Safety Issues
THE FOLLOWING SECTION ON SAFETY MUST BE UNDERSTOOD
AND STRICTLY ADHERED TO BY ALL SERVICING AND OPERATING
PERSONNEL.
Warning: This equipment may be connected to an uninterruptible power
supply - see Section 5 of Supervisor Guide. To avoid shock hazard make
sure the unit is completely isolated before removing covers.

High Voltage: If single/three phase power is supplied to the machine,


exercise caution when working in areas where mains power is present as,
hazardous voltages will exist.
Wall isolating switchgear must be installed in accordance with local
regulations and standards, and be capable of being either disconnected
or locked in the off position.

High Energy: All servicing personnel are warned of the dangers of


arcing and burns from high-energy components such as the batteries and
power supply unit (PSU).

Weight: Care must be taken when lifting items weighing 20 kg or over


during refitting. The fitting of such items should be regarded as a two-
person task.

Moving Parts: Extreme care must be taken by all servicing personnel


when working near moving machine parts. This is especially important
when covers are open or removed and safety interlock circuits
overridden. On no account should the machine be operated, with the
covers removed, in the presence of operating staff.
Under certain fault conditions it is possible for motors to start. When
working on motor circuits of motor driven parts when the cover interlocks
are overridden, always ensure that an emergency stop switch is pressed
in.
Emergency stop switches, which cannot be overridden, are provided
which will either stop the machine if it is running or prevent it from starting.
These switches are of the red push type with yellow escutcheon plates.
Additionally, all covers that are operator accessible are protected by
safety interlock switches to ensure that the machine will not run when the
covers are open.
All items of clothing such as ties, loose overalls and long hanging
jewellery should be removed. Long hair should be tied up.
Cutting Blades: Certain mechanisms and heads contain sharp-edged
blades. Exercise caution when working in these areas.

Safety Issues

Light Emissions: The safety precautions for detectors which emit UV


light or lasers must be followed in accordance with the instructions in the
relevant detector manuals.

Cabling and Power: Do not use the colour of cables as an indication of


their voltage or polarity. Always use the wire number in conjunction with
the wiring schedules.
Always use a test meter to check that the terminals are not live before
touching.

SSD Devices: Normal precautions concerning the handling of MOS


components are applicable in order to minimise the risk of damage to
these devices by STATIC ELECTRICAL DISCHARGE. This entails
avoiding contact with the pins of these devices and ensuring that when
they are removed from a PCB, the pins are strapped together with
conductive tape, or placed on a suitably earthed metal plate, thus
ensuring that ALL pins remain at the same potential. Any external
clothing, overalls, etc., manufactured of NYLON or a similar material must
not be worn as they are capable of reaching extremely high voltage
potentials caused by friction during normal wear. These precautions are
especially necessary in respect of microprocessor devices.

EMC (Electro-Magnetic Compatibility): In accordance with the


European EMC Directive (see CE declaration of conformity) this product
is fitted with EMC countermeasures. These countermeasures include
components like metallic machine covers, mains filters, ferrites, screened
enclosures, critical earthing arrangements, screened cables and critical
wiring. It is important that all these components critical to EMC
performance remain as fitted by the factory. Only Service personnel
trained by De La Rue are permitted to service the machine.

Solvents: All fluids used for cleaning purposes must be non-toxic and
must comply with the relevant COSHH and Health And Safety
regulations.

Pneumatics: Before attempting any maintenance or servicing on the


pneumatics system ensure that the air supply is removed. Should it be
necessary to carry out any fault finding on the machine while the
pneumatics are functioning, extreme caution should be exercised.

It is advisable to be aware of what these symbols represent:

in any of these areas. Turn power off before servicing
(two possible symbols).

Fluorescent and phosphorescent detectors contain UV
light. Use discretion and care when working around these
detectors.

Warning, Crushing Hazard


These areas can cause crushing. Use extreme care in
any of these areas. Turn power off before servicing.

Warning, Equipment Starts and Stops Automatically


Keep hands clear whenever equipment is under power.

Warning, Hot Surface


These areas are extremely hot and can cause burns if
touched (two possible symbols).

Warning, Laser Light


Do not look directly into laser beam.

Aperture Warning
Keep hands and objects clear when equipment is under
power.

