HYDROSTATIC TEST PROCEDURE

SCOPE:

This procedure outline the minimum basic requirements of SAES-A-004 and SAES-L-150 pressure testing
that cover the requirements for Hydrostatic Testing of Hot Tapping Set-up.

III. TEST TOOLS AND EQUIPMENT:

1. Calibrated gauge (0 to 3,000 psi). Minimum of two pressure gauges shall be used for each test.
2. Relief valve calibrated to 5% above Strength test pressure.
3. Relief valve calibrated to 5% above Tightness test pressure.
4. Hydrotest pump with a capacity of 20,000 psig.
5. Test manifold to be pressure tested to 20% above required strength test pressure and
additional valve shall be installed to the test manifold in order to isolate the manifold from
the test.

NOTE: Calibration of test gauges not to exceed one month from hydrotest schedule and relief
valve not more than seven (7) days prior to Hydrotesting.

IV. HYDROSTATIC TEST DATA:

A. Test No. 1 (Split Tee & Isolation Valve)

Reference: SA-7627 – Hot-Tap Calculation sheet


Leak Test Pressure - 100 psig.
Relief valve setting - 105 psig.
Duration of test - Thirty (30) minutes
Note: Limiting factor for this test is ASME 300# Valves.

B. Test No. 2 (Tightness Test for Hot-Tap Machine)

Reference: SA-7627 – Hot-Tap Calculation sheet


Leak Test Pressure - 451 psig.
Relief valve setting - 474 psig.
Duration of test - Thirty (30) minutes
Note: Limiting factor for this test is ASME 300# Fittings

V. SAFETY REQUIREMENTS:

Take the necessary work permit for the test. NO WORK shall be allowed close to the hydrotest
area to prevent untoward incidents. Personnel will be posted at the site to keep the test area
clear of all people not connected with the test. All hydrotest piping fittings and test equipment
shall have the proper rating to withstand the required pressure. The system shall be
depressurized to zero if any leaks were detected prior to attempt to any repair. Warning sign
shall be posted around the hydrotest area to warn people that hydrotesting is in progress. Saudi
Aramco Construction Safety Manual, Loss Prevention and other applicable standard will be
followed.

VI. HYDROTESTING PROCEDURE:

1. Test Preparation

1.1 Pipe spools are visually inspected for internal cleanliness prior to bolting to the
preceding/succeeding spools.
1.2 All installed vents will remain open during water filling until the line is ready for
pressuring. All instruments not included in the test shall be removed & re-
installed after the hydrotest.

2. Pressurization Procedure

2.1 Filling & pressurization is done at the lowest point of the system being tested.
2.2 Remove air during filling through the installed vents at all high points. After
venting, valves used for venting are placed at partial open position and
plugged or blinded.
2.3 Once the line is full, ready for pressurizing, all well vents are closed/plugged,
and flanges tightened to withstand test pressure. Pressurizing pump, gauges
and relief valve will be installed as shown on the attached hydrotest diagram.
2.4 The pressure rise during a pressure test shall be gradual and under control to
allow time for material to strain, and time for personnel to check for leaks.
2.5 The pressure is increased in steps no greater than one-fifth of the strength test
pressure after the preliminary check at 50 percent of the strength test
pressure. Each step in pressurization is held at minimum of 10 minutes.
2.6 Do not exceed 50% of the strength test pressure until weaknesses have been
repaired and leaks have been stopped.
2.7 Do not proceed to a higher pressure after each of the above steps until
weakness has been repaired and leaks have been stopped.
2.8 After inspecting the pipeline for leaks, the system will be brought to the
required strength test pressure.
2.9 After the test pressure is reached and before commencement of inspection of
the system, the isolation valve between the test manifold and the piping
system under pressure test shall be closed and the test pump disconnected.

3. Test Duration

3.1 Test duration shall be for thirty minutes at required test pressure.

4. Post Testing

4.1 After successful completion of hydrotest, the system will be depressurize, de-
water and air dry.
4.2 All testing accessories shall are removed.

GENERAL NOTE: QC Inspector is responsible to ensure that N.D.E. is completed and repairs are
cleared before hydrotesting.

WELD REPAIR PROCEDURE

1.0 SCOPE

This procedure covers all work and safety requirements for the repair of butt welded
joints for Saudi Aramco projects. The intension of which is to ensure that all weld joints
are repaired in accordance with the approved welding procedures and applicable
Saudi Aramco specifications and latest industry standards.

3.0 SAFETY PRECAUTIONS

3.1 For Restricted Areas, Work permit shall be obtained before any weld repair
work starts.

3.2 Make sure that the welding machine to be used for repair is properly
grounded and that all cables and connections are in good condition. Set
amperes and voltages to the proper requirements as per approved welding
procedure.

