The following information details the control logic required to operate the MP 1000 Cone Crusher
at maximum productivity and within crusher design limits.
In this document, “Warning” will refer to a signal requiring attention. “Alarm” will refer to a signal
requiring attention and initiating an interlocked action such as stopping the Crusher Drive Motor.
All warning signal and alarm signal conditions must be received continuously for 3 seconds by the
control system for action to be taken unless otherwise noted. After starting the lube pump, all
alarms (pressure, temperature, and flow related) should be ignored for 20 seconds to allow the
system to stabilize.
Note: Metso recommends sounding a Warning Horn for minimum of 5 seconds prior to starting any
Crusher moving device where possible danger to equipment or people may exist. When a Metso
supplied automation system is provided, the control system includes a single relay contact output to
connect to the customer supplied Warning Horn. This Warning Horn will sound an Alarm prior to
starting the Crusher Drive Motor, the Crusher Feeder, and prior to adjusting the bowl setting. This
output delivers a different pulse sequence for each Alarm to signify which action is going to occur
while utilizing the same horn.
A Sequential Shutdown of the Crusher will perform the following sequence of actions.
1) Stop the feed to the Crusher. 2) Wait for the Crusher Motor amp or power level to drop to an
Idle Level. 3) Shutdown the Crusher drive motor. 4) Wait 6 minutes then stop the Lube Pump.
All flow diagrams begin at the START arrow and flow through the diagram. When the flow of the
diagram has a step that ends without a proceeding step, the diagram would proceed to repeat at
the START arrow again.
This document is to be used as a general guideline to safely and efficiently operate the Crusher.
If a Metso or customer supplied automation system has been provided, certain parameters may
have been modified in order to operate the Crusher to obtain customer specific product
requirements.

The tank oil temperature is measured by a sensor (TIT-2 [2115-TIT-1553], TE-2 [2115-TE-1553])
located on the lower side of the tank that provides a digital signal and has a local display.

The package lube tank oil temperature (TIT-2 [2115-TIT-1553]) must be a minimum of 32C
(90F) to start the lube pump. However, if the Eccentric bushing oil temperature (TIT-5 [2115-TIT-1
544]) is greater than 21C (70F), the lube tank oil temperature (TIT-2 [2115-TIT-1553]) must be at
least 15C (60F) to start the lube pump. The tank is equipped with multiple heaters to maintain the
temperature requirements. Provided that the lube tank oil level (LSL-2 [2115-LSL-1552] and LSLL-
2 [2115-LSLL-1552]) is satisfied, the heaters turn on when the lube tank temperature (TIT-2 [2115-
TIT-1553]) is below 32C (90F). The heaters turn off when the lube tank temperature (TIT-2
[2115-TIT-1553]) is at or above 38C (100F). If the lube tank oil temperature (TIT-2 [2115-TIT-
1553]) drops to 15C (60F), activate a “Low Tank Temperature Alarm” and perform a sequential
shutdown the Crusher.

The Crusher lubrication pump must run for a minimum of 2 minutes prior to starting the Crusher
drive motor. A safety interlock circuit should not allow the Crusher drive motor to start without the
lubrication pump running. If the lubrication pump motor is stopped, the Crusher drive motor must
be stopped immediately. Metso recommends a hard-wired interlock to prevent running the Crusher
drive motor without the lubrication pump motor running. (Problems have been experienced when
operators start the Crusher in a manual mode without first starting the lubrication pump motor).

The Crusher lubrication pump must run for a minimum of 6 minutes after the Crusher drive motor
is shutdown. This is necessary to allow the Crusher to coast down and bearings to cool properly.

The Crusher Lube Drain Line oil temperature is measured by a sensor (TIT-4 [2115-TIT-1550],
TE-4 [2115-TE-1550]) mounted on the underside of the drain pipe to the tank on the package lube
system. It provides a digital signal and has a local display.