Pinch Point Warning


Keep hands and objects clear when equipment is
running.

Ear Protection Advisory


Wear ear protection to avoid damage to hearing.

1.1.1 Layout and Dimensions

It is recommended that a suitable table be made available to hold the


weight of the Cobra machine 120kg (264lb) and expansion module 63kg
(139lb).

Read! Recommendation: When relocating the machine, use only an


approved installer with the correct lifting tools.

Electrical Connection Connect the electrical cable to the back of the machine (see Figure 1-3).
Ensure there is enough room between the machine and any obstructions
to access this cable in the event of an emergency.

Danger! Be very careful when working around electricity.


In the event of an emergency requiring the machine to be powered
off or stopped abruptly, first turn the ON/OFF switch to OFF and
then remove this cable from the machine and any expansion module
(such as a 4 Pocket Module or Shredder).

2.1 Cobra Note Sorter

This chapter describes the Cobra Note Sorter and the typical processing
flow from the operators stand point.
The Cobra Note Sorter, sorts and counts documents of various sizes and
denominations.

2.1.1 Cull Pocket

The cull pocket (see Figure 2-1) collects notes that are deemed unfit.
These culls may then be stacked and disposed of according to site
procedures.
The cull pocket has a maximum capacity of 100 notes. For this reason it is
advised that you periodically remove notes from the cull pocket to reset
the counter to zero.
Note: If the cull pocket reaches 100 notes, the system will stop.

2.1.2 Output Pockets

The output pockets (see Figure 2-1) collect the sorted and counted
notes.
Remove loose notes upon the pocket reaching its capacity of 200 notes.
Note: All capacities and throughput figures are subject to note size,
note quality, and process used.

2.1.3 Note Feeder

The Note Feeder (see Figure 2-1 on Page 2-2) feeds notes into the
system for counting and stacking.
The Note Feeder supports continuous feeding, see Figure 2-2 for an
example of correct note loading procedures.
Caution! Do not load the feeder beyond three quarters 
capacity, or approximately 1000 notes.

2.1.4 Loading Notes

The correct preparation of notes helps prevent jams. The notes must be
stacked squarely, with none misaligned, folded, or protruding.
If the feeder is to be loaded from empty, shuffle the bottom notes from the
stack into the note entry point. Place the stack of notes on the feeder
base plate, to the left side of the feeder and against the back plate,
ensuring that the stack remains square and orderly.

2.2 Cobra User Interface

The user interface consists of the display screen and the keyboard.

2.2.1 Display Screen

The display screen provides the user with visual input as to machine
status (see Figure 2-3).

Screen icons indicate functions. When an icon appears on the screen, it


includes a function key number, e.g. F4, indicating that the action is
performed by pressing the corresponding function key on the keyboard.
Note: Not all displayed icons are for operator use. The instruction 
provided in subsequent sections contain only Operator icons.

3.1 Getting Started - Login

Set the ON/OFF switch on the Note Sorter to the ON position. Once the
system boots the Team Leader Login screen displays (see Figure 3-1).

3.1.1 Modifying User Lists

Use Procedure 3-2 to modify the user list.

3.4 Start a Batch

Use Procedure 3-4 to start a batch and begin processing notes.

1. Place notes in the Note Feeder (see Loading Notes on Page 2-3).

2. Use the keyboard to start the machine:

Press Start Feed to start a feed.

Press Stop Feed to stop a feed.

Press Batch to end a batch.

Press Stop to stop the machine.

Warning! Pressing the Stop key only halts the machine it does
not remove power. In case of emergency set the ON/OFF switch
to OFF and remove the power cable from the rear of the machine.

3.5 Reconciliation

The Reconciliation screen enables batches of notes processed to be


reconciled against expected totals. Use Procedure 3-5 to reconcile the
batch.

(see Figure 3-10):

denomination.
13. The user may then either:

A. Press F11 to amend the Cull Entry “Quantity” value.

B. Press F12 to return to the main screen without balancing the


entry.
14. Press F8/F9 to select a cull entry.

15. Press F11 to attempt another reconciliation.


If a balance is achieved, the batch is removed from the list and the
main screen is re-displayed.
If no balance is achieved, the following warning displays (see
Figure 3-11):

16. Press F12 to accept the discrepancy.


The batch is removed from the list, but a report is made of the 
discrepancy (see Reports on Page 3-20).
17. Press F11 to attempt another reconciliation and return to the Cull
Entry screen with more data.

