Section 2 - Market and applications

Section 2 - Market and applications

Electric Trucks European Market Overview

Currently the European counterbalanced forklift market is roughly divided equally between
electric and IC trucks with 54% of the trucks shipped in 2012 being with either diesel or LPG
combustion engines.

Following the 2008-10 economic crises there has been a recovery and a renewed growth trend
bringing back the number of electric trucks shipped into the market to around 59,000 units. By
2010 the percentage of electric trucks had been increasing and this trend was mainly driven by
the increase of fuel costs and the increasing focus of companies on environmental issues. This
has had the effect of increasing the share of electric trucks by around 3% in the last 5 years.

Looking at the different voltages available for electric trucks in the European market the largest
sector by far is represented by 48 volt trucks. This includes 3 wheel trucks such as the B300 and
4 wheel trucks such as the B400 with around the 57% of the total electric market. 24 volt
forklifts, such as the B200, represent 15% of the overall market.

80 volt trucks represents almost 28% of the electric truck market, with a potential market of
around 17,000 units up to 5.0 tonnes and 14,000 in the B620-635 range up to 3.5 tonnes.

Market Segmentation

The electric truck market can also be segmented by the number of wheels either 3 or 4. 53% of
the electric trucks in the market are 3 wheel machines being either 24 or 48 volts.

7 Product guide – CESAB B300/400

Section 2 - Market and applications

Target Applications

The compact dimensions and mast performance of

some electric trucks allow customers to use these
trucks in indoor applications such as picking and
stacking which is usually specific for warehouse
equipment.

The compact chassis design allows some electric

trucks to work in very narrow aisles and to perform
a reduced turning radius for quick movements in
warehouses and high racks.

3 and 4 wheel 48 volt trucks are commonly selected for these types of applications. They
provide greater manoeuvrability and performance with a very compact chassis and the class
leading visibility provided by the IMD mast ensures a good view of the load even when working
in high racks or driving in narrow aisles.

Compactness and the ability for a quick change of travelling direction means Cesab electric
trucks are efficient and reliable for indoor applications requiring frequent manoeuvring.

The availability of cabin protection and heating systems allow these electric trucks to be used
outdoor even in bad weather conditions and thanks to specific protection of the electric motors
and electronic controllers and fuses reliability is also increased.

The absence of emissions from an electric forklift allow the operator to unload goods from the
lorry and to stack it directly in the warehouse lowering the number of load picking operations
and increasing the overall material handling efficiency.

Quick change of travelling direction and the easy manoeuvring of the truck when approaching
lorry and racks help provide outstanding performance in material loading and unloading
operations.

Electric trucks are generally more compact and the availability of low overhead guards allows
the use of this type of truck directly in a container application to load or unload pallets or
goods.

In addition the availability of full free lift masts gives the opportunity to lift and stack the pallets
in the containers without increasing the overall height of the mast frame which is a necessary
feature when working in low height environments. This also allows the operator to move the
goods through low height passages or doors.

Motors and pumps

Traction and lifting

The B300 and B400 trucks are equipped with compact,

powerful and maintenance free AC technology motors. The
two 6 kilowatt traction motors provide optimal speed and
acceleration and as a result of the counter-rotation of the
front wheels a tight turning radius provides good
manoeuvrability.

 Double traction motors and reduction gears

 Counter rotating front wheels for increased

manoeuvrability

 Reduced energy consumption for lifting

The powerful 15.8 kW lifting motor provides good performance

in terms of lifting and lowering speeds both with and without
loads.

The high power of the lift motor is achieved with a lower

operation temperature. This reduces the energy consumption
and increasing the motor durability even in the most arduous
applications.

Section 3 – Product details: productivity

Mast
IMD Intelligent Mast Design technology

The B300 and B400 trucks are equipped with a

completely new mast design, with a wide central
window between the twin full free lift cylinders, for
improved safety and productivity.
Masts need to be robust, stiff and slim. Yet as welded
structures they also need to bend in a controlled,
safe and limited way to guarantee proper stability of
not only the load but the truck, enabling operators to
maintain full manoeuvrability in all working
conditions.

As well as stiffness, load stability and precision, masts

need to be effective in extreme conditions, such as
height-restricted areas, to ensure maximum lifting
height with minimum dimensions.

Increased mast strength has been achieved through a

patented ‘double C’ mast profile, exclusive to CESAB,
which delivers greater rigidity in the mast while
increasing stability. This means operators are much more productive and feel more confident
when operating the forklift with loads at height.

Mast strength has been further improved by using an optimised welding process in
manufacturing, with different types of welding used for different points of the mast. This
results in a higher-performance, high strength mast with reduced stress and wear, and greater
protection against damage due to overload.

IMD has achieved such robustness, stiffness and precision of the mast because special rails are
machined as part of a patented process, and special combined rollers are used to ensure
precise, smooth movement.

