with you one point of view about our common tasks. We, the WAGNER-Team, are the
specialists of suface coating and finishing. All things around us or we use frequently,
things which makes our life more comfortable have all surfaces and than we get to
learn the content itself. The sufaces are important for the first impression. Surfaces
have a strong influence about sympathy or antifathy. Surfaces can be hard or soft,
clean or gleamy, monochrome or coloured. They can be designed clinical, graphic or
artistically. The subject of the surface is to protect objects and in the most cases also
the optic is very important. The surfaces decides about success or failure or a product.
They can be considered also as packing for an object like it‘s used for a gift. You see
the great variety of sufaces. In all cases they protects and make them more beautiful.

During the normal coating process powder is consumed, which leads to a lowering of the powder level inside the
container. A probe measures the level and lowers the suction system when required in order to ensure a continuous
powder flow. In the case of powder shortage, an alarm is triggered.
Depending on the type of powder feed center, the consumption of coating powder is compensated either automati-
cally or by manually adding fresh powder into the container.
2. Powder Delivery
The fluidized powder is fed by the suction system (2) from the container to the injectors and finally to the sprayguns
by means of fluidizing air. The amount of powder that flows to the guns can be increased by applying more feeding air.
The addition of dosage air speeds up the powder flow.
If the feeding air is turned off and the dosage air is opened completely, the powder supply to the guns stops, while the
powder hose will be flushed with air. As soon as the feeding air is turned on and the dosage air is set to a normal level,
the powder starts flowing again.
Different shapes and objects like wire goods, gratings or aluminum cross sections require different powder clouds for
high quality coating. This is why sprayguns must be able to be equipped with a great variety of nozzles systems, such
as deflector cones, fan spray nozzles etc.
4. Powder recovery
A considerable amount of powder does not stick to the object during the coating process. The so called overspray is
sucked from the spray booth through the exhaust air conduct (4) and conveyed to the cyclone (5).
7. Control
To control the complex workflows within a powder system, several types of controls can be applied. The requirements
for customer specific systems which are completely designed for special coating requirements are rising; systems need
to be flexible and modular. Therefore WAGNER offers a wide range of modular control systems that guarantee the per-
fect control technology for each customer.

ED (efficient delivery) stands for efficient air consumption, efficient material utilisation and a large feed rate range of
20-150 g/min. Atomisation can only be achieved by means of suspension feeding. This prevents pulsing of the powder
cloud and generates optimal transfer efficiency. In addition, suspension feeding makes it possible to quickly change
feed rates, and allows cleaning and simple operation and maintenance.

WAGNER powder injectors use the Venturi principle to transport the coating powder out of a container to the gun.
WAGNER relies on flow feed to ensure a constant flow of powder without spitting. Flow feed also enables highlydynamic
proportioning, which is a basic requirement for certain applications.
The powder quantity is set by adjusting the feeding and dosing air. The associated WAGNER control units have the
advantage that the correct ratio between the feeding and dosing air is automatically set by precision controllers. Thus,
WAGNER injectors are very easy to operate and maintain. This leads to a high process reliability for the user.

WAGNER powder supply systems for spray guns rely on the Venturi principle. In these powder injectors, air (feed air)
isblown into a collector nozzle via a so-called injector nozzle. A special geometry generates a vacuum that sucks in
powder and conveys it downstream.
Dosing air is fed into the powder current in addition to the feed air. The total quantity of air generates a homogeneous
powder/air mixture. The air quantity is dosed in such a manner that a suspension feed is generated in the powder hose
that prevents the powder from settling. This is a requirement for constant powder delivery, homogeneous atomisation
and optimal coating results without spitting.

alternative is provided by the HiCoat ED system with

the required air quantity and thus an enhanced

The new IP 5000 is suitable for almost any feeding type that arises in practice. There is no limitation on the powder
container size. Powder feed can take place directly from the box, from a 200 L drum or from a BigBag. The IP 5000 can
be readily integrated in the production process and it ideally suited to emptying refill containers or for the intermediate
feed from one powder storage area to the next.
The new inline construction principle combined with absolutely smooth and leak-tight components ensures the
low-friction flow of powder. The basis for the constant and, above all, high delivery rate is the combination of vacuum
and dense phase feed.

The peristaltic conveyor system is used for the intermediate feeding of coating powders using little air by means of
alternating pinch valves. This is a passive system that must be filled from the top. A typical application is the feeding of

The comfort powder center is the core of the powder supply for a color-change system. It is designed for supplying upto
27 spray guns. Powder can either be fed directly from the powder box or, if coating quality requirements are veryhigh,
from a fluid container.
A range of variants and accessories make it possible to adapt the system to individual requirements. Thus, the basicsys-
tem can be equipped with a fresh IP 5000 powder supply unit. An ultrasound sieve can be integrated to meet veryhigh

offer the user optimal handling that is achieved through the use of robust materials, a weight-optimized design and
a high performance charging and atomization system.