3.11 Four Pocket Stacker Extension Module

The modular construction of the Cobra desktop banknote sorter allows for
extra four pocket stacker units to be added to the system to tailor the
machine to individual applications and sorting requirements. Cobra is
extendable up to 20 sorting stackers (excluding cull pocket) or four
extension modules.
Each extension module has the following specifications:
 Net Weight: 63kg (139lbs)
 Length: 710mm (28”). Including over run box: 780mm (31”)
 Height: 650mm (26”)
 Depth: 580mm (23”)

3.11.1 Cobra Extension Module

Figure 3-26 represents a typical extension module for the Cobra.

Output Pockets The output pockets of the extent ion module operate the same as the
output pocket of the main module.
Remove loose notes when the pocket has reached its capacity of 200
notes.
Over Run Box Purged notes from the extension module are fed into the over run box.
The maximum capacity is 15 notes.
Note: All capacities and throughput figures are subject to note size,
note quality and process used.

3.12.2 Shredder Module

The Shredder Module destroys selected notes and is located at the end of
the transport within a DSM (see Figure 3-34).
If notes jam within the Shredder Secure Box or the ductwork leading to
the shredder bin, the machine automatically switches to the Incident
Recovery function.
Only Supervisors/Service Engineers are allowed access to the secure
Box.
Initially, the Supervisor is responsible for clearing jams.
Recommendation: If a jam occurs, stop the machine. By
switching the machine OFF and then removing the power cable
from the rear of the machine.

3.15 ACDP (Automated Commercial Deposit Processing)

Automated Commercial Deposit Processing (ACDP) is a methodology


that reduces the volume of documents that need to be manually
processed due to culls.
Figure 3-45 below shows the ACDP process applied to a customer that
processes 300 retail deposits per day with an average size of 200 bank
notes. They run a two-pass process.
In the first pass the reject rate is 1%, for example. The notes are removed
from the cull pocket and re-fed in a second pass. This time the reject rate
is assumed to be 20%.
In the example, the result is 480 notes sorted. Thus leaving 120 notes
rejected that must be processed according to site procedures regarding
culls.

Caution! Make sure the Cobra machine boots up before any


external offline reconciliation system (e.g. Maestro) is used.
Separator cards are used to separate deposits of money (see
Figure 3-46).

3.15.2.1 Trailer Card is Put in First

If a Trailer Card is put in first, the user will receive the following error
dialogue (see Figure 3-48):

Solution:
A. Type in a new separator ID number and press F11.
B. Press F12 to continue counting to the existing batch.

3.15.2.2 Header Card Fed Upside-down or Barcode Mis-read

If the Header Card is fed upside down, or the barcode is misread, the user
receives the following error dialogue (see Figure 3-49):

The full range of Daily Operator Maintenance procedures detailed in this


section should be carried out in order to keep the machine in good
working order and ensure error free running.
To gain access to the Transport section of the machine for cleaning of the
various devices the machine should be stopped by pressing the ‘STOP’
button on the keyboard.
The Inspection Cover should be lifted using the ‘handle’ to expose the
Transport (see Figure 5-1) and the Transport Sensors (TSA, TSB, TSC,
TSD, TSE, TSF, TSG, TSH and TSK). The sensors can then be cleaned
(see Sensor Cleaning and Maintenance on Page 5-4).

Clean the two air filters on the rear of the machine and the single filter to
the rear of the 4-pocket extension module weekly.
Use Procedure 5-1 to clean the air filters.

1. Exit the control system and power down the machine by setting the
ON/OFF switch to the OFF position.
2. Gain access to the filters by rotating the securing fasteners ¼ of a
turn using a small flat tip screwdriver.

5. Replace the filter and cover. (See Figure 5-2)

A cleaning kit is available for the Cobra Machine. It contains the


necessary implements to clean the machine.
The kit is comprised of the following items:

 Piece of Lint-Free Cloth
Each item is used for specific cleaning routines, which are described in
the subsequent sections.

5.3 Sensor Cleaning and Maintenance

Sensors require cleaning in order to keep the machine working correctly.