Visibility is a critical issue for forklift truck operators and people working in the vicinity of the
forklift. The view of the surrounding area and of the load is affected by the mast as it is right in
front of the operator. Each manoeuvre is safer and more efficient when the operator enjoys
optimum visibility, so the mast must not compromise the view to the front, especially when
moving.

10 Product guide – CESAB B300/400

Section 3 – Product details: productivity

The layout of the load-bearing structure, the profile shape, tie bars, cylinders and other
components must all be designed with this in mind.
IMD provides operators with good visibility through the use of two full free lift cylinders, along
with the integration of all cables and hydraulic hoses within the mast uprights. The double full
free lift cylinders provide excellent forward visibility allowing fast and accurate stacking
operations as well as loading and unloading.

The 3rd and 4th ways are integrated into the mast to further
optimise visibility as well as providing protection to the hoses.

The design of the load bearing structure, the profile shape, tie
bars, cylinders and other components have also been optimized
to provide maximum visibility without compromising on
strength, rigidity or the controlled flex required to maintain
stability with loads at height.

Good sightlines through the mast mean that operators do not

need to continually adjust their position or move their head as
frequently when positioning the forks. This helps them to
achieve faster and more accurate stacking, loading and
unloading operations, as well as offering increased comfort
during long shifts.

Quieter operation is achieved through the use of a hydraulic

brake effect during lifting and lowering of the mast. This makes
operating movements smoother with reduced noise and
vibration. It also improves load stability and reduces fatigue and
stress in the working environment for the operator and other
workers.

IMD also helps to reduce the lifetime cost of CESAB forklifts by incorporating adjustable roller
pads, which enable quick and easy maintenance.

CESAB technicians used an advanced range of engineering design tools including CAD 3D, an
integrated FEM calculation system and other simulation devices to achieve the best results for
maximum durability.

The mast manufacturing process, right from the sourcing of raw materials through to delivery,
is part of a fully controlled operation, with detailed checks in every phase of the process to
ensure high quality and improved durability.

Attachments
Smooth and controlled fork movements

The standard fork carriage on the B300 and B400 can be

replaced with two different types of fully integrated side-shift
attachments. These are the Pin type and FEM type which help
to increase productivity and reduce damage to loads.

The integrated Pin-Type structure of this attachment is robust

and provides smooth and controllable movement of the forks
with very limited deration of the residual capacity compared
with the performance of similar trucks with the standard fixed
fork carriage plate.

The Pin-Type forks can be shifted 100mm on both sides, increasing the productivity of
operations with frequent stacking or in tight applications with limited space. This also helps to
reducing the risk of product being damaged.

Shockless landing lift (optional)

The speed of the forks being lowered will automatically be

reduced during the last 100mm before touching the ground
with the optional shock-less landing lift.

This helps minimize noise when the forks touch the ground,
reduces stress on the fork carriage and mast and minimizes
any possible load damage due to the forks hitting the ground
at higher speeds.

Pin-code and performance settings

On CESAB B300 and B400 ranges all of the truck’s functions are managed through the
multifunction display, including the keyless ignition function that helps eliminate truck down-
time due to lost or broken keys. Up to 40 PIN codes are available for each of the 15 profiles.

PIN Code
When starting the truck, the operator will need to enter a
valid PIN code. This system helps improve safety by
preventing the use of the forklift by unauthorized persons.
The PIN code is composed of a sequence of five numbers
corresponding to the six buttons on the dashboard. If the
PIN is incorrect, the display will show "PASSWORD ERROR"
and the operator will have to re-enter the PIN correctly. The
OFF button deletes the last entered number. [The standard
PIN code is: 0 0 3 2 3]
The PIN code can be changed by the authorised service technician, at the request of the
customer.

Performance settings
The performance of the B300 and B400 trucks are fully programmable by
the operator according to his personal preferences.

A turtle button (or low speed setting button) positioned on the

multifunctional display allows the operator to automatically reduce the
speed of the truck for example when handling fragile goods or when using
the truck for indoors and outdoors operations. On sites where different maximum speeds are
mandatory, the turtle button when activated reduces the travelling speed of the B300 and B400
automatically to a lower level and this helps increases safety for the operator and people
working in the vicinity of the truck.

The L-P-H button changes the pre-set performance of the truck to one of three different
profiles. Low or ‘L’ setting for standard truck performance with reduced energy consumption.
High or ‘H’ setting to achieve the best performance of the truck and the ‘P’ setting which allows
customization of the truck behavior for specific preferences of the operator allowing easy
modification of the basic parameters.

This quick and easy to set travel performance controller helps promote improved working
safety when travelling from outdoor to indoor areas and during fragile goods handling.

if stuck due to an obstacle.

