1.1 Safety measures when working with py‐


rotechnic components

WARNING

♦ Pyrotechnic components always contain a propellant that


generates a gas during combustion. On some versions, a
separate compressed gas reservoir is available to gener‐
ate the gas.
♦ This compressed gas is stored under high pressure in a
compressed gas tank.
♦ Ignition of the pyrotechnic components is by means of an
electric/mechanical igniter.
♦ Testing, removing, installing and repair work may only be
performed by qualified personnel.
♦ For airbag units, there are no exchange intervals.
♦ Under no circumstances should checks be carried out with
a test lamp, voltmeter or ohmmeter.
♦ Pyrotechnic components may only be checked in installed
state and with vehicle diagnosis, testing and information
systems approved by the manufacturer.
♦ When working on pyrotechnic components and airbag
control unit - J234- , the battery earth strap must be dis‐
connected with the ignition switched on. Then cover neg‐
ative terminal.
♦ A waiting time of 10 seconds is necessary after discon‐
necting the battery.

♦ The battery must be connected with the ignition SWITCH‐


ED ON. When doing this, there should be no-one inside
the vehicle. Exception: Vehicles with battery inside pas‐
senger compartment. In this case do not stay anywhere
near the effective range of the airbags and seat belts.
♦ Wash hands after coming into contact with triggered py‐
rotechnic components of restraint system.
♦ Pyrotechnic components must not be opened or repaired;
always use new parts (risk of injury).
♦ Pyrotechnic components which reveal damage must not
be installed.
♦ Pyrotechnic components that have been dropped onto a
hard surface must not be installed.
♦ Before handling pyrotechnic components of the restraint
system, for example before separating an electrical con‐
nection, the mechanic must electrostatically discharge
himself/herself. Electrostatic discharge is achieved by
touching earthed metallic parts, such as the door striker
plate.
♦ Pyrotechnic components must be installed immediately
after they have been removed from their packaging.
♦ If work is interrupted, the pyrotechnic component must be
stored back in its packaging.
♦ Leaving the pyrotechnic component unattended is pro‐
hibited.
♦ Pyrotechnic components must not come into contact with
grease, cleaning solution or similar.
♦ Pyrotechnic components must not be subjected to tem‐
peratures above 100°C even for short periods.

1.2 Storage, transportation and disposal of


airbag, belt tensioner and battery isola‐
tor units (pyrotechnic components)

WARNING

♦ Storage must comply with the relevant national legislation.


♦ Transportation is subject to national and international reg‐
ulations that govern packaging, marking, labelling and
freight documentation in detail.
♦ Untriggered pyrotechnic components must be disposed of
correctly in the original packaging in accordance with na‐
tional legislation. Contact your importer if in any doubt.
♦ Only completely ignited pyrotechnic components may be
disposed of through the commercial waste system.

1.3 Additional safety regulations for belt ten‐


sioners

WARNING

♦ Never point open end of belt tensioner at another person.


♦ Belt tensioner units must be handled with extreme caution
during removal and installation. If handled incorrectly,
there is a high risk of injury and damage in relation to the
belt tensioner units.
♦ When connecting the belt tensioner unit, all mechanical
parts (including those of the 3-point seat belt) must be
properly attached. If connection of the belt tensioner unit
is hindered due to tight conditions, the belt strap must be
rolled up completely before connecting. In this case there
is no heightened risk of safety as long as the additional
safety instructions are heeded. Essentially this is aimed at
battery disconnection and electrostatic discharge of the
fitter prior to connection of the belt tensioner unit.
♦ Depending on the crash intensity, it is possible that the belt
tensioner was triggered but the belt force limiter did NOT
ignite. These parts are to be treated as unignited compo‐
nents!

1.4 Additional safety regulations for driver

WARNING

♦ Removed driver and front passenger airbag units must be


stored with padded side upwards.

1.5 Additional safety instructions for curtain


airbag

WARNING

♦ Place removed curtain airbag modules in packaging or on


a clean, flat surface on a cover.
♦ Folding is acceptable as long as no damage is caused (in
particular to the protective sleeve).
♦ To prevent any potential damage during removal and in‐
stallation, curtain airbags must be handled with extreme
caution.
♦ Until the gas generator is screwed in place, always hold it
firmly by hand when handling (transportation, removal and
installation, etc.).
♦ Always renew damaged pillar trim; never repair.
♦ After bodywork repairs in vicinity of curtain airbag, check
body for weld spray droplets, deformations and areas of
chafing (compare with opposite side if necessary).
♦ If an ignited curtain airbag is renewed, the moulded head‐
liner, door seals with beading, curtain airbag guides, grab
handle brackets, trim on the A, B and C-pillars must also
generally be renewed. If damaged, (rear) interior reading
lights, roof grab handles and roof end strip must be re‐
newed.