Cleaning the sensors removes note dust build-up.
Once access to all sensors is gained, each sensor should be cleaned
using:
 Lint free cloth for the Stacker and Pocket Sensors
 Small soft brush for the Transport Sensors
 Test tube brush for the Sensor TSA.
These items are supplied in the cleaning kit.
Warning! Do not use any oil or water based solvent for clean-
ing the Cobra. Use only isopropyl alcohol or alcohol based clean-
ers.

Use Procedure 5-2 to clean the Solid State Holes and Tears (SSHT)
detector.

1. Open the Inspection Cover and locate the SSHT Detector.

2. Separate the head from the rest of the Detector by unclipping the
head from the Latch and pivot the head upwards. This exposes the
functional part of the Detector for cleaning. Both the upper and lower
halves of the Detector should be cleaned using the lint free cloth
supplied to remove Note Dust from the Detector.
3. Having cleaned the Detector replace the head by clipping it into the
Latch in the lower half of the Detector (see Figure 5-3).

or worn. Having cleaned the detector’s curved surface, clip the
Guide Assembly into its correct position for the currency being fed
and retighten the Thumbscrew.
3. The Guide Assembly should be clipped in its upper location when
feeding US Dollars and left clipped in its lower location for all other
currencies.

inhibited by the shield around the detector. Ensure the glass is 
actually contacted and cleaned (see Figure 5-11).

5.4 Lamp Replacement

It is possible for a trained operator or supervisor to replace the lamps


should they fail. The lamps are housed behind the lamp cover of the
detector.
Warning! The lamp cover is hot during operation.
When the lamp cover is cool, unscrew the lamp cover, retaining all the
screws and remove it carefully from the detector. The lamps can then be
removed using the lamp extracting tool provided (part number
5016119901). New lamps can then be fitted. Replace the lamp cover and
retaining screws.
Recommendation: If there is difficulty in removing the lamps or
Read! inserting new lamps, the top of the detector can be removed, care
must be taken with this process.

If the machine suddenly becomes in operable, the fuse may have blown.
There are two 8 amp, 250V, fuses on the rear of the machine, just above
the power inlet (see Figure 5-15). This is the same for the Main Module
and the Expansion Module.

6.1 Operation Of Uninterruptible Power Supplies

The Cobra note sorting machine may be fitted with an external


Uninterruptible Power Supply (UPS). This device fits in between the
machine and the power line, and supplies the machine with mains power
in the event of a power failure.
It allows an orderly shutdown of the sorting machine if the building power
supply fail.
De La Rue recommends UPS units for use with the Cobra machine, but
the machine may be used with other proprietary UPS units which provide
similar functionality.
The operator should be familiar with the unit fitted.
For trouble free operation of the UPS the following issues must be
observed:

6.1.1 Safety

Danger! The UPS generates mains voltages and has an inter-


nal energy source (battery). The unit may generate an output
voltage even if apparently disconnected so care is required.
Refer to the UPS operator manual to ensure compliance with safe
operation.

6.1.2 Installation

Install the UPS close to the machine in accordance with the operator
manual for the unit. Ensure there is ample space between the machine,
the UPS and the wall outlet to disconnect the power cables in the event of
an emergency.

6.1.3 Operation

The detailed operating instructions in the user manual should be


observed but the following procedures should be followed for operation
with the Cobra machine.
Connection & Power The UPS unit should normally be connected to the building supplies and

The machine should be connected to the UPS output.
Machine Switch On Ensure the UPS is switched on. The machine may then be switched on
and operated normally.

6.1.4 Mains Failure

If mains failure occurs the UPS emits beeps indicating it is running on


battery. The machine will continue unaffected but the UPS is not
designed for long term operation of the machine.
The exact sound emitted depends on the UPS fitted. Refer to the user
manual for your particular UPS unit.
Upon discovering that the UPS is supplying the machine power, note
processing should be terminated and the machine powered down.
If a mains failure indication occurs the UPS is able to operate the machine
for up to 10 minutes if the battery was initially fully charged.
Recommendation: As the battery condition cannot be guaran-
Read! teed, and to preserve battery power in case of subsequent mains
failures, it is recommended that the operator cease processing
notes straight away and follow all normal accounting and power
off procedures before switching the machine off.
If working in batch processing small batches may be completed (no more
than 20 seconds) before stopping the machine motors. It may be possible
to work through short power outages by checking that the failure condition
is still true before finally powering the machine down.
After powering down the machine, the UPS may be left on unless an
extended loss of mains is anticipated, then the UPS should also be turned
off.