Do not start the Crusher drive motor if the Lube Drain Line oil temperature (TIT-4 [2115-TIT-
1550]) is less than 15 C (60 F). If the Lube Drain Line oil temperature (TIT-4 [2115-TIT-1550])
drops to 18C (65 F) while the Crusher is running, activate a "Low Drain Line Oil Temperature
Warning". If the Lube Drain Line oil temperature (TIT-4 [2115-TIT-1550]) drops to 15C (60F)
while the Crusher is running, activate a "Low Drain Line Oil Temperature Alarm" and perform a
sequential shutdown of the Crusher.

If the Lube Drain Line oil temperature (TIT-4 [2115-TIT-1550]) reaches 54C (130F), activate a
“High Drain Line Oil Temperature Warning”. If the Lube Drain Line oil temperature (TIT-4 [2115-
TIT-1550]) reaches 57C (135F), activate a "High Drain Line Oil Temperature Alarm", stop the
feed to the Crusher and monitor the temperature while running the Crusher with no-load. If the
Lube Drain Line oil temperature
(TIT-4 [2115-TIT-1550]) does not drop after 3 minutes, activate a “Continuous High Drain Line Oil
Temperature Alarm” and shutdown the Crusher drive motor. If the Lube Drain Line oil
temperature (TIT-4 [2115-TIT-1550]) reaches 60C (140F), activate a “High High Drain Line Oil
Temperature Alarm" and shutdown the Crusher drive motor.

Note: Metso recommends evaluating the Lube Drain Line oil temperature after several months of
operation. Reset the “High Drain Line Oil Temperature Warning” to 6 C degrees or 10 F degrees
over the normal operating temperature without exceeding 54C (130F).

An electronic pressure sensor (PIT-9 [2115-PIT-1543]), which is mounted by the customer near
the Crusher, monitors the Crusher oil supply line and provides digital signal and has a local
display.

The Crusher drive motor should not be started if the Supply Line Oil Pressure transmitter (PIT-9
[2115-PIT-1543]) indicates a pressure below 138 kPa (20 psi).

If the pressure (PIT-9 [2115-PIT-1543]) during operation drops to 117 kPa (17 psi), activate a
"Low Oil Pressure Warning" and stop the feed to the Crusher. If the pressure (PIT-9 [2115-PIT-1
543]) drops to 103 kPa (15 psi), activate a "Low Oil Pressure Alarm" and shutdown the Crusher
drive motor. At that point, the Crusher motor should not be restarted until the pressure (PIT-9
[2115-PIT-1543]) reaches 138 kPa (20 psi). If the pressure (PIT-9 [2115-PIT-1543]) drops to 34
kPa (5 psi) for a period of 5 seconds, activate a “Loss of Lube Oil Pressure Alarm”, and shutdown
the lube pump.

The Crusher is supplied with air (fan) type oil coolers (mounted on a structural steel base that is
separate from the package lube system). The fan motors are controlled by the Lube Drain Line
oil temperature sensor (TIT-4 [2115-TIT-1550]) located on the package lube.

Two Fan Cooler system:


Fan 1 turns on when the oil temperature is 49C (120F) and off when it drops to 43C (110F)
Fan 2 turns on when the oil temperature is 52C (125F) and off when it drops to 46C (115F)

Performance of the coolers (cooler efficiency) can be monitored. A temperature sensor (TIT-3
[2115-TIT-1561]) is located in the Crusher supply oil piping on the outlet side of the coolers
providing a digital signal and has a local display. When comparing this supply oil temperature
(TIT-3 [2115-TIT-1561]) with the lube oil tank temperature (TIT-2 [2115-TIT-1553]) (oil being sent
to coolers via the pump), the difference can be trended when the coolers are operating. Trending
data can be used to determine the normal differential temperature. A “Below Normal Differential
Temperature” signal can be used to indicate that the coolers need cleaning. (Blow the dust off
the air coolers).

Note: Metso recommends the customer monitor the temperature differential only after the lube oil
comes up to a normal operating temperature. Ambient temperature for an air-cooled system
should also be noted and factored into the system setting.