1.6 Renewing pyrotechnic, electrical and


mechanical components of the restraint
system after an accident
The following components must be renewed following an accident
with airbag triggering:
♦ All triggered airbag units.
♦ Supports and retainer for front passenger module if front pas‐
senger airbag was triggered.
♦ Coil connector with slip ring, when driver airbag has triggered.
♦ All seat belts with triggered belt tensioners.
♦ In addition, the following must also be replaced if necessary
(visual check): all damaged components.

1.7 Accident without airbag triggering


♦ If airbag warning lamp - K75- does not indicate a fault, there

1.8 Checking seat belts

WARNING

The seat belt system must be inspected systematically after


every accident! If damage is determined at any of the points to
be checked, customer must be informed regarding necessity
of changing belts.

– Pull belt completely out of inertia reel or lap belt adjustment
plate.
– Check belt webbing for soiling, and if necessary wash with a

• If either of the following illustrated damage examples (1 and


2) are found on accident vehicle - renew seat belt complete
with belt buckle and belt height adjustment.
• If damage as illustrated under points 1, 2, 3 and/or 4 is deter‐
mined on a vehicle which has not been involved in an accident,
it is sufficient to renew damaged belt only.
• Belt webbing cut, torn or chafed.
• Torn webbing loops on belt edge.
• Burn marks from cigarettes or similar.
• One edge of belt deformed or wavy.

1.10 Checking inertia reel (locking mecha‐


nism)
The inertia reel has two locking functions.
♦ The first locking function is triggered by the belt being jerked
out of reel (belt extraction acceleration).
Checking
– Pull belt out of inertia reel with firm jerk.
• Will not lock - renew seat belt complete with buckle.
• If difficulties are experienced when belt is extended or retrac‐
ted, first check whether position of inertia reel has been al‐
tered.
• The second locking function is triggered by a change in vehicle
movement (vehicle-dependent locking function). Vehicle must
be moved over a flat level surface for this.
Checking
– Put on seat belt.
– Accelerate vehicle to 20 km/h and then carry out emergency
braking with foot brake.
• If seat belt is not locked by locking mechanism during braking
procedure, renew seat belt complete with buckle.

WARNING

For safety reasons, the road test should be carried out on a


traffic-free stretch to ensure that other road users are not en‐
dangered.

1.11 Visually inspecting belt buckle


– Inspect belt buckle for cracks and chips.
• If damaged, seat belt and belt buckle must be renewed.

1.12 Checking operation of belt buckle


Checking belt buckle:
– Push latch plate into belt buckle until it engages audibly. Check
whether locking mechanism is properly engaged by pulling
firmly on belt webbing.
• If latch plate fails even once to engage properly in belt buckle
during at least 5 tests, renew seat belt and belt buckle.
Checking release mechanism:

– Release seat belt by pressing button on belt buckle with finger


pressure.
– When belt is slack, latch plate must spring out of belt buckle
on its own.
• Carry out test at least 5 times. If latch plate fails even once to
spring out of buckle, renew seat belt complete with belt buckle.

WARNING

Under no circumstances whatsoever may lubricant be used to


eliminate noise or stiffness in belt buckle buttons.

1.13 Checking belt guide fittings and latch


plates
Plastic-coated fittings show fine, parallel scoring after stress on
belt system (when belt was fastened during accident). (On the
other hand, wear caused by frequent belt use can be recognized
by smooth wear, free of lines).
– Inspect for deformation, fracturing and cracks in plastic.
• If scoring and/or damage is determined, renew seat belt com‐
plete with belt latch.

1.14 Checking securing parts and anchorage


points after an accident
♦ Latch plate deformed (stretched)
♦ Height adjustment does not function
♦ Anchorage points (seat, pillars, vehicle floor) distorted or
thread damaged
• If damage is determined on these parts, renew seat belt com‐
plete with belt buckle.
• Renew anchorage points.

Note

In case of damage resulting not from an accident, but for example,


from wear, only the part which is actually damaged need be re‐
newed.