The towing bar may also be used to load the truck

onto another means of transport.

It is important that the pull rod is never used to tow

the forklift as this may result in damage.

17 Product guide – CESAB B300/400

Section 3 – Product details: reliability

Conductive cooling system

The B300 and B400 control units are directly
connected to the counterweight to dissipate excess
heat and this heat sink or conductive cooling
solution provides a number of key benefits:

This increases the cleanliness of the truck as dust is

not disturbed in the surrounding area.

By eliminating the need for an electric cooling fan

reliability is increased.

The absence of a cooling fan also reduces the noise in the operator’s compartment reducing
the energy consumption, providing longer battery life and hence greater productivity.

Oil charged mast cylinders (opt.)

Oil charged mast lifting cylinders are standard
on Duplex Full Free Lift masts and optional for
all the other masts available in the B300 and
B400 pricelist.

With this system, the lift cylinders and free lift

cylinders are filled with oil to improve
protection and durability.

The oil prevents condensation and ultimately

helps to prevent rust from forming inside the
lift cylinders.

This option provides improved durability in extremely salty, damp or cold working applications.

18 Product guide – CESAB B300/400

Section 3 – Product details: reliability

Serviceability and on-board diagnostics

All the main mechanical and electrical
components of the B300 and B400 are
easily accessible for quick and simple
servicing.
These are accessed by the service
engineer by simply removing panels and
hoods and this can be done without the
need for special tools.

The multi-function display provides the

operator with all the necessary
information on the operating status of
the forklift and continuous diagnostics
of the majority of possible malfunctions.

The information and error codes are clearly indicated on the LCD display.

This display also allows the service engineer to make changes in the settings to optimize
performance and help reduce servicing time. This helps increase productivity and minimizes the
downtime.

The trucks have been designed to ensure good accessibility to all the main mechanical and
electronic components for quick and easy maintenance.

All the electronics are on the rear side of the truck and are located within the counterweight.
This promotes increased reliability as the components are protected from damage that could
result from an impact.

These components are easily accessible simply by removing a metal plate. The mechanical and
hydraulic components and motors are in a specific compartment under the pedal area floor
plate which is quickly removable using simple tools.

The battery hood fully opens providing good access for regular battery maintenance. This hood
is maintained in position by the gas damper which is equipped with a safety lock.

On board diagnostics means that maintenance is further simplified and the time taken to
undertake this work is reduced to a minimum. This B300 and B400’s accessible layout
promotes easy servicing helping to reduce maintenance time and cost of operation.

Frame and plastic durable materials

The B300 and B400 trucks durability is ensured
by the string design of the frame, with all metal
external parts.

The metal frame is strong and rigid, with

extremely thick plates used from 5 to 8 mm.

All the plastic components durability has been increased by the use of better quality plastic:

 Main front board (polypropylene)

 Roof (Methacrylate)

The user’s benefits include increased truck durability and higher perceived overall quality and
automotive style touch.

20 Product guide – CESAB B300/400

Section 3 – Product details: safety

Automatic speed reduction when cornering

The speed of the B300 and B400 is automatically limited
depending on the angle of the steering wheel and this reduces
the truck speed by up to 30% when activated.

Automatic speed reduction in curve increases the truck’s lateral

stability reducing the risk of truck tip-over and in so doing this
enhances the safety for the operator when driving.

An automatic sensor positioned on the steering axle lowers the

driving speed by a predetermined percentage level when the
truck starts turning. This effect can be customized by the
operator according to his driving preferences by using the
service menu of the multifunction display.

Limitation of the drive speed depending on the angle of the steering wheels – level of speed
reduction can be programmed.

Braking system
The B300 and B400’s are equipped with electromagnetic (or
negative) oil immersed wet disk brakes. The regenerative effect
of the negative braking system returns energy to the battery
every time the brakes are activated. This helps to increase the
operating hours possible and improves the productivity.

The negative brakes are automatically activated when releasing

the accelerator pedal. This effect ensures an efficient and
immediate braking effect even on slopes, the truck stops
completely without any rolling back or slippage effect even
when restarting.

The parking brake is activated by a simple and convenient button on the display. Activation of
the parking brake is automatic when the driver leaves the truck after few seconds.

This braking system requires lower maintenance, extends the service life and ensures
consistently smooth and strong braking performance for improved safety.

Intelligent Mast Design (IMD), offers
industry leading levels of visibility providing
enhanced productivity and durability in the
process.

The low height of the dashboard profiles

combined with the integrated display and
narrow profile of the overheard guard
provide good forward visibility of the load
and fork tips as well the surrounding
workspace.

Lateral and rear visibility is improved by the compact and narrow design of the truck and the
vertical design of the counterweight shape. This active safety feature helps the operator
undertake more accurate load handling operations with less risk to employees and less damage
the load.