A flow meter (FIT-1 [2115-FIT-1547]) monitors the flow rate of oil from the package lubrication
system to the Crusher and provides a digital signal and has a local display. The flow meter (FIT-1
[2115-FIT-1547]) is mounted by the customer either between the air (fan) coolers and Crusher (if
air type oil coolers are used) or between the package lube system and the Crusher (if water type
oil coolers are used). The normal lube oil flow rate (FIT-1 [2115-FIT-1547]) is 757 LPM (200
USGPM). If the flow (FIT-1 [2115-FIT-1547]) drops to 80% or 606 LPM (160 USGPM), activate a
“Low Oil Supply Flow Rate Warning” and stop the feed to the Crusher. If the flow (FIT-1 [2115-
FIT-1547]) drops to 75% or 568 LPM (150 USGPM) or less, then activate a “Low Oil Supply Flow
Rate Alarm” and perform a sequential shutdown of the Crusher.

The package lube system contains a pressure differential transmitter (PDIT-1 [2115-PDIT-1556])
that compares the filter inlet and outlet pressures and provides a digital signal and has a local
display. When the pressure differential (PDIT-1 [2115-PDIT-1556]) reaches 241 kPa (35 psi),
activate a “Dirty Filter Warning” indicating that the elements should be replaced soon. If the
pressure differential (PDIT-1 [2115-PDIT-1556]) reaches 276 kPa (40 psi) activate a “Plugged
Filter Alarm” and perform a sequential shutdown of the Crusher. If the pressure differential (PDIT-
1 [2115-PDIT-1556]) is less than 3.4 kPa (0.5 psi) (i.e. minimal resistance to flow through the filter)
activate a “Damaged Filter Warning” and stop the feed to the Crusher.

These readings are to be monitored for warnings and alarms only after oil is at normal operating
temperature. Cold oil causes false readings.

The lube oil tank has two oil level switches (LSL-2 [2115-LSL-1552], LSLL-2 [2115-LSLL-1552])
containing a contact that opens (providing “broken wire” protection) when the level falls. If the
signal from the first oil level switch (LSL-2 [2115-LSL-1552]) is off, activate a “Low Tank Oil Level
Alarm” and turn off the oil heaters. If the signal from the second oil level switch (LSLL-2 [2115-
LSLL-1552]) is off, activate a “Low Low Tank Oil Level Alarm”, turn off the oil heaters, and
perform a sequential shutdown of the Crusher.

The Package Lube System has a proximity switch (ZSO-2 [2115-ZSO-1563], ZSO-3 [2115-ZSO-
1562]) on each pump discharge valve to monitor the valve position. The proximity switch will
indicate when the valve is in the “open” position. During normal operation, the selected “active”
pump should have the corresponding pump valve in the “open” position. Only one pump needs to
be “active” during normal operation. It is advisable to run the alternate, “non-active” pump at least
monthly to validate its performance.

If the Lube Pump #1 discharge valve proximity switch (ZSO-2 [2115-ZSO-1563]) indicates the
valve is in the "open" position, the Lube Pump #1 should be selected and permitted to run when the
Lube System is ready. If the Lube Pump #2 discharge valve proximity switch (ZSO-3 [2115-ZSO-
1562]) indicates the valve is in the "open" position, the Lube Pump #2 should be selected and
permitted to run when the Lube System is ready. While the selected Pump is running, it is
recommended to not allow opening of the other Pump discharge valve.

However, if both Lube Pump #1 and Lube Pump #2 discharge valve proximity switches (ZSO-2
[2115-ZSO-1563], ZSO-3 [2115-ZSO-1562]) indicate that both valves are in the "open" position,
then activate a "Both Lube Pump Discharge Valves are Open Alarm”. If this occurs while selecting
the “active” pump to start running, then neither Lube Pump #1 nor Lube Pump #2 should be
permitted to run. If this occurs while the “active” pump is running, then allow the pump to run and
stop the feed to the Crusher.

