the - VAS6931- for ex
ample underneath to secure.

Remove the guide link joint pin with the -T10444- from the
conical seat, at the same time do not damage the CV boot.
Remove the nut and free up the guide link on the wheel bear
ing housing to do so if necessary counterhold the joint pin with
a TX 40 socket.

Free up the brake hose -arrow- from the bracket and push to
the side.

Remove the bolts -arrows- from the flange shaft mounting


bracket.
Push the wheel bearing housing slightly forward and remove
the left flange shaft at the same time on vehicles with air sus
pension make sure the boot has clearance to the air spring.
Installing
Install in the reverse order of removal while noting the following:
Secure all hose connections with hose clamps. Refer to the
Parts Catalog.
To installation the flange shaft further removal is required.
Remove the subframe crossbrace. Refer to Suspension,
Wheels, Steering; Rep. Gr. 40 ; Subframe; Subframe Cross
brace, Removing and Installing .

To catch escaping coolant, place a cloth underneath.


Loosen the hose clamps -2 and 3- and then disconnect and
remove the coolant hoses with -3094- .
Remove the bolts -arrows- and push the ATF cooler with the
hoses -1 and 4- connected to the side.

Remove the lower cover -1- from the three-phase current drive
in direction of -arrow-.

Always clean the left flange shaft and the torque converter bell
housing in the area where the differential is accessed
-arrow A- and the seal -arrow B-.
Place a damaged seal between the differential and the hous
ing for the three-phase current drive -arrow B-. Refer to
1.1 Overview - Final Drive, page 92 .
Fill the space between the sealing/dust lip halfway with Seal
ing Grease - G 052 128 A1- .

Install the left flange shaft -1- into the three-phase current drive
housing in direction of -arrow B-. When doing this, insert the
flange shaft centrally into the seal -arrow- on the front differ
ential.

Caution

There is a risk of damaging the seal -arrow- between the final


drive and the three-phase current drive housing from the flange
shaft splines.
Keep the flange shaft centered.

A seal must be replaced if it is damaged.


Install the ATF cooler. Refer to
6.2 ATF Cooler, Removing and Installing, page 64 .
Fill the coolant. Refer to Rep. Gr. 19 ; Coolant System/

Replace the circlip after removal.
Insert the circlip -1- with the -VAS5503A- .
Check the right flange shaft seal for damage and replace if

Fill the space between the sealing/dust lip halfway with Seal
ing Grease - G 052 128 A1- .
Insert the right flange shaft.
Fill the transmission fluid and check the level. Refer to

Carefully remove the center differential housing from the
transmission toward the rear. Otherwise the center differ
ential could fall out of the transmission.

Secure the center differential -1- so it does not fall out or re


move it toward the rear from the input shaft.

Make sure the center differential can be turned by hand.
Install the housing with the transmission output shaft with
splines installed and a new O-ring onto the center differential.
Rotate the housing slightly if necessary.
Install the driveshaft. Refer to Rear Final Drive; Rep. Gr.

Fill gear oil in transfer case. Refer to

Fill the space between the sealing/dust lip halfway with Seal
ing Grease - G 052 128 A1- .
Install the seal -2- over the guide sleeve -1- and onto the
transmission output shaft.
Installed position: The open side of the seal faces the trans
mission housing.

Install the seal all the way using the -T40239- , -1-. Do not tilt
the seal.
Tip:
Remove the -T40239/1- from the seal carefully so that the sealing
lip does not fold over.

Install a new dust ring -1-.


Install the driveshaft. Refer to Rear Final Drive; Rep. Gr.
39 ; Driveshaft; Driveshaft, Removing and Installing .

= Do not attempt to work on your vehicle if you do not feel well. You increase the danger of injury to
yourself and others if you are tired, upset or have taken medicine or any other substances that

= Always observe good workshop practices. Wear goggles when you operate machine tools or work
with acid. Wear goggles, gloves and other protective clothing whenever the job requires working
with harmful substances.

= Tie long hair behind your head. Do not wear a necktie, a scarf, loose clothing, or a necklace when
you work near machine tools or running engines. If your hair, clothing, or jewelry were to get
caught in the machinery, severe injury could result.