Two full free lift (FFL) cylinders provide excellent operator visibility, allowing fast and accurate
stacking operations as well as loading and unloading. The 3rd and 4th ways are integrated into
the mast to further optimize visibility as well as providing protection to the hoses.

LED’s or light emitting diodes.

The rear lights are available as an option which replaces the standard reflectors. These are
integrated in the counterweight and the LED’s change colour according to operation of the
truck. Red indicates ‘stop’ and direction lighting and white for driving in reverse. This helps to
improve safety in operation as the truck is more visible.

The use of LED lights helps to reduce the overall energy

consumption whilst at the same time increases reliability.
The life expectation of the LED lights is increased
compared with the traditional halogen bulbs normally
fitted on competitor trucks.

Additional lighting equipment

Complete lighting equipment is available:

 Front low beam and direction lights

 Rear lights in the counterweight (rear, stop and direction)

Working directional LED lights are available in the following combinations:

 Two front (picture on the right)

 Two rear
 Single rear (right or left side)

Driving compartment
Comfort and visibility

The driver compartment is the same for the entire 48 volt B300
and 400 ranges and has been designed with ergonomics in mind.

The high driver seat positioning provides good visibility of load and
fork tips helping to improve productivity and reduce damage to
loads.

There is a wide foot space from the accelerator to the

battery hood and this allows drivers of differing sizes to be
seated comfortable for long periods of operation.

The slim and adjustable steering column allows the driver to

be seated without hitting his knees on the steering column.

The overhead guard height allows a comfortable position for

the driver and also good accessibility in applications with low
ceilings or door heights.

Accessibility

There is ‘one step’ accessibility to either the B300 or the

B400 truck cabin which is wide and with a height from the
ground of just 530 mm.

The operator’s access to the truck is further enhanced by

the large and comfortable welded assist grip or handle on
the overhead guard.

This means that operators of different sizes can easily access

the truck for easy and frequent on and off activities.

Easy access to the cabin helps to reduce operator fatigue for

applications with frequent on and off activities.

Overhead guard and cabins

The overhead guard design has been
designed to provide a superior all round
visibility and protection to the operator.
The slim metal profiles of the overhead
guard uprights and the roof profile
provide good visibility even when
handling the load at height.

Different overhead guard options are

available for different applications or if
required for the operator or site safety
regulations.

An extended overhead guard +100mm higher than the standard fit, is available to increase the
head room for taller operators or for where customers require their operators to use safety
helmets.

A lower overhead guard is also available by special design request for applications with low
ceilings or for loading unloading lorry or containers.

The drive-in overhead guard is a specific design available as a special design request that allows
the use of the truck in very narrow aisles.

A wide range of cabins and panels provide good protection for the operator compartment in
most weather environments. The standard overhead guard can be equipped with modular
panels and tempered glass or with fully enclosed metal cabin with laminated front glass
ensuring a higher level of safety for the driver and protection against rain, cold and dust.

A powerful heating system is also available as an

option and is fully integrated in the dashboard profile
(see drawing on the right), providing quick cabin
heating and glass defrosting as a result of the double
adjustable side air nozzles on the dashboard and the
buttonhole under the front glass.

Seat
Standard seat

Driver comfort is a prime consideration to help improve

operator productivity and safety at all times.

Both the B300 and B400 trucks are equipped as standard

with an adjustable for weight and position, mechanically
suspended ergonomic seat with an inertia real safety belt.

In addition the seat is

equipped with an
‘operator present’ system
which inhibits the truck
operation when the
operator is not seated
safely in position.

Optional Grammer MSG 65 seat

An alternative to the standard seat is the Grammer MSG65

comfort seat which includes lumbar support.

The lumbar support provides a comfortable seating

position and lateral support helps keep the operator in
position when turning the truck for a comfortable and safer
drive.

This is a fully adjustable and suspended, seat including

adjustable head rest with 13 positions and 170mm height.

The adjustable back rest angle tilts from -5 to +30° and featuring lumbar support.

The seat also features a safety seat belt with an automatic rolling up system and including a
present man switch for added safety.

Handling controls

Mechanical levers are standard on the B300 and

B400 and are positioned on the right hand side
of the operator at the front of the battery hood.
This means that the levers are easy to each by
the operator and provide accurate load control
throughout the shift.
A multi-function armrest is also available as an
option and this is equipped with either
integrated fingertip controls or mini joystick
controls.
The multi-function armrest provides the most
comfortable driving position with precise load
control with minimal effort.

Direction controls
The standard truck configuration is with a direction control lever positioned on the left side of
the steering column that allows easy change of the travelling direction.

When the truck is equipped with multifunctional armrest, the buttons for the direction control
are located on its left side.

The alternatives to this standard solution are the pedals direction control which is available as
option or the direction control lever on the left side of the steering column.