Also, if both Lube Pump #1 and Lube Pump #2 discharge valve proximity switches (ZSO-2 [2115-
ZSO-1563],
ZSO-3 [2115-ZSO-1562]) indicate that both valves are in the "closed" position, then activate a
"Both Lube Pump Discharge Valves are Closed Alarm”. If this occurs while selecting the “active”
pump to start running, then neither Lube Pump #1 nor Lube Pump #2 should be permitted to run. If
this occurs while the “active” pump is running, then allow the pump to run and stop the feed to the
Crusher.

The Crusher Eccentric Bushing oil temperature is measured by a RTD (TE-5 [2115-TE-1544])
located directly below the Bushing. The RTD (TE-5 [2115-TE-1544]) is connected to a temperature
transmitter (TIT-5 [2115-TIT-1544]) to a digital signal. If the Eccentric Bushing oil temperature (TIT-
5 [2115-TIT-1544]) reaches a temperature 20 C degrees or 36 F degrees above the Crusher Lube
Drain Line oil temperature (TIT-4 [2115-TIT-1550]), activate a "High Eccentric Bushing Oil
Temperature Alarm" and stop the feed to the Crusher. If the Eccentric Bushing oil temperature
(TIT-5 [2115-TIT-1544]) does not drop below the differential value, 20 C degrees or 36 F degrees
above the Crusher Lube Drain Line oil temperature (TIT-4 [2115-TIT-1550]), 2 minutes after
termination of feed to the Crusher, activate a "Continuous High Eccentric Bushing Oil Temperature
Alarm" and shutdown the Crusher drive motor. If the Eccentric Bushing oil temperature (TIT-5
[2115-TIT-1544]) reaches a temperature 30 C degrees or 54 F degrees above the Crusher Lube
Drain Line oil temperature (TIT-4 [2115-TIT-1550]), activate an "Extreme High Eccentric Bushing
Oil Temperature Alarm" and shutdown the Crusher drive motor.

Example: With a Crusher Lube Drain Line oil temperature of 46°C (115°F), the Eccentric Bushing
oil temperature would alarm when it reaches 66°C (151°F), which is a temperature difference of
20 C degrees or 36 F degrees.

The Countershaft Bushing temperature is monitored by a temperature sensor (TIT-6 [2115-TIT-


1542]) and provides a digital signal and has a local display. The RTD (TE-6 [2115-TE-1542]) for
this sensor makes direct contact with the drive-end bushing of the Countershaft Box.

If the Countershaft Bushing temperature (TIT-6 [2115-TIT-1542]) reaches 54°C (130°F),


activate a "High Countershaft Bushing Temperature Warning" and refer to the Tensioning the V-
belt Drive section in the Reference Manual. If the Countershaft Bushing temperature (TIT-6
[2115-TIT-1542]) reaches 60°C (140°F), activate a "High Countershaft Bushing Temperature
Alarm" and perform a sequential shutdown of the Crusher.

Note: Metso recommends the customer evaluate the operating temperature after several months
and reset the warning set point to 6 C degrees or 10 F degrees above the normal operating high
temperature but less than alarm set point of 60°C (140°F).

corresponding pressure transducer. It is recommended to monitor how frequently these circuits are
being repressurized, which could indicate a possible leak. If the Hydraulic Power Unit automatically
repressurizes either Clamping circuit (PIT-1 [2115-PIT-1582]) or Tramp Release circuit (PIT-2

3.5 Hydraulic Power Unit Liner Contact Pressure (PIT-6 [2115-PIT-1579])

The Hydraulic Power Unit provides a pressure transmitter (PIT-6 [2115-PIT-1579]) to monitor the
close side hydraulic pressure. By monitoring the close side hydraulic pressure when the liner has
made contact during a Crusher Setting Calibration (refer to section 8.1), a dynamic set point is
determined for Liner Contact, which will need to be larger than the normal operating pressure to
allow the Crusher bowl to move. The normal operating pressure may vary due to seasonal
changes that change the operating characteristics of the grease on the bowl and adjustment ring
threads. If the hydraulic fluid in close circuit for the Liner Contact pressure (PIT-6 [2115-PIT-
1579]) is greater than the dynamic set point, the Hydraulic Power Unit controls will indicate that the
liner contact has been reached.