Cautions & Warnings
= Do not re-use any fasteners that are worn or deformed in normal use. Some fasteners are
designed to be used only once and are unreliable and may fail if used a second time. This
includes, but is not limited to, nuts, bolts, washers, circlips and cotter pins. Always follow the
recommendations in this manual - replace these fasteners with new parts where indicated, and
any other time it is deemed necessary by inspection.

= Illuminate the work area adequately but safely. Use a portable safety light for working inside or
under the vehicle. Make sure the bulb is enclosed by a wire cage. The hot filament of an
accidentally broken bulb can ignite spilled fuel or oil.

= Friction materials such as brake pads and clutch discs may contain asbestos fibers. Do not create
dust by grinding, sanding, or by cleaning with compressed air. Avoid breathing asbestos fibers and
asbestos dust. Breathing asbestos can cause serious diseases such as asbestosis or cancer, and
may result in death.

= Finger rings should be removed so that they cannot cause electrical shorts, get caught in running
machinery, or be crushed by heavy parts.

= Before starting a job, make certain that you have all the necessary tools and parts on hand. Read
all the instructions thoroughly, do not attempt shortcuts. Use tools that are appropriate to the work
and use only replacement parts meeting Audi specifications. Makeshift tools, parts and
procedures will not make good repairs.

= Catch draining fuel, oil or brake fluid in suitable containers. Do not use empty food or beverage
containers that might mislead someone into drinking from them. Store flammable fluids away from
fire hazards. Wipe up spills at once, but do not store the oily rags, which can ignite and burn
spontaneously.

= Use pneumatic and electric tools only to loosen threaded parts and fasteners. Never use these
tools to tighten fasteners, especially on light alloy parts. Always use a torque wrench to tighten
fasteners to the tightening torque listed.

= Keep sparks, lighted matches, and open flame away from the top of the battery. If escaping
hydrogen gas is ignited, it will ignite gas trapped in the cells and cause the battery to explode.

= Be mindful of the environment and ecology. Before you drain the crankcase, find out the proper
way to dispose of the oil. Do not pour oil onto the ground, down a drain, or into a stream, pond, or
lake. Consult local ordinances that govern the disposal of wastes.

= The air-conditioning (A/C) system is filled with a chemical refrigerant that is hazardous. The A/C
system should be serviced only by trained automotive service technicians using approved
refrigerant recovery/recycling equipment, trained in related safety precautions, and familiar with
regulations governing the discharging and disposal of automotive chemical refrigerants.

= Before doing any electrical welding on vehicles equipped with anti-lock brakes (ABS), disconnect
the battery negative terminal (ground strap) and the ABS control module connector.

= Do not expose any part of the A/C system to high temperatures such as open flame. Excessive
heat will increase system pressure and may cause the system to burst.

Cautions & Warnings
= When boost-charging the battery, first remove the fuses for the Engine Control Module (ECM), the
Transmission Control Module (TCM), the ABS control module, and the trip computer. In cases
where one or more of these components is not separately fused, disconnect the control module
connector(s).

= Some of the vehicles covered by this manual are equipped with a supplemental restraint system
(SRS), that automatically deploys an airbag in the event of a frontal impact. The airbag is operated
by an explosive device. Handled improperly or without adequate safeguards, it can be accidentally
activated and cause serious personal injury. To guard against personal injury or airbag system
failure, only trained Audi Service technicians should test, disassemble or service the airbag
system.

= Do not quick-charge the battery (for boost starting) for longer than one minute, and do not exceed
16.5 volts at the battery with the boosting cables

= Never use a test light to conduct electrical tests of the airbag system. The system must only be
tested by trained Audi Service technicians using the VAG 1551 Scan Tool (ST) or an approved
equivalent. The airbag unit must never be electrically tested while it is not installed in the vehicle.

= Some aerosol tire inflators are highly flammable. Be extremely cautious when repairing a tire that
may have been inflated using an aerosol tire inflator. Keep sparks, open flame or other sources of
ignition away from the tire repair area. Inflate and deflate the tire at least four times before
breaking the bead from the rim. Completely remove the tire from the rim before attempting any
repair.

= When driving or riding in an airbag-equipped vehicle, never hold test equipment in your hands or
lap while the vehicle is in motion. Objects between you and the airbag can increase the risk of
injury in an accident.