6.1.5 Faults

The UPS may indicate faults or abnormal operation. If any of the following
occurs the machine must be switched off, following the normal procedure
for mains failure (see Table 6-1).

Fault Solution
‘Battery Low’ If the unit is operating on battery and the battery becomes
exhausted, continuous or rapid beeps will be heard.
If the machine is not immediately powered off there could be risk of
loss of data or damage to the machine PC.
The battery must be allowed to fully recharge before relying on it to
support another mains failure.
‘On Battery Lamp’ This should accompany mains failure.
Do not operate the machine if the on battery lamp is on or the on/on
line lamp is off
‘Overload’ This indicates the UPS is supplying a load in excess of its capability.
Consult the service engineer
‘Replace Battery’ Do not operate the machine if this indicator is on. Consult the service
engineer.
Some UPS units may have other fault indications.
Refer to the UPS user manual for detailed operation of the unit fitted.

6.1.6 Machine Switch Off

The normal switch off procedure for the machine is unaffected by the use
of an external UPS. After switching the machines ON/OFF switch to OFF,
the UPS should normally be left connected to the supply to keep its
battery charged.
Danger! The UPS is still supplying power to the machine inlet
socket.
Caution! Do not isolate the machine by switching off the UPS,
or it will behave as if a mains failure had occurred, and continue
to generate an output voltage.
If power to the machine inlet socket needs to be turned off, then turn the
UPS off.
In case of an emergency, turn the UPS off, and remove the power
cable from the back of the machine.

7.1 Overview of Quick Deposit Processing

Quick Deposit Processing is a methodology that improves customer


productivity. QDP greatly reduces the volume of documents that need to
be processed as culls. This translates directly into potential savings in the
cash center.
QDP reduces the effort in manual processing of cull pocket documents. It
is designed mainly for high volume sites as a ‘second pass’ process.
The basic method of operation is as follows:
Basic operation of Quick 1. First pass process utilizes batches with leading and trailing 
Deposit Processing separators as normal, configured so that the identifying separator is
at the end of the batch.
2. The second pass process (QDP Process) then reprocesses the 
output of the cull pocket.
a) A significant percentage of originally culled notes will be 
successfully identified on this second pass
b) All leading separators (i.e. those without a barcode identifier) are
OutSorted to a nominated pocket.
c) Trailing separators for any batches that have no culls in this 
second pass are OutSorted to a nominated pocket (this may be the
same or a different pocket as the leading separators).
d) Trailing separators for any batches that have a cull in the second
pass are culled.
e) The Separator Out Sort pockets are not accounting pockets, and
can be emptied at any point without error.
The result is that the cull stack after the second pass is significantly
smaller than the original cull stack, resulting in a significant saving in
manual processing of the cull stack.

7.2.1 Machine Configuration

The machine should be configured for barcode recognition on the trailing


separator.

7.2.2 Process Configuration

The process should have an operational setting set to use QDP (see
Figure 7-1).

groups for the leading and trailing separators. These should contain the
categories ‘CullLeadingSeparator’ and ‘CullTrailingSeparator’ respec-

Logical Destinations The logical destinations for the OutSort pockets need to have the
Separator OutSort checkbox ticked.
This checkbox will only be enabled if the operational setting is set to use
QDP (see Figure 7-2).

If the Category Group selected does not contain ‘CullLeadingSeparator’


or ‘CullTrailingSeparator’, or if it contains any other category, then the
user will be presented with an error message when they try to set the
checkbox, and it will automatically clear.
The bundle size should be adjusted to account for the greater thickness of
separators in the pockets.
The Use QDP and Separator OutSort checkboxes can be viewed on the
Logical Destination and Operational Settings tabs, but may not be edited
there.

The process parameters for the stacker contents component,

7.3 OutSort Pockets

Logical destinations, which are set as OutSort pockets, are treated in the
following manner.
1. Pocket contents will not be counted towards batch totals
2. Pocket contents will be counted with respect to pocket capacity and
cause the feeder to pause and stop when they become full.
3. Pockets contents can be removed as required, causing pocket count
to return to zero without error.