1.15 Checking child seat anchors after an ac‐


cident
♦ Child seat anchors must be checked for damage and defor‐
mation after an accident.
♦ Child seat anchors welded to body must not be repaired or
straightened.
♦ If child seat anchors bolted to body are damaged or deformed,
they must be renewed.

Bonding
– Remove retaining plate from mirror base.
– Remove PUR adhesive sealant from retaining plate using a
wire brush.
– Grind off the three spacer protrusions on bonding surface. To
do this, use sandpaper (360/400 grain) laid on flat surface.
– Keep sanded surface clean and free of grease.
– Scrape down PUR adhesive sealant and glass/paint primer
down to ceramic layer on windscreen using glass scraper.
– Clean bonding area with adhesive remover D 002 000 10 or
cleaning solution D 009 401 04.

WARNING

Do not damage ceramic coating. Scratches will remain per‐


manently visible.

– Cut nylon mesh fabric exactly to size of retaining plate.

Note

Wear hand protection (rubber gloves).

– Apply adhesive evenly to retaining plate.


– Place nylon mesh fabric on retaining plate.
– Dab nylon mesh fabric with tube while applying further adhe‐
sive.
Only 30 seconds are available from laying nylon mesh fabric on
adhesive to pressing plate onto windscreen.
– Press retaining plate (do not use force) against windscreen for
15 seconds.
– Remove excess adhesive with a cloth.

Note

Interior mirror can be installed after 15 minutes.

5.2.2 Removing and installing retaining plate,


interior mirror with rain and light sensor

Note

♦ A retaining plate for the interior mirror, which was detached by


the windscreen, must be reinstalled using repair procedure
described.
♦ A new windscreen and new retaining plate is not required.

Preparing windscreen
– All adhesive and primer residue must be removed from the
ceramic pre-coating.
– Clean adhesive surface with cleaning solution D 009 401 04.
– Adhere to flash-off period of at least 10 minutes.
– Apply glass/paint primer D 009 200 02.
– Flash-off period up to bonding: minimum of 10 minutes to
maximum of 1 hour.
Preparing detached or new retaining plate
– Mechanically remove adhesive remains (applies only for a
mirror base which has become detached).
– Prepare adhesive surface by sanding down with wet fine em‐
ery paper (800-1200 grade) until water does not run off surface
to be bonded.
– Then clean with cleaning solution D 009 401 04.
Bonding retaining plate
– Apply 2K polyurethane adhesive D 180 KD2 A1 directly to
prepared and cleaned retaining plate bonding surface.
– Adhesive bead diameter: Approx. 2.5 … 3 mm.
– Press retaining plate into position on prepared windscreen im‐
mediately after applying adhesive.
– Align retaining plate in position on ceramic pre-coat surface
and secure with adhesive tape.
Cleaning and removing excessive adhesive
– Carefully remove adhesive tape 0.5...1 hour after attaching
retaining plate.
– Remove excessive and still soft adhesive from around mirror
base using a spatula.
– Moisten a cloth or a primer applicator with cleaning solution
and then remove all excessive adhesive thoroughly.
Installing rain sensor and mirror
– Mirror can be fitted 2.5 hours after attaching retaining plate.

– Make sure that the round closed recess -3- in the base of the
steering wheel -2- is in the highest position above steering
column trim -1-.

Note

The closed recess in the base of the steering wheel is one of two
breaking points for removing the driver side airbag.

For the steps below a commercially available pin punch with a


shaft diameter of 5 or 6 mm is required.
– Mask off the end of the pin punch handle with commercially
available adhesive tape to prevent the dash panel insert and
steering column switch trim from being scratched.
– Position pin punch parallel to steering column axis, and pierce
through breaking point at base of steering wheel.
– Insert pin punch into base of steering wheel as far as stop, and
pull it back by 1 to 2 mm.

Caution

Never push the pin punch downwards. Risk of damage.

– Pull pin punch -2- upwards “in a fast motion”.


– This will move the coil of spring -3- towards the centre of the
steering wheel -arrow A-.
– At the same time the right arm of the spring moves outwards
-arrow B-.
As a result, the driver airbag -1- is released from the catch on the
left side of the steering wheel.

– Turn steering wheel back to “straight ahead” position.


