2.1.7 DESCRIPTION OF THE EXPERIENCE

 Project/Need (Narrative)

o To manufacture high quality metal crown caps for corking glass bottled drinks to
meet the demand of the food & beverage industries.

 Level of Participation
o Involve in the process engineering and quality control operations.

 Responsibility

o In charge of incoming raw materials, in-process & final product testing and
approvals. Devise systems to ensure strict compliance with customers'
requirements and managing inspection laboratories.

o Ensure that necessary laboratory analysis is conducted, and reports generated


are reliable and accurate.

o Ensure that all equipment is well calibrated to evaluate product quality and
compliance with current good manufacturing practices.

o Evaluate function, performance and compliance of processes against design /


operational standards and customer requirements.

o Authoring efficient Standard Operating Procedures (SOPs), manuals, working


processes & methods and other quality management documentations.

o Tracking and analyzing defects with the appropriate Sigma XL & ERP FDS, working
with production team to facilitate timely corrections, root cause investigation
and effective corrective actions.

 Problems Encountered If Any and Why


o Gumming of in-process sheets as a result of high viscosity of lacquers and/or
incomplete curing after coating.
o Bleeding of inks/varnish as a result of incompatibility of ink print and varnish
during wet-on-wet production run.

 Solutions Proffered (Based on Engineering Principles)


o Gumming of in-process sheets as a result of high viscosity of lacquers and/or
incomplete curing after coating. Heat transfer principle was utilized in the root
cause analysis.
i. Conducted a root cause analysis on the improper curing problem using
tools such as 5 Whys, Fishbone Analysis etc.
ii. From the analysis, the root cause of the problem was detected – irregular
oven temperature of the coating line resulting to partial dryness of
sheets.

iii. Next, the operating condition (i.e. temperature) of the oven is adjusted to
the required level through replacement of the damaged oven burner.
iv. With the right temperature, the viscosity automatically adjusted itself
accordingly.

Engineering Explanation of the Solution


Increase in temperature results to decrease in liquid viscosity. When a liquid is heated up,
its molecules get charged up to move more freely and this helps in overcoming the binding
energy of that fluid. This ultimately results in a smoother flow of that fluid i.e. its viscosity
decreases. With this decrease in viscosity, the liquid is then able to occupy larger surface
area on the sheet, thereby increasing the tendency of it to get dried faster and more
thoroughly.

Note, the conversion formula below:

where,

v = kinematic viscosity,

n = dynamic viscosity

Plotting log(n) against 1/T (in Kelvin) gives a straight line, therefore the higher the
temperature T, the smaller is 1/T and the lower is viscosity n of the liquid.

Also applying equation (ii)

μ = μ0 (1/ 1+ At + Bt2) --------------------------------------------------- (ii)

where,

μ = Viscosity of liquids at t0C, in poise

μ0 = Viscosity of liquids at 00C, in poise

A, B = Constants for the liquid

For lacquers,

μ0 = 1.79 x 10-3 poise,

A = 33.68 x 10-3

B = 22.1 X 10-3

The equation shows that with the increase of temperature, the viscosity decreases.

 Lessons Learned from the Production Run/Project for Personal Development


o To conduct effective preventive maintenance of machine of a regular basis; this
will help detect damaged parts before production.
o To be always ensure effective equipment qualification before production.

o To pay attention to details and not overlook the effect of any operating
parameters to their processes.
o To always ensure through preventative maintenance of machines and
equipment.