3.3 Make sure that all power tools are fitted with guards and are in good working
conditions. Check extension cords for damage to insulations and outlets
secured with covers. Repair or replace as necessary.

3.4 Make sure that workers doing repair works are provided with adequate
Personal Protective Equipments like welding gloves, safety goggles, welding
mask, jacket, etc.

3.5 Make sure that a fire extinguisher in good condition is available in the work
site.

4.0 EQUIPMENT AND ACCESSORIES

5.0 WELDING REPAIR PROCEDURE

5.1 PROCEDURE REQUIREMENTS

5.1.1 All weld repairs shall be performed in accordance with Saudi Aramco
approved Welding Procedure.

5.1.2 Only certified welders duly issued with clearance cards for the project
will be allowed to repair welds.

5.1.3 All weld repairs shall be cleared before conducting Hydrotest or post
weld heat treatment if any.

5.1.4 Welds may only be repaired twice. If the weld is still not acceptable
after the second repair, then Saudi Aramco Inspection has the sole
authority for the decision to make additional repair attempts or to
require the entire weld be cut and re-welded. Reference SAES-W-012
Parameter 17.1.

5.1.5 Cracked weld (except crater cracks) shall be cut-out unless a repair is
approved by Saudi Aramco. A special repair and inspection procedure
shall be submitted to Saudi Aramco for review and approval prior to
undertaking any repairs, including excavation of the defect.

5.1.6 Pre-heating and inter pass temperature requirements shall be applied


as per table 4A/4B of SAES-W-012 for vertical up SMAW butt welds and
table 5A/5B for vertical down SMAW butt welds as stated in the
approved welding procedure.

5.1.7 Repair limitation stated in SAES-W-012 Para. 17.7 & 17.8 (Repair to
Offshore and Onshore pipeline girth welds) shall be followed.

5.2 INSPECTION

5.2.1 The approved QA/QC welding inspector shall locate and mark the
weld defects based on the radiography report sheets.

5.2.2 The approved QA/QC welding inspector shall monitor the excavation,
weld preparation and re-weld of the defective joint to ensure that the
applicable WPS requirements are met.

5.2.3 All repair welds shall be 100% visually inspected and radiographed.

5.2.4 Penalty shots and increase in radiography coverage shall meet the
requirements stated in SAS-W-012 parameter 16.6.1.1.3 & 16.6.1.1.2
respectively.

5.3 DOCUMENTATION

5.3.1 The weld repair status shall be logged and tracked through the
approved weld map/chart posted in the QA/QC department or
contractor site office. The radiography results shall be highlighted and
status updated regularly until all outstanding repairs are cleared.

5.3.2 Weld repair rates shall be calculated as per SAES-W-012 parameter


16.6.1 in both lineal basis and joint basis and shall be documented.

5.3.3 All relevant QA/QC reports pertaining to weld repair shall be


maintained and regularly updated until the completion of the project.
These documents shall be included in the final submittal to PMT and
SAPID at the end of the job.

5.4 METHOD STATEMENT FOR WELDING REPAIR

5.4.1 Upon receipt of the radiography report from NDT or Third Party NDT
Contractor, the QA/QC Inspector shall identify the welded joints that
failed the radiography and highlight them in the weld map and
welding checklist.

5.4.2 The QA/QC Inspector shall inform the welding supervisor and provide
relevant information as to the type of defect, location and area of
defect in the weld joints.

5.4.3 The QA/QC Inspector shall carefully locate and mark the area of the
weld joint indicating the type of defect.

5.4.4 The weld joint area shall then be excavated by grinding until the defect
is removed being extra careful not to damage the parent metal and
adjoining area. The QA/QC inspector shall monitor and make sure this
work is done properly. Excavation shall be done producing a similar
groove as original welding procedure.

5.4.5 All surface preparation shall examined by NDE prior to start welding.

5.4.6 Clean groove using grinding machine fitted with wire brush.

5.4.7 Pre-heat pipe to the requirement of SAES-W-012 table 4A/B for uphill or
5A/B for downhill weld progression as per approved WPS.

5.4.8 Upon reaching minimum pre-heat temperature, start welding using the
same WPS as the original production weld. Monitor interpass
temperature until the final capping is complete. Clean the final cap
using power brush.

5.4.9 Conduct visual inspection and log joint repair in the daily weld log
sheet. Request for radiography.

5.4.10 Defective welds may only be repaired twice as stipulated in section


5.1.4 of this procedure.

5.4.11 For second repair, repeat steps 5.4.1 to 5.4.9.