The Crusher drive motor should be protected against thermal overload and stall conditions per
the motor manufacturer’s recommendations.

The MP1000 Crusher (driven by a 1000 hp electric motor) is rated for a power draw of 750 kW.
These values must not be exceeded.

The Crusher lubrication pump must run for a minimum of 6 minutes after the Crusher drive motor
is shutdown. This is necessary to allow the Crusher to coast down and bearings to cool properly.

5.0 Blower

The Crusher is equipped with a Blower to positively pressurize the internal portion of the
Crusher to prevent dust from being sucked in through the seals. If the Blower stops while the
Crusher is running, activate a “Blower Stopped Warning”, immediately determine the cause, and
restart the blower as soon as possible. If this condition remains, the “Blower Stopped Warning”
will be displayed again every 4 hours.
Start the Blower at the same time as the lube pump to prevent dust from getting inside the
Crusher. The Blower is used to provide positive air pressure to the Crusher to prevent dust
entering through the seals. Continuing to ignore this warning with the Blower not running will allow
lube oil to become contaminated, which will plug the oil filters on the lube system.

Four vibration sensors (VE-1 [2115-VE-1540A-B-C-D], VE-2, VE-3, VE-4) mounted on the
Adjustment Ring are to be wired to monitoring modules (VT-1 [2115-VT-1540A-B-C-D], VT-2, VT-3,
VT-4) housed in a remotely mounted enclosure. They monitor movement of the Adjustment Ring
(ring bounce) that indicates a problem requiring corrective actions to protect the Crusher.
To set up the Vibration Detection system, first establish warning and alarm analog set points by
referring to the document “Procedure To Set Vibration Sensors – CTC Systems”.
Next, program the control to take the following actions based on the four analog signals .
A) Instantaneously indicate which of the four sensor signals (VT-1 [2115-VT-1540A-B-C-D], VT-2,
VT-3, VT-4) reach the established warning set point. This signal or signals should not interrupt the
feed but only alert the operator that the Adjustment Ring is on the verge of moving. Corrective
action should be taken to avoid the problem(s) reaching the alarm set point, which will stop the feed
to the Crusher.
B) Stop the feed to the Crusher if either of the following conditions occurs:
1. Any of the four sensor signals (VT-1 [2115-VT-1540A-B-C-D], VT-2, VT-3, VT-4) exceed the
established alarm set point for a period of 10 seconds.
2. If there are five occurrences of a three second continuous signal (VT-1 [2115-VT-1540A-B-C-
D], VT-2, VT-3, VT-4) above the alarm set point in a two minute period.
C) If the feed to the Crusher has been stopped with the Crusher still running and any of the four
ring bounce values (VT-1 [2115-VT-1540A-B-C-D], VT-2, VT-3, VT-4) is above the alarm set point
for 1 minute, activate a “Continuous Ring Bounce Alarm” and shutdown the Crusher drive motor.

Corrective actions may include, but are not limited to, adjustment of the Crusher setting and/or
correction of poor feed conditions. Alarm conditions during adjustment under load can be ignored.