– Turn steering wheel by approx. 100° towards left.
– Make sure that the round closed recess -3- in the base of the
steering wheel -2- is in the highest position above steering
column trim -1-.
– Use the pin punch to pierce through the breaking point as de‐
scribed, and insert it into the base of the steering wheel as far
as stop.
– Pull pin punch back by 1 to 2 mm

Caution

Never push the pin punch downwards. Risk of damage.

– Slightly press with one hand on the horn symbol on the side
of the steering wheel which has already been released.

This is necessary to prevent the airbag from being jammed in the


steering wheel.
– Pull pin punch -2- upwards “in a fast motion”.
– This will move the coil of spring -3- towards the centre of the
steering wheel -arrow A-.
– At the same time the outer arms of the spring move outwards
-arrows B-.
As a result, the driver airbag -1- is released from the catches in
the steering wheel.

– Turn steering wheel back to “straight ahead” position.


– Remove airbag unit from steering wheel.

– On vehicles with multifunction steering wheel, connect the re‐
spective connector to the connector coupling.
– Connect airbag connector to connector coupling, and press in
connector lock.
The airbag connector must audibly engage.
– Press airbag unit into steering wheel.
– Ensure that airbag unit is properly engaged in steering wheel.
– Switch on ignition.

Electrostatic discharges may result in unintentional triggering


of airbag. Therefore, the mechanic must electrostatically dis‐
charge him/herself before disconnecting the igniter and earth
wires. This can be done by briefly touching the car body or
striker plate of the door.

– Release connector locking device and pull connector off cur‐


tain airbag.

Electrostatic discharges may result in unintentional triggering


of airbag. Therefore, the mechanic must electrostatically dis‐
charge him/herself before disconnecting the igniter and earth
wires. This can be done by briefly touching the car body or
striker plate of the door.

– Depending on vehicle equipment, disconnect seat wiring har‐


ness from coupling station.
– Connect airbag adapter - VAS 5232/1- to side airbag wiring
harness -1-.

Caution

Airbag adapter - VAS 5232/1- must remain connected to seat


until seat is installed again.

Caution

If seat is lifted out of vehicle or transported, it must not be grip‐


ped by attaching parts. This includes belt buckle, seat longitu‐
dinal adjustment lever, seat height adjustment lever and seat
trims. This is necessary to avoid damage.

– Grip between backrest and seat padding with right hand. Grip
front end of seat padding with left hand and lift seat out of ve‐
hicle.
Installing
– Grip between backrest and seat padding with right hand. Grip
front end of seat padding with left hand and lift seat into vehi‐
cle.
– Remove airbag adapter - VAS 5232/1- .
– Depending on vehicle equipment level, engage wiring harness
connectors.
– Position seat in corresponding opening in floor via tunnel-side
centring pin -5-.
– Move seat to foremost and highest position using longitudinal
adjustment.
– Tighten rear, tunnel-side bolt -2- (24 Nm).
– Tighten rear, sill-side bolt -3- (24 Nm).
– Move seat to rearmost and deepest position using longitudinal
adjustment.
– Tighten front, tunnel-side bolt -1- (24 Nm).
– Tighten front, sill-side bolt -4- (24 Nm).

WARNING

If a thread in seat cross member mounting plate is damaged


on seat installation, reworking damaged threads is prohibited!
In this case, the seat cross member mounting plate must be
replaced.

If seat cross member mounting plate threads have been dam‐


aged:
– Renew the affected seat cross member mounting plate ⇒ Body

– Pull cover -1- off over both head restraint guides.
– Slide padding -3- over both head restraint guides and release

Installing

Note

♦ In the seat padding in vehicles with a seat heater is renewed,


the heating element is also to be renewed.
♦ Assure a dust free adhesive area on the padding.
♦ Bond heater element fold-free to padding.

– Remove backrest ⇒ page 186 .
• Head restraint removed
– Unclip cover -1- from belt guide -2-.
– Lever belt guide -2- out of backrest using a screwdriver or a
suitable plastic wedge.

Note

Cover -1- and belt guide -2- are fitted with a disposable catch.
They must be renewed when installing.

– Lever covers -1- and -2- out of backrest using a screwdriver.


– On rear side of backrest -3-, unhook all cover profiles -6- from
backrest beading.
– Roll up cover on sides.
– Carefully pull cover over head restraint guides.
– Take off cover and padding from backrest frame.
– Unhook all padding wires -4- and -5- from wire frame in pad‐
ding using awl - V.A.G 1636- .

Before installing covers -1- and -2-, make sure that cover lies over all points of backrest release mechanisms.