1. Corona charging
In the corona charging process, negatively charged air ions attach themselves to the powder particles during atomisati-
on. The air ions are generated in the high-voltage electrode of the powder gun. The high voltage is generated by means
of a high voltage cascade that is installed in the gun body. The high voltage can be varied in a range from 30 - 100 kV.
The voltage level is matched to the geometry of the work piece, or to the powder coating system in use. The charged
particles „move“ along the field lines to the earthed workpiece.

Because the field line density is higher at the edges of a component than at the surfaces, powder coat thicknesses are
greater in these areas. Conversely, three dimensional components have surfaces to which field lines do not extend, an
effect referred to as the Faraday cage. Powder is only deposited to a limited degree in these areas.
As the powder coat is deposited, air ions are „built into“ the layers. This can lead to backspray effects when the charge
density is excessive. The goal is therefore to minimise these air ions. This is accomplished by means of an additional

earth that is applied to the powder atomiser.

In the advanced WAGNER HiCoat C4 spray system, these effects can be reduced, even for complex workpieces, by set-

ting a wide range of parameters that affect the high voltage, the current limitation and the cascade characteristic lines.

2. Tribo charging
Feeding/Preparing
The Tribo process is based on frictional charging. In this case, the fluidised powder/air mixture in a powder tube, usually
PTFE, is charged by means of friction against the inside tube wall. Due to its excellent electrical insulation properties (ne-
gative), PTFE is well-suited to charging the particles and its good anti-frictional properties prevent sintering on the walls.
Frictional charging in the powder tube generates a uniform charge and charge separation. This means that for a certain
quantity of positively charged powder particles, the same number of negatively charged particles remain in the powder
tube. This negative charge must be conveyed out of the spray device. It is conducted via a measurement sensor and, as
a Tribo current, provides information on the quality of the powder and the charge.

Because of the frictional charging, this procedure requires special Trbo powder. In WAGNER Tribo guns, the charge can
be influenced and magnified by means of a special Tribo air supply. In this way, for example, even powder that is resistant
to charging can still be applied.

Automatic plastic booths are primarily used in advanced powder coating systems. Due to it physical characteristics
(robust, repairable) and its electrostatic properties, PVC is particularly well suited for the construction of a complete
HiCoat system. Depending on the recovery system required, single color systems with filter recovery or multi-color

WAGNER recovery systems separate the powder/air mixture that emerges out of a booth and returns the powder to
the powder circuit. WAGNER offers two different systems: filter recovery and cyclone recovery.

reach an application efficiency of about 70%. This means that at 100 g/min powder output of each gun, 70g/
min will be deposited as surface film on the work pieces. 30 g/min is overspray, will be recycled in the cyclone
(at certain cyclone efficiency).
Coating small work pieces place a common hanger, the application efficiency however will drop considerab-
ly, as there is less surface to be coating with huge empty space around. Here values of 20% are absolutely
realistic. The smaller the surface area of the work pieces, the higher the overspray portion. This portion is
recycled in the cyclone and in each loop 5 % of the overspray powder may get lost. In an extreme situation,

for instance spraying powder without having a work piece, 100% of the powder will be found as waste in the
final filter.
The interaction of cyclone efficiency and application efficiency will define the system efficiency or the amount
of waste powder. This relation can be shown in a mathematical formular whereby it is possible to calculate
the expected powder waste in % and with real data in kg. Beside application and cyclone efficiency, there are
other factors which further influence the amount of waste powder. Each color change naturally creates a pro-
cess related powder waste which will be exaggerated in case of unskilled operations of untrained personnel.
Applying
How can powder waste be reduced? With various measures it it possible to optimize a system:
Gap control, height control: Switching off the guns in zones where no work piece or surface area is pre-
sent will reduce waste.
Optimization of the allocation of the work pieces in the hanger: A close arrangement of work pieces will
reduce spacing and increase application efficiency.
Booths
Automatic fresh powder supply: Especially in single color systems, the constant mixing of recycled pow-
der with fresh powder will not only increase coating quality but also the application efficiency. In ex-
treme cases, a complete content of a powder container is disposed every week because the powder
cannot be used anymore.
Less powder in the circulation: powder in the circulation: booths where the powder accumulates on the
floor and on the walls, create a higher loss of powder as the powder has to be disposed. This powder
has a different particle size and will lead to a total different surface quality if it will be put back into the

loop after manual cleaning. Modern plastic powder booths with blow-off systems on the floor ensure,
that almost no powder is sticking an walls. The powder falls just down on the floor from where it will be
automatically feed back into the powder circulation.
Training of the plant operator: The operator should learn in which process cycles powder waste can
occur and how it can be kept down to a normal level or even be eliminated entirely. Especially in color
change systems high powder losses can happen by inappropriate operation.