The setting adjustment monitoring system utilizes a pair of proximity switches (ZS-1 [2115-ZSH-
1541A], ZS-2 [2115-ZSH-1541B]). Open (counterclockwise bowl rotation) or close (clockwise bowl
rotation) setting adjustment is monitored by these proximity switches (ZS-1 [2115-ZSH-1541A], ZS-
2 [2115-ZSH-1541B]), which are located next to one of the drive pinions. The proximity switch
signals (ZS-1 [2115-ZSH-1541A], ZS-2 [2115-ZSH-1541B]) are used to monitor the number of
teeth pulses and the bowl rotation direction of the setting adjustment. The automation system
takes the pulses from the proximity switches (ZS-1 [2115-ZSH-1541A], ZS-2 [2115-ZSH-1541B]) to
increment or decrement the number of teeth setting value depending on the sequence of the
proximity switch (ZS-1 [2115-ZSH-1541A], ZS-2 [2115-ZSH-1541B]) signals when the bowl is
moving. The Actual Crusher Setting can be calculated based on the number of teeth traveled and
the thread pitch of the Crusher, which is 0.41mm [0.016”] per tooth for a MP1000.

8.1 Crusher Setting Calibration Procedure (PIT-6 [2115-PIT-1579], ZS-1 [2115-ZSH-1541A],

setting, which will change due to liner wear. A Liner Contact Pressure sensor (PIT-6 [2115-PIT-
1579]) monitors the close side hydraulic pressure for liner contact, which is used to during a
calibration sequence (refer to section 3.5).
The calibration of the Crusher Setting can be performed from the HMI after the Crusher drive
motor has been stopped.
Procedure to calibrate the Crusher Setting:
1. Shutdown the Crusher drive motor.
2. After the Crusher drive motor has been shutdown, the Lube Pump must remain on while
calibrating.
3. The Remote Close input signal on the Hydraulic Power Unit will need to be energized through a
signal from the customer DCS or control system. This will initiate the Crusher bowl to close
down. The Crusher bowl will need to close down until the bowl liner touches the mantle and the
Liner Contact Pressure (PIT-6 [2115-PIT-1579]) is satisfied.
4. The Liner Contact Pressure (PIT-6 [2115-PIT-1579]) is satisfied (refer to section 3.5).
5. Turn off the Remote Close input signal to the Hydraulic Power Unit.
6. Change the Crusher Setting value to this new zero.
7. The Remote Open input signal on the Hydraulic Power Unit will need to be energized through a
signal from the customer DCS or control system. This will initiate the Crusher bowl to open.
8. When the desired Crusher Setting has been reached (ZS-1 [2115-ZSH-1541A], ZS-2 [2115-
ZSH-1541B]), stop providing the Remote Open input signal to the Hydraulic Power Unit.
Note: Metso recommends that calibrations only be performed once per week during the initial 6
months of operation. This is done to allow the bowl threads to work harden. Once the first 6 months
have expired, calibrations should be performed as needed depending on how abrasive the rock is.
Calibrations could be performed once per day (very abrasive) or once per week (not very abrasive).

A speed monitor (ST-1 [2115-ST-1546], SE-1 [2115-SE-1546]) that takes pulse signals from the
Crusher sheave and converts them into an analog signal monitors the Crusher Countershaft speed.
This signal can then be scaled as countershaft RPM. When the countershaft speed (ST-1 [2115-
ST-1546]) drops below 80% of normal running speed for 3 seconds, activate a “Belt Slip Warning”,
and stop the feed to the Crusher. If the speed (ST-1 [2115-ST-1546]) does not return to normal
within 10 seconds, activate a “Belt Slip Alarm”, and shutdown the Crusher drive motor.

The Cavity Level sensor (LIT-1 [2115-LIT-1548], LE-1 [2115-LE-1548]) is used to detect the
material level inside the hopper of the Crusher. The Cavity Level sensor (LIT-1 [2115-LIT-1548])
should be set up in such a way that a High Level Alarm activates a "High Cavity Level Alarm" and
stops the feed from overflowing the Crusher hopper. Since each application is different, the high
level alarm should be set in the field. The Cavity Level sensor (LIT-1 [2115-LIT-1548]) provides a
digital signal, which is used to monitor the level of material in the Crusher hopper. This can also be
used to maximize the Crusher performance by comparing this cavity level signal (LIT-1 [2115-LIT-
1548]) to a cavity level set point and varying the feeder rate accordingly to maintain a desired
hopper material level.
